"Praxair's CoJet® technology was introduced in 1997 to effectively inject chemical energy in electric arc furnaces. Coherent jets were invented as a revolutionary means of injecting oxygen and other gases into the EAF and into converters. Today, steel makers have widely accepted this concept in over 70 EAFs worldwide. Indeed, the whole industry has shifted to this new standard for chemical energy input in EAFs. CoJet® technology has also been implemented successfully in BOF converters.This paper will review the principles of coherent jets as applied to steelmaking. The key learnings garnered from several furnaces are also reviewed. In addition, while the CoJet® program has been widely accepted worldwide, based on steady feedback received from customers and the market place, several programs are underway in development and commercialization. These enhancements and new applications of CoJet® technology are also overviewed in the paper."

The quality requirements for ladle shrouds have become stricter year by year to the pursuit of higher productivity and improved quality in the continuous casting of steel. The ladle shrouds must be sufficiently durable under severe conditions, such as operation without preheating and during several sequential castings. The consideration is that ceramic fibres, which have been applied in shrouds for thermal insulation during casting, could pose a risk to the worker's health. We realized materials for the ladle shrouds which show high strength and low elasticity. At the same time pursuing effective insulation, a coating which contains no fibres (Foaming Coat) has been developed, replacing the conventional one containing fibres. These materials are durable under conditions of repetitive use and consequently satisfy the customer's demands. The ladle shrouds which were improved in this way have achieved an excellent durable life in hot service of three times that of conventional ones. This paper reports the recent technological developments in ladle shrouds as well as their performance under hot operating conditions.

The Sechol Nickel-Cobalt Laterite Project is located in East-Central Guatemala, 140 km northeast from Guatemala City. In-situ resources in the immediate Sechol area, including those on other mining concessions contain 133 million tonnes of mineralization, grading 1.5 1% nickel. Considering the ever-increasing market for these metals, and the potential quick return on the initial investment, Jaguar Nickel Inc. is confident that by late 2006, it will be producing the first nickeltcobalt hydroxides from Guatemala. The path from now until the production stage passes through a pre-feasibility study, scheduled for completion by mid 2004, and bankable feasibility by mid 2005. Jaguar's objective, however, is not only to have a producing nickel-cobalt mine by late 2006, but also to continue with the exploration work in order to make Guatemala one of the world's leading nickel-cobalt producers. The Sechol group of deposits is conformed of several lateritic pockets, delimited by tectonic faults, and hosted by ultramafic rocks of the Sierra de Santa CW. ophiolitic belt that intruded the Maya Continental Block during the Early Tertiary age. The intrusive is mainly represented by a layered sequence of dunites, peridotites, and pyroxenites, usually strongly serpentinized. Existing data indicate that these rocks underwent fractional crystallization, and probably some degree of magma mixing and contamination previous to their main tectonic event. The most complete profiles are usually present over weathered dunites and serpentinites, while on top of the less altered pyroxenites, there is usually the formation of only a limonitic zone. The relative complexity of the ophiolitic belt explains the variety of mineral resources in the area, which include Ni-Co-Fe laterite, chromite, bauxite, magnesia, and also has the potential for gold, PGMs, and precious and semi-precious stones such as jade, nephrite, and chrysoprase. Metal recovery from the Sechol deposit will be based on an atmospheric chloride process, followed by solution purification, production of an intermediate nickellcobalt hydroxide suitable for sale, and finally acid and magnesia recovery by standard spray roasting technology. The chloride process will allow exploitation of the whole lateritic profile to produce 20,000 Mt of nickel hydroxide and 800 Mt of cobalt hydroxide per year. The exploration work completed to date has concentrated mostly on the Sechol group of deposits, representing less than 5% of the current land position of Jaguar in Guatemala. Within Sechol, the company has identified a large pocket of more than 5 Mt of laterites grading 2.1% nickel and 0.08 % cobalt as a startup pit "El Inicio". This work demonstrates the feasibility of using confocal surface profilometry to measure and characterize wear of graphite anode surfaces. This method was tested using anode samples that were electrolyzed for 24 hours in a laboratory-scale magnesium cell with a high oxide molten salt electrolyte. The oxide produced accelerated wear on anodes designed for low oxide electrolytes. Contour maps, which are effective at displaying non-uniform wear, and total graphite consumption values were generated from the collected surface coordinates. Along with both qualitative and quantitative analysis capabilities, this measurement system was shown to have a fine resolution and a low detection limit.

