The refractory linings of open-hearth steel furnaces above the bath line are subject to severe wear not only from the heat caused by the combustion of the fuel and the reactions of the bath, but also from the melting action of the gases when not controlled and directed, and from the scouring of the oxides, etc. with which the products of combustion are charged. The framework that encases or binds the furnace is made up primarily of an iron or steel pan in which the furnace proper is built, side and end buckstays, and tie-rods. The expansion and contraction are so great and variable that the bindings may be subjected to severe stresses unless the tie-rods are carefully adjusted in heating up the furnace, but they are most affected by direct heat and usually become deformed from that cause when the lining is worn thin and, sometimes, when sections of the lining fall in and expose some of the framework. A deformed framework displaces the skewback of the roof arch and tends to distort or crush the roof. Bent buckstays deform the front wall, causing the door frames to stand away from the lining so that the gases burn between the lining and the frames, destroying both of them. Frequently the frames are attached to the buckstays; then when the latter bend the frames usually break. Preventing the distortion of the framework and maintaining the economy of the refractories are real factors in the cost of steel making. Nat only does the cost of general repairs and reconstruction add directly to the cost of steel produced, but the time lost in making repairs cuts down the steel production and increases the overhead expense of both the furnace shop and its allied foundry or mills. Many years ago water-cooled equipment applied to iron blast furnaces made it possible to increase greatly not only the size and production of the furnaces but also the life of the lining. It also cut down the loss from frequent repairs. The open-hearth furnace is a much later invention, especially as a commercial factor; for though it dates from the Fred Siemens patent of 1856, much more progress was made in the Bessemer process until the latter eighties and most of the development

Much information regarding the transfornlatio~lal characteristics of a steel as it cools in a known manner from the austenitic state can be obtained from dilatometric studies. This method has received more arid more attention because of its great flexibility, accuracy, and ease of interpretation. 'The method is entirely applicable to any rate of heating and cooling although the experumental procrdures for high rates of cooling have offered some difficulties. This paper presents a description of equipment employing cooling rates up to 500 °C. per secorld and the results of dilatometric observations on six commercial steels are included. French and Klopsch1 studied the cooling transformations of a serirs OF carbon steel, using the thermal arrest method. This was followed by the systematic investigatiol1 of Esser and co-workers on the effect of carhon2 and other alloying additions. in which the transforlnation temperature\ were determined by magnetic induction measurements indicated by a string galranoineter. Emphasis was placed on determining Ar' trailsformations and the critical cooling rates for these steels. The maglietic measurements wrere used in an effort to obtain more accurate data at higher cooling rates. Measurements of thermal arrest were made also to check the validity of the magnetic indications, and good correlation was found between the two, although Esser's,Ar' temperature measurements on iron-carbon alloys were about 200°F. lower than the measurements made by Fresnch and Klopsch. A notable contril~ution by Esser was the introduction gas quenching. wever and Rose4 used a moving-coil galranometcr in the study of the .Ar and Ar" of iron-carbon alloys by the thermal arrest method and obtained somewhat lover Ar" temperatures than those observed by Esser below I per cent carbon and considerably higher ahove. They concluded that the cooling rate had little influcncc on the Ar" temperatures above 0.4 per cent carbon, although Esser had observed a decrease in the -4r" temperature with increasing cooling rate with similar steels. Digges determined the .Ar" temperature4 for a scries of high-purity iron-carbon alloys, and close agreement with his results was obtained by Greninger. The thermal arrest method. together with metallographic observation used in both these studies, represents