Separation Technologies, LLC (ST) has developed a processing system based on triboelectric charging and electrostatic separation that provides the mineral processing industry a means to beneficiate fine materials with an entirely dry technology. The environmentally friendly process can eliminate wet processing and required drying of the final material. The process requires little if any pre-treatment of the material other than grinding and operates at high capacity ? up to 40 tonnes per hour by a compact machine. Energy consumption is low, approximately 1 kWh/tonnes of material processed. Since the only potential emission of the process is dust, permitting is typically relatively easy. In contrast to the other available electrostatic separation processes that are typically limited to particles greater than 75 µm in size, the ST belt separator is ideally suited for separation of very fine (<1 µm) to moderately coarse (500 µm) materials with very high throughputs. The triboelectric particle charging is effective for a wide range of materials and only requires particle ? particle contact. The small gap, high electric field, counter current flow, vigorous particle-particle agitation and self-cleaning action of the belt on the electrodes are the critical features of the ST separator. The high efficiency multi-stage separation through charging / recharging and internal recycle results in far superior separations and is effective on fine materials that cannot be separated at all by the conventional electrostatic techniques. Since 1995, this triboelectric process has been extensively used for the beneficiation of coal fly ash with eighteen separators in place and over 100 machine-years of operation at locations in the North America and Europe. The technology has been also successfully applied to the beneficiation of a variety of minerals including calcium carbonates, talc, and potash.

This paper is aimed to elucidate the problem of copper losses in pyrometallurgical slag. Currently, flotation is used to recover copper from the slag and return the metal into the pyrometallurgical process, but the percentage of recovery frequently remains unacceptable. The process of copper leaching from the slag flotation tailings using biologically regenerated ferric sulfate is considered here as an approach to the issue. A sample of the slag flotation tailings containing 0.67% Cu and 4.99% Zn was supplied by the Urals Mining and Metallurgical Company (UGMK, Russia). The Cu and Zn speciation analysis of the sample demonstrated that Cu occurred as 58.1% oxide, 15.4% native Cu, and 18.1% secondary sulfides whereas chalcopyrite proportion was as low as 8.4%. Prevailing Zn species were refractory (58.9% Zn ferrite), and zinc oxide and silicate species made just 37.2% of the total metal content. The silicate generated silica gel that strongly hampered filtration. As demonstrated, Cu recovery is a possibility, which is apparently not the case with Zn. In this work, the stirred tank bioreactor acid leaching employing bacterial Fe3+ sulfate solutions was studied, with ferric sulfate being a product of Fe2+ biological oxidation and not the chemical reactant adding of Fe3+ sulfate. Acidithiobacillus, Sulfobacillus, and Leptospirillum bacilli were employed in Fe2+ biooxidation. Temperature, pH, Eh, S:L ratio, leaching time, and Fe3+ concentration in the source leachate as the process controls were considered. As demonstrated, the process employing biologically regenerated ferric sulfate proved to be more efficient than conventional chemical leaching. Under the optimum conditions, the proportion of Cu extracted into leachate during 2 hours was 79.1%, and that of Zn 27.2%. Precipitation of high-grade Cu sulfide served to extract the metals from the leachate, and Cu extraction was 99.7%. All in all, 23.2% Cu, 0.03% Zn, and 0.02% Fe was returned into the pyrometallurgical process. Keywords: slag flotation tailings, copper leaching

The surface-active agent, like sodium humate, in the present systems produces a very stable suspension. Saline water up to 15% is used as a flocculating agent for recovery of water from the dispersed phase containing 1% solid. The recovered water in the presence of humate at different concentrations (0.05-0.2%) and at pH 8 also produces a stable dispersed phase of iron ore fines and tailings. The beneficiation techniques adopted in the present systems can increase ~ 2-3% iron value in the concentrate of iron ore fine, however, for tailings the increase in iron value is not observed. Positron Emission Particle Tracking (PEPT) and the Discrete Element Method (DEM) are used to investigate Power Draw in a laboratory