Phosphate minerals are conventionally concentrated by flotation process using soap or soap- light diesel oil emulsion as collector. Some plants use detergents such as sodium petroleum sulfonate or alfa olefin sulfonate to enhance efficiency of soap flotation. It is reported that urea a known hydrotrope enhances flotation efficiency of soap as efficiently as alfa olefin sulfonate or linear alkyl benzene sulfonate at bench scale tests. In the present study tri sodium citrate also a known hydrotrope is tested as promoter in the flotation of phosphate mineral from Eshidiya ore.

The German Kupferschiefer (copper shale) mining history reaches back over 800 years with its last active mines being shut down in 1990. Increasing metal demands and potential thread of future supply shortages led to the initiation of new exploration programs including feasibility studies for the Spremberg deposit as well as Federal Ministry of Education and Research (BMBF) funded research investigations of Kupferschiefer Waste Dump treatment in the Mansfelder region. This article describes the sensor based sorting results of coarse Kupferschiefer via Near Infrared (NIR) Sorting, being conducted by the department of mineral processing (AMR) in Aachen, Germany. It provides information about the necessity of presorting of the different ore types prior to flotation and puts the NIR Sorting results into context with conventional Kupferschiefer processing. Enormous amount of iron ore fines is generated, due to partly soft and friable nature, during mining. Coal fines are also produced during their processing. These fines cannot be used directly in ironmaking reactors. Utilization of these fines for extracting metal is of vital concern for resource conservation and pollution control, and therefore, a novel concept of agglomeration by cold-bonding is developed. Composite briquettes/pellets of iron ore fines with coal fines were prepared in the laboratory by cold-bonding technique. Various binders such as lime, Ca(OH)2, slaked lime, dextrin, molasses, fly ash etc were employed either alone or in combination in different proportions for making composite briquettes/pellets. It was possible to obtain dry strength of composite briquettes more than 300 N/briquette in some cases and more than 200 N/briquette in many trials. The combination of fly ash with slaked lime and molasses produced the highest strength, more than 400 N/briquette. Drop strength and shatter index values of composite briquettes/pellets were also measured. In briquettes, best compressive strength (978 N/briquette) is observed by using polyvinyl alcohol (PVA) binder. In pellet, best compressive strength (362 N/pellet) is achieved by PVA; shatter index (0.1%) and dry drop strength (158 numbers) are also good. Compressive strength above 200 N/pellet is obtained by fly ash, slaked lime and molasses combination.

At the regrind or secondary grinding stages of base metal ores, the concern about energy efficiency is usually extremely important. In general, the specific energy consumption at this stage is higher than during the primary grinding stages. In addition, a tendency of finer grinding has been observed in the new projects of metallic minerals, due to the finer mineral liberation, which leads to increasing capital and operational costs. At Vale?s new copper projects in Brazil, regrind sizes with a P80 of approximately 40 to 20 µm have been necessary. Conventional ball mills, adequate for primary grinding, usually bring about low energy efficiency with products bellow 50 µm. Vale is using the vertical mill on its copper projects ? Sossego and Salobo, in order to optimize the regrind of rougher concentrates and reduce energy consumption. This paper presents the results of industrial surveys carried out on the Vertical mill circuits of Sossego plant during its initial years of operation, and compares these results with the design criteria and laboratory regrind tests used for the mill scale up. Professor A.M. Gaudin and his students at MIT were dedicated to understanding the fundamentals of mineral processing and as a consequence were constantly searching for better quantatative descriptions of size reduction, liberation and mineral separations. I have had the good fortune of meeting Professor Gaudin and working with many the modeling pioneers who followed him. I have observed first hand the refinement of mineral processing models as they increased in realisticness moving up the steps of the pyramid (see figure below) from pure empiricism to the current pinacle of physics based models. During this journey our industry benefited significanbtly as model prediction errors were reduced from ± 20% to ± 1%. Unit operation and plant simulations improved in accuracy and speed of calculations.

