The majority of the world?s nickel (Ni) resources occur as laterite ores, which are exceptionally complex, lower grade (<1.5% Ni) and expensive to treat using conventional smelting and high temperature/pressure autoclave methods. Heap leaching is a promising, less costly, alternative technology for processing low grade nickel laterite ores. However, significant technical challenges remain with Nickel laterite heap leaching, preventing its general adoption. This paper presents some highlights of laboratory column leaching studies undertaken to characterise, evaluate and optimise sulphuric acid leaching behaviour of Nickel laterite agglomerates. They provide basic but valuable information regarding Nickel laterite agglomerate structure stability and leaching performance under industrially-relevant, continuous acid irrigation conditions. In particular, Nickel and other key metals? (e.g. Co, Fe, Al and Mn) extraction rates, free acid concentration, bed slump and structural changes were determined at a given acid percolation rate as a function of time. Potential implications of the findings, for devising strategies for improved Nickel laterite plant heap leach operations are discussed. Laboratory and pilot-plant testing using a sample of gold-bearing semi-oxidized ore from a Russian deposit followed by a flow sheet and reagent flotation mode development to design a plant was carried out in IRGIREDMET in 2009-2010. According to the developed flow sheet low alkaline flotation conditions are recommended in order to activate the surface of sulfides. The pH lowering from natural (7.5-8.0) to optimal (4.6-4.8) value using sulfuric acid provides for an increase in gold recovery. Before CIL, a final flotation concentrate is pretreated using pressure oxidation. It was found that the use of recycled solutions from pressure liberation in order to create acidic conditions for flotation instead of sulfuric acid during pilot-plant testing is recommended. The flow sheet offers the detoxification of remaining pressure oxidation solutions together with the flotation tailings. The carbonates presented in the tailings significantly reduce the consumption of lime for detoxification and allows for the use of two tailings dams instead of three. The first is used for the tailings of flotation and pressure oxidation recycled solutions, which were detoxified together. The second tailings dam is used for detoxified cyanidation cakes of the flotation concentrate. It was found during pilot-plant testing that flotation under natural and acidic conditions provides for 88.9 percent and 93 percent gold recovery, respectively. 4.1Au percent increase recovery was achieved due to the reduction of gold losses with flotation tailings and better quality of concentrates.

Emissions from pyrometallurgical processing of copper concentrates are usually subjected to wet scrubbing. The washing sulphuric acid so produced contains up to 0.2 g/L of rhenium, which is recovered by solvent extraction in the form of crude ammonia permeate (NH4ReO4). The mother liquor, obtained from the sulfuric acid wash, contains up to 35 g/L of rhenium and significant amounts of impurities. Crude rhenium salt is commonly processed by double recrystallization to produce marketable salt. A ton of high grade NH4ReO4 can be produced using 3.0-3.5 m3 of mother liquor. We propose an efficient technology of mother liquor pre-treatment aimed at removal of water-soluble organics with subsequent electrodialysis. Electrodialysis of mother liquor in a multichamber electrodialyzer resulted in the production of pure rhenium acid, from which a marketable NH4ReO4 is precipitated using ammonia solution. Multiple steps of recycling consisting of dissolution of NH4ReO4 salt, rhenium acid production from NH4ReO4 salt by electrodialysis and precipitation of NH4ReO4 from rhenium acid made it possible to upgrade the purity of obtained rhenium compounds by 1-2 orders of magnitude. A rhenium metal powder of 99.997% purity was produced by high-temperature reduction of high-purity NH4ReO4 with gaseous hydrogen. Rhenium metal powder of high purity can be produced from sulfate solutions of NH4ReO4 by non-platinum anode-based membrane electrolysis processes also. Froth flotation is a selective separation process and rarely used for beneficiation of limestone in the world as compared to other minerals and also mostly known conventional methods of up gradation of ROM including wobbling, selective mining, sorting, preblending etc. Limestone is mainly used in the manufacture of cement, steel and chemical industries. High grade limestone deposits are depleting day by day and the requirement of the industries have to be met by beneficiating the low grade limestone deposits in the world. And because of marginal quality of limestone, it cannot be directly used in cement industry. At ACC Madukkarai cement works, Coimbatore, Tamilnadu, full