the latest investigations of this type. IN A broad sense, the subject of slag control includes not only the adjustment of the composition of the slag but also of its relative weight in terms of percentage of the metal-bath weight. The slag is made up essentially of (1) oxides formed by oxidation of silicon, manganese, phosphorus, and iron in the charge, (2) SiO2, MnO, and other oxides charged as such, and (3) lime charged or fed to the heat to neutralize the “acidic”: oxides present (Si02 and P2O5). Obviously, if practically perfect control were possible over the composition of the charge as well as over the oxidation process during the melting period, both slag weight and composition would be very nearly predetermined, and the control problem would be solved. Unfortunately, we have only a somewhat. imperfect control over these factors, so that beginning at about the lime-boil period in the heat, and later in the early refining period, it becomes necessary for the first helper, as the heat progresses, to make quick estimates of the composition and physical state of development of the slag (as well as of the amounts of phosphorus, sulphur, and carbon in the metal) from which he can judge how much extra lime, roll scale, fluorspar, and other additions will be needed not only to give the desired final slag composition, but also to hasten the complete fusion or shaping to a desired viscosity in the liquid state. The discussion in this chapter is limited essentially to those more or less practical rapid methods of slag estimation that have been used, or at least tried, for these purposes under actual open-hearth shop conditions. Another aspect of importance here is the extent to which the freedom of choice to the operator is limited by available charge materials, product specifications, and the oxidation and other chemical- reaction effects which inevitably occur under the conditions of this furnace process. For a better understanding of these control limitations and of the chemical and physical background of the subject, the reader is urged to read at least part of the discussion in Chapters XVII and XIX. Charge materials are discussed in Chapter IV, and many of the details of charging, melting, and refining practice closely related to slag control are given in Chapters VI and VII.

ALMOST every metallurgist who has given the Howe Memorial Lecture has had a personal contact with the distinguished gentleman to whose honor this hour is devoted. Unfortunately for me, such personal contacts were not possible. However, in the preparation of a thesis on the open-hearth process, one of my earliest tasks was to make a survey of the literature, and it was from Professor Howe's Metallurgy of Iron and Steel that I drew a number of references to previous work which formed the foundation for my reading. In his volume there is such a complete exposition of the then current thought on the subject of slags and on their role in the elimination of phosphorus from steel that I feel no hesitation in discussing in this Howe Lecture the subject of "Slag Control." In the present era of close specification, the drive for uniformity of product, and the close inspection of the product and of the cost sheet, the utmost efforts must be made to control the steelmaking variables to the best advantage of the steel producer. One of the major variables is the slag in the furnace and its effect upon the composition and quality of the metal. What advantages are to be gained from slag control? In the broad sense the advantages must be tremendous, because the very foundations of good steel melting are based on "shaping up" the slag to a point where, with proper temperature, the heat is ready for the final additions. Every melter works toward these ends through his experience with innumerable heats of steel. The elimination of undesirable constituents such as phosphorus and sulphur is entirely a matter of slag composition and physical nature, a point well known for over half a century. The role played by the slag in assisting in proper heat transfer from roof and flame to the steel has been equally well known. In more recent years there has come the problem of oxygen control in the more accurate gaug-ing of additions for making high-grade rimmed steel for the new strip mills, and in the deoxidizing additions for grain-size control and cleanli-ness of forging steels, both carbon and alloy. In this problem the oxidiz-ing characteristics of the slag are of prime importance.