scale tumbling mill. The mill is run dry in batch mode at different speeds using mono-size charge of glass beads, and is mounted along with a torque transducer to measure power. Particle tracking information from PEPT is used to reconstruct the motion of glass beads and infer the overall charge behavior, while DEM is employed to simulate particle motion and interaction, with collision mechanics calculated using the Hertz-Mindlin contact model. For PEPT and DEM data, the product of torque and average angular velocities in discrete cells are accumulated to obtain mill power. This method is found to be within statistical agreement with measured power for all tests. Spatial distributions plotted from this approach highlight the regions of the mill that draw the greatest power. A second technique to obtain Power Draw from DEM data which sums particle forces against the mill geometry is similarly found to accurately predict mill power with lower statistical error. The development of surface charge of serpentine mineral and implications for sulphide ?otation have been studied through flotation tests, sedimentation tests, zeta potential measurements and optical microscope photos. The results show that the serpentine mineral was positively charged at an extensive pH range, with an isoelectric point (IEP) of 11.9. The magnitude and sign of the pyrite particles were pH dependent and were negative for pH values above 2. At pH value 9, where ?otation of nickel sul?de ores is routinely performed, serpentine and pyrite particles attract through an electrostatic mechanism. Slime coatings of serpentine adhere to the surface of pyrite, reducing pyrite flotation recovery. The removal of magnesium ions from the serpentine surface by acid leaching results in a decrease of serpentine IEP and eliminates the adverse effect of serpentine on pyrite flotation. Therefore, it has been clearly established that the surface charge value developed in the serpentine/aqueous electrical interface is a function of the serpentine surface incongruently dissolution. As a result of hydroxyl dissolution, the magnesium ions are left in serpentine surface, which is responsible for serpentine surface charge. The methods, which can remove magnesium ions from serpentine surface, can be used to eliminate the adverse effect of serpentine on pyrite flotation.

Research and Development Centre for Iron and Steel (RDCIS) a unit of Steel Authority of India Limited (SAIL) is continuously engaged in reduction of energy consumption at SAIL plants by implementing innovative and new concepts. In this regard, continuous efforts are being made to recover waste heat in Sinter Plants. This paper discusses existing waste heat recovery measures taken and proposed measures planned in Sinter Plants. One such effort is on waste heat recovery from sinter coolers. Hot sinter is discharged to the crusher at the end of the sinter machine at a temperature of 500 to 800°C. Temperature of hot sinter is brought down to nearly 100°C in the sinter cooler with air-cooling. The air after cooling the sinter is generally discharged to the atmosphere at about 225 to 300°C. It is planned to recover heat from the hot air that is being released to atmosphere and heat the process water, which is being added at ambient temperature in mixing drum at Bhilai Steel Plant. The temperature of raw sinter mix will be raised by addition of this hot water, which will help in improving the productivity of sinter machine. It is estimated that Waste heat recovery to the tune of 1.5 to 2.0 Gcal/h is possible with reduction in CO2 emissions in the range of 4000 to 5000 ton/year. The novel approach that is being adopted is addition of hot water in mixing drum for higher sinter productivity for the first time in India. Copper nickel separation is performed by mineral processing techniques both pre and post smelting in Copper Cliff at Vale Canada?s Operations. The separation at Clarabelle Mill takes advantage of the ore mineralogy to affect a separation on the rougher concentrate where chalcopyrite and pentlandite exhibit high liberation and high recoveries thus their separation is simple although incomplete. The copper concentrate comprises only 50% of the copper in ore with the remaining copper being separated post smelting in the Matte Separation plant where the slow cooled Bessemer Matte is again treated by mineral processing operations using flotation to separate the chalcocite and heazlewoodite and magnetic separators to remove a metallic nickel alloy. This paper discusses the mineralogy, separation processes and work currently underway to improve the separation of copper from nickel in these plants.

