After almost half a century of experience in using DRI/HBI in electric arc furnaces (EAFs), and taking into account the decrease of natural gas cost in the USA, it is interesting to revisit some trends and controversial issues around this alternative iron source. This paper reviews aspects like the evolution of iron ore quality and its influence on EAF operation; DRI stockpiling and transport, regarding the risk for selfcombustion; optimum charge design; cold DRI/HBI charging (fifth hole, bucket, transporter); hot charging (ways and results); carbon content, metallization and silica in DRI/HBI, and its influence on EAF operation and performance; oxygen / carbon balance; chemical energy and DRI/HBI charge.

Rourkela Steel Plant (RSP), which is operated by the Steel Authority of India Limited (SAIL), was inaugurated in 1959 and was the first Integrated Steel Plant in the public sector in India. In 2013, RSP commissioned their No. 5, 4060 m³ Blast Furnace, India's largest. It was built as a turn-key project by a consortium consisting of Danieli Corus and Tata Projects Ltd. and is entirely based on the technology and know-how of Danieli Corus. The new Blast Furnace is the key element of an expansion program that doubles the plant's production capacity and with much of the existing ironmaking capacity reaching the end of its technical and economic life span, it enables RSP to meet existing as well as growing demand for its products. This article discusses how this greenfield Blast Furnace was built in an existing and operating Integrated Steel Plant. It covers the accommodation of land, planning of the new installation to fit the available plot as well as the updated logistical lay-out of the plant. Technical details of the installation are presented, including their consequences for RSP's environmental performance and new perspectives for campaign planning.

The customer asked for a 5” angle roll pass design. For this angle, in a normal pass design, a 160mm billet is required. For the production of this billet would be necessary a new 160mm mold for the Continuous Casting Machine, which produces 150mm billets, increasing the complexity of the melt shop. The rolling mill is designed to produce angles up to 4", technical information recommended the replacement of a gearbox because this process would generate torque up to 15% above nominal. An innovative roll pass design was done using 150mm billet using the Aparecido-W Method that cause a higher spread in the first three passes, thus reaching the desired leg length. As this method is not used in any other known rolling mill, a FES (Finite Element Simulation) and FEM (Finite Element Modeling) was done by a Research & Development center which demonstrated that the design was viable. From July, 2018, three tests were done being produced around 700 t of good quality products without difficulty of set up. The rolling mill team carried out this project at a very low cost and in record time of five months. The average torque of the motors was 36%, without overload for the equipment.

Fibras de fique (Furcraea Andina) estão entre as lignocelulósicas naturais com grande potencial para utilização em compósitos poliméricos. O presente trabalho avalia a resistência ao impacto deste tipo de compósito com matriz epoxídica reforçada com diferentes percentuais de fibras de fique. As fibras foram embutidas sob pressão em mistura com resina epóxi DGEBA/TETA curada à temperatura ambiente por 24 horas. Os corpos de prova normalizados foram confeccionados com percentuais de até 30% em volume de fibras de fique alinhadas ao longo de todo o comprimento, estes corpos de prova foram então ensaiados em pêndulo de impacto Charpy e as superfícies de fratura analisadas por microscopia eletrônica de varredura, MEV. A resistência ao impacto aumentou substancialmente com a quantidade relativa de fibra de fique reforçando o compósito. Este desempenho foi associado à dificuldade de ruptura imposta pelas fibras bem como ao tipo de trincas resultantes da interação fibra de fique/matriz epoxídica que ajuda a absorver a energia do impacto.

O uso de tecnologias baseadas em fontes renováveis para a geração de energia elétrica, tais como a solar e a eólica, tem apresentado-se como uma alternativa a ser implementada por estes setores para atender às exigências do mercado, se beneficiando da difusão da tecnologia e uso destes equipamentos, para a consciente utilização da energia elétrica. A instalação e avaliação de novas fontes de geração de eletricidade estão sendo desenvolvidas pelo projeto Cidade Inteligente de Búzios através da implantação de painéis fotovoltaicos e aerogeradores de pequeno porte em unidades consumidoras residenciais, comerciais e industriais e alguns resultados estão apresentados neste texto.

