Steel market has become somehow unpredictable and requires quick adjustment in production conditions to survive in the harsh market environment. Steel production is not anymore driven by output records, but by efficient cost reduction measures to remain competitive under strongly varying production conditions. Energy efficient production and flexible raw material scenarios have become decisive factors to succeed and survive in our industry. Such scenarios have to be carefully investigated to be well prepared to adopt production steps continuously. The paper analyses various process opportunities to optimize energy and raw material consumption in the production route. Off-gas treatment systems have still a huge untapped potential to recover energy from the hot waste gases. This is valid for the EAF mini mills as well as for the integrated route. Various examples for waste heat recovery systems including resulting benefits are discussed for the EAF, agglomeration, blast furnace, direct reduction and BOF. New innovative bag-filter systems feature extremely low emission levels at lowest pressure loss and sound emission conditions. Also improved control and automation solutions support the operators to minimize the operation and maintenance costs of their off-gas system. Steelmaking by-products shall not be considered as residues, but as a valuable and cheap raw material source. The paper presents some show cases how to valorize slags as well as utilizing coke and iron oxide fines to increase productivity and minimize raw material cost. A new process for highly flexible converter steelmaking allowing for extraordinary high HBI and scrap rates above 50% and improved yield is discussed and evaluated

The demand for increasing energy efficiency and CO2 reduction is one of the global megatrends of our time. Although the steel industry suffers from a volatile economic environment, the steel plants are interested to find opportunities for sustainable cost reduction and put efforts into healthy solutions for the environmental. Integrated steel plants are trying to cut electrical power and energy costs as these are among the biggest cost factors that can be influenced and taking all the advantages they can. For the integrated iron and steel making route the interaction of waste energy utilization along with process energy demand, natural and metallurgical gases, steam and heating systems as well as power generation has to be considered. Potential energy sources, such as sinter plant, basic oxygen furnace (BOF) cooling stack or reheating furnaces are considered in order to elaborate an integrated energy concept. Especially electric power generation is an attractive option for steel plant operators since it can easily be connected to the existing power grid of the steel plant. When direct local use of waste heat is limited, the best option is to convert it to mechanical/electrical power with a Rankine Cycle. A stand-alone system, compact design with minimum operational costs in order to fit into the existing steel plant layout, are the main requirements of such units. The objective of this paper is to demonstrate economic feasible opportunities for energy recovery for sinter cooler and basic oxygen furnace with focus on electric power generation via ORC modules taking at the same time advantages of CO2 reduction by utilizing waste heat from the process. Furthermore typical arrangements and layouts of such solutions as well as basic economic calculations will be presented in the paper.

Based on a short overview regarding steel defects in the final product, several refractory approaches to maintain or increase steel cleanliness are reviewed in this publication. By applying a ladle to mold approach, one potential to maintain cleanliness is to reduce the probability of air ingress by selection of a suitable slide gate system. Following this path, also the influence of a special configured impact pot is presented to maintain steel quality. Finally, higher productivity as well as cleanliness can be provided by selection of PROIL as a revolutionary product at the casting machine.

Rolamentos autocompensadores de rolos são a normalmente aplicados em caixas de mancal de Correias Transportadoras nas industrias de mineração. Um dos problemas enfrentados pelos usuários são as repetitivas falhas de rolamentos aplicados nestas posições. Na SKF descobriu-se que os rolamentos autocompensadores de rolos vedados são a melhor aplicação para resolver os problemas típicos encontrados nestes equipamentos. A solução fornecida, nestes casos, é o que a SKF chama de Tríplice Barreira de Proteção, que tem como objetivo combater a principal causa de falhas que é a contaminação por partículas minerais e na presença de umidade. Em uma mina de cobre do Peru esta solução foi implementada e totalmente padronizada para todas as correias transportadoras e os resultados alcançados superaram as expectativas.

Hot Blast Stove Systems are an important equipment of a Blast Furnace plant. During the last years, performance requirements and operation practice for the Hot Blast Systems have changed and have a big influence on the Blast Furnace operation. Therefore it is necessary to keep the Hot Blast System in proper condition in order to maintain the production capacity of the Blast Furnace. It is important for operators to know the condition and relevant constrains of a Hot Blast Stove Plant. Assessing its condition on a regular basis, especially in advance of a Blast Furnace relining is therefore advisable. Considering the individual condition of the Hot Blast Stove Plant, improvements in operation, but also specific and dedicated repairs might be implemented. Design improvements can be implemented as well during such repairs. This paper will describe some of these design improvements, will illustrate their implementation in new hot blast stoves but will also describe repair methods for existing stoves. In addition new developments became popular during the last decade, like the so called Dome Combustion Stoves, which was invented already 30 years ago in Western Europe. Paul Wurth’s development in this regard will be discussed in this paper as well.

