"IntroductionThe purpose of this chapter is to describe current practices in operation and maintenance of flotation circuits in Canadian mineral processing plants. The chapter consists of five sections covering description of equipment, typical flow diagrams, operating practice, instrumentation and maintenance. The approach to this subject matter is intended to be practical in nature, hence no deeply technical treatment of flotation theory will be included.Flotation is an extremely common method of beneficiation of ores. Reasons are the relatively low cost of flotation compared to many other processes, the wide range of minerals to which flotation may be applied and the high efficiency of separation which can usually be achieved. The flotation process as we know it today has been developed within this century and it has had a major impact on the mining industry. While flotation is commonly considered to be important because it provides a relatively simple method of separating minerals in complex ores, the availability of flotation has also made a multitude of mineral deposits in Canada into economically viable mining operations because it allowed production of a concentrate of valuable minerals from the ore. These concentrates could then be transported from geographically remote locations to centraHzed plants for further processing, although the existence of the remote and perhaps small ore body alone would not have justified installation of metallurgical processing plants on site and the grade of ore would not have justified direct shipment of ore.Some of the more common minerals concentrated by flotation are sulphides of copper, nickel, cobalt, iron, zinc, molybdenum, lead and arsenic, as well as non-sulphides such as sodium chloride, potassium chloride, phosphates, silicates, chromite, fluorite, limestone and coal. Precious metals are also recovered by flotation, generally in association with another sulphide mineral."

Other screen openings and configurations have been tried and the screen has been by-passed to change the cloth ""on the fly"". These attempts resulted in fibres (usually wood) to report to #1 Carbon-In-Pulp (CIP) tank, where the fibres are trapped in the CIP launder screens, and downstream carbon handling screens causing serious blinding problems. The unique and irregulator distribution of working places in a mine always poses the two questions: - which and how much production equipment is to be used, - what production can be expected. Since the development of analytical methods would be impractical for such cases, a lot of computer programs has emerged in recent years trying to simulate the productiom process and thus find the best answer. The usege of a simulator has its dark side well felt by the author(s) of such a program: the credibility and the confidence of the customer. Using the simulator means to respect and to incorporate all the restrictions imposed by the narow underground space, methods of production, safety regulations etc., which can turn out to become a major programming effort. If the program is not properly structured, it will be used for a single special' case only, and never again. In this paper the structure and internal mechanism of the simulator is described for which the author believes that can easily be adapted to conditions of various underground and open pit mines. MINSIM tries to reach the following rather ambitious goals: 1) Estimation of the production before opening the mine, or a part of the mine. 2) Training the personnel to make decisions. 3) Making the daily time schedules for the entire fleet of the equipment units.

The U.S. Bureau of Mines performed batch equilibrium contact experiments to examine the ability of activated coconut-shell carbon to adsorb various metal cyanide complexes. Tests were also conducted to determine the effect these cyanide complex impurities might have on the adsorption of gold by the activated carbon. Metal cyanide species included in the investigation were antimony, arsenic, cadmium, calcium, cobalt, gold, iron, mercury, nickel, silver, thallium, and zinc. Tests were made over a pH range of 6.4 to 12.5. The carbon exhibited a preference for gold adsorption over other metals present in solution. In the absence of gold, the metal cyanide complexes were adsorbed; adsorption generally decreased with increasing pH. However, calcium and thallium adsorptions increased with increasing pH, while arsenic and iron were not adsorbed at any pH.

To assess the supply status of ultra-high-purity silicon for national defense needs, the U.S. Bureau of Mines conducted a general study of the availability of materials and processing technology for silicon used in the manufacture of infrared (IR) detectors from raw materials to the highly advanced device state. The United States possesses all of the raw materials and processing technology for IR detector-grade silicon production, but does not produce at all of the processing stages on a regular basis. Consequently, the United States continues to rely on foreign sources for some of these critical materials.