The aim of this work was to heat treat and characterize sintered valve seat inserts (VSI). The powder metallurgy route was the only way found to substitute cobalt and lead, used in the VSI original alloy, due to their high cost and toxicological effect, respectively. The studied VSI was obtained with AISI M2 high-speed steel powder mixed with iron powder and other additives such as manganese sulphide, graphite, zinc stearate, carbides and copper, which was added by metallic infiltration. All the VSI were air quenched and double tempered, for one hour each, at seven different equidistantly temperatures, ranging from 100 °C up to 700 °C. The physical and mechanical properties were evaluated by means of the VSI apparent density, apparent hardness and crush radial strength. The chemical composition was determined through gas analysis, for the light elements such as carbon and sulfur, and energy dispersive X-ray fluorescence spectrometry for other elements. Microstructural characterization was performed with the support of scanning electron microscopy and energy dispersive spectroscopy. Regarding the VSI final application, the best results were achieved with the inserts air quenched and double tempered at 600 °C.

The Pickling Line and Tandem Continuous Mill (PLTCM) at Ternium Pesquería Facility with a Five Stands, Six High configuration started in 2013. Manufactured by PRIMETALS, to produce steel to exposed automotive market, Turnkey project, with supervision of best practices from Nippon Steel. The main equipment that the process has are; Laser welding machine, 3 loopers, Scale Breaker, jet Pickling tanks, Inspection Station and COGNEX System Side Trimmer (flying width change), Type of Mill: UCMW(S) Carrousel, 2 Tension Reels. The principals goals are, Simulate production programs, validate materials for thin thicknesses before processing, low Re-welds, optimization use Cognex, good performance in Thickness, flatness and productivity.

The present steel economy drastically increases the financial strain on blast furnace operators. As a consequence, the importance of reliable cast floor operations is increasing drastically, which has a direct influence on the required clay mass and tapping equipment performances. When using modern high performance clay masses, pneumatic taphole drilling machines quickly reach their performance limits, which has made fully hydraulic drill hammers a standard in modern cast house operation. Besides the well-established hydraulic TMT hammers with high impact energy, an alternative version with lower impact energy, but high impact frequency was developed by TMT in the past, in order to achieve improved taphole protection. TMT’s recent research has shown that the drilling requirements inflicted by the taphole condition change over the taphole length, which has triggered the development of a new hammer, capable of switching between a high impact frequency mode and a high impact energy mode.

Today, solutions to optimize Capital Expenditure (CAPEX) & Operational Expenditure (OPEX) for small capacity Cold Rolling Mills (CRM) as well as for high capacity CRM are available, as extensively described by various Original Equipment Manufacturers (OEMs) & steel makers. A suitable solution for small capacity CRM is to start with a single stand reversing mill (up to 400 ktpy, depending on product mix), which can then be expanded into a twin stand mill (up to 900 ktpy, depending on product mix). The main drawbacks in conventional practice are the off-gauge length in single stand set-up and the long downtime of the mill during the erection of the second stand. For higher productions CRM, it is common practice to directly select a new Pickling Line Tandem Cold Mill (PLTCM), with a high CAPEX. Is there an in-between solution that would allow to start with limited output and CAPEX, without jeopardizing the ultimate expansion goal (1.2 to 2 mtpy), for which PLTCM is the best techno-economical choice? In the absence of a solution, JOHN COCKERILL developed an integrated solution that limits the CAPEX in the first phase of development, without crippling affecting future endeavors through an easy and economically sustainable expansion into a PLTCM, without long production downtime. The solution consists of first installing a twin stand mill, expandable into a tandem mill thanks to a smart design of the line. It is therefore possible to limit the production to 900 ktpy in the first phase of the project and then convert the mill into PLTCM in the second phase to increase the production from 1.2 to 2 mtpy, depending on the market trends and financial capabilities. In summary, JOHN COCKERILL has developed a smart new layout in reversing phase combined with a brand new rolling strategy to optimize productivity and limit off-gauge, compared to conventional solutions (patents pending). In addition the layout enables an easy conversion to tandem mill without high over investments, which is more sustainable financially than the initial purchase of a PLTCM. Long downtimes to allow for capacity extension, detrimental to this phase-by-phase approach, are also avoided. Technical and process description of the new layouts and rolling strategies, together with CAPEX & OPEX descriptions of the phases are detailed in this paper.