fledged mineral beneficiation process is adopted to enhance the quality of low grade lime stone from 38-42 % CaO to 45-47 % CaO and silica reduced from 19-22 % to 11-13 % by use of oleic acid (commercial grade and vegetable origin) 0.38 kg/ton of limestone and caustic soda 0.05 kg/ton of limestone. MIBC and sodium metasilicate are used as a frother and a dispersant in coal flotation respectively. In order to study interaction between them, flotation experiments were performed on fine coal (<150 microns). It was found that if the frother (MIBC) dosage is in excess of a certain limit, it has an activation effect on the gangue minerals associated with coal. In addition, it was found that however sodium metasilicate can disperse clay slimes eliminating slime coating, but in the case of excess dosage, could intensify activation effect of MIBC, which is undesirable in coal flotation. Particle characteristics such as size, density, liberation and magnetic susceptibility play vital role in magnetic separation technique. To understand the performance of magnetic separation process for chromite beneficiation industry, particle characteristics need to be analysed. However, to date, this has been an expensive and time consuming task, thus only minimal amounts of this type of data are available in the literature. Several new methods are being developed, that will produce the required mineralogical and liberation data to provide processing information rapidly and inexpensively. Among these, QEMSCAN is a unique and advanced characterisation equipment used for liberation analysis for different ore whereas S.G. Franz Isodynamic Separator for determining the magnetic susceptibility. In Indian chromite deposits, the content of iron bearing minerals in the ore is typical which controls the Cr:Fe ratio in the product while treating in gravity based beneficiation plant. In the present investigation, detailed characterisation of two distinct chromite ore samples from Sukinda chromite deposit, India, was investigated which includes advanced mineral characterisation using QEMSCANand magnetic susceptibility measurement by using Frantz Isodynamic separator, etc.. Presence of haematite and gibbsite along with chromite mineral were identified as major gangue minerals in the high grade ore from XRD pattern whereas Goethite, Quartz, Haematite, Kaolinite, Ringwoodite identified in the low grade ore. The mass magnetic susceptibility of low grade ore is very high 5.2 cm3/g compared to 2.7 cm3/g for high grade ore, due to the presence of abundant quantity of iron bearing minerals. Subsequently, these two types of ore were subjected for magnetic separation for improving Cr:Fe ratio by using different magnetic separators viz. induced roll magnetic separator, wet high intensity magnetic separator, rare earth roll magnetic separator, rare earth drum magnetic separator. The results of magnetic separation studies indicated that, Cr: Fe ratio of the chromite ores can be improved to 3.99 and 1.97 from the feed assaying 3.09 and 1.29 respectively. Studies on rare earth roll magnetic separator indicated that both the ores were upgraded to a maximum Cr:Fe ratio level at optimised condition. The Kiruna area is an important mining province in northern Sweden, which is dominated by Fe- and Cu-Au deposits. Economically most important for the region, are the apatite iron ores with an annual production of c. 43 M ton of crude Fe-ore and a total production of more than 2000 M ton of ore the last 100 years. The apatite iron ores in the Kiruna area are dominated by either Magnetite or Haematite and contain varying amounts of apatite giving them a content of Fe and P, which varies between 30-70 % and 0.05-5 %, respectively. A typical geochemical feature of the ores is the strong enrichment of REE that is caused by a high content of REE in apatite and the occurrence of Allanite and Monazite containing 22.4 and 69.8 wt% REO, respectively. At Kiirunavaara, the content of REE in apatite varies between 0.07 to 1.57 wt% REO with a dominance for the light rare earths. The variation in REE-content of apatite depending on textural and paragenetic aspects is not known but apatite grains may display a strong LREE-depletion due to hydrothermal alteration. Monazite occurs as rod-shaped or tabular inclusions in apatite and is suggested, to have formed in response to hydrothermal alteration of apatite after the emplacement of the ore. Inclusions are mainly found in the central part of apatite grains occurring in veins and schliren, while they are rare in apatite occurring disseminated in the ore. Monazite also occurs as larger grains outside apatite and together with Allanite is found in texturally and paragenetically different settings within the ore. These occurrences of REE-minerals may largely be a product of LREE mobilized by alteration of apatite after the emplacement of the ore. However, REE-minerals