The wet preconcentration of haematite, comminuted by high-pressure grinding roller was studied, using the cylindrical ferromagnetic medium. The effects of various factors including rod diameter, rod gap and background magnetic field intensity (BMFI) on the performances of preconcentration for different size fractions and the force analysis of single mineral particles with different diameter in the separation zone were emphatically investigated. The results showed that as the rod diameter increased, the rod gap decreased, and the BMFI increased the tailings grade and the tailings yield reduced while the concentrates recovery raised that was regardless of variations in feed size distribution. For the -3.2+0.18mm size fraction preconcentration, the magnetic medium with a rod diameter of 4 mm and a rod gap of 7 mm at BMFI of 454kA/m is used to get a higher performance. For -0.18mm size fraction preconcentration, the magnetic medium with a rod diameter of 4 mm and a rod gap of 4 mm at BMFI of 263kA/m is used to get a higher performance. After the classifying preconcentration, at the optimum condition, the overall concentrate grade increases by 9.56 percentage points and the concentrate recovery is up to the 82.67% with a tailing grade of 10.68% and a tailing yield of 40.31%. The magnetic force, exerted on weekly magnetic minerals was proportional, to the specific susceptibility and square of BMFI. For the same BMFI, the magnetic capturing force on coarse particles increased, and that on fine particles decreased with the increasing of rod diameter. For the lean locked-particles, considering the gravity and viscous resistance of particles, rods with a big diameter were beneficial to the capture of coarse particles and had no influence on the capture of fine particles, while rods with a small diameter were good for the capture of fine particles and not suitable for the capture of coarse particles of lean locked-particles. South African is a repository of significant deposits of a variety of minerals. The Citigroup confirms this assertion with an estimate of in-situ valuation of US$2.5 Trillion. The mining sector plays an important role in the South African economy. In addition to the mineral resource base South Africa has other comparative advantages. Firstly, South Africa retains major mining companies that participate globally, including Anglo American, Goldfields and De Beers. Their global involvement offers much to the local mining sector and the broader economy. Secondly, government established research councils. The Council for Geoscience (CGS) was established to manage the Geological Survey of South Africa, including the reduction of geo-scientific investment risk. The Council for Scientific and Industrial Research (CSIR) promotes industrial development, including mining technology development. Mintek undertakes mineral research from mineral examination of ores, to extraction and refining technologies and manufacture of end products. Thirdly, South African universities teach and conduct research along the mineral value chain. They have increased their minerals graduates? capacity, thus advancing knowledge and skills. Knowledge and technical progress are behind productivity growth and emergence of competitive advantage. The research and development (R&D) capabilities of industry, science councils and universities, working in unison, will enhance the competitiveness of the South African mining industry. The National System of Innovation (NSI) requires multi-disciplinary, collaborative research. Key R&D elements, including skills and expertise, funding and facilities, must be available to implement a long-term national strategy or programme. Improved international collaboration and partnerships between government, academia and industry driven human resource development (HRD), ultimately develop the critical mass for inter-generational skills requirements. This trend requires an expansion of research collaboration programmes. Decisions involving investments and collaborative actions pertaining to R&D in the sector necessitate an analysis of the South African mineral value chain R&D capability. This paper analyses the evolution of R&D capability from exploration to refining, tertiary education, science councils and industry. The political economy of the evolution of this capability is analyzed in relation to the central role that the South African government plays in creating an appropriate supporting environment and related initiatives to enhance R&D and innovation. Based on lab and pilot-plant tests to recover gold, silver and lead of a Russian deposit, a collective and flotation concentration flow sheet with lead and sulfide concentrates was proposed. The type of the deposit is gold-sulfide-quartz-bearing. The recovery of gold, silver, and lead to a lead concentrate was 47.4%, 68.1% and 70.7%, respectively. The grade of gold and silver grade was 170 g/t and 372 g/t, respectively. The mass percent of lead, zinc and arsenic mass percent was 41.7%, 0.34% and 0.63%, respectively. The recovery of gold and silver recovery to a sulfide concentrate was 50.1% and 28.8% at the grade of gold 20.5 g/t and silver 66.2 g/t. Sulfide concentrate with arsenic mass percent ~3% was biooxidised followed by CIL and obtaining metal at the site as well as zinc concentrate from bioleaching solutions with zinc mass percent 45% at its 64% recovery. The total gold and silver recovery using a developed technology with the account of their treatment at a polymetallic plant was 92.2% and 93.7%, respectively.

