TSG Consulting works with many of the major global mining companies using simulation modelling as an integral component in their development teamÆs processes to determine which combination of infrastructure options, operating performance and operating rules best achieve project goals. All systems can be divided into a series of subprocesses. Conventional management and design practices focus on the optimisation of these system components. However, the interaction between subprocesses means that improvements made to the individual components do not necessarily translate into total system performance improvement.TSG Consulting advocates a ætotal integrated system approachÆ to understanding the behaviour and performance of complex interacting systems. In a constraint-based integrated set of processes, the instantaneous system capacity is limited by the subsystem component capacity that is the bottleneck at that point in time. Additionally, real world stochastic and dynamic influences tend to have knock-on effects across subsystem boundaries. This necessitates the requirement for simulation modelling to develop and validate solutions that are sufficiently robust to deliver sustainable outcomes. The key to maximising production is to understand the causes and effects the inherent variability has on component performance, subprocess performance and most importantly, the total integrated system performance. The correct use of simulation modelling techniques allows study teams to evaluate the relative merits of different capacity enhancement proposals. Put simply, when done well, simulation modelling provides a quantitative and rational process to enhance the knowledge and insight needed to make informed decisions.

Production of Ferro-alloys through submerged electric arc furnace involves use of electric power as one of the major inputs. Hence the production by this power intensive process can be made economically more competitive if the specific power requirement for smelting each ton of the product is brought down. This becomes all the more necessary where the power cost is comparatively high, like in India. Since the day FACOR started production of Ferro Chrome in 1968, briquetted chromite fines along with lumpy ores were used as feed. Subsequently the increase in the proportion of briquettes and reduction in lumpy ore helped in increasing the use of chromite fines and also brought down the specific power requirement. Meantime FACOR had been closely watching the technical development of use of sintered pellets in Outokumpu and SRC Processes which need still lower specific power. But the high capital requirement for a pelletisation plant kept FACOR from introducing pellets feed to their Ferro chrome furnaces. So this was postponed to be adopted in future. In February 2004 in the ?1st Ferro-Alloys India?, a paper [1] was presented by Dr. Amit Chatterjee. In the questions period after the presentation of the paper there came up a discussion in which it was revealed that with the Indian high grade chrome ores it was not possible to make sufficiently strong pellets, unless a larger percentage of bentonite is used as binder. This is because the Indian high grade Chrome ores have different mineralogy of gangue content compared to low grade ores in Finland and South Africa. Higher usage of bentonite gives rise to higher slag volume and this would result in increased specific power. Since FACOR had plans to go in future for sintered pellets feed, this gave rise to a doubt on success of pelletisation for Indian high-grade chrome ores. This prompted FACOR to take up experimental production of sintered chromite pellets and use of the same in one of their existing furnaces for production of high carbon Ferro chrome. The results are encouraging and are summarized in the paper.

During copper smelting and converting processes, slag generated is pyrometallurgically cleaned and then disposed, containing around 1 % of this metal. However, important amount of molybdenum initially contained in concentrates also goes to the slag phase. Research on molybdenum recovery from water granulated slags using acid leaching at low temperatures was conducted to find an efficient way for molybdenum extraction with lower magnetite in the slag. However because of the high fayalite content high acid consumption was found. Molybdenum can be recovered from solution using ionic exchange resins, but high silica content interferes with extraction. Some studies addressed to minimize silica extraction as well as alternatives of selective silica precipitation in order to develop a technically feasible process.

It is recognized that within life cycle assessment that the eco-toxicity potentials (TPs) derived for metals require additional research to improve their reliability. Current models used to develop TPs do not include important fate process for metals such as speciation and bioavailability. Toxicity potentials are standard values used in LCA to enable a comparison of potential toxic impacts between substances. Huijbrechts (2001) calculated toxicity potentials for 181 substances utilizing the USES model for six impact categories, i.e. freshwater aquatic ecotoxicity, marine aquatic ecotoxicity, freshwater sediment ecotoxicity, marine sediment ecotoxicity, terrestrial ecotoxicity and human toxicity (not considered here). Marine ecotox potential for metals is typically high using this approach, whereas most open ocean metal concentrations are very low. A sensitivity analysis of the USES-LCA model was undertaken using copper as an example. Results indicate: fate processes on the global scale are driving the marine water and sediment TPs for copper most; the second most important fate parameter is sedimentation from the water and burial in deep sediment layers; inclusion of speciation and bio-availability processes would be very beneficial; more accurate estimates of input parameters should be used, and the PNECwater and PNECsediment and all partition coefficients for metals should be updated in the model.