Este trabalho tem como objetivo apresentar a implantação de tratamentos termomecânicos no novo laminador de chapas grossas da Gerdau Ouro Branco, descrevendo seus mecanismos metalúrgicos e o correspondente efeito nos produtos. Para melhor ilustrar essa atividade, tomou-se como exemplo os resultados de testes bem sucedidos de aços estruturais de alta resistência e baixa liga, graus 80 e 90 ksi (550 e 620 MPa, respectivamente), com microestrutura predominantemente bainítica.

With the difficult economic challenges currently facing the steel industry, it is essential to perform a complete analysis when determining which rolls to purchase. A properly designed “Total Cost of Ownership” model can result in significant savings. This paper will review the costs associated with rolls in both Hot Strip and Cold Strip Mills. The multitude of factors that must be considered in performing a complete analysis for the roll purchasing process will be discussed. Models for both Hot Strip and Cold Mills will be presented. Examples where traditional analysis can lead to expensive, incorrect decisions will be presented.

O trabalho visa apresentar dois tipos de equipamentos para medição on-line de camada de óleo em superfícies de chapas e placas. O equipamento é denominado SOLID® (Surface Oil Layer Inline Determination) e tem como aplicação típica laminadores, processadores de tiras e qualquer outro tipo de linha onde algum tipo de óleo ou cera é aplicado na superfície do material. O equipamento realiza medição on-line com o material em produção e determina a camada de óleo ou cera em toda a largura e comprimento do material, permitindo ao cliente monitorar com precisão a aplicação deste produto.

The paper will explain how to successfully implement a robotic solution from the initial idea to a working industrial solution. Primetals Technologies can call upon 10 years of experience in installation of Robot solutions in the harsh environment of steelmaking plants - the so-called LiquiRob. To enhance an existing shroud manipulation system, the idea to connect the shroud with a bayonet mechanism to the ladle nozzle was born in accordance with the requirements of a well-known steel producer. The paper will describe the development steps from the first simulations and prototype testing in the laboratory, it will show the intensive system testing under workshop conditions and will finally depict the successful integration into the plant. Furthermore, operational experience will be shown as well as the advantages of such an installation compared to other shroud manipulation systems.

A competitive landscape pressurizes the steel producers business, zero defect requirements from customers forces the operators for additional efforts in process control and quality management. The so called quality related cost, which include also rework, cost for downgrading or even scabbing of material is already a remarkable lever in a plants profitability breakdown. The introduction of advanced state of the art grades in the product portfolio requires already a budgeting for the expenses for R&D and quality management. PQA has been developed as a process and quality management software solution next to existing level 2 or level 3 automation systems. It is focusing on the analysis of process data, equipment information, in line quality measurement devices and trend analysis to obtain an answer whether the process is according to definition and expectation and whether the intermediate or final product can be shipped for further processing as prime material. Advanced analytics which are linked to an expert know how based configuration identifies deficiencies in the production and processing process. An intelligent, state of the art quality rating system evaluates tolerable deviations. PQA comprises the software platform including the database, data configurator and collector from the different sources in the production process and units. The core element of the platform is the knowledge based expert know how package defining process and quality determining fundamentals. The paper describes the structure of the software package, it gives insights on the expert know how package, process and quality evaluation and points out the customer benefits, cost reduction, improvement yield, customer satisfaction increase. O novo ambiente de competitividade, ocasionado pela globalização, impõe que as empresas tenham um compromisso ainda maior com a redução dos seus custos. As ineficiências não podem mais ser repassadas aos clientes. Na mineração um dos custos expressivos existentes refere-se aos pneus utilizados pelos equipamentos móveis. Baseado na representatividade dos custos dos pneus faz se necessário à aplicação de técnicas de mantenabilidade com a finalidade de aumentar a vida útil destes ativos, realizando as manutenções e monitoramentos necessários para maximização da sua performance, uma vez que o desempenho dos pneus existentes na mineração em estudo estavam menor do que o esperado. Partindo deste objetivo foi formado uma equipe de projeto com a finalidade de estudar os principais modos de falha dos pneus, podendo assim propor ações de melhorias no intuito de otimizar sua performance. Após a implantação destas ações observou-se uma melhora significativa nos indicadores de gestão dos pneus, levando a conclusão dos impactos positivos que o projeto trouxe a mineração.

Em uma usina de processamento mineral podem existir dezenas de controladores que alteram automaticamente variáveis como taxa de minério, vazão de polpa, nível de caixa, quantidade de insumos, etc. Esses controladores existem para manter o processo em seu estado mais produtivo com o mínimo de ação humana. Para que este sistema de controladores funcione adequadamente, é preciso que estes sejam avaliados e sintonizados periodicamente. Devido à grande quantidade de controladores, diversos métodos de avaliação e inúmeras técnicas de sintonia, a tarefa pode se tornar extremamente complexa, confusa e longa. Por esta razão, nesse trabalho é proposta a aplicação da abordagem Seis Sigma DMAIC para gerenciar de forma eficiente e concisa as atividades de avaliação e sintonia de controladores industriais. A aplicação foi realizada na SAMARCO Mineração S.A. em Mariana/MG e os resultados comprovam a importância da abordagem proposta.