A preferred orientation is known to occur frequently in the columnar zone of castings. This has been attributed to a preferred direction of growth. However, no satisfactory mechanism was proposed by which the preferred direction of growth led to the preferred orientation. The purpose of this work has been to establish this mechanism. It has been found that in general the observed preferred orientations only develop when the preferred directions of growth reveal themselves by dendritic growth. A mechanism based on this premise is found to be in agreement with the experimental data obtained in the course of this work. WHEN a liquid metal is allowed to solidify in a mold, it usually freezes in three stages, distinguished from each other by the size and shape of the grains. The first zone to freeze (the chill zone near the mold wall) consists of relatively fine grains that are equiaxed in shape and random in orientation. The next zone consists of crystals that are elongated in the direction of heat flow, i.e., normal to mold wall. These crystals are much larger in cross section than the crystals of the chill zone and have a very strongly preferred orientation. This is the columnar zone. The final zone, which is absent in very pure metals, is again equiaxed and randomly oriented, but usually has a much coarser grain size than the chill zone. The purpose of this study is to describe and account for the crystal size and orientation in the columnar zone. The occurrence of a preferred orientation in the columnar zone is well known, and in 1940, Greninger' suggested that it is apparently related to dendritic growth although at that time the only data were for metals with the face-centered-cubic structure. Table I shows that the direction of dendritic growth and the crystal axis that follows the heat flow direction coincide in all cases so far studied. The term "dendritic growth" is used here to represent the branched type of morphology that is characteristic of growth into supercooled melts.' In addition to the supercooling which is necessary before nucleation will occur at the mold wall, the necessary supercooling for continued dendritic growth can be provided in a mold by heat flow into the already formed solid at an interface whose Liquidus temperature is depressed by an accumula-

"A systematic survey of the appropriate literature in terms of phase equilibria and possible reactions involving deposits in Municipal Solid Waste (MSW) incinerators are analyzed particularly with respect to the theoretical first melting points of typical ashes and the possible presence of a liquid phase at the temperature of ash-metal interface. Conclusions are drawn on the basis of the possible presence or absence of various metal chlorides and sulphates in such situations, and their effects on the problems of fouling and metal corrosion. From preliminary results, it would appear that ZnCl2 is unlikely to be present in any molten phase which causes corrosion because it evaporates rapidly from such liquids. It would also appear that PbCl2 and, by inference, ZnCl2 will sulphate at relatively low temperatures if the flue gas contains SO2 and O2.IntroductionMunicipal Solid Waste (MSW) incinerators produce fly ash which deposits on heat transfer surfaces throughout the furnace, leading to corrosion and loss of energy recovery efficiency. Despite a massive amount of research carried out on the subject of corrosion in MSW incinerators, the problem of corrosion of heat transfer metal is still with us, and no definite over-all cause and effect relationship has yet been identified. In order to make a contribution to the eventual solution of this problem, the authors have examined the problem from the beginning, using their knowledge of fouling and corrosion problems in black liquor recovery boilers as a starting point.The incineration of MSW has been used for many years to reduce the volume of material sent to landfill (ash volume compared to raw waste volume), and, in most cases, to recover energy at the same time by raising steam The steam may be ""low- or high pressure/ temperature"" depending on its end use. The higher the steam pressure and temperature, the greater seem to be the problems with corrosion of heat exchanger metal, presumably because the metal must withstand higher surface temperatures.The chemical and physical composition of MSW is extremely variable, not only on a regional basis, seasonal basis, and day-today basis, but also on a minute-by-minute basis, due to the inhomogeneity of MSW. This makes it extremely difficult to define cause and effect relationships, because both cause and effect are transient in nature."

E. D. HYMAN*—How much sorting of scrap is done ? G. E. JOHNSON (author's reply)—We do practically no sorting. We charge "run of mine" scrap to the furnace. The unmeltables, mostly iron, are in such demand today that there is no difficulty in disposing of them. It may soon be desirable to sort out from the unmeltables as much of the brass as possible. J. J. BRUGMAN†—We have somewhat similar problems in the secondary aluminum business. What is your method of removing the unmelted material from the furnaces? Why have you such an apparently small space in which to charge your materials? Do you find that you have to seal that opening, or can you have it open and continuously charge at one end and pull out the other ? G. E. JOHNSON—Our means of melting scrap is efficient only to the extent that we use the waste heat from the vaporizing chamber to do the job. It is a batch process. We open the charge door and place the scrap on the hearth by hand shoveling. The door is then closed during the melting down period. After the melting is complete, the opposite door is opened and the unmeltables are raked out. The doors