Machine breakdowns and maintenance delays are large contributors to lost production and increased operating costs in the mining industry. The U.S. Bureau of Mines is investigating the applications of expert system technology to diagnostic and predictive maintenance tor mining equipment. This will help increase mining productivity and decrease operating costs, by reducing the frequency of equipment failures and repair times. The Bureau has begun this effort by applying expert system techniques to the diagnosis of hydraulic system problems on a continuous mining machine. This paper discusses the development of the hydraulic diagnostic expert system.

A precise roll stack deformation model of a flat rolling mill is crucial for strip profile assessment as it depends strongly on the roll’s deformation. The need for more and more advanced products with stringent both geometrical and mechanical tolerances (e.g., Advanced High Strength Steels – AHSS), with thinner and harder steel strips, demands more advanced simulation models. The present paper addresses assumptions made in Finite Element Method (FEM)-based roll stack models on some important, yet barely discussed features: What is the impact on precision of the simplifications such as symmetry and anti-symmetry? Should roll neck boundary conditions in bearings be considered as fixed or simply supported? In this paper a hybrid model developed by the authors for a general flat rolling mill is used to assess those questions. This model runs much faster (100x in some cases) than a whole-FEM-modeled 6-high rolling mill with the elastoplastic strip deformation, thanks to its simplifications adopted. This model assumes a steady state rolling condition, and the roll stack is modeled with tridimensional finite elements, and the loads are calculated via a slab method adopting a plane strain state for the strip deformation (especially true for thin strips). An industrial 6-high cold rolling mill is modeled and results on the application of symmetries and different boundary conditions on the roll’s necks are presented. It is concluded that the application of symmetries and anti-symmetries for the 6-high rolling mill is possible for thin strips. And the way the necks are modeled does not impact on the final strip shape, though it influences the magnitude of the roll’s displacement. The coupling of the strip with the work roll applied assuming a symmetry plane of the arc of contact has little influence on the strip shape.

To meet the business objectives of a metallurgical project, there is often a need for new and untried technology or equipment, whose very novelty can present serious risks to meeting those objectives. The key risk management approach is a rigorous stepwise progression from theoretical evaluations and laboratory tests to pilot plant trials. These must be followed by demonstration-scale trials before final construction of a commercial scale plant, paying particular attention to the magnitude of the scale-up between phases. Success depends on following a well-defined program, not eliminating any steps, and ensuring adequate resources are available to the development team. Chapter 6 discusses the nature of technology risks to metallurgical plant projects, and the rigorous management practices needed to identify, analyze, evaluate, and avoid or mitigate them.

In mine site revegetation, exotic grasses are more commonly used than native grasses. This is due to unavailability of native grass seed on a commerical scale and lack of information on agronomical aspects of native grasses. This paper lists a number of native grass species that have the potential to grow well on mine sites, and provides some information on their seed collection, processing and germination. Further, it demonstrates via results of a field trial conducted at Ranger Mine spoil the relative performance of ten native grasses and Rhodes grass. It is concluded that (i) some native grasses have similar ability to grow on mine spoils compared to Rhodes grass and (ii) the use of native grasses have added advantages in ecosystem restoration.

Improper combustion of natural gas is the cause of low efficiency in heating appliances , also the liberation of carbon monoxide , an insidious and deadly gas . Carbon monoxide is produced during the incomplete combustion of any carbonaceous material , and quantities as low as 0.2 per cent may product death in a very short time . For healthy atmospheric conditions in the home , in which the occupants are continuously exposed , carbon monoxide should not be present in amount greater than 0.01 per cent , which value is taken as the safety limit in this report . The tests herein reported give the conditions which produce carbon monoxide when radiant -fire heaters burning natural gas are used . The conclusions drawn are based on tests made on one type of radiant heater only , but the general conclusions should apply to other types of radiant heaters of similar construction . The gas consumption , gas pressure , orifice pressure , size of orifice , and heater adjustments were changed so as to obtain as many different operating conditions as possible . In a general way the tests were carried out under the same conditions that the heater might be operated in the home .