including Allanite and Monazite might also have formed directly from late magmatic fluids. In this study, thorium mineral that found in the complex ore deposit bearing bastnasite, fluorite, and barite from Eskisehir - Sivrihisar district has been tried to extract by using HCl and H2SO4 leaching. Ore sample of approximately 3 tons taken from the ore deposit has been homogenized in order to obtain composite samples by means of ore preparation techniques for experiments. Results of chemical analyses of composite samples are as given; 40.8% CaF2, 35.35% BaSO4, 2.01 Ce, 1.5% La, 0.39% and 0.1% Th. HCl and H2SO4 leaching processes have been performed to gain Th in the ore. For determining the optimum particle size, the samples have been ground under controlled conditions and brought to the sizes of 0.065, 0.2, 1 and 3 mm. Leaching experiments have been carried out in both HCl and H2SO4 acids without roasting and roasting at the temperature of 900°C for 1, 3 and 6 h retention times for all particle sizes determined before. In the experiments, the highest Th recoveries reached are as follows; 78.74% Th when H2SO4 and 1 mm particle sized sample used, and 1 h roasting applied and 73.38% Th when HCl and 1 mm particle sized sample used, and 3 h roasting applied. In the Borborema Pegmatitic Province (Brazil) exploitations of several minerals are conducted by small producers. They use traditional techniques of gravity concentration in small-scale plants as jigs and vibratory tables. During decades the mining activity generated tailings with economic interest in particularly columbite-tantalite. Samples collected in tailing piles of a gravity plant were characterized in mineral composition, which shows in the heavy fraction the minerals spodumene, columbite-tantalite, ilmeno-hematite, garnet and cassiterite. The light fraction presents quartz, feldspar and muscovite. The degree of liberation of spodumene and columbite-tantalite were determined using optical microscopy that presents liberation in 100 µm (90% to columbite-tantalite and 100% to spodumene). Centrifugal concentrator Falcon SB-40 was used for concentration of these minerals and presents 65% recovery in mass to two stages with mass reduction about 85%.

Most of the Iron ore washing plants set up in India in the earlier days consist of sizing of the ore by dry / wet screening, washing and classification by screw classifiers. In this classical approach, iron values were lost in the form of fines and ultrafine into the tailing ponds as they had little commercial value in those days and accumulated in huge quantities over the years. As the high grade deposits are getting exhausted and the demand for high grade finer material for pellet making is ever increasing, focus is shifting towards recovering the values from the erstwhile tailing ponds by column flotation. This is also supposed to mitigate to a certain extent the environmental problems caused by the ever expanding and unmanageable tailing dams. A case study is presented wherein a composite sample is prepared from samples drawn systematically from multi - locations in a sprawling tailing dam. Laboratory scale column flotation tests on this composite tailings sample, basically originating from two operating iron ore beneficiation plants of JSW Steel Ltd., one of the leading producers of steel in India are found to be encouraging. Desliming followed by reverse and cationic flotation tests using flotation column resulted in the concentrate of 61.88% Fe, 4.81% SiO2, 2.52% Al2O3 and 3.30% loss on ignition (LOI) from the tailings analyzing 57.86% Fe, 7.10% SiO2, 3.52% Al2O3 and 6.14% LOI with 52% weight recovery. The causes for the quality improvement could be attributed to desliming of un-liberated ultra fines of kaoline and hydrated iron oxides and their further reduction by efficient flotation process. The process and the cationic collector developed for this purpose are adopted in the new flotation plant created to treat these tailings. The present research covers the results of experiments carried out with high frequency vibration screen on dewatering of coal fines. In the tests, the addition of surface active reagents was studied employing a high frequency vibrating screen. To increase the efficiency of mechanical dewatering processes, ultrasonic treatment was applied along with surfactants and optimum dewatering conditions were obtained. The moisture content of the feed material was from 82.5% to 41% by the optimization of operation parameters including the angle of the screen, vibration frequency, feed rate and screen opening size. Optimum parameters obtained in dewatering processes carried out with the vibrating screen were kept constant and the effects of surface active reagents and ultrasonic treatment on dewatering were investigated. Finally, the moisture level of the material was further reduced from 41.0% to 37.66%.

