Iron Ore - Mineral Processing Overview Several years of iron ore price increases, coupled with a period of strong global demand for raw materials, presented iron and steel producers with unprecedented costs and difficulty procuring the demanded high quantities of iron ore. These conditions spurred many companies to investigate new ore bodies and also reassess past decisions (such as divestment of captive iron ore mines that ensured dedicated supply or a move to reliance on the 'spot market' instead of long term contracts with suppliers) and revisit alternative sources of iron units, including low grade deposits, tailings reprocessing, Ti-rich ores, and iron sands. To properly upgrade these iron sources requires a complete battery of mineral processing techniques. Within different regions around the world, operations and technology have developed to specifically beneficiate the local ore bodies. This paper attempts to bring these different general processing techniques together to allow insight into various common and proven methods of iron ore beneficiation. This paper further explores the current trend to develop global iron ore reserves, and discusses the methods to beneficiate and successfully reduce and smelt iron ore using Outotec's physical separation, direct reduction and smelting technologies for final production of pig iron and slag. Use of these various technologies may allow treatment of what was typically considered a tailings stream into a profitable product.

Invariably when a new plant is cammissioned operations personnel on takeover look at ways and means of reducing certain restrictions and improving process conditions. These improvements are generally of a mechanical/engineering nature with minor metallurgical alterations to fine tune and maximise recovery. Most operations are continually reviewing and updating existing equipment and equipment spares to gain the maximum performance hereby reducing operating costs. Design of current carbon-in-pulp/carbon- in-leach (CIP/CIL) plants has evolved to such a high degree that many of the medium sized plants can have a "blue printed" design from one to the next if the same engineering designer is used.

A gold mine in southern China has transitioned from an open pit operation to a fully underground mine. An overhand mining method is used which requires the mined stopes to be filled with backfill having an unconfined compressive strength of at least 0.35MPa. Tailings from the process plant is deposited into separate flotation and Carbon in Leach (CIL) tailings storage facilities. The tailings has a high fines content and the thickener on site could only produce a dilute flotation tailings at a solids content of about 30 wt%. This resulted in two undesirable outcomes: the density of flotation tailings in the Tailings Storage Facility (TSF) was significantly lower than planned so that the TSF could not store the life of mine tailings and that the backfill product had to include a high percentage of manufactured aggregate and increased cement content to achieve the required strength. This paper presents results of a tailings study which identified that the flotation TSF would be capable of storing the remaining life of mine tailings if an amended backfill product made up of 100% of flotation tailings could be introduced. A 100% tailings backfill with the addition of 8% cement was developed by classifying the tailings and using the coarser fraction in the backfill. This backfill allowed 60% of the flotation tailings to be placed underground and only the remaining 40% in the flotation TSF. A new thickener was designed and installed to thicken the tailings and rheological testing of the tailings, using a closed loop pilot plant, provided parameters to upgrade the underground reticulation system to deliver cemented backfill to stopes throughout the mine and to deliver thickened tailings to the TSF. The mining industry continues to be a major driver of the Australian economy generating over A$130 billion in export earnings in 2008/2009. However, the industry has been cited as a significant contributor to green house gas emissions. Australia's proposed carbon trading scheme, the Carbon Pollution Reduction Scheme (CPRS) will financially impact on mining operations; this calls for a holistic planning approach for mining operations taking into account the impact of the emissions trading scheme. Since carbon trading is a new area of study, particularly within Australia, the quantitative effect of the CPRS on the mining industry is uncertain and current mine planning practices do not directly consider emissions. This paper presents results of the study into the impact of the CPRS on a hypothetical large scale open pit operation, using a spreadsheet model based on linear programming and simulation. By varying the production rates, life of mine (LOM), carbon price and ore grades among other variables several scenarios were simulated to determine the impact of emissions trading scheme on the net present value of the project. This study found that the adoption of the proposed Carbon Pollution Reduction Scheme could impact mining operations in Australia by a three per cent to six per cent reduction in net present value, for carbon credit costs of $25/t to $50/t respectively. While the six per cent reduction in net present value for a mining operation is significant, rising fuel prices have had a similar effect in recent years. The most energy-intensive processes are the milling circuit and the flotation concentrator circuit. These processes are jointly responsible for up to 60 per cent of the total emissions, depending on the production rate and the level of offshore processing conducted. Clearly, the introduction of the CPRS makes it is imperative for mining companies to assess the impact of carbon emissions on a mining project during mine planning.