IT would doubtless have been felt by many but a few years back that there was little left to be said on the subject of crucible tool-steel, and that something akin to finality had been arrived at in its manufacture and general treatment. Probably such feeling was justifiable when it is remembered that the making of steel in crucibles is by far the oldest method known, dating back from time immemorial, it being indeed impossible to accurately trace its origin and earliest development; but it seems certain that carbon-steel was made and used thousands of years ago for cutting-tools. Proof of this may be seen by the marvelous carvings and workings on the intensely hard stone-work of the ancients, for it would be difficult to conceive by what means, other than with steel tools, such work could have been executed; and it is wonderful to contemplate that steel cutting-tools should have been used so long ago, whilst the principle of manufacturing them-that is, by fusion of iron and charcoal in crucibles-was then in a measure on the sane lines as we work on at the present day. Archaeologists have discovered that the Chinese made steel in crucibles long before the Christian era. " Wootz " steel fabricated in India centuries ago was crucible steel, as was also the celebrated Damascus steel, produced at the forges of Toledo, and, curiously, this latter steel furnishes' yet another proof that "There is nothing new under the Sun," for it is recorded that Damascus steel contained certain percentages of tungsten, nickel, manganese, etc., some of the very elements, in fact, contained in the present modern high-speed steel, so that a latent high-speed steel may be said to have existed

Minerals processing organisations will be more and more under intense competitive pressure. Major changes are being experienced with intense respect to resources, processes, production strategies and markets. As result of international competition, only the most productive and cost-effective operations will survive. That is why operators in the minerals industry have always aimed to obtain better performance from their processes along the mineral extraction cycle starting from exploration up to the smelting step if any. A principal ingredient and perhaps the most important one in the process of evolution toward improved productivity is the achievement and implementation of an error-free production synonym of an ignorance-free operation. This is, at the same time, a guarantee for quality, a minimising factor for waste materials production, handling and disposal, and a maximising factor for labour utilisation. The notion of ?error or ignorance-free? -usually identified as a ?made in Japan? manufacturing mythology, will sound, at first impression, like a pious ideal, to be striven for but impossible to attain. Nevertheless, the introduction of measurement and detection technology in the minerals industry along the last century should benefit from the today?s sensors and control systems that explosively expanded beyond their traditional production base into far-ranging commercial ventures. The fastness and spread of those technologies will play an important role in the survival of innovative plants. Their role in information assimilation, and control of operations to maintain an error-free production environment, will help many plants to stay effective on their competitive course. In this paper the feasibility of the zero process ignorance concept as applied to the comminution circuits will be discussed and the challenge behind this ambitious move toward improved productivity will be outlined. Examples of pre-competitive R&D projects started at COREM in order to fulfil this prerogative will be presented.

The Pilbara iron ore industry has seen rapid growth over the last five years and is now bracing itself for another expansion which will take its seaborne trade to beyond 500 Mt/a. To effectively utilise port capacities, port stockpile turnover will become extremely rapid and each stockpile built will have to be of a quality which is precise and unbiased.Sampling systems at the older Pilbara mine sites were generally designed during the 1980s and reflect the practices which were considered adequate at the time. Hence, the precision of measurement at production sites is generally unknown and quality assurance (QA) of sampling facilities falls short of what current best practice suggests. This paper suggests practical improvements in sampling practices and quality assurance, which will assist the industry in achieving quality objectives in times of rapid mining expansion.