Eighteen coarse taconite tailings samples were collected in 2000-2001 from five western Mesabi Range taconite (iron ore) operations located in northern Minnesota, i.e., EVTAC, Hibbing Taconite (Hibtac), USX Minntac, Ispat Inland (Minorca), and National Steel Pellet Company (NSPC), to test their physical, geological, chemical, and mineralogical properties [Zanko, L.M., Niles, H.B., Oreskovich, J.A., 2003. Properties and aggregate potential of coarse taconite tailings from five Minnesota taconite operations, Minnesota Department of Transportation, Local Road Research Board, St. Paul, MN, Report No. 2004-06 (also as Natural Resources Research Institute technical report, NRRI/TR-2003/44)]. The goal was to assemble a body of technical data that could be used to better assess the potential of using a crushed taconite mining byproduct like coarse tailings for more widespread construction aggregate purposes, primarily in roads and high¬ways. An important part of the mineralogical assessment included X-ray diffraction (XRD) analyses and microscopic (polarized light microscopy, scanning electron microscopy, and transmission electron microscopy, i.e., PLM, SEM, and TEM, respectively) evaluation of the size and shape (morphological) characteristics of potentially respirable microscopic mineral particles and fragments. Quantitative mineralogy, based on XRD analyses, showed that the dominant mineral in all samples was quartz (55-60%), followed by much smaller amounts of iron oxides, carbonates, and silicates. Specialized microscopic analyses and testing performed by the RJ Lee Group, Monroeville, PA, on both pulverized (-200 mesh, or 0.075 mm) and as-is sample composites showed that no regulated asbestos minerals or amphibole minerals were detected in the western Mesabi Range samples. A small number (26) of non-asbestos and non¬amphibole mineral cleavage fragments/mineral fibers were detected by SEM out of 1000 fields analyzed, but most were identified as min¬nesotaite and talc, silicate minerals common to the Biwabik Iron Formation. Amphibole minerals, absent in coarse tailings samples from the five western Mesabi Range taconite operations, were present in a single eastern Biwabik Iron Formation sample collected in 2003 for Lake County from the Cliffs Northshore operation in Silver Bay, MN. Importantly, the Superfund Method for the Determination of Releasable Asbestos in Soils and Bulk Materials [United States Environ¬mental Protection Agency (USEPA), 1997. Superfund method for the determination of releasable asbestos in soils and bulk materials, EPA 540-R-97-028, U.S. Environmental Protection Agency, Washington], as modified by Berman and Kolk [Berman, D.W., Kolk, A.J., 2000. Modified elutriator method for the determination of asbestos in soils and bulk materials, Revision 1: Submitted to the U.S. Envi¬ronmental Protection Agency, Region 8, May 23, 2000] failed to generate any protocol fibers, i.e., fibers longer than 5 µm and thinner than 0.5 µm, from either the western coarse tailings samples or the single eastern Biwabik Iron Formation sample. The combined findings suggest coarse tailings and other taconite mining byproducts should be treated with the same common sense safety and industrial hygiene approach practiced for all mineral-based materials that have the potential to generate respirable dust. © 2007 Elsevier Inc. We have developed a 76Cu-3Si-21Zn alloy "ECOBRASS®" containing no lead. When 3% Si is added to a 78Cu-22Zn alloy, kappa and gamma phases participate uniformly in the alpha matrix. When being machined, stress concentrates on these hard phases, namely kappa and gamma, and thereby lowering the required cutting force and yielding segmentalized chips without lubricant. Kappa and gamma phases transform into beta phase under high temperature, which makes it easier to extrude and/or forge the alloy. When 0.08% P and 50 ppm Zr are co-added, the grains of ECOBRASS® castings are refined significantly to become as small as several dozens of micrometers. The grain refinement by the co-addition of P and Zr improves castability, tensile strength and elongation of ECOBRASS® castings. Meanwhile, the lead leachate from an ECOBRASS® water meter, field-tested in pH 6.8 drinking water for one year, was less than 5 ppb without correction. No indication of dezincification corrosion was observed, either. ECOBRASS® is equally suitable for rods, forgings and castings, and makes it possible to produce a complete set of plumbing parts (valves, faucets, etc.) by its own. This way, not only improving recyclability, ECOBRASS® also realizes size and weight reduction due to its good corrosion resistance and high strength.

