Extensive exploration for uranium metal by the Department of Atomic Energy in India led to the discovery of new carbonate host rock uranium deposits Tummalapalle and Gogi, which are located in southern part of India. Alkaline leaching at elevated temperature and pressure using autoclave is the central unit process in the overall strategy for extraction of uranium from these new ore deposits. Autoclave leaching is affected largely by intrinsic nature of the ore and by the process variables and the equipment settings. In order to understand such a complex process and also to be able to predict the process performance under randomly (ore grade, uranium mineralogy, gangue mineralogy etc.) and consciously perturbed variable settings (partial pressure of oxygen, temperature, concentration of leachant, stirring speed and time), sound and robust mathematical models are needed with analytical and/or numerical solutions. Present investigation attempts to develop a variant of kinetic correlation based on shrinking core model for batch alkaline leaching process in an autoclave. The leaching model incorporates particle size distribution according to popular Gates-Gaudin-Schuhmann equation, rather than assuming a single mean size for all the particles participating in the leaching reaction. Kinetic experimental data generated in autoclave leaching of Gogi uranium ore was used to evaluate various constants of the model developed. The ore sample used for experiments assayed 0.21 per cent U3O8. The partial pressure of oxygen was varied between 0.15 to 6.5 atm, temperature from 343 K to 438 K, concentration of sodium carbonate leachant in the range 0.47 g mol/L to 0.94 g mol/L, and the stirring speed from 573 rev/min to 900 rev/min in the experiments. The goodness of fit of the leaching process model is found to be >0.95. Morphological studies carried out on leached and unleached particulate matter using Scanning Electron Microscopy with Energy Dispersive X ray analyses are included in the present study.

Theoretical study of the behavior of grinding medium presented by TBP (tetraballpebs) was conducted by computer modeling of the position of grinding medium at different speeds and different drum fill factor. For the modeling were used known equations of motion derived for the ball load. Algorithm was created by SolidWorks software, allowing determination of center of gravity of the load in the mill and energy for grinding. These results were compared with similar results obtained by ball grinding medium. The capabilities of both grinding media are demonstrated by graphics under the following conditions: 1.Equal dimensions of the experimental model of the mill; 2.Equal mass of the grinding loads; 3.Comparison of grinding bodies with the same number, mass and density. Sedimentary deposits such as sandstone are formed by the aggregation of cemented sand grains. Phosphates and laterite present similar aggregation of mineral grains. Grains and cement have different mineralogy and chemical characteristics. During size reduction through crushing or coarse grinding, the rocks are crumbled. Mineral grains and cement are then liberated, and the produced size distribution reflects their ?natural size distribution?. Mathematical modelling of these concomitant effects of crumbling and mineral liberation necessitates a specific material description and the adaptation of the commonly used theories of breakage kinetics and population balance. The coarse particles are mainly agglomerates made of mineral grains and cement particles whereas the fine particles are grains and cement with a natural grain size distribution. The population balance between the different particle size and particle types during size reduction takes into account the breakage rate and the progeny size distribution. The breakage rate can be described by a simple probability function or by a first order kinetics whereas the progeny size distribution is described by a breakage matrix. The model proposed here considers that the agglomerates will produce other agglomerated particles, liberated grains and cement particles; the two latter having their natural size distribution. The liberated grains and cement particles are subject to size reduction and follow the most commonly used theory of breakage. The present paper describes the theoretical approach of the concomitant crumbling and liberation effects. The application to a mathematical model for the cone crusher is presented. In a small-scale mining in Brazil?s northeast, scheelite were exploited since 1940?s using a traditional gravity concentration flowchart (composed by jigs and shacking tables) that operates with low efficient for fine particles. Tailing of this plant was submitted to chemical, mineralogical and size characterization. Results pointed 50% smaller than 74µm with a grade of 0.11% WO3. The particle?s size is an important operational variable to heighten recuperation by shacking tables. Tests using Falcon SB40 centrifuge concentrators and shacking table were realized, optimizing their operational variables. Based on the tests results a new flowchart was proposed for concentrating and tailings recovery.