Laterite projects are found in the tropical and sub-tropical regions of the world. As a result severe meteorological situations accompany such projects, often in regions of high seismic activity and political uncertainty. Frequently, socio-economic development supported by political interest is a major driver for development, while environmental protection imposes numerous stresses on the project. This paper will review and examine the many social, environmental, technical and financial issues that a mining and extraction process is subject to during development. The options that must be evaluated will be discussed in the context of sustainable development. Issues of project standards and cultural impact through to long-term issues such as greenhouse gasses and climate change will be assessed in redirecting project environmental norms. Although a rationale for sustainable project can be developed many long- term uncertainties around issues remain. Pilot plants for pressure hydrometallurgy represent special design and project execution challenges unique to the industry and to the pilot- and demonstration-scale. Pilot plant projects have different objectives and shorter timescales than commercial plant projects. Design considerations and strategies, and project execution methods that meet the special needs of pilot plant projects, are discussed. Specific guidance is given for the selection of appropriate pressure and temperature design points for pressure hydrometallurgical process equipment, and for the selection of materials of construction for pilot-scale equipment. The balance between the need for process similarity with future commercial operations and the realities of pilot-scale equipment is also discussed.

For a number of reasons, solids entering and leaving facilities for the treatment of minerals are becoming increasingly finer. Such materials pose problems throughout processing. Solids featuring small particle sizes tend to dusting, result in losses and segregation, exhibit various storage, transportation, and metering problems, and fine particulate effluents can not be easily captured, used and/or recycled. Sustainable mineral processing must minimize the exploitation of natural resources and avoid the need for disposal of wastes. The first requires the use of lower quality raw materials and upgrading, which typically results in the production of fine grained concentrates, and the latter encourages the recycling of wastes and byproducts or efforts to investigate them as sources for secondary raw materials or other beneficial applications. To overcome the difficulties associated with fine particulate solids, size enlargement by agglomeration is necessary. The resulting products have free flow characteristics, do no longer dust or segregate, and are sized and shaped as required for optimum processing. In addition, agglomerated materials may be engineered to feature desirable structure, composition, and a number of related, improved properties. Such engineering may be applied for the modification of fine run-of-mine and up-graded minerals as well as the production of secondary raw materials from by-products or wastes. By the interdisciplinary application of size enlargement by agglomeration waste-free processing of minerals becomes feasible.

The Cerro Matoso S.A. mine and smelter, in the Cordoba lowlands of northwestern Colombia, consist of a dedicated laterite nickel mine, ore blending, drying and an RKEF process to produce high-quality ferronickel. At a project investment of $400M, first production of ferronickel was in September 1982, and in its inaugural year CMSA produced 6,150 tons of contained Ni from a mined ore grade of 3.2% Ni. Initial operational difficulties resulted in a number of furnace run-outs, which impacted ramp up to design ore throughput of 128 dry t/h Since then CMSA has steadily incorporated process improvements and initiatives to take the single line operation to an ore throughput of 175 dry t/h. A second 175 dry t/h line was added in 2001 (investment of US$ 300M) to consolidate CMSA as one of the world's lowest cost Ni producers with an installed annual production capacity of 50-55,000 tons Ni. HiTec Energy Ltd has been conducting research since 1996 into novel process routes for the treatment of low-grade and waste manganese sources for the production of high value and high quality electrolytic manganese dioxide (EMD) for the alkaline battery market. HiTecÆs approach is to treat previously unsaleable manganese deposits and mine site tailings using a novel sulfur dioxide leach route, followed by purification and electrowinning to generate the sought-after EMD product by an environmentally superior processing route to those presently practiced throughout the world today.HiTec Energy Ltd expects to be in commercial production with its Stage 1 facility in Kalgoorlie in the last quarter of 2004 for the production of 12 500 tpa EMD. With this production facility being adjacent to a laterite nickel producer with available waste manganese units, the opportunity arose for HiTec to combine its existing technologies with processes (that will be discussed in this paper) to turn two waste by-products into products that are used for high-tech purposes.HiTec Energy Ltd and the Parker Centre have had a collaborative research relationship for a number of years in areas involving EMD and battery related technologies. Meanwhile the solvent extraction (SX) group of the Parker Centre (CSIRO Minerals) has developed SX processes to separate manganese from nickel and cobalt. A project was initiated by HiTec Energy to recover manganese from waste laterite leach solutions using SX technology. Batch tests were conducted to select a suitable organic system for the extraction of manganese in terms of selectivity and extraction and stripping kinetics.A total of eight organic systems were tested by determining pH isotherms of metals using a laterite nickel process waste stream. Two organic systems, the Versatic 10 and Versatic 10/synergist systems, were chosen for further test work with Shellsol D70 chosen as the diluent for both systems.The Versatic 10/synergist system would be advantageous over the pure Versatic 10 system because fewer SX stages are required, resulting in a smaller organic inventory and lower capital costs. The risk of gypsum formation is also significantly lower with the synergistic system.

