Process industry measurement systems, once installed, are often interpreted as static black boxes delivering correct values as long as not proven otherwise. After first implementation and set-up with a distinct sampling frequency, they often run ‘forever’ without checking if this frequency is still appropriate with respect to changed raw materials characteristics, different process conditions or changed customer specifications. Failure detection is based on operator experience and skills (often close to an art form) and/or from control measurements of reference samples. This may well be too late for many industrial process contexts. An appropriate sampling frequency is a critical success factor for valid monitoring and control.Based on the methodology of variographic analysis we here illustrate how to design/re-design/optimise an industrial measurement system in terms of sampling frequency, discretisation and accuracy based on customer specifications. We also show how variographics can be used to monitor for deviations. We use experience from process industry to show how these methods can be used not only for product characterisation, but also for monitoring input factors, process indicators and measurement of these. The information hidden in the vast amounts of data that is continuously created in modern process industries can be utilised to cut costs in the measurement activities and at the same time contribute to early error detection. We illustrate by case examples from production processes at a nickel refinery, supporting the Lean and Six Sigma methodology. This will provide a standard operating procedure for monitoring the stability of measurement systems, and provide a basis with which to discuss how a variographic approach can be integrated with the Lean and Six Sigma approach as an online tool to map, characterise and validate measurement systems and thus avoid more cumbersome measurement system analysis in full detail.CITATION:Thisted, E, Thisted, U, Bøckman, O and Esbensen, K H, 2017. In March 2003, Rio Tinto Coal AustraliaÆs (RTCA) new Hail Creek open cut coal mine commenced operations in the Bowen Basin. Hail Creek is a two-seam strip mining operation utilising two 90 m3 draglines and a fleet of excavators and trucks to remove the overburden. All overburden at Hail Creek is blasted prior to excavation. The mine conducts its own drill and blast operations while engaging Dyno Nobel for the provision of explosives supply and loading truck (bulk explosives vehicle û BEV) services. This arrangement was favoured over outsourcing the entire blasting function to a contractor. Subsequent to a value engineering review, the mine set about developing and implementing a blasting operation that did not rely on the need to store bulk quantities of ammonium nitrate on site. There were advantages identified in doing this, in particular the reduction of capital expenditure required and reduced exposure to a number of recently introduced security requirements. This approach also makes sense operationally. The establishment of reload facilities for the BEV close to the blasting location, where turnaround times are kept to a minimum, increases the productivity of the BEV. For this strategy to be successful the logistics of ammonium nitrate supply into the blasting operations has to be well planned and thoroughly executed. This means a robust planning and forecasting arrangement needs to be established with the supplier and transporters of the ammonium nitrate. To date, 80 million bcm of overburden has been blasted at Hail Creek and each year the quantity of overburden requiring blasting is increasing. The purpose of this paper is to present the findings of a study: evaluating the effectiveness to date of the strategy to conduct blasting operations without ammonium nitrate storage on site, and identifying whether there is a limit to which this strategy can operate after which the introduction of bulk ammonium nitrate storage facilities are necessary.

