The quality of iron ore fines in terms of high iron content and low levels of deleterious impurities such as Silica, Alumina, Sulphur and Phosphorous is a critical parameter, in sintering and subsequent iron and steel making processes. As the higher-grade ores become depleted, there will be a stronger focus on treating lower-grade haematite/goethite ores and developing suitable beneficiation techniques to reduce the levels of impurities. Innovative flow sheets, based on new and commercially available technologies, is required. These will be needed to include gravity concentration devices, which can handle coarse and fine feed sizes. In this paper, efforts made to reduce the silica and alumina content of a low grade iron ore fines (<1.0 mm size) sample from the Pilbara region in Western Australia are described. The feed sample, a goethite abundant lower grade iron ore fines, which was a plant reject assaying 48.66% Fe with 13.61% SiO2and 5.09% Al2O3 was investigated. To this end, an experimental campaign was undertaken, and beneficiation studies were conducted on the sample using a Floatex Density Separator (FDS), a gravity device which can be operated for size classification and/or relative density separation. The objective was to produce high-quality iron ore material suitable as sinter feed. An iron concentrate with a grade around 57.0% Fe (Calcined Fe of about 63.0%) was achieved while recovering around 67.0% of the feed weight. In addition, a rejection of substantial content of Silica (>75%) and Alumina (>66%) was achieved while securing >77% iron recovery. On the other hand, sharp classification efficiency with low values of imperfection around 0.20 was obtained. Consequently, the response of the lower grade iron ore sample to FDS application, has vast potential to reject deleterious impurities as a single stage separating beneficiation equipment. Remarkably, it was demonstrated, that a great amount of goethite, abundant in lower grade iron ore fines/plant rejects, which are currently being either stockpiled and/or dumped as waste, can be treated using FDS application and potentially can add a significant value to the iron ore mining industry by recovering additional iron ore fines. Rapid 3D characterization of multiphase mineral particles in a variety of mineral processing applications is described, including: mineral liberation analysis, grain size, mineral exposure analysis, particle damage, and pore network structure for fluid flow simulation in heap leaching. While micro X-ray computed tomography systems (microCTs) have been used for many years, industrial adoption is limited due to a variety of reasons, including insufficient resolution, the general lack of imaging contrast to differentiate different mineral phases within a multiphase mineral particle and the lack of automated 3D mineral processing software. For example, resolution with industrial CTs and desktop microCT is of the order of tens of microns to a few microns at best, depending on specimen size and CT configuration. We describe a novel lab-based X-ray microscope, XRM, which overcomes these resolution and contrast limitations, notably as the industry is going towards finer grains and more complex ore bodies. Using lens-based optics and detectors (similar to its XRM counterpart in synchrotron beam lines), resolution of the lab based system is in the submicron range with contrast better than conventional microCTs. Hence, visualization, differentiation and segmentation of most mineral phases of interest to the industry are now feasible. Coupling these high resolution and high contrast tomography images with a suite of customized 3D segmentation algorithms and analysis software, applications in mineral liberation analysis for process control, particle damage assessment and other mineral processing applications can be achieved. This non invasive 3D technique which requires relatively little sample preparation is currently being considered for coal, industrial minerals, and base/precious metal ores, complementing existing microscopy techniques such as QEMSCAN and MLA for a variety of applications

According to XRD, DTA and SEM detections, the hydration products of blast furnace slag (BFS) based cementing material SL, SLG. were studied in different age periods. The XRD analysis of cementing material SL hydration products showed that the composition of hydration products were mainly amorphous substances, few crystalline substances. Characteristic peak of ettringite hadn?t been found in the spectral line of DTA, and it hadn?t been found in the figures of SEM, either, which was accordant with the conclusion that the cementing performance of SL mainly coming from gel of hydrated calcium silicate (CSH) and hydrated calcium aluminate. However, the main hydration products of SLG are Aft, CSH, and AFm, which are similar to Portland cement. All results suggest that BFS is a suitable base material for cementation. In conventional flotation machines, the recovery is strongly related to particle size. As particle size increases, the recovery also increases, reaching a maximum in the range 20 to 120µm. Beyond this range however, the recovery declines quite quickly. The reason for the decline in recovery observed with coarse particles can be traced to the effect of turbulence. Bubbles trapped in turbulent eddies rotate rapidly, and when the centrifugal force on a particle exceeds the retaining forces due to surface tension, the particle detaches. Since the centrifugal force varies as the cube of the diameter of the particle, and the attachment force varies simply as the diameter, being proportional to the length of the contact line, it is clear that detachment forces will predominate as the particle size increases. The corollary is that the recovery of coarse particles can be improved if the level of the turbulence in the cell can be reduced to a minimum. In this paper, a new type of flotation