This paper addresses the question: how can the minerals industry remain viable; viable in the sense that we are able to access land for exploration and discovery, we are able to develop and operate mines (and processing plants) safely and profitably and we are able to close operations in a responsible manner, so that modified landscapes are restored to acceptable community standards?Many of the answers to this question can be addressed through the theme of this conference û that of eco-efficiency. The eco-efficiency concept is very useful, since it does help to translate principles of sustainability into business value at the operational level. To provide some context to how this can be achieved, the paper discusses what is happening at the international level, outlines some key industry initiatives within Australia and then discusses what work is being done within companies.

Organisations are starting to develop processes for achieving sustainability principles they have defined for their organisation. The foundation for these principles is now well accepted. The definition of a sustainability framework is a good starting point for any project. The delivery of the framework requires the organisation to think differently about how project objectives can be met. New tools are becoming available to help achieve the sustainability outcomes for the projects. This paper will examine the project building blocks that are necessary to ensure the sustainability framework can be achieved for the project. These include new approaches to decision-making processes and evaluation tools and when to apply them. An integrated approach with shared expertise to project delivery, which is applicable to the whole supply chain, will be discussed. This will cover sustainability procurement, integrated waste management, cleaner production and eco-efficiency, sustainable products and disposal. A project toolkit will be presented and some key project tools identified. The need for management support in undertaking these new approaches is critical, as is the need to develop partnerships and cooperative management to facilitate delivery.

Corus Umuiden, formerly Hoogovens, was the first steel plant in Europe after Voest to introduce oxygen steelmaking. In the decision-making process contacts with Dofasco in Canada about the production of formability steel grades were crucial. In developing oxygen (LD-) steelmaking high liquid steel output rates had to be combined with accurate process control. For ingot casting static models with input control and sampling during interrupted blowing were sufficient to deliver liquid steel within the required carbon, phosphorus, sulphur and temperature windows. Computers were introduced to perform the complicated charge calculations. Continuous casting called for strict control of composition and temperature at process end point and made predictable timing crucial. Dynamic control was introduced based upon sub lance measurements and waste gas analysis. Reliable disposable measurement sensors were developed in a concerted international action. Dissolved oxygen at blow end deteriorated the quality of low carbon aluminium killed steel grades. Blowing gases through the converter bottom improved process kinetics, resulting in lower carbon-oxygen products, yield increase and better phosphorus removal and generated new families of hybrid blowing processes. Introduction of secondary metallurgy facilities such as argon stirring stations, vacuum degassers and ladle furnaces relieved the demands for strict BOF end point control. Desulphurisation of hot metal became standard practice. In regions with scrap shortage hot metal desiliconisation followed by dephosphorisation, was introduced in the blast furnace cast house and hot metal transfer ladles. Later redundant converter vessels were used for pre-treatment, resulting in a two-stage process. The fundamentals of oxygen steelmaking are described and a vision on the future is presented.