It is now common to have archival history of thousands of sensors sampled every second over long time. Yet we frequently have process engineers complain:??.We are drowning in data but starving for information??. How can these rich data sets be put to use? This paper addresses the issue of information and knowledge extraction from data with emphasis on process and performance monitoring including fault detection and isolation. Most of the major plant, factory, process, equipment and tool disruptions are avoidable, and yet preventable fault detection and diagnosis strategies are not the norm in most industries. It is not uncommon to see simple and preventable faults disrupt the operation of an entire integrated manufacturing facility. For example, faults such as malfunctioning sensors or actuators, inoperative alarm systems, poor controller tuning or configuration can render the most sophisticated control systems useless. Such disruptions can cost in the excess of $1 million per day and on the average they rob the plant of 7% of its annual capacity. Over the last decade the fields of multivariate statistics and data visualization and analysis methods have merged to develop powerful sensing and condition-based monitoring systems for predictive fault detection and diagnosis.These methods rely on the notion of sensor fusion whereby data from many sensors or units are combined with process information, such as physical connectivity of process units, to give a holistic picture of health of an integrated plant. Such methods are at a stage where these strategies are being implemented for off-line and on-line deployment. The Sydvaranger magnetite mine was shut down in 1996 due to low iron ore prices. It was reopened in 2009. The flowsheet has remained more or less as in the old plant, based upon two grinding steps followed by magnetic separation. The Sydvaranger magnetite is free of harmful elements and should therefore be sold on the high quality market. This requires a concentrate containing less than 2 % SiO2. In the old plant, this grade was achieved by amine flotation. Amine was preferred as collector because it could be used in process water from the sea. The use of amine has been restricted by the Norwegian pollution authorities during the time the mine was shut down. Test work to replace cationic with anionic flotation is therefore done. Research on activation of quartz with Ca or Mg ions prior to anionic flotation was shown by basic research in the period from 1960 to 1980 to be effective under simplified laboratory conditions. This old research has now been followed up from a practical/empirical point of view. The basic work was mainly done on quartz and iron minerals only. In this case, an actual feed containing a number of minerals common in iron ores is used, in order to demonstrate that a commercial process is possible. Calcium activation is shown to work excellently but requires too high pH to be environmentally and economically attractive. Magnesium activation is a more difficult process, because the maximum concentration of MgOH+, which was shown to be the activator, is about 100 times lower than the alternative CaOH+. Flotation success depends partly upon the ore, some amphibole minerals are more difficult to float than pure quartz. Ordinary batch flotation test work is time consuming. A South African microflotation test cell has shown promise, because work can be focused upon flotation of the more critical coarser fractions of the Sydvaranger ore. The paper discusses the experiences of a fast-track curriculum designed to provide the industry with engineers capable of working in minerals processing industry. The course has been done once before and the second course has been started. Students chosen have graduated from other fields of engineering. For the first course, twelve students were chosen from 152 applicants and for the second the twelve students were chosen from 96 applicants. The basic idea of the curriculum is to alternate between theoretical studies at the university and working experience periods at industrial sites. In addition, there are several one week assignment tasks at industrial sites. The theoretical periods are six to eight weeks long and there are three of them. During the first period, the teaching concentrates on unit processes and their chemical and physical background. The theme of the second period is mineral engineering systems; flowsheet development, process dynamics, control systems etc. The last theoretical period teaches environmental issues, leadership, project work and other similar topics. Each of the theoretical periods ends with an assignment week at industrial sites. The assignments are designed to wrap up the teachings of the period. For the industrial periods, the students are given learning goals, which have been discussed and designed with their industrial mentors. They are required to find relevant literature, make experimental designs, implement those designs, present the data, and make conclusions of their results. During these periods, a weekly meeting over the Internet is compulsory. Hydrofluoric acid (HF) is traditionally used in plant operation to separate feldspars from quartz. It acts during the conditioning step as a pH regulator and an activating agent providing an excellent selectivity. However, a corrosive chemical environment and the ecological impacts from the potential fluoride ion contamination are limiting factors to use this chemical agent at an industrial scale. Investigations of the amine-feldspar interactions in the absence and presence of non-linear long-chain alcohols were carried out on two ore samples. The presence of alcohol molecules led to form a closed packed layer only on the surface of feldspars. The highest order and packing at the feldspar surface were observed with a particular alkyl chain structure as Guerbert alcohols. A new flotation process was developed and tested at both lab and pilot scales on different feldspar ores. The Guerbert alcohols allow to perform a feldspar concentrate with very low content in quartz (2.3-3.5 %) and feldspars recovery from 78 to 81 % while the aliphatic isoalcohols show a more higher recovery level (88-89 %). New HF-free process is strongly dependent on the pH range (1.7-2.5) and sulphuric acid consumption during conditioning steps. Optimal amine/alcohol weight ratio is ranged between 0.8 and 1.0. The values below 0.8 decrease strongly the flotation selectivity and the quartz recovery within the feldspar concentrates is higher than that occurs with HF.