Many deposits have been evaluated as potential block caves over the last 20 years due to the perceived benefit of low operating costs. However, block cave projects are typically capital intensive, with mass mining providing high throughput rates that required large investments in mining, processing and utilities infrastructure. While the key economic metrics in deciding to proceed with a caving project are typically net present value (NPV) or internal rate of return, these may not represent the best decision metrics for some companies. Where a caving project is competing for scarce capital amongst other projects in a company’s portfolio or where the caving project is the only project being evaluated by a company trying to raise capital, other metrics may be more appropriate. This paper explores the use of present value ratio and the minimising of maximum negative cash flow as suitable metrics in determining alternative strategies. Trade-offs between optimising for economic value and capital efficiency measures allow for decision-makers to evaluate potentially higher-risk, higher-capital and maximum NPV projects against lower-risk, lower-capital projects.CITATION:Stewart, C A and Butcher, R J, 2016. The acceptable rate of rise of the tailings beaches on upstream-raised tailings storage facilities (TSFs) is critical to life of mine planning. This is illustrated through a case study in Western Australia presented in this paper. Accurate estimates of expected beach slopes, the maximum rate of rise at which the tailings can be placed, and the dry density that the tailings solids will achieve after deposition (stored density) are required in order to design TSFs that will allow upstream raises to be constructed safely and economically. Where operations have been occurring for some time, these three parameters are able to be measured and can be well-defined. If process plant throughputs are proposed to increase through mine expansion, for example, increasing the rate of rise of the tailings can compromise the potential for upstream TSF raising, thus influencing the viability of such an expansion, the timing for its implementation, and significantly increase costs.This paper outlines how rate of rise can be a key constraint, and that ‘rules of thumb’ that are typically applied may not result in the outcomes they were meant to achieve. An example of an experimental method to justify an increase to the ‘rule of thumb’ ~2.5 m/year limit for gold tailings in a semi-arid climatic setting is discussed, followed by rate of rise modelling that ultimately framed the decision-making process for a mine expansion. The rate of rise modelling method was adopted to carefully distribute tailings deposition across four TSFs, comprising nine separate tailings cells, in order to maintain appropriate rates of rise. The implications resulting from various deposition splits are presented, including the need for expansion. In addition, this paper outlines the effect of rate of rise on the state (density) of the tailings after deposition, and provides commentary on how anecdotally acceptable rates of rise, based on the aforementioned ‘rule of thumb’ of 2.5 m/year may not provide assurance of geotechnical stability through the tailings achieving a dilative state, as has been thought in the past. An example of the influence of rate of rise on the state of the tailings, with respect to air-drying and the critical state line (CSL) for the material, is presented. The data indicate that reducing the rate of rise may allow a higher dry density to be achieved through air-drying (evaporative desiccation), sufficient to move the material from the contractive to the dilative zone (i.e. from above the CSL, to sufficiently below it).CITATION:Chapman, P J and Williams, D A, 2018. The induration furnace for iron ore pellets was originally designed to process concentrates with high contents of magnetite. To support the use of haematite concentrates, internal fuel was added to the pellets in the form of ground coke breeze or anthracite. To ensure that the addition of coke breeze was not excessive, the ‘heat of magnetite equivalent’ or heat of magnetite equivalent (HME) relationship was developed, guaranteeing that the fi ring temperature requirements remained the same. However, this oversimplifi es the different reaction paths of magnetite and carbon in iron ore pellets. At fi ring temperatures, gas diffusion controlled reactions such as the combustion of coke, the calcination of carbonates and the reduction and oxidation of iron oxides can all occur in different parts of the pellet simultaneously. The interaction of these reactions produces a range of atmospheres across the diameter of the pellet that vary from oxidising at the pellet shell to reducing at the pellet core. Mathematical modelling and pellet fi ring experiments to preheat temperatures before quenching have shown that a higher proportion of coke relative to magnetite slows down the oxidation process, irrespective of temperature. A higher temperature, however, results in an increase in the rate of haematite reduction in the pellet core and a more reducing atmosphere, which could lead to different sintering rates in different parts of the pellet and shrinkage cracks forming. To observe these gas-solid reaction rates at a larger scale, the COREM pot grate has been updated with an additional oxygen analyser. This, along with other improvements, will allow better optimisation of straight-grate firing cycles for different pellet compositions.