machine will be described, in which the particles to be floated are suspended in a fluidized bed. An up flow of fluidizing water is provided, by recycling liquid from the top of the cell. The recycle stream is aerated in a high-energy device that disperses the air into fine bubbles that capture the fines and ultrafines. Results are presented for several minerals and coarse coal. Water recycling is of prime importance in mineral processing due to consumption of large amount of water. This issue is vital in areas with a low rainfall such as Shahre-Babak (Kerman, Iran). Deep cone thickeners, unlike conventional thickeners, have a low diameter to height ratio where large amounts of flocculants are used to increase particles settling rates. The high bed heights (over 10 m) produce enough pressure to create a paste type underflow indicating maximum water recovery. Flocculent preparation, conditioning, and distribution along with the bed height are among the important factors affecting the performance. Four deep cones are used to recover water from the tailings of the plant. Plant data indicated that the thickener never reached the target underflow percent solids (63%) and the average underflow concentrations were between 49 and 57%. By modification and optimization of flocculent preparation and distribution methods the underflow percent solids increased by 3-4%. This translated to an increase of water recovery from 67 to 73%. Due to complex mineralogical and chemical interactions of the value and gangue mineral phases present in uranium-containing lateritic ores, deleterious pulp gelation which impacts on value metal recovery sometimes occur during atmospheric leaching. In this study, the leaching behavior and particle interactions of selected oxide (hematite, quartz) and clay minerals (muscovite, chlorite), which constitute predominant host gangue phases of typical lateritic uranium ores are investigated to provide basic, mechanistic understanding of temporal pulp gelation phenomenon. Isothermal, batch leaching with H2SO4 was carried out on concentrated dispersions (30 ? 57 wt.%) of single minerals at pH 1 and 25 or 70 °C and their concomitant solution, speciation and rheology (shear yield stress, viscosity) were characterized. It is clearly shown that despite the high oxide content of lateritic ores, the pulp chemistry and rheology is largely affected by the incongruent leaching behavior of more reactive, acid-consuming aluminosilicate clays. Furthermore, time- and temperature-dependent alumino-silicate species polycondensation interfacial reactions are shown to be responsible for the enhanced particle interactions, reflecting strong pulp rheology in agitation and pumping. If not properly mitigated, high pulp shear yield stress and viscosity have a striking impact on processability and hence, value metal recovery.

In diamond ores processing, final waste tailings size, rejected to dump, is one of the most important parameters. On one side, it is necessary to minimize losses of diamonds, whose size exceeds 1 mm, on the other side ? to provide for the plant high throughput and sufficiently low capital and energy costs, which is in greater part connected with disintegration process. Extensive laboratory, pilot-scale and commercial-scale dressability studies of different types of diamond ores have been performed at JSC ?Mekhanobr Engineering? in recent years. With that, special consideration was given to determination of the required ores? disintegration size that would provide for a high recovery of diamonds. In diamond ores processing, in order to exclude breaking of large diamonds, stage disintegration is used with regrinding of light fractions and heavy fraction X-ray fluorescent separation tailings. On account of rather weak bonds of diamonds with enclosing minerals, in crushing and grinding of diamond ores, selective disintegration takes place, with aggregates? breakup along plane surfaces of least bonding, which facilitates liberation of diamonds and their transition to free state. Heavy components losses with different sizes of final dump tailings were studied in processing of large samples. It was established, that in order to almost completely exclude losses of heavy components over 1 mm size, light fractions had to be ground to 2.5-3 mm size, while X-ray fluorescent separation heavy tailings of -15+3 mm size do not contain diamonds larger 1 mm in aggregates, and their regrinding does not increase total recovery of diamonds. On the basis of the conducted studies, relationships regarding heavy components and diamonds losses with respect to diamond ores final disintegration size were obtained, providing for more rational organization of the ores disintegration and processing flow sheet. Oxidized zinc ores are the main source of zinc metal except sulfides. To have a better understanding about the performance of smithsonite and the main gangue, quartz, in flotation, the aggregation behaviors of smithsonite and quartz in water were confirmed by different techniques (sedimentation tests and optical microscopy). The experimental results show that smithsonite and quartz particles aggregate in the pH range 7.5-11. The results of zeta potential suggest that the aggregation does not correlate with the DLVO theory, when the iso-electric point of smithsonite and quartz is 8.0 and 2 respectively. When the solution pH is less than 8.0, smithsonite has an opposite charge to the quartz particles. Electrostatic adsorption makes effort on these two kinds of particles according to DLVO theory. Whereas, solution chemistry calculation shows the pH range 8-11 corresponds to hydroxide formation, suggesting that this is the species responsible for aggregation. And their concentrations are much higher in sodium hydroxide system than that in sodium carbonate system. Aggregation of smithsonite and quartz due to the flocculation action of zinc hydroxide is proposed.