The steel market is experiencing a difficult conjuncture: on the one hand steel producers minimize their investments while optimizing their over- production, on the other hand suppliers reduce their internal human resources and capacity in order to overcome the instability of the new era. A return to the steel production levels of the past is not expected in the short term. Research, development and plant concept optimization is one recipe to drive the future of the steel business. This article describes a new concept for a VOD plant developed as a result of thorough investigation and assessment of all possible solutions. A joint and tight cooperation with the final customer was necessary to reaching important results. This article consists of the contributions from the plant suppliers in terms of their experience and feedback, as well as the final user’s. The final customer, voestalpine Giesserei Linz GmbH, and the plant supplier, Primetals Technologies, are both worldwide players and highly focused on reaching best quality and innovation.

This paper will cover a back up roll bearing technological upgrade, being implemented at the TERNIUM SIDERAR Hot Strip Mill (HSM), in San Nicolas, Buenos Aires, Argentina. This change was motivated by increased operating loads, which caused the original bearings to be outside the designed bearing rating. The problems were first identified by bearing seizures in some stands, and later followed by cracks forming in the back up roll neck areas due to fatigue and overload. MORGOIL engineers worked together with TERNIUM SIDERAR engineers in analysing the problem and to upgrade the mill with the newest and most economical technology. The upgrade consisted of changing the bearings to the latest generation MORGOIL bearing: the KLX, which within the same space, increases bearing capacity around 25%. This was accomplished re-utilizing all chocks. The new bearing allowed for a re-design of the geometry of the back up roll neck, making it much stiffer than the original design, and eliminating fatigue failures. In addition, an upgrade to hydraulic mounting and dismounting using the MORGOIL® HB lock was also implemented, as well as changing to the newest MORGOIL® HD seals. With the MORGOIL® KLX® upgrade, TERNIUM SIDERAR HSM increased load capacity, allowing them to roll products that were not even considered decades ago. Both older oil film bearings and roller bearing mills have been successfully upgraded while reusing existing chocks and in many cases rolls. Solutions are customized to the customer’s equipment and goals.

Na Mina de Serra Azul da ArcelorMittal em Itatiaiuçu Minas Gerais há toda uma sistemática de controle dos processos produtivos desde a lavra, planta de concentração, estocagem, transporte ao pátio de carregamento, avaliação das características de qualidade no embarque em composições ferroviárias e assistência ao cliente no embarque do produto para a destinação final. As principais análises químicas (%) realizadas são: Fe, SiO2, Al2O3, P, Mn,TiO2, CaO, MgO e Perda Por Calcinação(PPC). Essas análises são padronizadas por normas técnicas ABNT ISO tanto para atender ao mercado interno quanto ao mercado externo. Não há como garantir a qualidade das análises se não houver uma certificação da qualidade dos padrões de referência de forma a calibrar equipamentos de análise, verificar e controlar metodologias e treinar e avaliar os analistas. A produção na Mina de Serra Azul é um processo dinâmico em constante evolução e requer uma gama grande de padrões de referência com características próprias que o mercado de material de referência não tem condições de suprir. A ArcelorMittal partiu então para desenvolver uma metodologia simplificada, mas eficiente com base em critérios estatísticos consagrados para produzir seus próprios materiais de referência secundários (ou internos) de forma a atender a sua própria demanda deste tipo de material.l

This report gives in the first part the metallurgical basics for the production of AHSS grades in integrated steel plants starting at the melt shop and ending at the annealing lines of the cold mill. The corresponding process and plant technologies in each production step with its specifics and rules are explained. In the second part by way of example the practical requirements for TRIP 780 steel grade are highlighted like a recipe for process control in the steel plant, hot and cold rolling mill, annealing line and finally skin pass mill. Measuring of mechanical technological properties on samples shows that the specifications according to DIN EN 10268 are fulfilled.

Steel Dynamics Inc. (SDI) and Tenova Goodfellow Inc. (TGI) have successfully commissioned the first hybrid extractive/laser system for continuous and full spectrum analysis (CO, CO2, O2, H2 and H2O vapor) on two twin shell furnaces at Butler, Indiana. NextGen® technology using off-gas analysis as a main tool for EAF practice optimization is a proven effective method for improving plant productivity. Significant benefits attributed to the NextGen® system are operational cost reductions through the use of real-time dynamic control of chemical energy and improved environmental conditions through reduced GHG emissions. Additionally, the implementation of Tenova’s Water Leak Detection Technology® has shown results as an effective tool for operators to identify in real-time the presence of water during both reducing and oxidizing conditions.