The blasting of the 2190_6095 stope at Kimberley Nickel MineÆs Sally Malay operation in Western Australia is an example of what can be achieved with electronic detonating systems when a drill and blast engineering team is faced with complex blast geometry and a major pump station in close proximity to the stope. Using Dyno NobelÆs HotShotÖ system, the engineering team successfully designed and initiated the 36.5 Kt stope firing, with a powder factor of 0.35, resulting in no damage to the pump infrastructure, better fragmentation of the ore and less overbreak in what had previously been a geotechnical and geometrically challenging stoping environment. This paper will discuss the design parameters used for this stope blast as well as the benefits the operation found in using precision detonator timing in this 252 hole shot over two levels using a combination of up and down and slashing rings that were initiated in four different directions.

The recent combination of Computational Fluid Dynamics (CFD) and Discrete Element Modeling (DEM) can provide considerable insight into the performance of flotation cells. One area of interest from a fundamental equipment design perspective has been the influence of flotation cell size and the inflow rate on the metallurgical performance of the cell. One of the specific design objectives when increasing the size of flotation cells, or increasing the feed flow to the flotation cell, is to ensure that the feed stream flowing into the cell does not have an opportunity to bypass the mechanism. This paper describes the initial modeling efforts to quantify the inter-relationship of cell size, inflow rates, and feed and discharge box placement, on the retention time distribution of solids in the flotation cell, and the fraction of particles that bypass the mechanism on a size by size basis.

The Hyde Macraes Shear Zone is a mineralised low-angle shear within the Otago Schist traceable for ~30 km with a NW strike. It is been actively mined along 12km of this strike, producing >6 Moz of gold. The shear zone consists of greenschist facies rocks with a mineralogy only subtly different from that of the host schist. Pervasive fluid flow has occurred along grain boundaries and within microshears which have been enhanced by the deposition of hydrothermal graphite. We model the development of these microshears using a threedimensional numerical code. For an inhomogeneous initial rock with lithostatic fluid pressures and a dynamic permeability deformed under dextral non-coaxial flow, deformation is distributed into weak shear bands. Graphite deposition and associated reaction-softening has a dramatic effect on the development of model shear zones. Graphite is deposited into a shear band, weakening it and further localising the deformation into that shear band, producing an anastomosing and interconnected shear zone structure such as observed in the HMSZ. The degree of graphite precipitation and graphitic-induced weakening are varied in the models. More graphite precipitation with a low degree of reaction-softening results in more diffuse shear bands. In contrast less graphite deposition but with a high degree of reaction-softening more leads to the development of more focused shear bands. Graphite deposition has clearly controlled the formation of the HMSZ structure, and is an important indicator of potentially mineralised structures elsewhere.

The Hitachi refinery of Nikko Smelting & Refining Co. Ltd. began its electrolytic copper refining operations in 1911. In December 2002, the refinery changed its operation scheme by introducing the ISA permanent cathode technology for the first time in Japan. The change resulted in higher productivity, better cathode quality, and lower operational costs. The operation has been continuously improved to reach a 20% higher production capacity than the original one. For the electrolyte purification process, the Hitachi refinery has developed a new process for removing impurities. The process involves As, Sb and Bi adsorption from the electrolyte by means of chelating and ion exchange resin. The new resin process will achieve higher efficiency in removing impurity.

A new graphical method termed the ?Design Curve Diagram? (DCD) has been developed to analyse non-Newtonian pipe flow data by relating the plastic Karman number to the plastic Reynolds number. Since the plastic Karman number is directly proportional to the pressure loss gradient and the plastic Reynolds number is directly proportional to the velocity, the DCD is essentially a non-dimensional pipe flow curve. This makes the DCD conceptually easier than the commonly used Hedström-Moody diagram. While, the DCD was developed for the analysis of yield plastic fluids (e.g., Bingham plastics), it is equally applicable to Newtonian fluids.