TATA STEEL is the pioneer in coal beneficiation in India. The first coal beneficiation plant was set up in 1951 at West Bokaro and subsequently in 1953 in Jharia. Over the years more beneficiation capacity was added by setting up new coal washeries in both West Bokaro and Jharia, the coal divisions of Tata Steel. currently the beneficiation capacity available is 8.5 mtp aappx Being a captive supplier supplying the coking coal as per demands of our steel works is challenging in the sense that the intent is to leverage the captive raw material advantage and select the best strategy for maximizing value up to steel making. The beneficiation plants were designed to produce clean coal up to 17% ash. With the demand of increasing productivity at the blast furnace the clean coal ash was lowered. subsequently the processes were audited and efficiency improved. The next challenge was to improve the throughputs in the existing plants to maximize the clean coal production. The upgradation was designed in house and implemented to upgrade the plant from nameplate capacity of 2.1 mtpa to 4.5 mtpa while the yearly production targets were also achieved. The presentation will detail the different phases of improvements, process followed, challenges faced, and the results as achieved in the process. The bioremediation of zinc was carried out using Pseudomonas alcaligenes, a Gram negative heterotroph. The parameters such as pH, bacterial cell number, initial metal concentration, and interaction time on the biosorption of zinc were studied. The maximum zinc uptake was found to be about 95% at pH 5 and biomass loading of 2.7x1010cells/mL. The biosorption isotherm for zinc exhibited Langmuirian behavior and the Gibbs free energy of biosorption was determined to be -31.2 kJ/mol, indicative of coordination of zinc with the functional groups on the bacterial surface. The adsorption kinetics followed a pseudo-second order equation. FTIR and EDAX studies confirmed the interaction of zinc with the biomass. The mechanisms of metal-microbe interactions are discussed.

In the present work an attempt has been made to study beneficiation of low-grade iron ore associated with manganese clay by selective flocculation. The representative samples obtained for this purpose were initially subjected to chemical and mineralogical studies. The chemical analyses indicated 42.56 % Fe, 6.25% Mn, 8.72 % SiO2 and 13.60 % Al2O3 in the representative sample. The mineralogical analyses carried out under optical microscope showed that the ore mineral predominantly comprised of iron oxides and hydroxides along with manganese and silicate as gangue minerals. Prior to the beneficiation studies, the samples were subjected to settling tests. These tests were carried out by using poly acrylic acid (paa), poly acryl amide (pam) and guar gum (gg) as the flocculants. From these studies it was observed that settling rate of particles increases with increase in pH and a maximum settling rate of 0.23 cm/secwas obtained at pH 9 in presence of poly acryl amide. Further, the samples were subjected to selective flocculation studies using above-mentioned reagents. From these studies better results were obtained in the experiments carried out with poly acryl amide as the flocculant. Thus, it was possible to upgrade the iron content from 42.5 to 53%, with a recovery of 92%. However, 51% Fe with recovery of 87% and 50% Fe with recovery of 94 % was obtained using poly acrylic acid and guar gum respectively.