The 1987 recovery in the US mining industry permitted modest increases in exploration expenditures that year (Fig. 1). Favorable market conditions apparently allowed the gains to be sus¬tained in 1988. There was great uncer¬tainty early in the year as to whether world and US economic growth would be a casualty of the October 1987 worldwide stock market crash. By nearly all measures, the performance of the US minerals industry was strong¬. A weak US dollar and the strong growth of worldwide capital spending resulted in in¬creased US exports of con¬sumer and producer durable items as well as strong domes¬tic demand for metals. In fact, 1988 US steel industry exports reached levels not attained since the mid-1970s. It was re¬ported that steel industry labor productivity is now roughly twice the 1981 level. Among metals with signifi¬cant average nominal price increases in 1988 over 1987 levels were copper (43%), alu¬minum (52%0), and zinc (44%). Even though domestic copper production has grown since 1984 by 30% in mining and 24% in refining, em¬ployment in mining and milling is 4% below the 1984 level. Domestic unit costs are reported in the range of $1.10 to $1.33/kg (50 to 60 cents per lb). The US base metals industry is proba¬bly in its best cash position in many years. However, there has not been a large increase in exploration expendi¬tures. This is due mostly to the percep¬tion that worldwide capacity can easily be increased. Industry reports do show that "low cost" copper producers have been buying reserves from weaker com¬panies. The 1987 Society of Economic Ge¬ologists (SEG) survey of exploration activity indicated that 95 cents out of every exploration dollar spent by US and Canadian firms was for base and precious metals (Economic Geology, January 1989). Press reports, though, make it clear that most of that spending was targeted for precious metals. US claim staking data (Fig. 2) rein¬forces this suspicion. The apparent lag in new claim filings in Alaska and phe¬nomenal growth in filings in the lower 48 states suggests that exploration is directed at relatively low risk targets. In the conterminous 48, more than 40% of the new claims were made in Nevada, indicating an emphasis on gold (although even Nevada had some base metals exploration). Even with a price decline during 1988, the difference between the gold price and average global "cash" production cost of $7.30/g ($227 per oz) still leaves room for an attractive return (Northern Miner, 1988). Exploration plans and results Metals Economics Group (Halifax) indicated in its 1988 exploration survey that exploration expenditures by US and South African firms would be at about 1987 levels. It also reported that Canadian and Australian firms were ex¬pected to reduce their exploration spend¬ing significantly. Firms in both coun¬tries were caught in changes in tax laws. In Canada, the Mining Ex¬ploration Depletion Allow¬ance (MEDA) once permitted generous tax write-offs to in¬dividuals investing in miner¬als exploration. It was to be replaced in January 1989 with the Canadian Exploration In¬centives Program (CEIP). Although structured and ad¬ministered differently than MEDA, CEIP can provide an equivalent or possibly greater financial incentive for min¬eral exploration, for junior mining companies. In 1987, it is estimated that junior com¬panies accounted for two¬-thirds of the off-property (or grass roots) exploration ex¬penditures in Canada. Australia will revoke the tax exemption for gold in 1990. Australian operators, therfore, were expected to concentrate efforts on speeding up pro¬duction during 1988 and 1989. In 1988, Chile and Mali announced special efforts to attract gold explora¬tion by foreign companies. The Cana¬dian government continues to express concern about the write-off (and drawdown) of base metal reserves. "A study has been made of the surface properties of coals of differing ranks, in their natural state and as modified by the addition of collectors. The evaluation of their surface properties has been done by captive bubble contact angles, water and methylene iodide sessile drop contact angles, zeta potential, point-of-zero charge (PZC) shift, and flotation. .changes in the hydrophobicity of coal is a function of both the rank of the coal and the collecting reagent.INTRODUCTIONThe chemical and physical properties of a raw coal will determine its response to a given beneficiation process. .For such processes as flotation, filtration, flocculation, dispersion, handling, dust supression and agglomeration, however, it is also necessary to consider the surface properties of the coal and mineral matter constitutents of the raw coal. In the case of a specific particle to be floated, it is also necessary to consider the properties of the coal as modified by the addition of some reagent designed to modify (usually increase) the hydrophobicity of the coal surface. General properties of the coal have been well summarized by Van Krevelen (1) and Elliott (2), while the data for the surface properties of coal are much more scattered in the literature (see, e.g.: Parekh and Aplan (3), Gutierrez-Rodrigues et al. (4), Aplan (5), Arnold and Aplan (6), Hogg and Chander (7) and Rosenbaum and Fuerstenau (8)). While a knowledge of the inherent surface properties of a sample are important, of much greater practical significance are the properties of the particle in the presence of a reagent, such as a collector, designed to enhance the hydrophobicity of the particle. This study will focus on the surface properties of coals of various ranks in the presence of a variety of collectors."