Edgar Hall, Silverspur, Queensland, Australia (communication to the Secretary*):—Dr. Douglas has written on this subject before, and his influence has had a powerful effect on the eide of freedom among the' younger generation of engineers. Moreover, it is not the first time that he has attributed the decline of the copper-smelting industry in Swansea to the secrecy maintained by the firms there engaged in smelting-operations. In this latter statement I think his conclusions are open to criticism. Whether the firms mentioned have suffered by their secrecy is their own business—I hold no brief for them ; but that the decline of the copper-industry at Swansea was inevitable seems to me to he proved conclusively by Dr. Douglas's own writings. In his paper on The Copper Situation,' Dr. Douglas says : "In comparing iron and copper mining,...it must be remembered that 2 tons of average iron ore from the most prolific source now available ... will make 1 ton of metal; whereas from 33 to 75 tons (say an average of 50 tons) of copper ore must be mined to produce 1 ton of copper." And further: "Last year's production of iron was made from approximately 50,000,000 tons of ore. Our copper mines, to yield a production of 900,000,000 pounds, must have handled approximately 22,000,000 tons of ore, or nearly half the quantity raised from our iron mines." Is not this the key to the whole situation ? In transporting the 50,000,000 tons of iron-ore, 25,000,000 tons of the metal iron were carried so much nearer to the market, but the transportation of 22,000,000 tons of copper-orc would have carried only 450,000 tons of the metal copper nearer to its ultimate destination. Discussion of the paper of H. M. WARREN, A. S. BIESECEKER and E. J. POWELL, presented at the New York meeting, February, 1916, and printed in Bulletin No. 110, February, 1916, pp. 181 to 193. R.. V. NORRIS, Wilkes-Barre, Pa.-For many years the power requirements of breakers designed in the Anthracite. Region have been based on calculations made from indicator diagrams taken during operation, with various sections of machinery idle; these, while giving reasonably accurate figures, gave no intimation of the peak loads which have been shown so clearly in the paper. The high-speed flywheel for breaker rolls is new and shows a remarkable saving in peak power required, besides eliminating the stalling of the rolls from overload. The figures given are so far in advance of anything previously published that they will undoubtedly be used as a basis for future breaker design. It is to be hoped that the authors will continue this investigation and extend their paper by a description of the motors found best suited for this work. WILLIAM KENT, Montclair, N. J.-I notice on p. 187 reference is made to one of the difficulties being the starting torque, and it is proposed to use roller or ball bearings in order to decrease the high starting torque. I suggest that. before the roller or ball bearings are put in, an investigation be made as to the amount of the starting torque, as shown by wattmeter measurements and as to what the starting torque ought to be, theoretically, according to the energy formula; that is, how much starting torque is required to accelerate the rotating mass in a given number of seconds up to full speed. Having secured this information it may be found the amount to be saved by roller bearings is not very great. If it appears that roller bearings will not greatly decrease the starting torque, the next thing to be done is to have a special design of motor in which there is a field that can be made very strong at the start, by the use of extra poles or other means, and the next thing that may be done is to increase the speed from 10,000 r.p.m. to 25,000, which can be done with wire-wound flywheels, especially if the wires are made of vanadium steel.

In the last few years major industrial companies have begun to realize the importance of Reliability as an enterprise strategy that, properly implemented, will improve financial performance. Typical results of an effective Enterprise Reliability Strategy include a 20% -50% reduction in maintenance cost accompanied by a 5% - 10%increase in real production capacity, with no capital investment in production equipment. One factor fueling the race to acquire and implement enterprise reliability is the pressure for companies to be increasingly cost-effective and competitive in global markets. In a recent study, Asset Productivity: The Next Wave, the Boston Consulting Group (BCG)stated that, “In order to compete for funds, companies must offer investor returns that are competitive with other opportunities. Alternative investments such as dot-com and others with non-traditional business models have raised the bar.” (APDF version of the study can be downloaded at www.bcg.com). BCG views asset productivity as the most powerful mechanism for increasing shareholder return. The author believes that the most effective way to increase Fixed Asset Productivity is to maximize asset utilization by increasing the Reliability of the Assets and the associated processes. Developing and implementing an ERS requires significant effort and knowledge. Most companies have difficulty finding a sufficient supply of these valuable commodities to implement an ERS Program internally. Many companies also struggle with figuring out how to get started and what direction to proceed.

The Bureau of Mines, under a Cooperative Agreement with the Bear Coal Company, Somerset, Colorado, conducted a large scale evaluation of the effect of time lapse on roof stability. Time lapse in this study is the interval between exposure and permanent support of the mine roof. The study indicates that time lapse is not a critical factor in roof stability provided permanent support is installed before catastrophic failure begins. Concurrently with the time lapse study, investigations were made of stress distribution around resin-grouted bolts, the regional stress field, and anomalous geologic conditions. The behavior of the resin-grouted bolts, at least in the Bear mine, appears to fit the Coulomb-Navier Theory. Geologic conditions are primary factors in trends of roof stability that extend across the mine.