Spectacular high-temperature hot springs (æblack smokersÆ) on the deep ocean floor are producing economic concentrations of base and precious metals. Mining these seafloor massive sulfide (SMS) deposits is about to become a reality in 2010, subject to the timely issuance of permits. Three Australia-based private companies and two government agencies inJapan and Korea have exploration licenses or applications covering vast areas of the seabed in the western Pacific targeting SMS deposits. Technological and financial challenges for recovery of seafloor sulfide deposits are being met and mining these may be less environmentally deleterious than mining on land. The QSL continuous lead smelting process incorporates two basically different pyro- metallurgical operations: roast-reaction, smelting of galena concentrate, followed by carbothermic reduction of some by-product lead oxide slag. Both steps are performed simultaneously in separate compartments of a long horizontal cylindrical reactor, which is lined with fused chrome-magnesite bricks. This converter-type reactor contains a liquid bath consisting of a shallow layer of lead bullion with a superimposed layer of slag, the lead content of which is gradually reduced from about 50% to discardible levels. Metal relative to slag, and slag relative to the gas phase are in continuous countercurrent motion. A lead well is arranged at the flue end of the reactor, and an overflow tap for slag at the opposite end. Tonnage oxygen for oxidation and smelting of the charge, and sub- stoichiometric mixtures of pulverized coal and oxygen for reduction and heating of the slag, are directly blown into the bath using fluid-protected Savard-Lee injectors. High gas-liquid momentum transfer ensures intensive local mixing, and enables rapid mass and heat transfer.

Coal mining operations require the expenditure of appreciable start up and working capital in order to produce saleable coal for domestic or export markets. The competitive nature of the coal business restricts margins, and so it is imperative that downside risks, in terms of production outcomes, are minimised. The major risks identified for a coal mining operation, aside from sales volumes and coal price, are generally thought to be confined to the geology of the deposit and the mining process. However, the impact of product quality and yield can be very significant. If product coal is inferior to projections, then it will need to be sold at a discounted price and this can dramatically impact on margins. Equally, if yield is five to ten per cent less than planned, then this will have a huge effect on profitability. This paper will look at issues relating to in situ moisture and density, resource quality evaluation, modelling of washability and dilution, and simulation techniques, and how best practice approaches can be incorporated into mine planning and feasibility studies. Risks are best modelled and understood by adopting a detailed approach that is fully documented and auditable. This is particularly needed for multi-seam and multi-product operations. Once a well defined systematic approach is established the potential risks can be evaluated by testing different scenarios, carrying out sensitivity analyses, variability modelling and examining extreme operating conditions. These have been discussed in the paper, along with some related issues such as the cost of quick fixes and the value of spending a little more in the coal preparation area.

As near surface deposits are increasingly mined out and pit widths beginto exceed the reach of practical direct-casting stripping machines, high haulage costs can make truck-shovel pre-stripping operations uneconomic. This is compounded because the rate of inflation for diesel fuel oil, lubricants, tyres, etc. exceeds the general rate of inflation. The use of conveyor transport systems, long established in terracemining operations in weak materials, e.g. engineering soils, can provide a viable haulage alternative in pre-strip operations and in some open pit settings. The paper describes the engineering requirements and basic economics of such systems.

Despite increased expenditure, the global discovery rate of world-class ore deposits has been in decline for over a decade (Schodde, 2017). Mineral exploration has traditionally followed an empirical approach, searching for evidence of mineralisation upon the surface of the planet, then drilling to define the extent of an ore body beneath the surface. As outcropping deposits in well-defined areas are depleted, there is a need for exploration to extend to less well-explored search spaces. One popular new frontier is exploration at greater depths beneath the Earth's surface. However, exploring for deep deposits with limited surficial evidence requires the implementation of predictive targeting methodologies (Hronsky, 2011; McCuaig & Hronsky, 2014). The Mineral Systems Concept (Hronsky & Groves, 2008; McCuaig et al., 2010) provides a framework for predictive exploration targeting. Ore deposit formation is recognised to be a focused mineralising event. These events represent self-organising critical systems and are underpinned by the interaction of complex, non-linear processes. Through the collection and analysis of datasets that map mineralising processes, it may be possible to predict the size and location of resultant ore bodies. Major changes occurred in the management of loss prevention and risk management at operations in North and South America due to increased insurance premiums following the Olympic Dam fire in Australia in 2001. There are many different scenarios on how fires can develop and the estimated maximum losses (EML) those fires can incur. The EML is utilised by insurance companies to determine the cost of insurance premiums. The cost of insurance can be controlled at existing and newly designed solvent extraction (SX) plants by using risk reduction methods and design criteria to limit the fire exposure. A review of data collected during several loss prevention risk assessments can show how a budget can be protected from dramatically increased premiums and see which design of SX plant and fire protection standards best apply to your operations. The paper will investigate the pitfalls of existing materials of construction, capacity, geography, management practices, fire risk minimisation, and fire suppression systems. Intelligent engineering and managerial improvements implemented by the operations in the Americas in the past two years have further minimised the fire potential and benefited companies in insurance renewal negotiations.

