Back in 1995, Air Liquide and Union Minière presented a joint paper at the Copper 95 – Cobre 95 Conference in Santiago, Chile, describing the first full scale plant trials of shrouded sonic injection in a Hoboken converter at the Hoboken smelter in Belgium. Almost a quarter of a century later, the technology known as ALSI, or Air Liquide Shrouded Injection, has been tested or commercially implemented in several copper and nickel smelters. Despite these successes, the copper industry did not adopt it widely in the same manner the steel industry adopted the Savard-Lee tuyere in the 1970s and beyond, not even in the way the lead industry adopted it with the Queneau-Schuhmann-Lurgi, or QSL, process. The development and implementation of bottom-blowing smelting and converting technologies in China in the last ten years, however, changed the industry’s perception that high- and ultra-high oxygen injection in copper smelting and converting was indeed possible under specific process conditions. In this paper, I retrace the key learnings of my journey with sonic injection over the twenty five years from my humble beginnings in my early years with Air Liquide, through plant trials and technology implementation in the late 1990s and into the first decade of the new millennium, and ultimately, to the most conclusive proof that the sonic injection design methodology I established is valid, and the calculation tools I developed are accurate. I conclude by sharing my thoughts about whether the deployment of the Savard and Lee legacy within the nonferrous industry was just a pipe dream or whether it will become a reality. INTRODUCTION In the context of lower quality ores and changing economic markets, copper smelters need to continuously innovate and improve to remain competitive and respect their corporate social responsibility engagements. One avenue towards this business, social, and environmental goal is to increase process intensity while lowering fossil fuel consumption to lower greenhouse gas emissions and reducing process off-gas volumes to better capture As and SO2–laden emissions. I believe high oxygen sonic injection for submerged tuyere copper bath smelting and converting is one technology that can help smelters achieve that goal of higher business, social, and environmental performance. Twenty five years ago, when I discovered that the Savard-Lee tuyere had revolutionized the steel industry (Savard & Lee, 1966; Knuppel, Brotzmann, Fassbieder, Savard, & Lee, 1972), I had a dream — or was it a vision? — that within the first decade of the new millennium, modern copper smelters operating submerged tuyere bath smelting and converting vessels will have implemented high oxygen sonic injection and will be reaping the financial and environmental benefits that the steel industry enjoyed in the 1970s. As we approach the end of the second decade of the new millennium, I have to admit that my dream has been all but shattered as the majority of copper bath smelting and converting vessels today continue to operate under bubbling regime conditions. This mode of operation is archaic, still requires tuyere punching and blows at inherently low enrichment levels, particularly in converting, producing large volumes of process off-gases. Under such operating conditions, regulations and emission quotas for As, SO2, and particulate matter oblige smelters to use not just primary or secondary hoods, but sometimes even tertiary hoods. I vividly recall being told, fifteen or twenty years ago when visiting smelters to promote the application of the Savard-Lee tuyere in nonferrous processes, that implementing sonic injection was not economically viable due to the high cost of compressing air and oxygen. Some of the smelters I visited back then have since mandated their engineering partners to design and build secondary or even tertiary hoods. I cannot fathom how secondary and particularly tertiary hoods, with all of their auxiliary equipment and added ducting, could be more economically viable than purchasing and installing a few compressors, expanding the pipeline network for compressed air and oxygen, and installing a new control valve train to feed sonic tuyeres. Besides, adding hoods does not address the problem of As and SO2-laden fugitive emissions at its source but merely provides a costly mitigation for it by capturing larger volumes of process off-gases rather than reducing these large volumes in the first place. Moreover, hooding does not reduce energy consumption nor does it increase process intensity, two aspects that I believe are critical for smelters to remain competitive and sustainable in a deeply changing market environment.

This? Bureau of Mines paper discusses the corporate structure dynamics, methods of financing, and financial assessment approaches that should be utilized to evaluate the economic health of the coal industry. It suggests rates of return and other measures of corporate economies necessary to attract capital required to finance emerging coal demand, plus impact of coal sales to total revenues. The study illuminates the activities of 30 selected coal-producing companies, including their subsidiaries or affiliates, that were responsible for approximately 60 percent of the total U.S. production in 1974. The selected firms are not all primary coal producers; many of the larger producer's are classified by the financial institutions as petroleum, metal, and steel producers, public utilities, or chemical industries. The bituminous coal industry is highly competitive as to price, service, and quality of pronuct and is subject to competition from other noncoal energy sources. The top 15 bituminous coal-producing companies mined about 46.6 per-cent of the Nation's total production in 1974, and the balance of approximately 3,885 companies were responsible for the rest of the production. Thus, the U.S. bituminous coal industry is not an oligopoly. Today, about 65 percent of the Nation's total coal production is consumed by electric power utilities and 26 percent by steel, space heating, and other industries; the balance of 9 percent is exported.