are approximately 3½ X 4½ ft and are not sealed during the process only closed. They are nominally tight. Some metal is oxidized in the process. We have visualized a means of conveying the materials through this melting unit with the metals that are melted trickling out during its travel. T. H. WELDON‡—Mr. Johnson, in line with the last question, is it necessary to seal the furnace between the melting down and the vaporizing unit, or have you got an inverted syphon in the bottom of the chamber? G. E. JOHNSON—That was one of the first things we encountered. We had to have a sealed opening, and it is a molten metal seal. You have indirectly asked me another question, which was: "Do you have to seal up the melting unit?" I would say we should exclude as much air as possible, although we are not too efficient in doing that. We allow the melting unit doors to be open when we charge and when we remove unmeltables. You can readily see that that would lead to the idea of having a controlled atmosphere in the melting unit, and I think this would do a more efficient job of melting the scrap. T. H. WELDON—How often do you charge the furnace? G. E. JOHNSON—We charge the melting unit, and rake out the unmeltables, about every hour. H. R. HANLEY*—Are any provisions made for controlling the rate of oxidation for the production of various size particles for certain characteristics of the zinc oxide product? G. E. JOHNSON—Yes, there are many. You are getting pretty much into the fine points of zinc oxide manufacture. Some of us still think we have something to learn about that. In general, this muffle furnace as I have described it to you produces a rounded particle of zinc oxide which is generally formed by a rapid oxidation of the zinc vapor, followed by rapid cooling. We have gone to the other extreme in some of our experiments. We have changed the furnace to produce a type of zinc oxide, such as we thought was peculiar to American process zinc oxide, by controlling the temperature at the point of oxidation and maintaining that temperature for a much longer period of time than we do when we make the rounded shape. There are other relationships that this furnace readily provides. One of the important factors is the ratio of air to zinc vapors. We can vary that by varying the air supply to the baghouse, or vary the rate at which we are vaporizing the zinc by the simple expedient of regulating the temperature over the carborundum arch. We have a number of variables that permit us to produce all of the grades of French process zinc oxide from lead-free up through the highest grades of seal oxides. There are many controls that we can apply to the operation. What I have said is but a brief condensation. K. MORGAN*—Can Mr. Johnson give us some idea of the fuel consumption of the furnace ? How much oil does he use per ton of zinc distilled? I am also interested to know what sort of heat transmission he gets through the arch? What is the thickness of the tiles used to construct the arch? Some time ago we built a small furnace for a different purpose, using a carborundum arch, and we found that the reflectivity of the molten zinc surface was so great we had to use a very high arch temperature. We found we made an improvement by having a layer of carbon on the surface of the zinc. Has Mr. Johnson had any experience on these points ? Does he make any sort of insolu-bles which he leaves in the furnace which he cannot tap out ? G. E. JOHNSON—I believe your first question was the fuel consumption. If I recall, somewhere in this paper there is a test that I quote. I believe we used 800 gal in a given period of time. Offhand I cannot translate that into tons of metal. I might also state that we have this understanding; that the carborundum arch, as the temperature becomes higher, becomes more efficient in heat transmission. As a matter of fact, I believe it is at about 2600°F or higher that the highest efficiency of heat transmission becomes available. We have calculations that I cannot quote from memory which indicate that the carborundum arch does a really very fine job for this type of furnace. Another point that we had considered was the fact that this furnace could be readily constructed so as to furnish an ideal source of heat for waste heat boilers. If a carborundum arch was used over the melting unit, we would have no zinc vapors in the gases at all— just clean combustion gases from which we would have removed some of the heat. L. P. The development of commercial natural-gas reserves in the Michigan stray sandstone horizon of central Michigan during the past few years has resulted in expansion of the natural-gas industry in that State. The location of the natural-gas reserves of Michigan in the general vicinity of domestic and industrial markets is of economic importance, and in supplying these markets with natural gas a reasonable knowledge of, the extent and availability of the reserves is needed in formulating regulations for drilling gas wells and producing natural gas in analyzing the feasibility of projects to construct natural-gas transmission lines, in promoting and developing markets for the domestic and industrial consumption of natural gas, and in solving many engineering and economic problems common to the natural-gas industry. The development of the natural-gas industry in Michigan has been related closely to the development of oil production. The potential oil production of Michigan is comparable with that in most of the eastern oil-producing States. The development of oil production probably will continue, especially in the central Michigan Basin area; and as wells are drilled to deep horizons in the search for oil, more knowledge will be obtained of the gas reserves in formations above the oil-bearing horizons.