Although environmental and sustainable development reporting has now become widespread in the Australian mining and minerals processing sector, there remains a great deal of diversity in reporting contents and practice. Moreover concerns remain about the effectiveness of reporting for delivering the companyÆs business case for sustainable development as well as for communicating sustainable development performance to a range of external stakeholders. This paper therefore reviews the status of sustainable development reporting in the Australian minerals processing industry. Pertinent international and national developments are briefly captured, leading to a discussion of the framework for integrating sustainable development reporting with sustainable development management (as proposed by the World Business Council for Sustainable Development). This leads to a discussion of the results of a comparative review of sustainable development reports of a cross-section of eight Australian resource companies. Best practice elements are highlighted in regard to reporting on company context, governance, performance and assurance.

This paper explores tools which have the potential to promote and assess the formation of partnerships between the minerals and energy industries to enhance the economic, environmentally responsible and socially acceptable use of energy. There is a need to look at energy provision and energy services in an integrated manner with key drivers for economic development û both locally and regionally. The minerals sector will remain highly significant to regional economic development in a number of globally significant regions in the medium term. Furthermore, mining, minerals and metalsÆ projects are both consumers and, in some cases (potential), generators of large amounts of energy (electricity included). It is therefore appropriate to focus on the promotion of partnerships between energy providers and the minerals sector which seek to improve resource efficiency within the combined minerals/energy envelope, guided by the tenets of Sustainability.Whilst there has been considerable development of systems analysis tools in recent years to address this sort of æcomplex systemsÆ analysis (Life Cycle Management, Cleaner Production and Industrial Ecology arguments for example), there is no effective roadmap available to decision makers to guide the selection and exploitation of these tools in different contexts. Our previous work developed a Decision Support Framework (DSF) which provides some guidance here, but only within the context of coal-based power generation. The DSF employs the tools of Multi Criteria Decision Analysis (MCDA), within which trade-offs between competing objectives are explored in such a way that alternatives can be compared without necessarily reducing all the different cost and benefits to a common basis (eg a monetary basis). Even if the existing DSF is extended to include all aspects of supply-side management, it is still lacking the necessary tools to analyse energy providers as dynamic network partners within minerals projects (or indeed any resource or manufacturing sector). New models are required for this, which firstly, seek to characterise such network structures, and secondly, enable the application of the necessary analytic tools to exploit these partnerships and networks for optimal performance.This paper explores the development of such an integrated set of network analysis tools, and their relation to the DSF. Due consideration is given to the choice of the attributes needed to characterise partnership linkages and network integrity (eg security of supply of electricity), and the efficiency of material transformations within any node of the network (as a function of energy consumption), and the impact that this has on the viability of other linkages (eg due to reduced availability of raw materials). We discuss how these perspectives help shape the form of objectives to be considered by MCDA.

Mining and mineral processing makes a vital contribution to AustraliaÆs national export income, and our society today is critically dependent on its products. Despite the importance of this industry, its operations often come under scrutiny because of its high potential impact on local environments û both social and ecological. The challenge for the minerals industry today is to make the most responsible and best possible use of the national resource base, maximising overall resource utilisation.Research efforts and industry implementation of improvements have been moving in this direction for a considerable time already, and the industry has a long history of process innovation and improvement in Australia. Examples range from the early development of gold cyanidation and mineral flotation to more recent work undertaken under the auspices of AMIRA or through the various CRCs and research organisations such as the AJ Parker CRC for Hydrometallurgy, the Cooperative Research Centre for Mining Technology and Equipment and the Julius Kruttschnitt Mineral Research Centre.However, the nature of research and innovation in the mining and mineral processing sector is changing, as the industry itself copes with the pressures introduced by globalisation, industry consolidation and commodity price cycles. Large firms that have historically maintained a tradition of corporate technology and a culture of innovation are moving to outsource their technological and research competencies and are adopting æfast-followerÆ mentalities. At the same time, the challenges of sustainable development that need to be addressed are many-faceted, multidisciplinary, and require a holistic approach for significant achievements to be realised. Many sustainability issues, particularly those pertaining to environmental and safety issues, are shared across large sections of the minerals industry, and are seen as æindustryÆ problems beyond the scope of a single company.In this environment, collaborative research efforts are becoming the dominant mechanisms for building on past innovations and ensuring the continued success of the mining and mineral processing industries within a framework of sustainable development.