In the framework of the optimization of Teniente Converter operation the new system of automatic flux feeding through gar-gun was implemented in the Potrerillos Smelter, Codelco Chile, Salvador Division. The control algoritm based on simple iron and silica balance adjusted by empirical coefficients was incorporated in the logical programmer. The programmer works in real time gathering information from the plant instrumentation events and introduced chemical assays of concentrate, slag and flux. Through the auto-tuning of the automatic operation the criterions of optimal flux dosage were determined. Four month of operation of the automatic flux feeding system demonstrated the stabilization of magnetite content in the slag in the narrow range from 18 to 20% and the decrease of flux consumption, corresponding to annual savings US$ 340,000. Additionally, the automatic system helps operators in the control room in fast determination of optimal fluxing and avoid the errors in flux dosage affecting the slag quality and its impact on refractory wear.

Steel is the most versatile material which has made the progress in every aspect on this earth possible. There are hundreds of varieties of steel because for each application it has to be made with specific properties to get the most optimum usage. It is well known that the basic constituent of steel is iron. But it is the proportion of other elements in it, which give each type of steel certain specific properties. These elements are added in liquid iron inform of Ferro alloys to get the desired composition and properties. Thus, Ferro alloys are important additives in the production of steel. It can be said that no steel can be made without use of one or more of the several Ferro alloys. They form the backbone of steel. Thus, the Ferro alloys industry is vitally linked for its growth and development to that of the steel industry. Ferro alloys industry in India has never been globally competitive, despite its rich ore deposits and low-cost manpower, essentially due to a) Insufficient availability and high cost of electric power b) Increasing ores and reductants cost c) Non-availability of low ash, low phos. coking coal in the country for the production of desired coke with low ash, and low phos. contents, making import of such coke at a high cost imperative d) High-cost and insufficient infrastructural facilities (both road and rail) for rapid transportation of ore from mines to plants e)Stiff competition from producers and exporters of Ferro alloys in other countries like South Africa, Kazakhstan, China, Russia, Australia etc. due to global trade agreement which has made drastic reduction in customs duty on imports necessary. f) Wide fluctuations in the International price of Ferro alloys depending on demand versus supply. To over come these challenges plus adhering to stringent pollution control norms innovations are inevitable in the process technology, and plant equipment design, along with frequent changes in product mix, to be more cost-effective. An attempt is made in this paper to address the innovations that took place in the past and those that further need to be made, considering the future of this industry.

Background- History The most significant change in mining since the late 1970?s has been the emergence of very large scale mining operations , which have been developed to ensure profitability with relatively low grade ores. These large tonnage operations have resulted in the development of larger unit sized machines in all operations of beneficiation, solid-liquid separation and dewatering. Often only a few flotation lines are installed and tonnages up to 25 ktpd and beyond are not uncommon. The increased throughputs have led to the development of circular, reactor type tank designs. The reactor cell system is the most up to date flotation cell design to utilise the principles of circular cell design. The Svedala DV mechanism was specially developed to suit the RCS machine giving good solids handling characteristics and excellent metallurgical performance. Development of UG2 ore type flotation equipment The equipment was developed and optimised by Svedala process from 1995. A higher energy specification was requested by industry. This amounted to 3kW/m3 for installed volume. Existing designs were at 1.5kW/m3. Hence various modifications were required to achieve the required power input. The first 50m3 machines were installed and developed at Impala Platinum?s UG2 circuit over a one year period. Once reliability and performance was achieved, over 300 large volume flotation cells were installed at Anglo Platinum and Lonmin operations as well. Pilot Plant Development The Impala Platinum High Energy pilot plant was commissioned in 2002 and had an installed power exceeding 5kW/m3. It was operated for over a year at the tailings dam booster station and was fundamental to the large scale scavenging plant design. All experience in overcoming mechanical and operational problems was applied in scale up design principles. A very robust mechanism was designed to accommodate the additional power input from installed motors, as well as the high SG (>1.5) of the feed source. The pilot plant flowsheet is shown in the figure below.