"IntroductionMinerals may be classed broadly as ferromagnetic (magnetite for example), as paramagnetic (attracts to regions of magnetic field convergence) and as diamagnetic (attracts to regions of magnetic field divergence). High-intensity separators are not necessary to separate ferromagnetic minerals from other classes. Rather, low-intensity units that generate fields below 5000 gauss are adequate for this purpose. However, paramagnetic minerals, such as ilmenite, with high magnetic ""attractability"" require fields of up to 10 000 gauss; those with low attractability may require even higher fields. Table 1 shows approximate ranges of field intensities necessary to separate ferromagnetic and paramagnetic minerals from minerals of lower attractability, along with the force with which they are attracted relative to iron in a standardized magnetic field.Uniform magnetic fields, not useful for separators, are generated between flat parallel surfaces; non-uniform fields, useful for separators, arise when at least one of the surfaces is of irregular shape. The diagrams below show how magnetic lines of force align relative to north and south poles.If a particle is placed in a uniform field, it feels no displacing force unless the particle distorts the applied field assymmetrically. This is not the case in non-uniform fields which are required for magnetic separators.Magnetic fields can be generated by permanent magnets (low intensity), by electromagnets (medium and high intensity) and even by superconducting coils (100 000 gauss fields and higher), although the latter are not as yet useful in production environments .The magnetic force of attraction per unit of mass, that acts on a paramagnetic mineral such as hematite, increases in proportion to the strength of the field . Unfortunately, the highest fields attainable with electromagnets is of the order of 20 000 gauss. Fortunately, the gradient of the fie ld (that is, the degree of convergence of magnetic lines of force) is important, because the attractive force per unit mass is proportional to it also . The U.S. Bureau of Mines developed an alkaline oxidative pretreatment leaching procedure to increase the recovery of gold from arsenopyrite (FeAsS) ores. The best solution compositions for arsenopyrite dissolution were determined using cyclic voltammetry and chronocoulometry. Initial arsenopyrite dissolution occurred at -0.20 V versus standard hydrogen electrode (SHE) in a sodium hydroxide (Na0H) solution. Leaching of a high-grade arsenopyritic ore containing, in percent, 28.2 As, 25.3 Fe, 19.9 total S, and 1.0 Sb and, in troy ounces per short ton, 1.6 Au and 5.5 Ag resulted in >90 pct As extraction at 1000 C, 40 psig O2,4 h, and 2M NaOH solution in a 2-L autoclave. Cyanidation of the leach residues resulted in 90 to 93 pct Au and 60 to 80 pct Ag extractions, compared with only 5 and 15 pct, respectively, without the pretreatment. The procedure was further tested by leaching a low-grade gold ore and a bulk sulfide flotation concentrate prepared from it. Cyanidation of the leach residues resulted in 70 pct Au and 31 pct Ag extraction. The NaOH leachate was partially regenerated by precipitating the arsenate as calcium arsenate [Ca3As04)2] and the sulfate as barium sulfate (BaS04).

The Bond standard grindability test provides a Work Index that is widely used to estimate the energy required for grinding, but the test cannot be applied to fine materials such as plant tailings and middlings. For such materials, a comparative grinding test must be used in which a reference material from an operating plant is ground in a laboratory mill to determine the 'equivalent' energy consumption per revolution of the laboratory mill. As the Bond grindability test mill and its operating conditions are specified, its equivalent energy consumption per revolution should be a constant, here designated as B. Once B has been determined, the mill can be used to estimate the grindability of fine materials without the need for reference materials. A value of B can be calculated from any Bond grindability test, and 245 tests that were conducted at Mintek were examined to determine its value. A wide range of values was found, but most of them were grouped around 198 x 10- 7 kWh/rev, which is taken as the best estimate of B that is available at present. Values of B that are not close to this figure are obtained from materials for which the Bond grindability test gives misleading or 'spurious' Work Indexes. These spurious Work Indexes lead to the apparent departure of B from its true value. Some limitations of the Bond grindability test arise from its use of a mill without litters and of screening, instead of classification, to close the circuit.