"Industrias Peñoles, S.A. de C.V. – Mining Division, has initiated in the last ten years, six Mining Operations (Bismark, Tizapa, Ciénega, La Herradura, Rey de Plata, and Francisco I. "The lack of integration of mining and metallurgical information at sufficient detail to act is a problem. Without such data, mine cut-off grade can not be optimized on a per grade basis. It is difficult to determine economics without integration of mine transactions, stockpile inventories, process flows and assays. Actions also require real time information from manufacturing assets, but corrected for gross errors from trucks, shovels, conveyors, faulty sensors, bad instrument calibration. Validation methods must include process models to identify corrupt actionable information. This paper presents new tools that use the model the process to sift through available data, identify and eliminate gross errors, and use statistical data reconciliation to create material balanced, internally consistent values. Uses of models allow data to be unified for useby both monitoring and decision making processes.A Real Time Performance Management (RtPM) uses unifying analysis methods to empower everyone in the organization with unparallel real-time intelligence, enabling them to continuously improve performance.BACKGROUNDExtraction of metals has become a global business; new economic and environmental forcing factors are present today which were unheard a couple of years ago that are causing companies to focus on plant operations. High ROI actions can be achieved internally which will increase mining and metallurgical processing unit efficiency and reducing operating costs if the proper information is provided those in the complex that can act. Large changes are possible with many of these small steps if the barriers for action are removed. The chief impediments are lack of infrastructure including the data, computing tools and essential data and bad information.Increased demands will be placed on the types, quantity and priority of information. Metallurgical complexes are attempting to become better neighbors, increase productivity, improve customer service, and satisfy the regulators and compliance groups -- all with fewer people and less costs."

The zinc pressure leaching (ZPL) plant at Teck Cominco's Trail Operations was started up in 1981 and represented the world's first commercialization of the technology. From the outset, the process was designed to operate using iron-rich Sullivan Mine zinc concentrate. When the Sullivan Mine reached the end of its life in 2002, the ZPL plant underwent a significant process change with the treatment of 100% Red Dog zinc concentrate. Through careful improvements to existing plant processes, controlled changes to plant operating parameters and a rapid adjustment to the modified process by operations personnel, the plant has been successfully converted to processing a feed of 100% Red Dog zinc concentrate. This paper discusses the challenges faced during the conversion and describes the modifications to plant operating procedures, as well as changes to plant processes.

Electronic detonators have been commercially available to the mining industry worldwide for over ten years. It is estimated that total cumulative global sales will have reached 25 million units by the time of the Conference in February 2004. This is below 0.2% of all detonator types sold during this period. Perhaps 20 million will have been used underground in South African gold, diamond and platinum mines. These will have been produced by South African companies, in South Africa for South African customers. Here efforts have met with greater success and in 2003 fully 5 million, or 3% of local detonators sold, could be of an electronic type. However, it is estimated that about US$7.00 (R50.00) has been expended on R & D, manufacturing facilities and marketing, for each unit so far sold. Large sums of money continue to be spent. Despite the apparent success in South Africa, is it justified? Electronic initiation systems have not produced significant technical benefits to the end-user underground nor corporate profits to the supplier. Some doubt they ever will (even from the large surface operations where the price per unit is much higher). A conclusion might be that they have failed. In 1998 Smit and Pistorius wrote a paper titled “Implications of the Dominant Design in Electronic Initiation Systems in the South African Mining Industry”. This ISEE paper seeks to summarise and review the conclusions of the earlier work. These were: that a dominant design had not yet emerged; the type of connector and the way in which detonators are connected and programmed would be a strong determinant influencing the development of a “winning” product; technical aspects rarely solely determine which becomes the dominant design (marketing, social and economic factors often have a strong influence); electronic initiation systems were an emerging technology for the underground gold mining industry in South Africa and because it was under severe cost pressure the mines would look to them to raise productivity and hence profits; finally, as a dominant design begins to emerge, one could expect a number of players to exit from the industry.

The concept of sustainable development is not new to the mining industry. Many people involved with mining have argued that the industry throughout the world has always supported the communities where they operated. They say that the mining industry was employing sustainable development practices before the phrase became fashionable. The mines employed residents and supported the local economy through tax payments and the purchase of goods and services from local businesses. In many cases, mining companies have built medical facilities and contributed money, equipment and services to local schools. In modern times, mining companies have donated reclaimed land to the local communities for use as parks and recreational facilities.