"Since about 2002 there has been significant capital cost escalation, not inflation, in the mining industry causing turmoil for successful project completion. Project capital costs have more than doubled and some cases tripled in this time period. This has rendered many projects to be economically challenged and in some cases not viable. In addition higher than expected operating costs have further adversely affected project metrics such as NPV and IRR. Capital cost increases for projects have been widely reported globally. This current paper reviews three items. Firstly, why such capital increases and the various components that make up capital estimates. Secondly, it looks at reasons why preliminary estimates, for example at scoping and pre-feasibility level, have been lower than the ultimate constructed costs. Such increases and differences in estimates have caused major problems for mine builders and have led to a general nervousness on the part of those providing project finance. Thirdly, what discipline is needed in project execution in an attempt to mitigate such capital increases. The paper will hopefully give a better understanding of the various issues and factors involved for those in the mining industry.INTRODUCTION The years 2012 and 2013 were a turbulent time for the mining industry. The European economic crisis, politics, metal price volatility and a wave of changes of CEO´s in some of the major mining companies all contributed to a challenging couple of years. Two issues stood out. First, the huge increases reported in the capital costs of projects, where increases of 100% - 300% were not uncommon and in some cases exceeded that during the first decade of the 21st century. Second, company write downs related to takeovers during the boom and the stabilization/correction in commodity prices. These have led to great uncertainty, made it difficult (or impossible) to raise project financing costs, contributed to the changes at CEO level and placed many projects either on hold or cancelled altogether. It is commonplace now to read of companies talking of reduced capital expenditure and making a complete review of their projects and operations to contain costs."

"This paper discusses how elemental analysis of conveyed bulk flows in real time using PGNAA (Prompt Gamma Neutron Activation Analysis) technology has resulted in significant improvements in advancing plant control in mineral processing operations. PGNAA through belt, full stream, continuous, multi-elemental, real time analysis technology is explained. Capabilities and limitations in plant operating environments are discussed including comparison with other real time, on-line technologies through review of published information available for on-conveyor minerals applications. Case studies include an iron ore and copper-gold company, both of which consider the technology an essential component in advanced plant control necessary in new process flow sheet designs, rather than an optimisation tool.INTRODUCTION Process operators rely on supply of a reasonable ore quality and consistency from the mine. Unfortunately neither the mining nor process operators have much control over the ore quality once it has been put into the crusher. Grade control typically stops once the material is designated as ore and the process plant operator needs to process it irrespective of quality. Plant control is most effective when technologies measure process streams directly and preferably in real time. Measuring sampling streams that are not representative of the primary flow will result in incorrect plant control decisions. Sampling coarse conveyed flows is expensive and impractical at many operations, however, this does not mean those flows cannot be measured. Investigations to find techniques suitable for real time elemental analysis have focussed on the application of known laboratory techniques to process streams. For conveyed applications, development of neutron irradiation techniques were most promising and early studies indicated potential success for bauxite measurement (Beurton et al, 1995). Tran & Evans (2001) concluded there was no equivalent technology to PGNAA in terms of material penetration power and that the technology was eminently suitable for basic industries such as cement. Nelson and Riddle (2003) evaluated PGNAA for possible use in the phosphate industry by using a unit installed in a cement plant to test performance on phosphate samples and ultimately recommended its use for further characterisation of the mine’s various ore types to improve stockpile allocation and grade control"