The jigging of ferrous ore to produce higher-grade products has been practiced for many decades. This is due to easy separation, a beneficial trade- off between operating cost and reduced yield relative to Dense Media Separation (DMS). Jigging becomes prominent for beneficiation of iron ores in the coarser size range. At present drive is towards the use of under bed air pulsed jigs for the beneficiation of ferrous ores. The main advantage is that the under bed air pulsed jigs are capable of generating the large pulse of amplitudes required to fluidize a deep bed of heavy ores particularly lump iron ore up to 40mm size. The major jig parameters effecting the jigging operation are bed height, shape of the pulse, residence time, operating pressure, valve cycle time and water flow rate. With the pulse shape set correctly for optimum stratification rate, even it is still necessary to provide enough residence time, to ensure the difficult material will take time to migrate to the expected layer in the bed. In order to find the Jig Stratification Index (JIS) parameters like bed height, operating pressure, water flow rate, cycle valve time and shape of the pulse were optimized first by conducting various tests. Typical Iron ore samples from Odisha (both lump and fines) were subjected to stratification studies at residence time of 1, 5 and 15 minutes. Jig Stratification Index (JSI) for both lump (0.30) and fines (0.20) were determined by using APIC Jig. The maximum possible JSI was calculated by using heavy liquid separation test (0.42 for lump and 0.24 for fines). It is found that the jig bed JSI is less than the Heavy liquid JSI for both lump and fines. The ratio of Jig bed JSI to the heavy liquid JSI is 0.83 for lump and 0.71 for fines. The JSI and ratio of Jig bed JSI to Heavy liquid JSI are low for fines due to fluid turbulences causing some degree of remixing in the jig bed. The fluid turbulences are more for fines than lump, hence jigging of fines is difficult and challenging. Anglo American Platinum practices fine grinding in its processing plants to enhance the liberation of valuable minerals. If the fine particles of valuable minerals generated during fine grinding are not recovered during the flotation process, this could significantly contribute to the overall losses. This study examines the flotability of fine moncheite (PGE mineral) particles in a controlled environment (moncheite size distribution, concentration and liberation). A barren Norite ore ground to 40% and 80% passing 53µm was spiked, with four different size fractions of moncheite (-5, -10+5, -25+10 and -53+25µm) in order to evaluate the effect of particle size on flotation. The investigation also included the effect of energy input and collector dosage on the flotation of two moncheite size fractions, namely -5µm and -10+5µm. The results showed that the moncheite particle size has a significant impact on flotation. Coarse particles (-53+25µm) showed the highest Pt flotation kinetics and overall recoveries. The -5µm size fraction of moncheite could also be recovered by flotation, however, at a lower rate compared to the other size classes investigated. The increased collector dosage of 300g/t at the finer Norite grind of 80% passing 53µm enhanced the flotation rate of the -5µm size fraction of moncheite when compared to the lower collector dosage of 150g/t. The higher energy input during laboratory flotation, at an impeller speed of 1000rpm also increased the flotation rate of the -5µm size range, however, at a lower concentrate grade, when compared to the lower impeller speed of 700rpm. More favourable Pt flotation kinetics data was obtained for the -53 +25µm size fraction of moncheite at the fine Norite grind when compared to the coarse Norite grind. Because of the extremely low utilization of strain energy in the breakage of solid particles, the energy efficiency prevalent in comminution technology is extremely poor. Schoenert considered that single-particle comminution under slow compression is the most energy-efficient mode of comminution and that energy efficiency should be compared to that. The usual method for grinding minerals and cement has been the ball mill, in which the hit-and-miss aspect of loose-bed comminution severely reduces energy efficiency. The fine grinding of minerals is a particularly energy-intensive process. Schoenert showed that the energy consumed in the comminution of particles in confined beds is second only to that of single-particle comminution under slow compression and developed the method of conducting particle-bed comminution continuously in a high-pressure roll mill. Since its first industrial installation in 1985, the high-pressure roll mill has established itself as the comminution device of choice for significantly improving the productivity and energy efficiency of size reduction from coarse size feeds down to products finer than 20 microns. The first of several hundred installations were in cement plants. The preliminary design and optimization of the industrial operation of high-pressure grinding roll (HPGR) systems, owing to the continuous nature of the device, cannot be efficiently done through laboratory experiments and needs to be achieved through proper system modeling. While the energetics of size reduction in high-pressure grinding rolls has been modeled very well, no model exists for the macroscopic variables in HPGR comminution. In high-pressure roll mill grinding, size reduction results from confined particle-bed comminution under compressive stresses such that the daughter particles produced are highly fractured, stressed, or otherwise weakened. This paper attempts to relate the comminution / compaction behavior for confined particle-bed under compression in a piston-die press with the macroscopic variables in HPGR comminution. A model describing the pressure-densification relationship is presented and used to accurately simulate the macroscopic variables in high-pressure grinding rolls, utilizing experimental data for particle-bed comminution with the piston-die press. The accuracy of the predictive simulations strongly suggests that, starting with a few batch-mode laboratory-scale experiments, it should be possible not only to identify the optimal operating conditions for existing operations but also to successfully design new industrial high- pressure grinding roll systems.