During the last years Riva Acciaio Verona has taken the decision to invest in the route of a fully automated meltshop. The aim is to reduce at the minimum the operator's intervention from the bucket preparation till the ladle transfer to the continuous casting bay. The foundation for achieving the goal is the introduction of innovative technological solutions (fully automated cranes for bucket charge in the EAF, robots for sampling, etc. The paper underlines how the different solutions are based on the best practices to improve operator's safety and describes the different steps of the project, the different solutions adopted and the results in terms of production, energy savings, cost reduction and improved safety. Details are presented for: scrap yard management and bucket preparation, EAFs centralized controls and related robots for auxiliary operations (sampling, EBT cleaning, scraper for slag door automation, complete mass & energy balance based on process control), LFs centralized controls and process integration.

We are at the beginning of an era of profound transformation and human progress — a new industrial revolution. This “Automation of Everything” era will be brought about by digital interfaces, data analysis and control of the physical world through networks employing the Nokia Bell Labs Future X1 architecture — networks to support the digitization and connection of everything and everyone with the goal of automating much of life. The interconnection of robots, machines, drones, sensors, processing platforms and people through Future X networks will provide transformative tools for the automation and optimization of factories and warehouses, ports, electric grids, transportation networks, food, healthcare, construction, logistics and supply chain, emergency response, mining, and other physical industries. To date, the level of automation has been modest at best. Automating these physical industries — industries that account for 70 percent of the US Gross Domestic Product, for example — has the potential to drive significant increases in the world’s economic productivity.2 Realizing the potential of this next industrial revolution will require billions of wirelessly connected endpoints for high fidelity physical-to-digital conversion, millisecond response times to tightly control and coordinate machines and robots, and intelligent analysis to optimize real-time decisions — tasks beyond the reach of current networks. Increased levels of automation are already being achieved through the use of 4G advanced wireless access technologies. The untethering of sensors and actuators in industrial environments through the low-latency, high-bandwidth, high-reliability, and massive scale provided by 5G wireless access will complete this evolution, providing an unprecedented ability to digitize, analyze, comprehend and manipulate the physical world at a scale never previously thought possible. These new capabilities will enable us to create digital models of the physical world with ever higher levels of fidelity, further enhancing our ability to improve operational efficiencies and increase productivity and worker safety. Doing this will require a dramatic evolution in network architecture toward massively distributed cloud control and baseband capacity to achieve the required ultra-low latency and ultra-high bandwidth for industrial and infrastructure automation services — the Future X architecture. In early 2019, Nokia Bell Labs will publish a sequel to “The Future X Network: A Bell Labs Perspective”. “Future X for Industries: A Nokia Bell Labs Perspective” will explore how the Future X architecture will automate many of the world’s physical industries, including chapters devoted to electric power, cities, rail, mining, public safety, manufacturing, ports, logistics and supply chain, and an overarching chapter devoted to securing this highly automated world. Whereas only a handful of decades ago, typical blast furnace working volumes were below 1000 m³, such furnaces are currently designated compact or even mini blast furnaces. For certain business cases, however, small furnace sizes remain an attractive option. Decades ago, this size blast furnace would have produced a maximum of 0.3 Mtpa with its 600 m³ working volume over a campaign of up to four years. The current state of technology and operational know–how will allow a similarly sized furnace to produce over 0.7 Mtpa while achieving the multiple decade campaigns that have become familiar to steel producers in full sized operations. This level of productivity, but especially the reliability and supply security associated with mature technology, allows for integration into minimills or taking a first step towards a full scale BF–BOF integrated mill. Steel producers considering such scenarios, which are typically attractive for emerging economies, are confronted with fundamental decisions, one of which is for the technological basis for the compact or mini blast furnace to be included in the plant. This article addresses some of these decisions from an operations–based perspective. A small number of case studies is included.