Injection of inert gases to combat mine fires has been practiced in various parts of the world for a long time. Of late, nitrogen has become the preferred inert gas for control of mine fires and safe salvage of longwall equipment as compared to carbon dioxide or fuel gases produced from burning of fuel. In India, carbon dioxide has been used for fire fighting in a number of mines during the 1960s and 1970s. More recently inert gas produced from burning of fuel oil in surface plants has been used in controlling the atmosphere in fire areas in two mines. In yet other cases, liquid nitrogen has either been poured directly into fire areas in liquid form or injected in gaseous form to keep the fire in check. Nitrogen produced in liquid form in an oxygen plant is more costly than nitrogen produced from PSA (pressure swing adsorption) based plants. A PSA-based plant has been installed in one of the Indian mines in 1986 and more are in the offing. This paper reviews the application of various inert gases in Indian mines and discusses the likely trend of inert gas application in Indian mines in the future.

The results of a previous basic study of the flow and design characteristics of the hydrocyclone has shown that a recovery as high as 99% with a product rating of 0.95 can be achieved on a "batch?2 basis with a single, water-only cyclone if it is configured properly. The next logical step was to demonstrate continuous processing of gob for the efficient recovery of coal by means of a laboratory-size demonstration system. A project to design and construct such a single-cyclone system was also sponsored by the U.S. Department of Energy. A recovery of 93% with a product rating of 0.89 was demonstrated. The system design and the data taken are discussed.

"IntroductionThe greater part of the iron ore industry in Canada is located along the Labrador-Quebec border on a geological formation known as the Labrador trough. The Labrador trough is a 700 · mile long geosynclinal segment composed of folded and faulted Proterozoic sediments, volcanics and intrusives, extending from Gagnon, Quebec, to the north west tip of Ungava Bay. This geosyncline can be divided into three parts (Fig. 1).The northern unmined part, extending from southern to northern Ungava Bay, is a low grade metamorphosed iron formation.The iron deposits of the central region, represented by Schefferville, are hematite-limonite ores formed by oxidation and leaching of an unmetamorphosed taconite formation. Average iron content of the ore is greater than 540Jo for direct shipping and 50% for plant feed.The deposits of the southern section (Carol Lake, Wabush, Mt. Wright, Gagnon) extend from just north of Carol Lake to Gagnon and is a metamorphosed silica-iron oxide (specular hematite and magnetite) formation averaging plus 30% iron.The mineral wealth of this area was first observed by Father Louis Babel about 1870 and again by Dr. A.P. Low of the Geological Survey of Canada in 1894. However, the remote location hindered development until after 1945. First production of direct shipping ore from Schefferville was in 1954. Production at Carol Lake commenced in 1962.This area now accounts for sixty million long tons (61 Mt) per year of processed iron ore products as follows:This chapter will concentrate on pelletizing and agglomeration as experienced at the Iron Ore Company's Carol Lake operation. However, whenever possible, reference will be made to alternate methods, procedures, equipment, etc."

"IntroductionMine drainage, surface. drainage and process liquors are the principal mine and mill effluents. The quantity and quality of these flows varies according to mineralogy, type and scale of mining, the process, tailing disposal, local ground conditions and climate.Typical contaminants remaining after solids sedimentation are colloidal or semi-colloidal particles, acids, alkalis, metals in solution, cyanides and thiosalts. Environmental regulations and guidelines have been issued in detail by the appropriate government agencies and will not be reviewed here. Revisions and additions are being made as our comprehension and abilities increase. Some contaminants of consequence have not been specifically regulated as practical treatment technology has not been identified. Thiosalts fall into that category as do the derivatives of the first stage of cyanide oxidation - cyanates.Most mining activities have present or foreseeable water treatment requirements. Because process economics can be adversely skewed by the environmental factor, the acknowledged objective of every operation must be to identify and anticipate those requirements.The evaluation and selection of water treatment techniques for mine-mill applications is complicated by the fact that most mine-mill effluents are high volume, dilute and chemically complex systems. Treatment processes applicable to most contaminants are: chemical or biological oxidation; neutralization and/or precipitation; liquid/solids separation. Other processes such as ion exchange, electro-deposition, foam fractionation, freeze crystallization and reverse osmosis offer the possibility of selective removal or concentration of contaminents. The latter tediniques, representing a slightly higher level of technology, are less suited to the large, low value flows usually encountered in the mine environment."