The Department of Mineral Resources has a statutory responsibility for mine site environmental management and control in New South Wales. The Department is focusing on an environmental management systems (EMS) approach, as a management tool to achieve æbest practiceÆ outcomes both within our own organisation and on mine sites. One of the DepartmentÆs tools is environmental risk assessment and management which incorporates the Mining, Rehabilitation and Environmental Management Process (MREMP). The MREMP was introduced many years ago in order to integrate the activities of key stakeholders who may have a material interest in the mine. The MREMP provides an ideal mechanism by which ædue diligenceÆ requirements and environmental management programs can be integrated into mining operations and lead to a sustainable post-mining land use.

The safety in pillar extraction is closely allied to the design features of the pillar extraction system. Considering the conventional supported systems of pillar extraction there are problems associated with complying with the design system outlined. The accident causing agencies and the legislative action to overcome them are im- portant aspects. There is merit in the regularity of support and the limiting of the effects that human error can cause. But new problems and hazards are introduced by this powered support equipment. The comparison of accident experience is difficult due to lack of records and lack of uniformity of approach, but it is clear that powered supports provide a safer system. Every progress in research and practice provides further data to employ in accident prevention.

The final arsenic bearing waste products at the majority of metallurgical and chemical enterprises are cakes in which arsenic is present in the form of calcium arsenate. Burial of cakes demands construction of special burial sites and does not guarantee reliable protection from arsenic penetration into the ground and surface waters. Under laboratory conditions we developed technology for processing calcium arsenate cakes with obtaining low toxic products suitable for long-term storage, meeting environmental requirements. The investigations have shown that thermal processing of briquetted mixtures of cakes containing 15 - 20 per cent weight of pyrite under the temperature of 873 - 923¦K during 45 - 60 minutes gives briquettes sufficiently hard for transportation and long-term storage. Arsenic, under high sulphidisation temperature is bonded into low solubility non-volatile iron sulphide bearing compounds having chemical properties similar to the natural arsenic compounds. Solubility of the obtained products in neutral, acid and alkaline media was investigated during long period of time (three to 12 months). It was determined that arsenic content in the solutions did not exceed the norms for cultural and welfare basins and fish-ponds.

Australia today is one of the leading countries in the fields associated with the mineral industry, an industry which accounts for over 50% of overseas income and revenue to government. This is no accident. In order to be competitive in what was recog- nised very early in the country's history as a highly profitable busi- ness, the Australian mineral industry (mining, extractive and refining metallurgy) has traditionally been very innovation con- scious, a characteristic which has been evident from the begin- ning of the industry or very nearly so: Australia's geographic isolation and the dispersion of the mineral industry over wide distances made an exchange of ideas difficult and often impossible. One needs only to look at the inaugural address given by Sir Henry Ayers, the first president of the then Australasian Insti- tute of Mining Engineers, in Adelaide on 4th April, 1892 (1) "There is probably no other pursuit which depends more on its productive development and profitable results than in the extent and application of the scientific and mechanical knowledge possessed and exercised by its manager." and "Having in view the value of the mining industry of Austral- asians, they should be urged to apply their best skill with all the scientific and mechanical knowledge obtainable to its future development."

In Colombia, northeast of Antioquia, there is a gold deposit that has produced continuously since the middle of the XIX century, located within mining title RPP-140, property of Gran Colombia Gold Segovia (GCGS) since 2010. Mining materials are taken to the “María Dama” Processing Plant where 1500 tonnes of materials are processed daily. Before 2010, the previous owner of the mining title processed about 600 tpd and directly discharged almost all tailings, given that they had no capacity to put them into final deposits. El Chocho was conceived as a final tailings deposit to store the pulp produced by the processing plant; it was divided into two phases with two dams (upper dam and lower dam) given that the presence of illegal miners at the lower phase impeded a single dam design. A squatter impeded construction of the upper dam; so afterwards, starting at the higher end was necessary (owned by GCGS), building dam 1B to store tailings in pulp; after the squatter returned the lands to the owner (GCGS), construction of tailings dam 1A was required and thus complete construction of dam 1C or the upper dam. While all of this was happening, GCGS decided to acquire a 1500 tpd filter press which currently dehydrates tailings in order to take them to the valley controlled by dam 1A. Construction of dam 1A was designed following the containment wall model, made with geotextile tubes. These improvements generated reduced pressure on renewable natural resources because water is recirculated and less fresh water contributions are required; less pressure is placed on soil, flora and fauna because the area intervened for tailings storage will have a higher storage capacity and, as such, a longer useful life.