The Minerals Tertiary Education Council (MTEC), over the past decade, has worked closely with Australian higher education partners in metallurgical education to build capacity in this discipline to deliver high quality graduates for the Australian minerals-industry. This paper explores the benefits of industry engagement through a national innovative collaboration, the Metallurgical Education Partnership (MEP), and specifically the final year Process Design Project (PDP), over the four year period from 2008-2011. Some of the benefits discussed in this paper include outcomes of the student experience during an industry-intensive workshop, collaboration between higher education providers and aligning graduate attributes to meet industry requirements.

Previous research on particle damage during high pressure grinding roll (HPGR) crushing was limited by the resolution of point-projection micro CT systems and the extent of damage was described by the percent of particles cracked for different crushing methods as determined at a voxel resolution of 40 microns. With recent advances in X-ray optics, the resolution afforded with point-projection micro CT systems has been improved by at least an order of magnitude using a lens-based X-ray micro CT system. With the use of X-ray lens imaging the resolution is determined by the lens rather than by the spot size of the micro-focus X-ray source. The high resolution X-ray micro CT (HRXMT) system made by Xradia with a voxel resolution of less than 1 micron is now being used for the characterization of particle damage during HPGR crushing. In this way, the direct 3-D determination of the internal damage of crushed ore particles which vary from 40 mm down to 100 microns in size is being studied at a voxel resolution of a few microns. The number, size, and shape of cracks can now be measured at this improved resolution and for the first time the specific crack surface area distributions of the crushed product can be calculated from HRXMT images using specially designed software tools for 3D analysis. Results from selected crushing operations are presented. Copper ore particles from HPGR crushing at high pressure (6 N/mm2) are severely damaged having crack specific surface areas as great as 10 mm2/mm3. Flotation is an operation widely used in mineral processing because of its aptitude to recover minerals of interest very efficiently. Flotation is often responsible for making possible the exploitation of mineral deposits of low concentration. In flotation various processes phenomena occur, some of which have still not been explained scientifically. Due to this fact, there are no models that can be widely applied in flotation control. Thus, in most cases, the control is done by experienced operators who are able to visually classify the types of foam into different categories and each one of them is associated with an operating actuation. In this situation, image analysis is configured as a solution that has already been employed in several ways. In this paper, a control strategy based on the colour of froth on a direct flotation of a nonferrous metal is presented. Moreover, the paper reveals the theoretical basis of the method, the critical points, difficulties and improvements that can be implemented. Data of grade were collected from the mineral of interest and RGB (red, green and blue) data of final concentrate of the froth. The mineral grade was collected and analysed during one month of operation and RGB was obtained using a camera. It was verified that the red colour showed the same trend of the grade curve in the concentrate. Thus, the use of this online data in optimising control was introduced. The laboratory grade is used to calibrate the colour set point. Therefore, it was possible to monitor in real time the trend of enrichment and depletion of a non-ferrous mineral in a flotation. It was possible to establish an online control strategy based on simple data acquisition. The result was an increase of 10% on production.

Flotation is a complex process in which many mechanisms come into interaction. In this paper, an approach to model these mechanisms in order to predict size-by-size flotation performances is presented. The estimation of the collection efficiency of particles takes into account the serial sub-processes of particle-bubble collision, attachment and detachment. The model was applied to an industrial plant and yielded satisfactory results whereby the actual flotation performances could be correctly predicted. Furthermore, the flotation model allowed investigating the possibility of improving flotation performances by a split flotation feed in comparison to the actual single-stage process.