A new short combined flow sheet including high intensity magnetic separation and flotation for a rare earth ore in Maoniuping deposit, China has been investigated. Massive conclusive results demonstrate, that it is critical to separate the ore by high intensity magnetic separation prior to flotation for tons of slimes and nonmagnetic gangue existing. The vital technological parameters affecting flotation have been studied in detail. Modified hydroxamic acid is an efficient collector for bastnasite flotation because of its high selectivity. Flotation results also indicate high temperature that play an unfavourable role on the recovery as well as the grade of bastnasite concentrate, when the rare earth ore is floated with modified hydroxamic acid and sodium silicate depressant. Bastnasite concentrates, averaging over 65 percent REO at an overall recovery of 82-84% is achieved by the new beneficiation technology. Metso has a long history supplying boilers for high ash coal firing. These boilers are based on circulating fluidized bed (CFB) technology. CFB?s biggest benefit is fuel flexibility ? it can burn fuels from high moisture content to high ash content. Metso has delivered tens of CFB boilers burning waste or high ash coal starting on 80?s. Some of the boilers have been in operation twenty years meaning that there is a long term experience from these plants available. This feedback includes boiler performance and maintenance issues of the boiler. Metso is also delivering coal washing plants to improve coal quality, i.e. reducing ash content of the coal. The idea to combine coal washing plant and CFB boiler was made up two years ago in Metso. Up-coming legislation of coal washing and restrictions for washery reject land-filling in India are good drivers for this kind of concept. Pre-study of this kind of concept led to the conclusion that coal washing process can be fine-tuned so that reject?s calorific value is only 1100 kcal/kg and that was set as a target for boiler design. Metso shipped 200 tons of washery reject to its own research center located in Tampere Finland. First a wide range of fuel characterization tests were done in lab-scale and after that one week test run in 4 MW CFB pilot boiler was done. Test run proved that 1100 kcal/kg can be fired without any support fuel with special boiler design. Test run results gave a good set of data regarding combustion efficiency, emission performance and boiler dynamic behaviour when burning this kind of fuel. These results are introduced in this paper. Beneficiation of alumina rich iron ore slimes is a major challenge for the Indian iron ore industry. One of the methods by which this problem might be addressed is by design/screening of suitable reagents (flocculants/depressants/collectors) which act selectively towards either aluminum containing minerals (gibbsite and kaolinite) or iron bearing minerals (hematite and goethite) in order to separate them. Our earlier work indicates that separation of iron oxide minerals from gibbsite is relatively more difficult than from kaolinite. Accordingly, our research work has been focused on finding selective reagents for iron oxide ? gibbsite separation. We have performed density functional theory (DFT) computations to evaluate the interaction energies of seven different reagent groups - carboxylic acid, flotol, hydroxamic acid, phosphonic acid, iminobismethyl phosphoric acid, xanthate and starch with hematite and gibbsite surfaces. The objective was to identify if any of these groups show selective adsorption towards one of the mineral surfaces. Among all these reagents, starch exhibits the highest selectivity towards the hematite surface with a difference in interaction energy of ~63 kcal/mol between hematite and gibbsite surfaces. This is consistent with experimental findings at our laboratories on slime samples from Noamundi mines wherein it is being observed that usage of starch as a flocculant does lead to an improvement in the final grade of the ore with significant reduction in the Al-content. A binuclear complexation mechanism based on affinity between Fe and Ostarch atoms combined with a geometrical templating effect, arising out of a close correspondence between Fe-Fe distance on the hematite surface and O-O distance in starch, is proposed to explain the strong adsorption of starch on hematite surface. Red mud is the major waste material produced during digestion of bauxite ores with