Exposure to mineral aerosol is an occupational health hazard in mining and mineral processing industries because of the risk of developing pneumoconiosis. Agricola (1556) described this hazard for metal mining in Carpathia. He described shortness of breath and consumption, conditions that are now associated with asthma and emphysema. By the end of the nineteenth century, several respiratory diseases were known to affect miners, including silicosis and coal workers' pneumoconiosis (Fletcher, 1948; Seaton et al., 1981). For example, silicosis, not tuberculosis, was clearly recognized as the hazard in the Vermont granite quarries and stone-cutting sheds (McFarland, 1927). The Gauly Bridge Tunnel disaster in the mid-1930s caused the deaths of an estimated 700 workers by acute silicosis and focused the nation's attention on this disease (Cherniack, 1986). By the mid-twentieth century, it was clear that risk of simple pneumoconiosis is associated with a miner's cumulative exposure to mine aerosol in the respirable size range and that prevention lies in reducing that exposure through regulation (Seaton, 1986). In the United States, regulation of mine worker exposure to airborne mine dust is the responsibility of the Mine Safety and Health Administration (MSHA) in the U.S. Department of Labor. The key legislation relating to improved mine worker health was the Federal Coal Mine Health and Safety Act, enacted in 1969 (U.S. Congress, 1969) and subsequently amended as the Federal Mine Safety and Health Act of 1977 (U.S. Congress, 1977). MSHA receives technical assistance from the National Institute for Occupational Safety and Health (NIOSH). NIOSH also provides recommended exposure limits (RELs) for contaminants to MSHA. MSHA's regulation of mines includes the establishment of a dust standard administratively based on the these RELs. Some mine operators must submit a dust control plan designed to meet the dust standard. Periodic mine inspections determine if mines are com- plying with both the dust standard and the dust control plans (MSHA, 1991). The most common dust measurements are those for respirable dust (according to the definition given in Fig. 26-7), that is, the fraction of aerosol particles able to reach the gas exchange region of the lungs. The other health-related size fractions (inhalable and thoracic-see Fig. 25-1, and "total" dust) are also occasionally measured. A "total" dust measurement is defined by the common practice of the last 30 years or so, using 25 mm or 37mm plastic cassettes (e.g., from PAL, MIL, SKC ). The types of mines have been categorized

In order to hoist the ore according to grades, stope samples are taken. Three equidistant grooves are picked across the breast at right angles to the dip of the ore, the part removed being caught in the hand and then put into a small bag. When there is broken ore in the breast, the lines are continued down the pile and a small amount taken at intervals of the length of the sampler's pick handle. The quantity of sample from each breast will be between 2 and 3 Ib. If there are two grades of ore, bessemer and non-bessemer, there are two sets of brass checks for each chute, each check stamped with the number of the chute; one set of checks has the word "bessemer" and the other "non-bessemer." Before any ore is removed from the chutes, it is the duty of one man to see that the proper set of checks is at each chute in the mine. As each motor car is loaded, a check is attached to it. When the train reaches the shaft, the sample man removes the check on the first car, notes the grade, and directs the motorman to spot it over the proper pocket. The check is then hung on a hook with the number corresponding to the chute from which the ore came. The sample man throws a short rope with a knot in the end over the car and at the point where the knot falls a standard scoopful is taken. This is placed in a large bag that hangs directly under the hook containing the checks for that particular chute. These chute samples represent a check on the grading of the various contracts and by counting the tags a check is obtained on the miner's tally of the ore going into each chute; the total of the checks represents the hoist. During the stocking season, a standard scoopful is taken from each top tram car. This sample is taken in the same way as the chute samples at the plats underground. Top-of-car Samples These samples are taken by using a rope, preferably a clothesline, knotted each 18 in. of its length, and a hammer and a scoop. INTRODUCTION The accurate sampling of coal, as with most minerals, is a difficult task. Coal is a very heterogeneous material made up of different types of coal and varying amounts of mineral matter. The product as mined may contain all of the layers of coal and impurities found in the seam as well as portions of the strata above and below the coal seam. The preparation plant is the device to size, crush and/or remove impurities so that the coal may be shipped as a saleable product. Sampling may be needed at many stages in the preparation process. Although this chapter is mainly concerned with sampling in connection with preparation processes, the principles will apply to all coal sampling. The main reasons for sampling in connection with coal preparation are: 1. To determine the washability characteristics of the raw coal by means of float and sink tests. These may be used for the design of a preparation plant, prediction of results to be obtained or for monitoring raw coal delivered to the plant. 