Dry coal processing is becoming increasingly favoured as a fine coal beneficiation technique. The decline in suitable good-quality coal, as well as the ongoing decrease in usable process water, makes dry beneficiation of the fine coal fraction even more crucial. Dry fine coal beneficiation is a relatively young process with most of the methods still in the developmental phase. Additionally, many of the dry processing options available are better suited for coarser (+6 mm) and easy-to-beneficiate coal. Air winnowing for fine particles has been established in both agricultural and pharmaceutical industries, which indicates that the method can be used to separate smaller particles on a density basis and therefore, may prove effective in the coal industry as well. A proof of concept study was conducted using both computer-based simulations (which do not form part of this paper) and physical experiments. The initial winnowing unit consisted of a closed box with a horizontal air stream flowing through the top section. Coal particles were injected into the air stream and displaced horizontally across a distance (x), depending on the particle size and density, thus actuating a separation based on these two parameters. For this study particle sizes of 6, 4 and 2 mm were used all with a density ranging from 1200 kg·m-3 to 2000 kg·m-3. The simulation in Star CCM+ confirmed the findings of the mathematic behavioural model and provided a virtual representation of the separation using streamlines and particle tracks. The coal tests prove that size separation can be achieved at an airflow velocity of 21 m·s-1 and the density cut-point can also be predicted by using the prediction matrices constructed as part of this study. The results show efficiency values (EPM) of 0.11 and 0.09 at density cut-points of 1400 kg·m-3 and 1500 kg·m-3 respectively. The data obtained from the study indicates that air winnowing can be used to separate fine coal particles based on both size and density. However, in order to achieve an efficient density separation, a narrow size range is required. With some improvements to the model, simulation, method and design, the separation efficiency can also be improved. The next phase of testing will include the upscaling of the process to a demonstration plant, optimising the separation unit and testing the method on different qualities of coal. Whilst coalmining in the United Kingdom has been synonymous with longwall mining practice there have been changes in recent times which have enabled not only an extension in the length of the face to be worked but also in the ability to extract both thick and thinner seams. Additionally the industry has taken a positive view in the extension of retreat methods of extraction applied for different reasons both to particularly thick and specially thin seams. To permit development of a flexible programme to meet these diverse needs, it has been necessary to design machinery along with mining systems specially suited to these requirements. In reviewing current UK thinking special emphasis is made on the extraction of thinner seams generally of higher quality coal at moderate depths with a commentary on some recent results.

During the flowsheet development for a potential commercial Cu/Ni separation plant at the In-co?s Sudbury operation, extensive laboratory and miniplant studies were carried out. There are two potential feed streams for Cu/Ni separation at the existing operation. It is shown that Cu/Ni separation from the rougher concentrate is relatively simple without need of regrind. However, Cu/Ni separation can be difficult from the bulk concentrate because of the presence of excess flotation reagents in the bulk concentrate slurry and locked particles. Excess flotation reagents created excess froth increasing entrainment. By replacing the slurry water with tap water and with addition of some hydrogen peroxide, entrainment is minimized and good Cu/Ni separation is achieved on the bulk concentrate. Fine regrind is required to increase liberation of the locked particles for ultimately high copper recovery at the minimal nickel content.

Alaska’s Red Dog Mine is strengthening its position within Cominco’s “Vision 2000”strategic plan by continually improving quality and quantity of production while reducing costs. Red Dog has evolved into a stable and mature operation, after six years of milling experience. A high grade, partially oxidized orebody in the severe Arctic environment, along with competing producers in a volatile metals market, are the continuing challenges facing Red Dog. The Red Dog Mine is striving to meet these challenges with emphasis on operator training combined with creative systems development and increased production. This paper describes developments in operations along with future plans.

Water-powered jackleg rock drills, introduced recently in South African mines are reported to be more efficient, faster and more comfortable to operate than conventional pneumatic drills. A comparative testing of both drill types was performed in Quebec. Based on its results and time studies done in the mines, water-powered drilling has been reviewed with regards to drilling rates achieved, infrastructure needed, side effects, health and safety considerations. This study shows that the application of water-powered drills may help increase footage drilled and improve working environment, but under specific conditions. The examples of such applications are given in the conclusions.