The design of a hydrometallurgical process starts with the analysis of the raw materials to be treated, for example mineralogy, chemistry, deposit size are analysed. Based on this information suitable unit processes for pre-treatment, leaching, solution purification and product recovery are selected. Typically, process design for the new ore deposit relies on laboratory tests such as pre-treatment and leaching experiments. The experimental work is the most time consuming and expensive part of the process design. Reducing the number of experiments would shorten the time of designing a new flowsheet or development of new process technology. A large amount of information is available about the hydrometallurgical experiments and the amount is increasing continuously. For example, word search using ?hydrometallurgy? from Scopus database results in over 4 000 publications with the word in title, abstract or keywords. This number consists of 2 500 articles, 900 conference papers, and 90 reviews since 1972. The number of hydrometallurgical publications per year has increased from 13 in 1972 to 150-200 in the last few years. The objective of this study was to analyze how detailed data of experiments about the gold extraction is published and how that data could be exploited more effectively when designing hydrometallurgical processing for new ore. The leading idea is that similar ores should have the similar response in leaching. If the published information was used more efficiently, the amount of experiments would be reduced. More than 200 cases of experimental data of gold leaching have been analyzed for this study. There are over 30 factors that could be used in comparison when selecting process alternatives, but challenging fact is that not all these factors are documented in all publications. Results show that the usefulness of the published data in the development of hydrometallurgical flow sheet for gold using decision-support tools is not that straightforward. The quality of the published information about gold extraction varied between the publications and the descriptions of the raw materials, experimental arrangements and results were often missing details. Methods to normalize the data for description of the cases and a system to describe different features unambiguously are needed. The comminution technology based on High-Pressure Grinding Rolls presses (HPGR) application is currently one of the most efficient methods of hard ore comminution from the scope of the energy consumption and the development of industrial HPGR applications in ore preparation circuits is presently the world trend. However, even though the technology is already in use in many countries, which are the leaders in application of modern mining technology, there is still lack of base investigations over the HPGR performance. Throughput and energetic models of HPGR performance are quite well developed, but technological models predicting the comminution effects still needs an in-depth research. In the paper authors present the method of modeling of HPGR products? particle size distribution with using of suitable mathematical models. A basis of the HPGR performance assessment and HPGR-based crushing circuits design is a product?s particle size distribution. In order to precisely determine the particle size distribution of a HPGR product, parameters of product?s particle size distributions should be conditional on the main technical parameters of the roller press like operating pressure and the speed of rolls. The most accurate approximation of a distribution of size particle d appeared the Weibull?s truncated distribution and it is possible to obtain significant relationships between the approximation formula and the value of operating pressure, or feed characteristics. It makes possible a determination of mass recoveries of the product?s respective size fractions and the productivity planning. Instead of pressure (P), the other HPGR operating parameters can be applied, but the P value appears to produce the most relevant relationship. Within stamp-charged coke making a large volume of coal is compacted to one single coal cake before entering the coke oven chamber. This is done by means of several falling stampers in a stamping machine having a mold nearly of the oven?s dimensions. Producing a high quality coke also from inferior coals requires a cake density of approximately 80% of the coal density. Besides that the industrial stamp-charging process demands a minimum mechanical strength of the coal cake to move it from the stamping mold into the oven chamber without failure. Densification and the build-up of cake strength were investigated earlier in stamping tests using a micro-stamping device. The quantities derived from these tests (as e.g. cake density or porosity) represent average values for the entire cake. Statements describing the local compaction state at different heights are difficult to achieve without destructing the cake. In order to gain better insight into the densification process and the inner structure of the coal cake a computational model based on the discrete element method (DEM) has been set up using 2 and also 3-dimensional simulation software. The stamper?s position and velocity as well as the force acting on the stamper were monitored and the model?s response was compared against measurement data from laboratory stamping tests. It was possible to reproduce the force and displacement pattern of the stamper in response to the viscoelastic properties of the cake using standard DEM bonding and contact models. Furthermore, the rearrangement of particles in response to the compaction by the stamper was tracked by calculating their displacement at the point the stamper hit the coal surface. The latter can also be used as indicators of particle deformation or breakage. By defining control points at different heights the particle displacement, stress and strain rates, porosity could be studied at different heights. The flotation efficiency of magnetic concentrate of the Anhui hematite ore, which includes a great quantity of iron-bearing silicates, has been studied through reverse flotation test with a new type of collector Fly-102. The results indicate that collector Fly-102 has a strong adaptability to the variation of temperature, when the flotation temperature is in the range of 10? to 35?, using collector Fly-102 can obtain good flotation indexes. Collector Fly-102 has a strong adaptability to the variation of the slime contents and grades of the flotation samples. When the content of slime and the grade of the flotation feeds are 30% and 55.63% respectively, under the condition that the temperature is 15?, the open circuit flotation test was carried out with collector Fly-102. After one-stage roughing, one-stage cleaning and two-stage scavenging, a better result is got, the grade of iron concentrate reaches 67.12%, and the recovery of iron concentrate comes up to 84.15%.