The simulation study on the process of iron ore beneficiation plant of Essar Steel, Kirandul was carried out. The iron ore fines and slimes generated nearby Bailadila mines of NMDC are used as raw materials for this beneficiation plant. The capacity of the plant is 1400 TPH operating in parallel in two streams. The capacity of the plant was utilized about 60% of throughput capacity. To improve the plant capacity as well as quality performance, the simulation study was conducted to detect the bottleneck of the process. The process samples were collected from input and output of each processing unit operation to generate the data base for simulation study at the feed rate of 400 and 500 TPH of iron ore fines in a single stream. The characteristics data i.e., breakage and selection functions were generated using MILLSOFT package for simulation of ball mills. Then MODSIM package was used to evaluate the performance of each unit operation to identify the bottleneck. It was established by a simulation study that the intermediate thickener draws high current when the feed rate is more than 400 TPH due to high torque drawn by rotating rake because of presence of coarse particles in the input stream to thickener. The problem was sorted out by classification of input stream of thickener to remove the coarse particles. Then the process was simulated at its rated capacity, and experimental validation studies at the plant were also conducted at the feed capacity of 600 and 700 TPH by modification of process flowsheet. The experimental data was almost matching with simulated data. Finally, the processing plant is running with full rated capacity without any bottleneck. Metallurgical results for the copper-nickel disseminated ores were improved by using ultrasonic treatment. This has been demonstrated by processing of bubble-pulp flow in the reactor zone of a reactor-separator flotation machine. It can be explained by changes in mineral and size composition of the concentrates. Thus, the selectivity of Cu/Ni flotation for different values of the hydrodynamic parameter increases considerably. Additional effect of the ultrasound treatment has been noticed under conditions when the detachment of the gangue minerals from bubbles can be controlled. Reactor-separator has advantages over other types of flotation cells for this purpose. In fact, the weak diameter of reactors make more efficient the ultrasound effect than in conventional impeller or column flotation machines. A combination of ultrasonic treatment with original organization of gas pulp flux in the reactor-separator allows to obtain significant effects in the flotation attachment/detachment subprocesses, enhancing the process selectivity and/or recovery of substances. Increase of total recovery of copper and nickel into bulk concentrate at constant grade is 8.5% for coarse disseminated ores. For copper ore, copper recovery increased by 10% at unchanged grade of 11.7% and nickel recovery gained 17% at the constant grade of 2%.

This investigation was undertaken to assess the possibility of ash and sulfur removal by microbial action of high sulfur-content coal. Thiobacillus ferrooxidans and Thiobacillus thiooxidans have been used for biodesulfurization of coal. Feed samples were provided from Tabas coal mine located in Yazd province, Iran. The sample contained 28.80% ash and 2.30% sulfur. Flotation tests were implemented to optimize the effective parameters in these cells which were constant during bio-flotation tests. According to the results, obtained from various tests using Taguchi orthogonal array design (L27), the values of optimized parameters were pH at 7, 1000 g/t gas oil as a collector, 10% solid content, 15 min conditioning time, 100 g/t MIBC as a frother and 800 rev/min rotor speed. Bio-flotation tests are carried out by means of laboratory double discharge cell and mesophilic bacteria as depressant reagent using above mentioned optimized parameters. The bio-flotation experiments were conducted based on a Taguchi orthogonal array design (L9) with four variables (bacteria type, bacteria count, rotor speed of mixer and bio-conditioning time). The collected data was analyzed by using DX7.0, Minitab14.0 and WinRobust1.02 softwares for evaluation the effect of each parameter on the optimization criteria. Considering the highest combustible recovery and the lowest ash and sulfur content, the value of optimized bacteria type, bacteria count, rotor speed of mixer and bio-conditioning time were Thiobacillus ferrooxidans, 5×107 cells/g(coal), 100 rev/min and 20 min respectively. Under this condition, ash and sulfur content and combustible recovery were predicted 12.39%, 2.08% and 82.03% respectively.