Multi-disciplinary engineering analysis and advanced modeling techniques were used to identify and develop low cost design modifications to improve a blast furnace hot blast air distribution main that experienced frequent refractory failures. Piping flexibility analysis helped identify the root causes of refractory damage and determine the need for new expansion joints. Finite element analysis was used to optimize a custom-designed elbow-to-elbow tie-rod system, which ensures thermal expansion loads are not placed on connecting piping. Heat transfer coefficients through the elbows were estimated using computational fluid dynamics (CFD) flow modeling. The cast refractory design was changed to a more reliable brick refractory design. Excessive draft was occurring during furnace back-drafting, so the system was assessed using CFD, and a passive flow-reduction spool was designed. This firstprinciples engineering design approach allowed for optimization and verification, ensuring that the new design addressed the root cause of the previous deficiencies.

Slitting processes have been used for many years to increase the productivity of smaller diameter deformed bars, without making major investments in the rolling mill. This technology is used mainly for the production of reinforcing bars (7-20 mm diameter), but successful applications exist also for round bar production. The multi-slitting process enables to produce up to 5 bars starting from one billet, thus increasing the productivity of the smaller products. Danieli Morgårdshammar, world leader in the supply of rolling mills for long products, has been a front-runner in slitting technology since its first applications and has recently developed, first in the world, the technology to produce 5X8mm rebar. This process has been recently applied in BRSM steel, a company based in Bangladesh which is a worldwide benchmark for slitting technology performances. This paper presents the necessary modifications which need to be considered when developing a 5-strand slitting project (and multi-strand slitting projects in general), as well as the results obtained at BSRM Steel when the process was implemented in 2016, the first rolling mill in the world rolling 5X8 mm slit rebars.

Energy efficiency, equipment reliability and cost reduction are of the key factors in any efficient plant. Badische Stahlwerke (BSW) started using its own burner technology in 2001, this was developed by Badische Stahl-Engineering (BSE). Over the past 15 years, Badische improved all aspects of its Virtual Lance Burner (VLB), to perfectly fit all steelmaking requirements. This tiltable VLB was first tested at BSW’s electric arc furnace no. 2 in 2012. Promising results like reduction of refractory wear, energy efficiency, reliability, etc., were obtained. At the same time the existing VLB system was further improved with regards to the design of the water-cooled copper box. Today in 2016 both EAFs at BSW are equipped with the new patented tiltable system and the new copper box design. The paper will describe the results of the past years at Badische, but will also show the performance at other installations.

In this paper we will discuss the benefits of a very innovative way of introducing MgO in the blast furnace operation through the sinter, using mini lumps of dunite. By changing the traditional way of using an MgO bearing material in fines form (particle smaller than 5 mm), most of the MgO inserted material behaves as inert during the sintering process, with the effect of having the following parameters (among others) improved: productivity at the sintering bed, permeability inside the blast furnace, energy consumption, stability of the operation.