caustic soda in alumina production following the Bayer?s process. Its disposal remains a worldwide issue in terms of environmental concerns. A lot of research and developmental activities are going on throughout the world to find effective utilization of red mud, which involves various product developments. At present, building materials, industries are fast growing industrial sector where the need of various raw materials is enormous. The use of red mud in building material production is one of the options for conservation of natural resources and reduction of environmental pollution. A cost-effective and energy efficient mineral cementation process has been developed at CSIR-IMMT, Bhubaneswar for use of red mud in manufacture of building brick, block and aggregate. The red mud is an alkaline material, which contains both leachable and non-leachable soda along with different mineral constituents of alumina, iron and silica. The effort has been made to use the mineral constituents of red mud to develop cold setting building brick by mineral cementation process using a binder specially prepared from Portland Slag Cement, Lime, Gypsum and Alkali metal sulfates. The red mud has been used from 40 to 70% by weight along with fly ash and binder in development of cold setting building brick conforming to the specification of IS:12894:2002.

Chitosan was tested as a depressant in the differential flotation separation of chalcopyrite and galena. The micro-flotation results showed that chitosan selectively depressed chalcopyrite while galena was floated by potassium ethyl xanthate in acidic solutions. With the addition of 0.67 mg/L chitosan (CT) in the slurry of chalcopyrite-galena mixtures at pH 4, the recovery of galena was 95% while that of chalcopyrite was 30%, indicating that chitosan could potentially be used in differential Cu-Pb sulfide separation. Furthermore, the study of chitosan with either low (LCT) or high molecular weight (HCT) in the differential flotation indicated that better separation was achieved by the chitosan with lower molecular weight (LCT). ToF-SIMS was employed to study the distribution of CT on the surface of chalcopyrite-galena mixtures by ion mass spectra analysis and surface imaging, which showed that CT adsorbed heavily on chalcopyrite but barely adsorbed on galena. The positive ion ToF-SIMS spectra provided information on the surface composition of chalcopyrite-galena mixtures after CT treatment. It appears that the selective adsorption of CT on chalcopyrite was originated from the strong interaction between NH3+ and Cu. Keywords: differential flotation, micro-flotation

A low volatile medium coking coal from Jharia coal field, India was used for this investigation. The proximate analysis of the sample shows that it contains about 25% ash, 21.4% volatile matter and 52.4% fixed carbon. The sizewise ash analysis of -0.5 mm coal indicates that -0.5+0.15 mm fraction contains lower ash (21.9%) than -0.15 mm fraction (29.7%). The flotation characteristics of the -0.5 mm coal were determined by release analysis. The study reveals that recovery of combustible at 15% ash is about 27% and 43% at 17% ash level. The low recovery is due to the presence of high ash in finer fraction. In order to improve the recovery, the -0.5 mm feed was classified into -0.5+0.15 mm and -0.15 mm fractions, and subjected to flotation separately. The recoverable combustible obtained from the release analysis of -0.5+0.15 mm at 15% ash level is 46%. The effect of collector dosage, frother dosage and aeration rate on flotation was studied. The responses of these variables in collectorless flotation of the -0.5+0.15 mm fraction containing low ash were also studied. A lower aeration and frother dosage favored the generation of clean coal with low ash. The ash content in the tailing stream from -0.5+0.15 mm flotation circuit is close to that of the original -0.15 mm fraction. The former is ground to -0.15 mm and the two fractions are processed together. As -0.15 mm fraction contains relatively higher ash, collector aided flotation using sodium silicate was performed to recover the clean coal with 17% ash. The products of the overall flotation circuit having different ash levels were recommended for use in different applications. The reject from -0.15 mm flotation circuit contained 56.4% ash which can be used for fluidized bed combustion (FBC). This eventually leads to complete utilization of coal.