"Since 1985, a comprehensive automation system has been installed at the Outokumpu Oy Zinc Plant, Kokkola, Finland. In leaching and solution purification special sample handling equipment, on-line analyzers and instruments, and a computer-based control system with duplicated supervisory stations have been installed. The system has enabled closer control of the process and more efficient use of labor. Since its installation recovery of zinc has improved, and use of zinc dust, steam, and water have decreased. The system has performed reliably. It includes optimizing programs and process study tools, which facilitate improving process performance. An expert system has been built-up to prompt process personnel to take appropriate action on the basis of process data. In electrolysis a similar system, based on extensive monitoring of the process and of production of zinc cathodes, is used to maximize- current efficiency by maintaining optimum conditions in the process. It is planned that in the future the control systems will be integrated and extended to cover the roasting plant and effluent control.IntroductionThe Zinc PlantThe Zinc Plant of Outokumpu Oy Metallurgical Division at Kokkola, on the West Coast of Finland, has grown from a 90,000 t/a plant founded in 1969 to become, with its present capacity of 170,000 t/a, one of the world's ten largest zinc plants. Especially since the completion in 1988 of a thorough modernization programme, it is also among the world's most modern.The Kokkola plant takes its raw materials from Outokumpu's own mines, Vihanti and Pyhasalmi in Finland, and Tara in Ireland, and from outside sources. Concentrates are roasted in two Lurgi fluid-bed furnaces, and the calcine is leached and iron removed by the Conversion process. Following this copper, cobalt, and cadmium are removed, and zinc is refined by electrowinning. The leaching and purification, and the cell-house are automated under computer-based control, and anode and cathode handling in the cell-house are mechanized and fully automatic."

"IntroductionMaintenance is a business, which to be successful, requires good management, systems and reporting. The prime objective of the maintenance management group, be they large or small, must be to anticipate and prevent interruptions in operations by keeping equipment in good mechanical condition. This objective should be carried out at minimum cost consistent with maximum productiveness.The objective of this chapter is to give an insight into the various aspects of maintenance management that must be considered to effectively and efficiently operate a mill complex. The degree to which the maintenance sub-systems are developed in an operating mill will be determined by the size of the mill and the needs of the operation.The criterion of the management system used is that the system serve the operation and not vice versa. The systems presented should be considered as tools and, as with all tools, they must be sharpened and replaced as the need arises or as more effective tools become available.To understand what is involved in maintenance management, it is worthwhile to consider a systems approach to analyzing management problems. This approach was developed by J.A.B. Rae while reviewing maintenance management systems for Cominco Ltd.A very simple system involving managing results and objectives is shown diagrammatically in Figure 1.The systems approach to organizational development involves four basic elements: an objective, a result, an activity and feedback. In the analysis, the activity element is broken down into individual actions that people could be held responsible for. If we introduce the action of operating into the diagram of Figure l, we arrive diagrammatically in Figure 2."

A major limitation to maximising the rate of gold extraction in commercial operations occurs as a consequence of the limited solubility of oxygen in cyanide liquors. The use of additions of solid inorganic peroxides as an in-situ supply of oxygen to the lixiviant has been studied, in particular in its application to heap leaching. Experimental studies showed-that the release of oxygen into solution from these peroxides is very sensitive to solution pH. Agitated leaching tests showed that, when either Ba, Ca or Sr peroxides were used as the-sole source of oxygen, both the rate and extent of gold extraccion was enhanced. Column leach tests were used to simulate heap leach conditions. These showed that significant increases in the rate of gold extraction could be achieved by additions of calcium peroxide, made to the ore, prior to it being loaded into the columns.