Reverse flotation process tests were conducted for marine sedimentary silicon-calcium phosphate ore in this research. The research findings showed that by adding antifoamer, a concentrate with P2O5 32.36%, SiO2 10.69%, MgO 0.67% was obtained, with recovery of P2O5 being 88.12%. Such is a satisfying result, when compared with the original mineralogical component of P2O5 26.64%, SiO2 11.51% and MgO 3.36%. When using antifoamer, the SiO2 grade of the concentrate increased 0.55%, the MgO grade decreased 0.64%, while P2O5 recovery increased 2.69% compared by adding no antifoamer. Adding antifoamer is favorable to increase the grade and recovery of P2O5. Therefore, antifoamer is necessary. Tests of synergistic reaction of antifomer indicate that the appropriate consumption of the antifoamer is 275g/t CY and 1Kg/t TWF. The paper presents the results of characterization and beneficiation studies carried out on a lean grade tungsten ore sample from Degana, India. Basically, three different routes, involving gravity separation, magnetic separation, and froth flotation were studied for concentration of the sample by physical and physico-chemical methods. Considering the low recovery by physical methods, efforts were put in to produce a tungsten concentrate by physical methods suitable for subsequent hydrometallurgical recovery of tungsten as ammonium para-tungstate. This strategy proved quite helpful in minimizing the losses of tungsten in tailings. Based upon these studies a novel integrated technological process flow-sheet was developed for the exploitation of lean grade tungsten ore deposit of Degana, India. The more efficient production and use of mineral resources is a major objective of our sustainability efforts. Resource characterization is a critical component for optimization of the mine-to-mill process, including innovative processing for sustainable growth. Such characterization is now referred to as geometallurgy, with advanced instrumentation including, for example, particle size analysis, XRF, XRD, NIR, automated SEM/EDAX analysis (QEMSCAN, MLA), and high resolution X-ray micro tomography. Geometallurgical information is important for exploration, deposit evaluation; mine planning, design and analysis of separation processes, etc. Characterization of mineral processing particles in 3D is now possible using high resolution X-ray micro tomography (HRXMT), and such HRXMT systems have been installed at several laboratories around the world. After review of principles, the features of such HRXMT analyses are presented including size/shape, damage state, mineral phase identification, and evaluation/isolation of trace mineral particles. With new algorithms for image analysis, quantitative data treatment is possible for construction of liberation-limited grade/recovery curves, for the determination of specific crack surface area, and for complex texture analysis including grain exposure. Finally, new tomographic characterization possibilities are discussed to provide the foundation for the development of advanced, innovative processing strategies for sustainable growth. In this study, approximately 3 tons of coal sample taken from thickener entrance was prepared by mineral processing techniques and cleaned by gravity methods. The samples were classified to 5 size fractions by wet screening. The size fractions of +1mm and -1 +0.500 mm were chosen for direct consumption or cleaning by spirals. The studies by Multi Gravity Separator (MGS) were carried out with the -0.500 +0.280 mm and -0.280 +0.020 mm size fractions where the -0.020 mm fraction does not used in the experiments. The clean coal fractions of +1 mm and -1 +0.500 mm obtained by classification were subjected to lower calorific value (LCV), ash and total sulphur analyses. The results were 4168-4946 kcal/kg (on dry basis), 31.01-38.54 % ash and 4-4.27 % total sulphur content respectively. The results of the clean coal concentrated by MGS experiments in -0.500 +0.280 mm fraction was found 5918 kcal/kg LCV, 19.82 % ash content and 80.47 % combustible recovery. The results for the -0.280 +0.020mm fraction were 6004 kcal/kg LCV, 19.19 % ash content, 80.47 % combustible recovery respectively. With reference to the above experimental results, pre-economic evaluation studies were completed and decided to construct an additional unit to the plant. Capacity of the constructed unit is 75.000 t/y which corresponds $ 2.600.000 income in a year. General Directorate of Turkish Coal Enterprises concluded to apply this project to the other coal washing plants in the country due to the successful results of this study and laboratory studies has been going on by MTA currently.