The main objective of this work was to develop, at a laboratory scale, a process for treating residues from the settling stage of water treatment so as to remove and recover the aluminium as sulphate. The chemical analysis of residues from different water treatment plants indicated that the aluminium content varied from 15 to 20 per cent w/w. By using the appropriate experimental conditions, it was found to be possible to leach most of the aluminium content. The pH value of the recovered water was suitable for it to be recycled to the water treatment process and the residue appears to be suitable as raw material for bricks. The process developed contributes to the sustainability of the water treatment process.

Development of the Boleo Process Flow Sheet and the Direct Solvent Extraction (DSX) Circuit for Cobalt and Zinc Recovery The metallurgical process designed to treat the El Boleo Cu-Co-Zn-Mn ore involves a sulphuric acid leach in seawater under oxidative and then reductive conditions to maximise metal extraction. Copper and cobalt are recovered as cathodes by electrowinning, zinc and manganese as zinc sulphate monohydrate and high quality manganese carbonate, respectively, by precipitation after a number of separation and purification stages. One of the key purification stages of the Boleo metallurgical process is the CSIRO DSX circuit. The DSX circuit was developed using the synergistic solvent extraction (SSX) technology. Initially, a synthetic solution was studied, and by adding 0.4 M LIX63 to 0.5 M Versatic 10 in Shellsol D70, large synergistic shifts were obtained for cobalt (?pH50 4.24) and zinc (?pH50 1.62). After a single contact, the separation factor of metals over manganese reached over 6,000 for cobalt and over 380 for zinc, indicating excellent separation of cobalt and good separation of zinc from manganese, magnesium and calcium. The SSX system was further optimised with the modified synthetic pilot plant solution. The extraction of cobalt and Zn after a single contact was 93 per cent and 70 per cent, respectively, while the Mn concentration in the loaded organic solution was only 0.28 g/L. A proof of principle pilot plant operation was conducted in 2004 and a demonstration pilot plant for final engineering design in 2006 with outstanding performance of the DSX circuit. For the demonstration pilot plant, the overall recovery of cobalt and zinc exceeded 99 per cent with a raffinate containing only 4 mg/L Zn and 1 mg/L Co. The DSX organic system showed no sign of degradation during the pilot plant operation, indicating good chemical stability under the anticipated commercial operating conditions. The DSX circuit will be implemented in the future Boleo processing plant.

OZ Minerals' Prominent Hill copper-gold concentrator is located 650 km north-west of Adelaide in the Gawler Craton of South Australia. The concentrator was built in 2008 and commenced commercial production in early 2009. The Prominent Hill concentrator is comprised of a conventional grinding and flotation processing plant with a design capacity of 8 Mtpa. The flotation circuit includes six rougher cells, an IsaMill for regrinding the rougher concentrate and a Jameson cell preceding the three stage conventional cell cleaner circuit.Since its commissioning, the Prominent Hill flotation circuit has been the focus of a series of projects aimed at continual performance improvement. This has been achieved by a systematic approach of project identification, evaluation and implementation which has led to a progressive improvement in flotation performance. Innovations that have been successfully implemented include aspects of cell design and operation, and reagent suite optimisation.Improvements to the mechanical cells initially focused on the installation of a modified rotor-stator design in the rougher circuit, as recommended by Outotec. Isolated cells were fitted with this technology and proven to provide a benefit for copper recovery before the design was trialled in subsequent cells along the bank. Based on this success, further modifications were made to other aspects of the rougher and cleaner cells.Laboratory trials conducted at Prominent Hill involve a screening process identifying potential reagents from a list of products, which are then rigorously tested in the laboratory before one is selected for trial in the concentrator. Where these reagents have demonstrated a statistical improvement in performance they have typically been incorporated permanently into the flotation circuit. Examination of Ihe calcination and carbonic acid leaching behaviour of a number of Australian magnesites shows that there are substantial differences between the massively crystalline and the cryptocrystalline forms of magnesites. Crude magnesias formed by calcination of the massive variety of magnesite have considerably smaller surface area and show lower rates of reaction with carbonic acid when compared With those derived from cryptocrystalline magnesites. In order lO producc a rcactivc magncsia from massive magnesite, the calcination conditions must be carefully controlled over a narrow temperature range (eg 680-720°C). For the cryptocrystalline calcines, the temperature of formation has little effect on reactivity.The results confirm the general applicability of the calcination/carbonic acid leach process for producing magnesia from magnesitc. If a mixed crystalline/cryplocrystalline feed is to be processed, then processing conditions must be optimized in terms of the behaviour of the crystalline component of the feed.