2. To check the performance of various operating units in the plant, either by float and sink tests or chemical analyses. 3. To determine the analytical characteristics of the products produced, such as moisture, ash, Btu, sulfur, etc. HISTORY The earliest accepted methods of sampling coal in the United States were given in U. S. Bureau of Mines publications by J. A. Holmes,1 G. S. Pope2 and A. C. Fieldner.3 The American Society for Testing and Materials more or less adopted the methods proposed by the U.S. Bureau of Mines in their Standard D-21-1916, and it remained a standard for many years. Briefly, the standard called for a 500 pound sample for coals less than. 3/4 -in. in size and a 1,000 pound sample for all coals over ?4 -in. in size. No mention was made of increments but there was an instruction that the sample should spread over the coal to be sampled. Sample preparation was by hand crushing with the alternate shovel method for reduction to 250 pounds followed by coning and quartering below 250 pounds. Obviously, with the amount of work involved, this method of sample preparation was rarely followed. This method of preparation resulted in samples that were practically air dried because of long exposure while crushing, shoveling and quartering. New standards are helping to address some of these challenges that are facing the mining industry today. With an increased focus on the operator, an intelligent and ergonomic workspace can both mitigate risk and optimize production. Optimization is money. We will examine how to analyze and implement innovative control room planning to maximize mineral processing production and minimize risks that can impact overall production and profit.INTRODUCTIONIn this day and age, optimization of production in an industrial environment is becoming more and more of a challenge. With ever changing technology as well as other external factors, this can be especially daunting. "A relationship exists between the quartz contents in the underground coal nine airborne dust samples and those in the coal and host rocks that are mined [17, 18, 19] The prescribed method for quartz analysis in respirable airborne coal dust samples is the MSHA P-7 method. Accurate quartz analysis procedures are needed for bulk samples in order to predict the potential quartz content in airborne nine dust, which in turn will aid the design of quartz dust control procedures during mining. thereby reducing the airborne quartz dust in underground atmospheres. The requirements of this method are that the amount of quartz is the sample be less than 250ug, and the total sample weight less than 2,500 ug. Unlike with airborne dust samples, there are no limitations to the available mass of bulk samples. However, these are no standard procedures for the preparation of bulk samples for scanning or prescribed methods for quartz analysis. The NIOSH and MSHA methods are certified for roped* dust and the acceptance of these methods for bulk samples assumes that the bulk samples will be reduced to the conditions specified for respirable dust samples. An alternative method is X-ray diffraction, which provides higher average quartz values than those obtained from P-7 method for the same samples.An investigation was carried out to determine the optimal procedure for preparing the bulk samples for the IR and XRD analyses. In this paper, the investigations on the effects of calibration, particle sizes, matrix composition, interferrous, and behavior of the filter substances on IR, XRD and FTIR results are presented. The error introduced by the presence of kaolinite and a new sample asking procedure to reduce it are discussed. The problems experienced with conventional sample holders for scanning were eliminated with the design and development of a new hollow sample holder. Quantitative comparison of quartz determinations by IR, XRD and MR methods on coal, roof and floor rocks, and airborne dust samples are presented. The important factors affecting the results of quartz analysis methods are: 1) bulk sample preparation for obtaining representative and homogeneous analysis samples: 2) particle size distributions of the analysis samples and calibration standards; 3) qualitative matrix composition of the analysis sample; 4) matching calibration standards to analysis sample; 5) substrates for sample deposition during analysis sample preparation; 6) procedures for analysis sample mounting; 7) selection of proper portions of she response profile for insanity measurement; and 8) interferences of spurious phases with the critical analyses. The recommendations of this study are important to enable comparisons and interpretations of analysis and research results."