Alkaline pressure oxidation (POX) is an oxidative pre-treatment option that is commercially used for high-carbonate sulfidic gold ores. The high carbonate grades within the feed ore shifts the ideal operating pH to a basic regime. Compared with acidic POX, alkaline POX typically requires additional steam input due to a lower sulfur oxidation load and a high rate of in-situ carbon dioxide generation that needs to be vented along with steam. The cost of this steam addition is the largest differentiator between acid POX operation and alkaline POX from a cost comparison. However, alkaline POX can offset these costs through reduced acid usage for pre-acidulation and decreased alkali reagent consumption for subsequent neutralization. This paper reviews the specific operating cost impacts of acid/base consumption between alkaline and acidic POX with ores which require pre-acidulation, the overall economics of alkaline POX, and the regimes in which alkaline POX is economically favorable. The findings aim to guide industry professionals in making informed decisions for alkaline POX adoption by providing a summary view of its operational benefits and costs, contributing to the development of cost-effective and sustainable gold ore processing techniques.

The simultaneous electro winning of zinc and manganese from waste water treatment plant sludge was studied as a part of the overall research program, which was conducted to develop the methods for removal of environmentally hazardous metals from the Bunker Hill Superfund Site. This paper discusses the electrolytic method for recovery of zinc and manganese from the solution produced by leaching of sludge with S02 + H2S04. After three stage purification of the leaching solution, zinc and manganese were electro won simultaneously in an undivided electrolytic cell. Zinc was deposited on an aluminum cathode, while manganese was simultaneously produced (as Mn02) on a lead silver anode. The electrowinning parameters studied were the effects of: temperature, current density, electrode material, spacing of electrodes, composition of electrolyte, and electrolyte additives. Anodic and cathodic efficiencies were 30 and 91%, respectively. In light of the process design parameters discussed in the paper, which are affecting the electrowinning, these efficiencies were found as acceptable with regard to the quality and marketability of the products.

Improvements in production of high-purity chromium metal by magnesium reduction of anhydrous chlorides and by hydrogen treatment of electrolytic chromium are reported. Hydrogen-treated chromium has been arc-melted, and the arc-melted material has been successfully forged, rolled, and swaged. The material also has been forged at liquid-air temperatures. X-ray and metallographic studies indicate the recrystallization temperature of rolled chromium sheet to be about 750° C. Preliminary investigation of hot-bending characteristics of rolled chromium sheet shows the minimum bending temperature to be about 325° C. The heat resistance of chromium has been investigated.

The climate and location of the Red Dog Mine present several challenges to blasting operations. The mine is located north of 68º latitude, in an area of continuous permafrost. Ground temperatures are below freezing year-round and air temperatures range from -40 to 70°F (-40 to 20°C). Because there is no overland access to the mine, the entire year’s supply of bulk explosives, approximately 7,000,000lbs (3,175,000kg) is shipped in by barge during the 100 day shipping season when the port is ice-free. The first week in July is the earliest that new product arrives at the port. Emulsion usage is maximized from mid April through October when surface water fills the blastholes during drilling. This necessitates that a considerable portion of the bulk explosives are stored for 10 months or more before usage. The emulsion is routinely pumped from the ISO containers at temperatures of 20ºF (-7°C). The mine engineers conducted a testing program during the 2001-2 blasting season to identify the bulk explosives best suited for the conditions at the mine. A secondary goal was to decrease the usage of sensitized emulsion, as this is the most difficult portion of the explosives order to ship. To ensure repeatability when transferring the results to the day-to-day blasting operation, the majority of the testing was incorporated into normal blasting operations in the field. The mining methods used at Red Dog Mine make direct fragmentation analysis impractical and performance testing in the field relied primarily on VOD measurements. The products were also tested for their ability to be pumped in cold temperatures.

Coal mining in China is facing the transition from output to quality. Based on the total mining capacity and average production, the current situation of coal mining at mine, city, and province levels is analysed, and data in support for the layout of sustainable mining development and the optimization of output provided. The results show that 87% of China's coal is mined by underground methods, with an average production capacity of 0.93 Mt/a per mine. Open pit mining accounts for 13%, with an average mine production capacity of 5.73 Mt/a. The average mining capacity of coal mines in China is 1.05 Mt/a, with 1181 coal mines with an average capacity less than 0.3 Mt/a, accounting for 35% of the total coal mines but contributing only 4.51% to output. They are distributed in about 48 cities in six provinces, seriously restricting the transition to green coal mining. The coal industry should speed up the closure of small coal mines in key provinces and cities, eliminate outdated production capacity in the central region, increase the speed and proportion of coal resources moving westward, and promote high-quality development of coal mining.

The early miners and their mules always had the challenge of transporting unstable dynamite underground. The modern pumpable explosives, whilst far safer, still present a major logistics challenge for the mobile charging units (MCU). The challenge today is the efficient explosive delivery into declines, ramps, and vertical shafts, often requiring the MCUs to travel excess distances up and down to surface to re-load. Alternatively, the management of cassettes or ISO containers is utilized to deliver the pumpable base emulsion to the MCUs at the working face. Additionally, local laws and regulations regarding shaft clearance further compound the task and result in pausing other operations in the shaft or decline or ramp until the completion of the explosive transport. This paper examines the research & development challenges of dropping base emulsion down a vertical pipe to depths in excess of 1000 m (3280 ft.), either to an underground storage or directly into the MCU, depending on the depth. The boreholes (with pipes) are drilled in close proximity to the underground work areas. The paper also discusses the rheology of the emulsion within these vertical pipes as well as the economic benefits of such an innovative system. The learnings gained from this work, along with examples demonstrating the significant reduction in MCU travel and the safety benefits, are presented for the industry to consider moving forward.