Printed circuit boards (PCBs) constitute a majorpart of electrical and electronic equipment containing valuable metals such as Cu, Ni, Au, Ag, Pd, Fe, Sn, Pb, etc. The concentration of base and precious metals in PCBs is observed to be several times more than those in their respective ores. Therefore, the recycling of PCBs is necessary to recover the valuable materials. However, the ultrafine particles pose a big challenge. Removal of them is suggested prior to processing by flotation. Froth flotation is observed to be a promising technique for rejecting the plastics from the comminution product. In the present work, enrichment of ground 1.0 mm PCB powder was investigated through flotation route by varying the operating variables such as frother dosage, pulp density, air flow rate and rotational speed of the impeller. The liberation studies indicate that excellent liberation of metal values is achieved from the non-metallic constituents at -1.0 mm size and below. The particulate system is quite rich in metal value with about 23% total metal content. The non-metallic constituents such as plastics are observed to possess strong hydrophobicity while the metal particles in the pulverized mass are hydrophilic in nature. Froth flotation kinetics is studied in depth with a view to facilitate high rejection of plastics and identify optimum operating conditions for the same. A number of experiments are performed to establish the influence of the operating variables on flotation performance. The conditions for achieving higher yield of the metal-rich fraction with respect to a specified grade are discussed in the light of the experimental results. It is found that the requirement of reagents is negligible which could be a very important factor from the commercial stand point. Single-stage flotation increases the metal content from 23% to over 32% with a mass yield of around 75% and over 90% recovery of metal values. 32% of the materials in the feed could be effectively rejected in the float fraction losing less than 4% metal values. The dependence of kinetics on the process variables is also discussed. It was concluded that a high rotor speed helps in efficiently rejecting the plastics. Frother should be added to help stabilize the froth and enhance the kinetics. A moderate air flow is required while pulp density must be kept low for efficient pre-concentration. It is established that the entire -1.0 mm comminution product could be treated by flotation for generating a pre-concentrate. Converting biomass into valuable fuel requires various preprocessing of the raw materials. Biomass densification is one of the conversion processes for its utilization. The aim of densification is to produce biomass pellets, which can withstand regular handling stresses and exhibit high densities with uniform size and shape. Physical properties, such as the particle size distribution after comminution is of highest importance for the binding mechanisms in the pelletisation process. Durability and strength of the pellets play an important role indicating the ability to withstand handling stresses. Particle size distributions of the cereal straws (Rye and Wheat) after specific comminution and liberation processes have been carried out with the help of three different image analysis (Microscope, Camsizer and Fibreshape). The durability of the pellets have been investigated as specified in the standards (ASAE standard S269.4) with a quadratic crate and the strength of the pellets with compression and tension testing machine (Zwick Roell type: ZMART.PRO). The particles size results showed differences in both length and width after different comminution processing. An exact comparison between the particle size analyses with the three different image analyses was not possible. The particle size distribution and the different comminution processes displayed influences on the durability and strength of the produced pellets. The particle size distribution displayed approximately 40 % of fines and 60 % of fibers. The particle size distribution displayed a direct relation to the durability of the pellets. Further durability and strength of the pellets displayed a good correlation.

Spherical grinding media (balls) are the most widely used media for comminution of ores by grinding. A modelling simulation study of the behavior of two grinding media in the grinding process was conducted to determine the possible advantages of the new shape milling bodies called tetraballpebs. Tetraballpebs are in the shape of tetrahedrons with spherical convex walls. A three dimensional CAD model of the mill drum with a diameter of 1200 mm was used. A continuous operating mode was simulated in terms of the 3D contact elements of the model (milling bodies and mill drum). Simulation tests were carried out in a typical grinding mode and at a typical rotational speed of the drum mill (75 per cent of the critical speed in cataracting mode). Studies carried out with both grinding media include equal number of milling bodies with the same weight and volume. Having thus ensured a uniform mass of the grinding media and same number of milling bodies, and constant other conditions and process parameters, conclusions can be drawn about the influence of the shape of the milling bodies on the grinding process. Rotor speed is one of the key hydrodynamic parameters in froth-flotation and it plays an important role in bubble-particle attachment. Laboratory scale studies for optimizing the rotor speed to achieve maximum flotation rate constant (K) of quartz, ground by ball mill, are. Purity of quartz was 99.4 percent and d80 of ball mill product was 230 µm. Each size fraction was separately subjected to flotation at three different rotor speeds, namely, 1200, 1000 and 800 rpm, and the flotation rate constant was calculated. The results showed that the flotation rate constant was high at the rotor speed of 1200 rpm. The flotation rate constants achieved at 1200 rpm were 8.676, 8.232, 7.818, 7.248, 7.068 and 6.984 min-1forthesize fractions of +300, -300+250, -250+212, -180+150, -150+125 and -125+106 µm, respectively. The purpose of this work is to present ?state of the art? mass balances closing strategies in ore treatment plants. It presents a brief history of difficulties and challenges ahead. The current methodology is based on usage of an expert system, which seizes and filters the plant data, analyzes situations of equipment stops and mostly instruments failures. It is still possible to internally create a strategy to check the data of an instrument failure. The system is coupled to software with a Lagrangian model of mass balance closure that receives the pre-treated data. Thus, the data goes through filtering and reconciling processes to generate a reliable mass balance of the ore treatment plant. This made possible to obtain a system that is able to tell the real productivity of a ore plant through reliable mass balances. Residence times on equipments are critical to the balance, thus, they require good logic to eliminate errors due to the characteristics of non-steady state. Among the next challenges is the inclusion of a ?soft sensor? as a replacement of an instrument required for mass balance closure.