Metal inventories are usually reported in financial statements of mining companies. However, the value of these inventories can be reliable only if the metals in stock are measured within acceptable tolerances. Reliable metal balancing requires accurate mass measurement, sampling, and chemical analysis. Many mining companies are usually unable to validate the accuracy of metals in inventories at the end of their financial year. This is mainly due to poor mass measurement, sampling, and chemical analysis practices. This has an adverse impact on metallurgical accounting and metal valuation. In addition, it puts a lot of stress on external auditors, who have the duty to recommend the approval of the financial statements to the board of directors. Although a full value chain of metal reconciliation includes the accuracy of Mineral Reserve definition and grade control at the mine, this paper discusses the implementation of best practices for mass measurement, sampling, and chemical analysis at processing plants. This is an important aspect of sampling and reconciliation that is required in order to improve the reporting of inventories in the financial statements of public mining companies. AMAX Coal Company's Belle Ayr coal dryer is the first industry attempt to commercialize sub-bituminous coal drying which has been the subject of laboratory and pilot plant tests for almost two decades. This paper presents the historical background, construction, start-up and operation of this adaption of fluidized bed coal drying technology to Powder River Basin coal. The flowsheet and operational problems encountered during plant start-up are discussed together with general material balance and product quality.

Environmental and economic costs related to equipment fuel consumption and carbon dioxide (CO2) emission present a substantial challenge to the mining industry. Haul trucks are an integral part of the overall surface mining system and they consume a substantial quantity of fuel. Consequently, they produce a significant amount of CO2. The objective of this research is to (i) establish a mathematical relationship among a truck?s fuel consumption, power and engine load factors and (ii) determine the amount of a truck?s CO2 emission and the associated cost that may arise from potential CO2 legislation. In order to achieve these objectives we have considered original equipment manufacturer (OEM) haul trucks, commonly used in surface mining operations. The research presented here may be used by mining professionals to help determine the cost and environmental burden of the trucks? application, and efficiently manage energy consumption.

INCREASING attention has been given in the last decade to the possibilities of mine leasing in the West. The practice as described in this article does not refer to the leasing of entire properties for corporate operation. It is intended to deal rather with the advantages and problems incident to leasing portions of properties to individuals who themselves, individually or in groups, do the actual mining and transportation of the ore. These individuals are sometimes called "leasers" and sometimes called "tributors." The contracts under which they work set up an independent relationship of lessor and leaser, between themselves and the mineowner or operator. This relationship has many advantages to both sides over those created by the ordinary relationship of employer and employe. From the standpoint of the owners there is no liability on independent contractors for industrial injuries, social security taxes, unemployment taxes, or the manifold restrictions of the Federal Labor Relations and Wage Hour Acts and similar state acts where they exist. As the leaser's income depends on the quantity and quality of ore produced, there is a distinct incentive for maximum production of a good grade of ore. This in turn promotes careful mining of the areas under lease. Ordinarily in mining, labor cost is a high percentage of the total cost of operation. Under a leasing system, even if the leasers be allowed to retain half of the gross values that they produce, and the owner or operator gets half, in the case of marginal ore bodies this is ordinarily more than the lessor would realize if the property were worked by day labor. Recently, the mining industry has become one of the leading target markets for the technology industry as they need to innovate in their productive processes in order to boost productivity, reduce operation costs, increase operation safety, and improve the quality of life of their workers. This work presents the technological developments that HighService has done in different stages of the mining productive processes to include robotic manipulators in their automation solutions as well as the development of new equipment and sensors. The robotic technology integration is presented in different applications such as handling and selection of cathodes in E-W machines, automation of base plate maintenance, automation of cathode stripping machine, and multi-tools handler for liner bolt replacement in SAG mill liner maintenance activities. The proposed solutions show technical and economical viability with low initial investment and short implementation period of six (6) to ten (10) months. The results have been validated in plant, obtaining higher production rates and availability.