"IntroductionThis chapter is intended to provide information on the operation and maintenance of several pieces of equipment used in heavy media separation. Most heavy media separation circuits, particularly those involving bath separators can be considered as high maintenance areas. Because of this the efficient operation and maintenance of these circuits is very important if the cost per ton of material treated is to be kept to an acceptable level.Heavy media separation (HMS), is a process used to separate particles of different specific gravities. Under laboratory conditions the ideal way to separate two types of particles which have different specific gravities is to suspend them in a heavy liquid which has a specific gravity between those of the two types of particles. Those particles with the lower specific gravities will float on top of the liquid while the higher specific gravity material will sink to the bottom. Given enough time and a sufficient volume of heavy liquid this process will be essentially insensitive to the sizes of the particles involved.Heavy media separation circuits make use of the same principles described above. The material to be treated is introduced into a mixture of finely ground solids, called media, and water which takes the place of the heavy liquid; the mixture of solids and water is known as medium. The separating force can be either gravity or centrifugal force. The type of solids used as media varies but it is usually a high specific gravity material such as magnetite, galena or ferrosilicon.Heavy media separation is used extensively in the cleaning of coal and to a lesser extent as a preconcentration step in base metal and iron ore operations."

"Zipf Jr., R.K. and Bieniawski; Z.T., 1989. A fundamental study of respirable dust generation in coal. Min. Sci. Technol., 9: 87-99Black lung disease in coal miners induced by the formation of fine fragments of coal imposes very high human and direct costs. A fundamental understanding of the fracture processes leading to fine-fragment formation in coal by applying principles of fracture mechanics is presented. A four-step hypothesis is proposed which sequentially describes the mechanics of fine-fragment formation during a generic coal material—coal cutting tool interaction. These steps include: (1) development of a crush zone under the tool tip, (2) macrocrack propagation. (3) shear movement along macrocracks, and (4) additional fragmentation from shear. This model contains two sources of fine fragments, namely crushing under the tool tip and shearing along the macrocrack surfaces. Three critical assumptions are made that require experimentation. First, the coal material must contain flaws of sufficient density and sufficiently small size to liberate fine fragments by crushing. The following conceptual relationships are proposed between flaw size, spacing and fragmentation: first, the active flaw size must be less than the desired particle size and second, the spacing (or density) must be in the order of the particle size. The second major assumption is that a mixed mode fracture theory will describe the initiation and crack growth direction for the microscopic inherent flaws. The third assumption is that some degree of roughness damage, and interlocking exist along the newly formed macrocrack surfaces such that a small amount of shear movement along that surface leads to additional particle formation at a microscopic scale. Preliminary analysis of the mechanical regime under a cutting tool tip places order of magnitude bounds on the stresses strains, cycle time, stress rates and strain rates. Even though the tool moves and loads the coal material with considerable speed, a quasi-static stress analysis is applicable in this region.Introduction.The generation of fine fragments (respirable dust) during various coal mining processes may lead to the incidence of coal workers pneumoconiosis (black lung disease). The human and direct cost of dust-induced illnesses in coal miners is very large. By several. accounts [1,2] the Federal Government paid out about $12 billion to almost 500,000 coal miners and their beneficiaries between 1970 and 1980. In addition, several states and many coal operators have established their own compensation programs at costs ranging from a few cents to several dollars per ton of coal mined [2]. Since 1980, 'the present liability of the Federal disability trust fund has approached $20 billion and the benefit payments exceed $1 billion per year. There .are also hidden costs due to dust, in the form of increased equipment wear and decreased operator productivity, both of which are due to the poor operating environment. Quantifying these costs may be difficult; however, they may be in the same range as the present pneumoconiosis costs. These high human and direct dollar costs may be prevented or reduced through long term research efforts directed at understanding the generation and control of respirable dust and the incidence of black lung disease."

A two step process for treating platinum group metal flotation concentrates Is described while experimental results. The process was designed to be simple and Inexpensive While yielding a high recovery and fast turnaround. Ii consists of electric furnace smelting of concentrate to remove gangue and produce a homogeneous sulfide matte containing all of the base metals and platinum group metals. Sulfide oxidation Is minimized during smelting to avoid Installing an acid plant In the second step, matte Is pressure-leached with oxygen In an acid sulfate system to dissolve Iron, nickel, ?and copper while leaving a residue highly concentrated In precious metals, and typically about 1% of the flotation concentrate mass, A batch process with oxygen titration against the base metal composition of the feed Is used to control the end point of the leach. Sulfides must be eliminated while minimizing the precipitation of hydrolysis products. The leach residue can be smelled to bullion to facilitate sampling accuracy.