Offgrade chromite concentrate, with a Cr-Fe ratio of 1.3 to 1.4 has been successfully smelted to produce useful ferroalloys. The Cr-Fe ratio is not improved, but the alloys can be used without a too drastic change in normal steel-mill practice. The ordinary high-carbon ferrochrome has been successfully produced by smelting under highly acid smelting conditions. An alloy containing 50 percent chromium was produced at a power consumption of 4,490 kw.-hr. per ton of alloy. Alloys containing 20 percent silicon were made by direct smelting chromite concentrate and silica.

The Courthouse Commons SEM Tunnel was excavated within 6 feet of cover beneath two buildings in downtown San Diego utilizing high-precision geotechnical instrumentation. The excavated dimensions are approximately 25 feet in diameter and 328 feet in length connecting two in-service detentionlevel security buildings. Presupport includes large-diameter grouted canopy pipes and smaller pipe spiles. Initial support consists of fiber-reinforced shotcrete with lattice girders. This paper presents observed ground and structure behavior and lessons learned. "This work presents the small-scale mining cluster of kaolin in Rio Grande do Norte (RN) and Paraiba (PB), both Brazilian states, including the following information: number of companies, process flowcharts, production numbers, mineralogical (XRD) and chemical (XRF) composition, granulometric distribution (screen and laser granulometer) and image analysis (SEM). Some social indicators in the region of the RN and PB States are presented in association with these data. The number of companies and their flowsheet were obtained through in situ visits and sample collection for technological characterization. The comparative study of the different flowsheets for kaolin production in the world was done using the databases and presenting the state of the art of kaolin processing. The results indicated that the mean feed typically contains 35-39% kaolin with quartz, muscovite and kaolinite as main mineralogical components and SiO2 (65.83%), Al2O3 (21.19%), K2O (3.9%), and Fe2O3 (0,63%) as main chemical constituents. The products of mineral processing are twofold, one between 74 µm and 37 µm, and the other smaller than 37 µm. The wastes of operation had major quantities of kaolin. The average Human Development Index (HDI) of the cluster region is approximately of 0.61, which shows an association between mineral processing plant and social indicators. The kaolin recovery, however, is between 30-55% for the three most common types of flowsheets that are currently used in the small kaolin mining cluster, indicating a need for technological improvement to achieve regional development. These data could be used incrementally to adapt the process plant currently used in the small-scale mining cluster of kaolin."

With the development of the coal mine regulation regime, the situation of coal mine safety production in China has continued to improve. However, coal mine accidents have not been fundamentally eliminated; constantly learning from historical accidents can make mining work safer. Therefore, to better understand the coal mine accident characteristics, this study analyzes the tendency of coal mine safety accidents from multiple perspectives, among which all accidents after the establishment of the State Administration of Coal Mine Safety in 1999 are the top priority. The results show that strict national policy, technological progress, and reasonable coal prices are conducive to the safe development of mines. On the contrary, high-intensity centralized production will lead to frequent accidents in the peak season of coal production. In addition, the type of coal mine ownership will have an indirect impact on the occurrence of coal mine accidents. The research results not only play a positive role in the prevention and control of coal mine accidents in China but also have reference meanings for the safety production of coal mines in other countries in the world.

The essential foundation upon which to build an effective marketing program in industrial minerals is the ability to produce competitively mineral products meeting precise customer specifications and to ship them promptly and on schedule. Without this prerequisite, all the other factors in a second marketing program-creative sales management, energetic solicitation, advertising, technical service, new products, etc.are without meaning. The primary image to be created in the mind of customers is that of the reliable and prompt supplier of mineral products at competitive prices and of standard, uniform quality. With this favorable image implanted, it becomes possible to integrate the other essential factors into a strong marketing program; and without this image, little can be accomplished. After having .made provision for the basic product ion position outlined, there are then two fundamental considerations in the design of a successful marketing program for industrial minerals. The first of these is that the number of potential customers for the typical industrial mineral product is, relatively small, and indeed compared to the number of customers for consumer products, the number is actually minute. The second consideration is that the customers for industrial minerals are manufacturers and producers rather than consumers. These two factors lead to a necessity that the marketing program be specifically and uniquely tailored to fit the individual mineral product to be sold and to conform to an existing pattern of distribution.