Dielectrophoresis is a separation technique that uses a non-uniform electrical field to separate particles on the basis of their permittivity. There are many areas of mineral processing that might benefit from the application of dielectrophoresis. These include: coarse removal of gangue, recovery of ultrafine particles, upgrading of flotation concentrates or simply as a laboratory analysis technique. In order to determine the potential value of dielectrophoresis to the mineral processing industry, the response of composite particles was investigated. The electrical properties of composites involve complex relationships between the shape, distribution and permittivity of the individual grains within the rock. The relationship between mineral composition and dielectrophoretic force was measured on single particles from two ore types. The results were used to populate a model that could predict the separation characteristics of the ore. The insights gained from this model separator allowed potential applications of the technology to be examined and their performance evaluated.

Alumina demand is steadily climbing around the world and is likely to continue to do so for many years. In such a commodity industry, the question arises as to what effort should be expended on innovation, given that for an individual company, the drivers of change are cost and quality as the market demand is essentially assured. This is of course a long-term view. The current conditions are less attractive. In this presentation, we review the broad issues that are considered targets for collaborative development by the industry as recently updated in the alumina industry roadmap published by the International Aluminium Institute in 2010. While they cover areas such as ?mine rehabilitation, residue management and use, alumina production from high sulfur bauxite, bauxite beneficiation, energy efficiency and alternative technologies for alkali and alumina recovery from bauxite residues,? it must be remembered that each refinery is different in terms of the feed material and the circumstances of waste disposal. Of particular interest is the more competitive area of breakthrough technologies. In the presentation, we will consider a range of opportunities that could transform the industry, from relatively near term possibilities such as bauxite activation through possibilities to eliminate crystallization as currently practiced to complete alternatives, such as the use of hyperaccumulating plants. Against this optimism, some of the realities that hold back breakthrough innovation will be presented for discussion.

Kelsey Centrifugal Jig was found to be promising for the beneficiation of fine coal particles. The present study was aimed at in-depth understanding of the separation features of Kelsey Jig through detailed experimentation. Beneficiation of fine coal of size 150 x 300 µm was studied in a laboratory Kelsey Jig. The thickness of the ragging bed is found to be an extremely crucial parameter apart from the other process parameters such as rotational speed and pulsation frequency. A constant pulp density (25% solids) of the feed slurry was maintained in the study. The feed rate was also kept constant at 50 kg/hr dry solids. Silica sand of size -1.68+0.85 mm was used as ragging material to avoid the pegging of internal screen having an opening of 425 µm. The rotational speed was found to have significant effect on the depth of the ragging bed and its porosity, which influenced the separation performance considerably. Pulsation was identified as the key factor in stratifying the coal bed and defining the misplacement as well as ragging bed porosity, which influenced the mass yield and quality of the products. Beneficiation studies were carried out with rotational speed varying between 900-1000 rpm while pulsation frequency was kept within 850-925 rpm. In a single pass through the Kelsey Jig 7-8% (absolute) reduction in the ash content of the feed material was observed at more than 55% mass yield. High rotational speed, moderate pulsation, and low ragging bed depth favored good cleaning. A high bed depth was found to facilitate rejection of high ash materials. It was established that Kelsey Jig is effective in fine coal cleaning though a controlled operation is required in order to achieve superior performance. Liberation of valuable minerals from low-grade ores is an important challenge faced by the minerals industry. It is necessary to grind the ore to extremely fine size in order to liberate the mineral from such ores. As it is generally difficult to produce ultra-fine particles of diameter less than 1-10 mm using traditional grinding equipment such as the ball mill and the rod mill, several new types of grinding equipment are being explored to produce ultra-fine particles. The planetary ball mill is promising in that it makes grinding to submicron sizes possible by imparting high energy to the ground powder. It consists of four pots mounted on a disc. The pots and the disc rotate in opposite directions. The