The control of the amount of chromite reporting to the concentrate during the flotation of UG2 ore is of critical importance since its presence affects the downstream smelting process. It is generally reported that the main mechanism responsible for chromite recovery is through entrainment. This is reflected in analyzing the solids and water recoveries. These in turn are strongly dependent on the froth phase. In the present investigation a laboratory scale column flotation cell was used to investigate the role of the froth phase in the flotation of UG2 ore. Such a device is superior to a standard batch cell since it operates at steady state in open circuit and also allows for a greater degree of flexibility in terms of froth heights. The mass of solids and water recovered in the concentrate as well as chromite (Cr2O3) recovery by size class was determined as a function of froth height, superficial gas velocity and depressant dosage. The results showed that depressants had little effect on chromite recovery but increased the grade due to the depression of gangue minerals. A 60cm froth height always resulted in slightly lower solids, water and chromite recovery than for 30cm. Typically only 20-25 % of solids reaching the pulp-froth interface reached the launder. The relationship between solids and water recovery for a wide range of conditions indicated that chromite is mostly recovered by entrainment. Keywords: UG2 ore, column flotation cell

Liquid ? liquid reactions such as solvent extraction in hydrometallurgy and BTX extraction in petrochemical industry has long suffered from the long retention time mainly due to the limited interfacial area caused by the immiscibility between water and oil phase, requiring typically very large perfect mixer type reactors and tall adsorption towers. A novel spray reactor for immiscible liquids; that is the KISEI Nozzle Reactor (KNR) was introduced, enabling the drastic increase in the interfacial area between the reacting immiscible liquids. Various spray mechanisms were applied in materials processing, e.g. spray drying, powder metallurgy, and aerosol industry, but not in hydrometallurgy. The KISEI Nozzle Reactor(KNR) was fully developed and used in production of biodiesel from the immiscible triglycerides and methanol. An experience with a full production plant facility is briefly discussed in the current paper. With the fog-like methanol spray in oil medium, the trans esterification reaction was almost instantaneous, and transformed the traditional batch trans esterification process into a continuous production process. And above all, with no moving parts in the KISEI Nozzle Reactor (KNR), the process requires minimal operation and maintenance costs. The application of centrifugal separation methods with the use of gravity concentrators has been assigned high priority while gold-containing minerals processing. The separation proceeds under centrifugal force resulted from the rotor spinning and wash water flow in the concentrators. The high specific gravity particles are retained at the trapping surface of the cone, and the low specific gravity particles are brought in the tailings. The centrifugal field in such concentrators (Knelson, Falcon) is generated by the rotating cone provoking the swirling of the free fed slurry flow. The author investigated the regularities of the separation process in the centrifugal gravity concentrator where a two-phase flow of the separated mineral media is under the pulsed pressure of the fluidization water and air. As a result of the study the possibility of the deeper penetration of the fine heavy fraction into the cone rings, providing the fluctuation of the fluidization water or air flow, was theoretically argued and experimentally proved. This allows the increase of the separation performance at low pulsation costs. The developed mathematical models are in close conformity with the actual process of interest and they enable the prediction of the heavy phase behavior at the isolated process stages in the concentrator. Coals occurring in nature are characterized by various properties. According to Polish norms, the classification of coals taking into consideration their calorific value contains coals from type 31 (flaming coal) until type 43 (meta-anthracite). The samples of coal of type 31 were taken for investigation. To this purpose, the approximations of ash contents and density distribution functions were done for this coal type (determination of marginal distribution functions). They were the basis for application of so-called Morgenstern distribution functions to approximate the function Z=L (?), where Z is ash contents and ? - coal density. Then, the comparison between obtained results was performed and the results were statistically evaluated. They are the basis for the further research of other types of coals.