Opportunities to monitor and control primary grinding mill performance are strongly sought after in the mineral processing industry. Currently, limited on-line information about mill charge motion and content is available to mill operations for control purposes, leading to periods of lower throughput, instability, variable product size and accelerated mill liner and lifter wear. In response to this need, CSIRO has developed an on-line surface vibration monitor for primary grinding mills which produces data that has been shown to provide new information about the mill charge in terms of toe and shoulder position, as well as potentially key features such as the overall charge level, the distribution between rock and balls in the mill, and the impact of the charge on the mill liners and lifters. This paper outlines the key features of the on-line monitor system, particularly those relating to data transmission, data analysis, and the design of the monitor and its independent power supply. It describes the coupling of single vibration sensor data from the CSIRO on-line monitor to the actual operating conditions of a SAG mill and how the vibration response and hence mill operating conditions vary as a function of time, including during mill equipment failures such as a broken discharge grate. Opportunities for improved mill control based on the data from the on-line monitor are also discussed, as well as the implications in terms of mill processing and maintenance performance. Recently a CSIRO monitor was also installed on a ROM ball mill and analysis of the vibration sensor data from this installation is currently underway. Preliminary findings from this installation will be presented along with comparisons of generic information, such as toe position (measurement precision and operation variability) and vibration signal (intensity, sensitivity and operation variability), between this type of primary grinding mill and AG/SAG mills.

The turbulence characteristics and measurement techniques for agitated tanks are well established for liquid and liquid-gas systems. However, the literature shows that the overall energy dissipation rate (related to turbulence) is affected not only by air addition, but also by the concentration of solids. Unfortunately, there are no reliable measurement techniques for characterizing turbulence in a three phase (liquid-solids-gas) environmental system, which is the case in a flotation cell. Therefore, the effect of turbulence on flotation kinetics is very much one of conjecture. The aim of this work was to develop a sensor to characterize the degree of velocity fluctuation, which is related to turbulence, in a flotation cell operating with slurry and air. This sensor comprises a piezoelectric film transducer that converts mechanical to electrical energy. Hence, when the sensor deflects backwards and forwards an AC voltage is created. Flotation studies carried out using this sensor in a 3m3 Metso RCS cell processing a copper sulphide ore showed a highly turbulent impeller zone with transition to a significantly less turbulent zone in the upper portion of the cell. The transition region moves as the cell operating variables are changed, for instance the impeller speed, impeller size, air rate and feed solids concentration. LKAB (Luossavaara-Kiirunavaara AB) is operating iron ore mines, concentration plants and pelletizing plants in Northern Sweden. The largest of the apatite magnetite deposits and the mines are Kiirunavaara with annual production rate of approximately 27 Mt crude ore underground. LKAB produces two varieties of pellets: blast furnace pellets and direct reduction pellets (LKAB DR Oxide Pellets). Meanwhile the concentration process in a sequence of the low intensity magnetic separation (LIMS) and flotation at the concentration plant. In spring 2007 there were noticed great fluctuations of SiO2 grade in the crude ore. The high SiO2 grade is particularly problematic in the case of direct reduction pellets. In consequence, a project was started (called Silica in the Mine) to define exactly the problem related with silica and to find out, if possible, the reason for the great fluctuation of SiO2 grade in the crude ore going to the processing plant. A further target of this project was to develop a simplified method at the laboratory scale, to predict SiO2 grade in the magnetite concentrate in the future, but also predict the physical properties of the ore with respect to mineral processing. The essential stage of systematic characterization of the ore body for mineral processing properties is the estimation and simulation of different parameters from the laboratory scale to the large scale at the concentration plants using empirical data collected at the mineral processing by LKAB in Kiruna. Further a target was also to find useful physical parameters for mineral processing and implant those parameters into the existing geological 3D-model of the deposit. This information will be used for making prognosis of the future mining and the quality of the crude ore. It will also give better control and improve the production planning in the mine and the performance at the concentration plant in Kiruna concerning the decrease of the SiO2 grade of the magnetite concentrate.