The Freeport McMoRan El Paso Refinery uses co-generation to produce some of its electricity and all of its steam. This paper will cover the operation of the co-generation plant natural gas turbine at a fixed RPM for blade longevity and energy output. The by-product heat from the turbine passes through boilers with additional heat from a duct burner to produce steam for the Tank House and auxiliary operations. The steam demand varies dramatically throughout the day based on unloading activities in the Tank House. The use of an automated steam control system within the El Paso Refinery will help stabilize line pressure by incrementally controlling steam consumption based on electrolyte temperature. This will minimize steam line pressure fluctuations. INTRODUCTION In the mid 1920’s the Nichols Copper Company of Laurel Hill, New York recognized the need for a modern copper refining facility in the southwest. Due to the many railroad heads, affordable power and abundant labor supply, and the close proximity to regional copper smelters in Mexico, Arizona, and New Mexico, El Paso became the logical location. In December 1928, ground was broken for the joint venture refinery between the Nichols Copper Company, Phelps Dodge, and the Calumet and Arizona Mining Company. In September 1930, Nichols Copper Company became a part of Phelps Dodge Corporation after a stock exchange. In July 1938, Nichols Division officially became Phelps Dodge Refining Corporation. In March 2007, Freeport McMoRan Copper & Gold acquired Phelps Dodge. Energy costs (electrical and thermal) are critically important in the viability of modern copper electrorefineries. The El Paso Refinery produces electricity and steam through its cogeneration system. The El Paso cogeneration facility is a natural gas, 15-megawatt facility containing five turbine generators and associated waste heat recovery boilers. The facility is divided into two phases. Phase I consists of two Allison 2.2-megawatt turbine generators. Phase II consists of three Solar Taurus 3.5-megawatt turbine generators. Presently three units in Phase II are operated. The Phase I units were purchased and installed in 1986 and the Phase II units in 1992 (Solar 1991). The facility operated at full capacity until 2003 when steam demand was significantly reduced due to decrease in cathode production and closure of the copper sulfate and precious metal operations. Phase I units were taken out of service and put on care and maintenance status.

This annual report deals with a multi-faceted research effort to increase mine electrical system safety. The project can be broken down into six task areas. Task one deals with the development of tests and instrumentation to perform these test- that are designed to detect incipient faults on mine power systems. This program also encompasses evaluation of the tests and automation of data collection and recording using a microprocessor. Task two concerns the prediction and suppression of mine electrical transients. This program involves digital simulation and suppression hardware evaluation. Task three deals with the reliability and fail safe assessment of various components of the mine electrical system including both the protective system and bulk power system components. Task three deals with theoretical analysis, laboratory testing and in-situ testing in coal mines of power system devices. Task four is an effort to design an optimal mine electrical distribution system. The initial effort is along the lines of refining analytical tools such as the load flow model. Task five is an attempt to optimize the selection of molded case circuit breakers makes or models on the basis of total annual cost. Task six assesses the availability of equipment to satisfy existing federal regulations.

One of the important factors affecting the determination of the minimum number of increments in a gross sample of coal is the variance component due to segregation. The segregation variance may be estimated by following the ASTM standard procedures. Since the estimate itself is a random variable, it is important to test if the value obtained is due to chance causes. This paper introduces a statistical test, based on the procedures published by ASTM, to test if the segregation variance is significantly greater than zero.

The competitive pressure, the increasing energy costs and the environmental regulations impose substantial challenges to the definition of power plants serving industrial facilities. Primary mining and metallurgical facilities have even greater challenges because they are often located remotely, where the fuel supply can be a problem. The absence of a power grid imposes challenges on the reliability and quality of the electrical energy supply. In addition, the facilities usually require thermal energy too, not only electricity. This paper outlines these types of issues that have to be considered when defining a cogeneration plant integrated with a remote located industrial facility. It is addressed to the ?users? of cogeneration facilities rather than to ?generators.? The focus is on analyzing various site-specific design considerations to pre-screen the feasible cogeneration alternatives and minimize the number of options to be analyzed from the economics viewpoint. This approach could substantially reduce the engineering effort and schedule during the feasibility phase of the project. Part 1 of this paper (Berkley, 2003) provides a basic understanding of cogeneration plants of various types to establish a common language. Part 2 outlines and analyzes specific issues that could be of help in the definition of cogeneration installations for remotely located industrial facilities, with a focus on mining and primary metallurgical plants.