high-speed rotation of the pots and the disc makes the grinding media move at high centrifugal velocities leading to high impact energy and thus improving the grinding performance. The planetary mill is currently being explored for its capability to produce ultra-fine particles on a large scale. In this context, there is a need to understand the dynamics of the ultra-fine grinding process within the planetary ball mill. Here, we address this need by studying the movement of media inside the pots and the grinding kinetics, employing both experimental and modeling techniques. The experiments were conducted on a laboratory scale planetary ball mill. The particle size distribution of the powder was monitored to allow an estimate of the grinding kinetics to be made while video images of the media profiles inside the pots were taken to allow quantification of the media movement as a function of process variables such as the media size, percent loading, etc. The population balance modeling (PBM) framework was used to simulate the kinetics of grinding while the discrete element modeling (DEM) approach was utilized to simulate the media motion. The parameters in the population balance model, namely, the specific breakage rate and the breakage distribution function were determined by fitting the batch grinding equation to the experimental data. The predicted powder size distributions were found to be in good agreement with the experimental data. The experimental results have shown that the mean size of product powder decreases as the size of the grinding media decreases. Oxidised ores possess a significant share among raw materials which are treated by traditional plant technology. As usual, the chemical composition of these ores is rather simple. They can be treated by standard cyanidation. In this case, the resulting wastes have an alkaline reaction. Their toxicity (in case of ROM ores treatment) is mainly due to the presence cyanides and thicyanades. The tails are dexotified before disposal. However, chemical reagents used cannot provide a complete removal of toxic matters. In this case, this disposal poses a real problem because these tails contain a significant amount of CN and SCN and their behavior during a long disposal should be studied. A sample with a simple composition taken from cyanidation tails was studied. The sample presents itself the quartz low-grade sulfide gold-bearing ore. Sulfide sulfur content is 0.15 per cent,and heavy metals content is 0.023 per cent. Method of testing is described further. The samples were tested under moderate and subarctic climates based on the difference in temperature, moisture and the degree of oxygen saturation of air. The pH of water extract, which was prepared using distilled water, was also determined besides measuring the concentration of cyanides and thiocyanates. This demonstrates the stability of sulfide-bearing minerals in the disposed tails. The tests time was 820 days. It was found that the alkalinity of the samples tends to lower under oxygen-containing conditions in proportion to temperature increasing. Under conditions without oxygen, the pH lowering is minimal. Mineralogical and chemical properties of the ore material give positive alkaline balance during testing. The solid sample contains enough alkaline agents to compensate dangerous to the environment reactions of sulfides oxidation.pH value maintaining under alkaline conditions witnesses to the possibility of a safe disposal of this tails type. The largest amount of cyanide is removed under acid-containing conditions at positive temperatures. The higher the temperature is, the more intensive destruction is. At the moment, of finishing the tests at 20ºC temperature, the residual concentration of CN- was 0.06-0.10 mg/L, at 4ºC, the residual concentration of CN- was 0.2-0.3 mg/L and at -18ºC was 0.4-0.6 mg/L. Under conditions with the lack of oxygen, cyanides can be removed within the first 200 days. Then, this process fully stops. A stabilized cyanides concentration is 3.0-4.0 mg/L. The presence of sulfides increases the content of cyanides at the initial stage of testing. Then, the concentration of SCN at the temperatures above 0ºC decreases rapidly under oxygen-containing conditions. At the rise of temperature, a narrowing of peak at the curve and an increase of the destruction process are observed. At the end of testing, the concentration of thiocyanates in the moisture of wastes was 0.2-0.3 mg/L at the temperature of 20ºC and 0.5-0.6 mg/L at the temperature of 4ºC, respectively. The concentration of thiocyanates contained in a frozen sample and media which have the lack of oxygen stabilizes at a certain level owing to sulfides and does not practically change further. It was found that detoxification of oxidized cyanidation tailings with a simple composition which were disposed as filtration cakes can be possible. In this case, the concentration of cyanide in the moisture of disposed wastes can have a close value or equal to actual concentration during cyanidation.