Research at Cytec over the past two decades has shown that the traditional approach for ore metallurgical characterization (typically conducted via laboratory-scale batch flotation tests), which involves changing reagents and conditions one-factor-at-a-time, leads to several pitfalls. The chemical solution thus selected has a narrow un-optimized window of performance and will likely fail in the plant. A holistic approach, called the Flotation Matrix 100? process for ore metallurgical characterization, was developed at Cytec about a decade ago and has been successfully used to develop robust reagent solutions for several operations around the world. The premise for the approach is that flotation outcome from ores is variable and is determined by complex interactions between various physical, chemical and operational factors. A key component of the process is the use of efficient multivariate designs focused on the chemistry aspects (reagents and pulp chemistry), which helps identify the best processing conditions for each ore type, as well as the conditions resulting in poor performance. It also includes advanced statistical methods for dealing with the complexity and variability of experimental data. The holistic approach is illustrated in this paper with a case study on Pb/Zn ores. Using just 18 carefully designed batch tests, it is possible to partially simulate the behavior of each ore type in the plant. The best conditions for each ore type, along with the conditions to avoid, are identified. Along with this, insights are obtained into the reasons for high reagent dosages for certain ore types, and interactions between variables. Large-scale separation or flotation cells, used in the primary extraction in the oil sands industry, are integral parts of the overall process of bitumen extraction. Good regulation of the interface level between the bitumen froth and the middlings in these cells can result in a significant improvement in bitumen recovery and throughput, and heavily influence process economics. Automatic control of such industrial processes presents challenges such as multi-phase flow dynamics, variable process gain and time delays, poor quality of measurements and significant disturbances. This paper details a case study application of development of multiple models of the dynamics of the interface level and the design of model predictive controllers (MPC) for a separation cell process. A Model predictive controller (MPC) using linear models is designed and implemented in real time on an industrial separation cell. The industrial implementation results show that the MPC scheme provides significant benefits over the current operations which use a PID controller. The benefits include significant reduction in the variance of the interface level resulting in higher bitumen recovery and smoother downstream operation plus energy savings due to reduced underflow pump speed.

Declining gold grades, mineralogical complexity of ore bodies, increasing input costs, more stringent conditions in the licenses to operate, and uncertain gold price dynamics combine to exert significant ongoing pressure on margins of gold producers. Innovative approaches of extracting the metal from its ores are required to realize value from existing and future assets. In a conventional gold processing plant, size reduction of mined ore to produce floatable or leachable product is a significant cost contributor. A step change in cost reduction will be attained if radically energy efficient grinding approaches can be developed, replacing tumbling mills. In the path towards that goal, some quick wins are possible through waste rejection before grinding, and pre-treatment of mill feed to reduce grinding energy demands. Gold locked in complex mineralizations puts pressure on margins by increasing cost per oz (typically high $/t and low metal recoveries) in the hydrometallurgical steps. Gold miners are primarily price takers. The current narrow range of gold uses (predominantly investment and jewellery) is not an entirely desirable state. Some diversification into commercial uses would potentially be a price stabilizer. In this paper, promising research directions, some not always fully explored in the gold metallurgy research space, are highlighted to stimulate radical innovation for substantial value enhancements. The author strongly believes a shift from a traditionally conservative and incremental innovation approach to a more aggressive one, across all aspects of the gold metallurgy value stream (processes to products), is what the industry needs. As the important potash, the product yield of KCl in winter is low and the resources waste is serious according to the deficiency of collectors, which can be used in this condition currently. This paper studied on the change of contact angle, turbidity, and flotation recovery of KCl particles when different chain lengths, ratios of amines were used as collectors in KCl flotation process to get a new mixed collector. The contact angle values of KCl crystal in its brine solution added different amine collectors were first measured by captive bubble method. The turbidity of brine solutions were then measured by the laboratory turbidimeter at room temperature when different amine collectors were contained. In the end micro-flotation experiment using mixed amine with fixed ratios and ODA as collectors respectively at 5 °C, 23 °C were performed. The results show when the ratio of the mixed amine is DDA- 20%, ODA-60%, C20-20%, the contact angle at KCl surface is the maximum and the hydrophobic state is best. Meanwhile the result of turbidity measurement indicates that the dispersion of mixed amine colloids is better than the ODA collector due to the addition of DDA, which plays the role of frother. The flotation results also prove that the mixed amine is not only fit for the KCl flotation at room temperature but also fit for its flotation at low temperature. This study provides strong technical support to extend the production time of potash business in Chaerhan areas in China.