The process designs, investments in technology development all have direct relationship with the value of use and making a net positive impact on our ecosystem The value proposition has shifted towards raw materials and is a big differentiator. The availability of good quality raw material is difficult or is available at a premium. The challenge today is to develop green technologies that make effective and efficient usage of low grade raw materials The low grade raw materials as available pose a significant opportunity for human race for delivering value. They offer an easier reach to a value as perceived in end use but the journey is full of challenges. The first challenge is development of technology for maximizing grade recovery as required by the downstream process. The second challenge is to make the technology viable so that it contributes value to end use and the third challenge is to keep the net impact of the process positive The mining and mineral processing fraternity, being at the beginning of this value chain is set to take the first step in this journey for a tryst with ultimate human well being. This paper presents the consequences of modernization and expansion of process plant by implementing SAG and Ball Mill and Carbon-in-pulp technology at the Hutti Gold Mine. From the inception of the process plant, it has undergone many changes for the improvement. In the beginning, only gravity recovery of gold was carried out by using Pebble Mills and Strake Tables. Later amalgamation, Cyanidation and Zinc precipitation and finally Carbon-in-pulp gold recovery system was implemented. Grinding plant was modernized by implementing SAG and Ball Mill and Knelson concentrator for free gold recovery as a result, the production rate, rate of recovery, reduced man power, Modernization and expansion of process plant has also yielded in safe and smooth running of the plant. One of Vale?s sponsored research project is aimed at the implementation of a practical scale-up procedure for flotation. In this context, detailed flotation kinetics characterization is of critical importance. This work presents the results of a campaign aimed at characterizing flotation kinetic parameters with respect to particle composition. MLA analysis was carried out for 40 narrow-sized iron ore particles with known flotation time from a controlled flotation kinetic test. The iron ore sample studied (59% hematite and 41% quartz) comes from a mine in the southeast of Brazil and the type of reagents applied are the same as used in the plant. For the reagent conditions tested, the overall rougher concentrate (sink) yielded 79.1%, pure quartz and hematite recoveries to the froth were 56.0% and 4.8%, respectively. The results from the kinetic tests show that the flotation rate of the particles doesn?t vary much (~0.03s-1) with composition and that the fraction of floatable particles in each grade controls the separation action. The results show that the rate of flotation is controlled by transport and that the selectivity is controlled by the fraction of floatable particle of each phase.

Most of the iron ore washing plants set up in India consist of sizing of the ore by dry / wet screening, washing and classification by screw classifiers followed by multi-stage hydrocycloning of screw classifiers? overflow. The underflow of the hydrocyclones forms the concentrate which is used for pellets making. As the cut-point of hydrocyclones is generally at 20 microns, relatively lower diameter cyclones in a cluster with parallel feeding are used. This is found to, often, result in choking of the spigots, at times, by extraneous material as well reporting along with the slurry. It is observed to lead to sub-optimum performance of the cyclones with loss of iron values into cyclone overflow and thereafter into tailings. Analysis of data of an operating beneficiation plant (Beneficiation Plant - 1, BP - 1) of M/s Jindal South West (JSW) Steel Limited, Karnataka, India over a period of one year indicated that weight recovery of the concentrate from two-stage hydrocycloning was 45% (with respect to feed to the cyclones) and assaying 63.43% Fe, 4.43% SiO2 and 2.32% Al2O3. CSIR - National Metallurgical Laboratory - Madras Centre (NML - MC), India developed flotation process for processing screw classifier overflow with a view to improve the recovery of ultrafine iron values from it. Detailed investigations at laboratory scale flotation column and on-site pilot plant trials proved that the production of the concentrate and productivity of the plant could be enhanced by adopting reverse cationic column flotation technology. It was established that a typical screw classifier overflow analyzing 60.54% Fe, 5.95% SiO2 and 3.67% Al2O3 could be upgraded to 64.21% Fe, 2.64% SiO2 and 2.20% Al2O3 with 82.7% weight and 84.7% Fe recovery. This translates into an increase of 80% in weight recovery of the concentrate compared to what is being obtained, at present, by two-stage cycloning. It had an added advantage of reduced SiO2 in the concentrate. Thus, SiO2 in the final concentrate could be reduced to 2.64% from 4.43% by adopting column flotation. The concentrate so generated meets the stringent specifications, especially in terms of alumina in it(should be less than 2.50%) for pellets making. Later, JSW Steel Limited set up the flotation plant in BP - 1 based on the process developed by NML - MC and was commissioned in 2010.