The channel iron deposits (CID) (Ramanaidou, Horwitz and Morris, 1991; Morris, Ramanaidou and Horwitz, 1993; Ramanaidou, Morris and Horwitz, 2003; Morris and Ramanaidou, 2007) are one of the two major iron ore types mined in the Hamersley Province. The CID provided around 41 per cent of the total of 268 Mt of iron ore mined from the Hamersley Province in 2006. The current CID resource is around seven billion tonnes. The CID deposits occupy numerous meandering palaeochannels in a mature surface that includes Precambrian rocks and ferruginous palaeogene valley fill. These palaeochannels are generally less than a kilometre but can range to several kilometres in width and from one metre to more than 100 m thick. The two currently mined CID areas are located:in the western Hamersley Province in the Robe palaeochannel, and in the east in the Yandi palaeochannel. These two major CID channels extend over 100 km to 150 km, with the Robe system up to 5 km wide. The granular ore facies typically contains ooids and lesser pisoids with haematite nuclei and goethite cortices, with abundant goethitised wood/charcoal fragments and goethitic peloids, minor clay and generally minimal porous goethitic matrix. Post deposition weathering is common and produced secondary facies.Ooids and pisoids were mostly derived from the stripping of a well- vegetated deep ferruginous surface. The peloids were derived both intraformationally from fragmentation and reworking of desiccated goethite-rich mud. Minute wood/charcoal fragments in the soil that were initially replaced by goethite and then dehydrated to haematite, formed nuclei for many ooids and pisoids. In addition, abundant, generally small (in situ by goethite within the consolidating CID. This profusion of fossil wood, both as ooids and pisoids nuclei and as discrete fragments as well as the local presence of kenomagnetite suggests major episodic wild fires in heavily vegetated catchments. The goethitic matrix was the result of chemically precipitated iron hydroxyoxides, resulting from leaching of iron-rich soils in an organic environment.

Four years ago, Peabody’s North Antelope Rochelle Mine (NARM) site started experimenting withANFO and Liners in its Cast Blasting operations. The motivation to use ANFO was based on the following:1. ANFO generates more gas thereby resulting in greater heave/movement. 2. ANFO is a more consistent product because there are less components/ingredients. 3. ANFO when protected from water contamination does not produce NOx smoke.

Controlled Source Audio Magnetotelluric (CSAMT) surveys were carried out by Glass Earth (New Zealand) Limited (Glass Earth) in 2006 - 2007 to investigate epithermal gold targets in the central North Island of New Zealand. The surveys were conducted using a Zonge GDP 32 8-channels receiver and a Zonge XMT 32 transmitter powered by a 16 KW generator. The electric field dipole was maintained at 20 m length (five dipoles per 100 m spread) and the frequency ranged from 4 KHz to 4 Hz. Only scalar (TM mode) signals were recorded, using one magnetic coil per spread. The transmitter bipoles were 1 - 4 km in length and located about 5 to 10 km from each survey area.   Sixteen individual target areas were surveyed by June 2007. The CSAMT survey lines (100 - 400 m spacing) were determined mainly on results from previous ultra-detailed airborne magnetic and gravity surveys conducted by Glass Earth in 2005. The data from each CSAMT line was carefully examined to remove any spurious signals and processed using Zonge SCS2D software, which can produce smooth 2D resistivity inversions of the field data. The results were presented as resistivity sections and maps to help the identification of exploratory drilling targets, mainly from the existence of subsurface high resistivity zones (resistors) that can be interpreted as caused by silicification associated with epithermal mineralization.   An example of processing and interpretation of the CSAMT data is presented in this paper on results from Glass EarthÆs Tahunaatara target, where CSAMT surveys have identified zones of epithermal mineralization confirmed by exploratory drilling.

The City of Henderson, Nevada is experiencing extraordinary population growth. Some residential development requires blasting to be conducted at close proximities to high-value houses. Blastingrelated concerns voiced by the community residents include dust, noise, fears of damage to residences, and claims of insufficient controls exercised by the blasters. Residents perceive geological conditions are adverse to the protection of structures at the current vibration regulatory limit of 0.5 in/s. Airblast limits are 120 dB. Vibrations felt within structures leave home owners with the perception that damage is taking place. New cracks appearing in homes at distances far from the blasting are being blamed on blasting.