Segurança da informação é um tema crescente dentro do ambiente de Tecnologia de Automação. Da mesma forma que para outras rupturas que ocorreram, as grandes empresas desempenham um papel de vanguarda também quando se fala em segurança da informação. Grandes empresas, no geral, possuem diversas instalações. Neste caso, em se tratando de segurança da informação, é fundamental que os riscos sejam identificados e os controles sejam definidos e implantados de maneira integrada, de modo que vulnerabilidades quando exploradas não afetem o negócio como um todo. Desta forma, recomenda-se fortemente a adoção de um programa de segurança da informação com a participação das diversas instalações em vez de projetos isolados. Este trabalho apresenta a estratégia para o desenvolvimento deste programa através da adaptação de boas práticas e frameworks de referência, como ISA-62443 e NIST SP 800-82. As fases de concepção e desenho do programa estão contempladas, tomando como caso de referência o Programa de Cyber Security para Sistemas de Automação Industrial da Vale. Este programa foi concebido para ser abrangente nos aspectos de segurança da informação, considerando a situação individual de cada mina, usina ou porto envolvido, e estruturado de maneira a ser expandido facilmente para outras instalações.

Pittini Group has contracted Danieli in 2011 for the supply and replacement of the existing EAF at Ferriere Nord Plant in Osoppo. This was a very challenging project: giving the fact that the Meltshop was operating already under very high performance level, there were many elements involved for the project to improve (reduce the amount of charges, promote highest possible chemical energy utilization, allow best optimization on existing transformer power, modification on Drop Out box and Water Cooled Duct, Hydraulic System for EAF, Scrap Bucket design to fit to new EAF with existing loading and transport system, Automation System Review and Upgrade) as well as limitations of the existing installation (limited space, lifting capacity building and cranes and the required solutions for fast shell and roof exchange). All furnace parts, as well as installation engineering, were developed and discussed carefully with the Customer to either provide proven and reliable concepts, but also to define solutions for fast installation/maintenance access and quick exchange for offline turnaround. In the end, from disassembly of existing equipment up to the first heat of the new furnace, only 38 days were necessary. First heat was made on January 24th 2013, on the 6th production day 32 heats where produced at nominal design capacity and 28 days after start up 100,000 t liquid steel have already been produced.

Com o aumento da exportação do minério de ferro para os mercados asiáticos e consequentes novos parâmetros nas especificações, principalmente granulométricas para o minério com maior grau de pureza, viabilizaram-se importantes mudanças no processo produtivo, como por exemplo, a classificação do minério em sua umidade natural. Os ganhos adquiridos nesta nova condição de processo vão desde o aumento da recuperação mássica (de 90 a 95 para 100%), menor investimento no Capex e Opex, além dos ganhos na área ambiental como a eliminação da água na rota do processo e das barragens de rejeitos com consequente facilidade na obtenção do licenciamento ambiental. Neste artigo apresentamos os detalhes técnicos das condições dinâmicas ideais da peneira vibratória dedicada a esta nova aplicação.

Steelmakers worldwide agree that the most efficient and cost-effective solution in BOF steelmaking is to desulfurize the hot metal between the blast furnace and converter. Various methods are currently in use, among which the Kanbara Reactor (KR, using only lime as a reagent), Magnesium mono-injection (MMI, using only magnesium; also known as the Ukraina-Desmag process) and co-injection (using magnesium and lime/CaC2) are leading. These three hot metal desulfurization methods are compared based on metallurgy, efficiency, costs and overall performance. Both available data from literature and experience from Danieli Corus engineers is used for this study. The KR process is able to reach low sulfur concentrations (> 10 ppm) in hot metal and has lower reagent costs. However, due to higher Fe-loss and heavy wear the KR process has the highest operational costs. The Magnesium mono-injection process is very fast due to the use of the reactive magnesium as reagent. Major problems with resulfurization (sulfur levels below 50 ppm cannot be reached) and the violence of the process made that this process could never get a firm foothold in the western steel industry. The co-injection process with magnesium and lime proves to be able to combine the best of both worlds. It can reach low sulfur concentrations and desulfurize fast. Co-injection is also the most flexible and cost effective.