The inauguration of a geological department for the mines of North Broken Hill Limited necessitated the provision of accurate plans and sections upon which geological facts and projections might be plotted.Unfortunately, the basic data were very inadequate. For the British Section, sill survey plans were available, but no regular stope plans. Filling surveys had been preserved for many stopes, but on innumerable pieces of tracing linen, without heights of any kind, and not altogether reliable (as indicated by the finding of very inconsistent duplicates). For the bulk of the old stopes no plans exist at all. The expenditure of much time and patience has resulted in the co-ordination of most of the existing stope data, but the British Section must for the rest of its life continue to have surprises in store, as has been the case for many years past. Manufacture and preservation of stope records has, of course, been on a sound footing during recent years. No reliable cross-sections of the British Section were available.The Marsh, Junction, and Junction North Sections have for the most part very poor data. In the North Section, level plans were fairly reliable, and cross sections of the lode made for ore reserve purposes have been preserved for quite a few years. No floor plans of stopes were kept, however, until a couple of years ago.Diamond Drill records vary in quality. Practically none exist for the Junction and Junction North Sections. Concerns regarding the uncertainty of stope dilution at MMG Dugald River Underground Mine led to a trial stoping program to acquire full-scale comprehensive geotechnical information and to test the validity of the geotechnical and mining parameters. Given that stope production drilling and blasting is a key parameter that influences dilution a detailed stope blast vibration project was implemented. The stoping trial consisted of 19 stopes, a combination of both sublevel open stoping and longitudinal and transverse stopes, of which five were monitored for blast vibrations.The blast vibration project utilised 20 triaxial geophones and five triaxial accelerometers installed in the hanging wall of five monitored stopes. For each stope fired, full blast waveforms were recorded along with detailed information of the blast design. Analysis of the blast vibrations used the Holmberg-Persson approach, with potential damage determined by the relative (Holmberg-Persson) K values.The project identified the benefit of parallel, breakthrough slot holes in reducing blast vibration damage. The results show that radial rings toeing or stabbing into the stope wall lead to higher vibrational energy yield which contributed to increased overbreak. Hanging wall overbreak, by comparison, with parallel, breakthrough blastholes with 1 m standoff, combined with lower density explosive charging (0.8 EP) and increased delays limited blast vibration damage. A number of ring burdens from 1.4 m to 2.5 m were monitored with no difference in terms of energy yield being identified. The development and introduction of a preventive maintenance scheme in the coke ovens department, coal preparation section, of The Broken Hill Proprietary Co. Ltd., Newcastle steelworks, is described together with its operation and the results achieved during the first 12 months.'fhe scheme consists essentially of an engineering analysis of the plant to establish maintenance schedules, and to record the details on reference cards.Items are reviewed progressively and a weekly work schedule is prepared, from which work orders are passed on to the maintenance foremen. These foremen in turn originate action orders and issue inspection sheets as required. Results are then reported back to the maintenance planner and used to revise norms, practices, and cycles.INTRODUCTIONWhat is maintenance? The BHP Billiton Cannington mine uses sequential flotation to treat a silver, lead and zinc ore supplied from an underground mine. The final products from the process plant are a silver rich lead concentrate and a zinc concentrate. Operational history of plant performance highlighted that the majority of valuable metal losses to final tailing occurred in the -5 ¦m fraction. Research completed on the flotation characteristics of this size fraction in plant feed resulted in the development of a split flotation process to improve the silver and lead mineral recoveries. Construction of a $A 9.5 million brownfield project to install the new split flotation circuit at Cannington was completed in July 2002. The circuit consists of three stages of cyclone classification to recover the ultra fine material to a final cyclone overflow stream, conditioning of this pulp to achieve optimal process conditions, and conventional rougher and three stage cleaner flotation to produce a silver rich lead concentrate. The rougher tail from the new circuit is recombined with the cyclone underflow streams and processed through the original lead-zinc flotation circuit. This paper discusses the circuit design, material properties, material selection for components of the circuit, operational practices and requirements to ensure the circuit succeeded in meeting production targets. Spotted Quoll is a massive sulfide nickel deposit located in the Forrestania greenstone belt in the Archaean Yilgarn block in Western Australia. Discovered in October 2007, mining has progressed from open pit to underground and currently uses longhole open stoping with paste fill as the primary stoping method. Immediately prior to 2019, the Mineral Resource estimate (MRE) was defined by a single grade domain of nickel greater than or equal to 0.8 per cent, irrespective of the host lithology, a legacy of the original ore wireframe being built using explicit methods. While a number of obvious structural offsets were honoured in this nickel grade domain, only one modelled fault was used to undertake domaining of arsenic. From 2019 onwards, implicit modelling in Leapfrog Geo™ was used to construct a mine-scale geological model, which triggered the definition of a high-grade core of massive/matrix nickel sulfides surrounded by a low-grade halo of stringer/disseminated nickel sulfides in the surrounding rock. As part of the evolution of the geological model and with the aid of Seequent Central™ to allow collaboration between site-based mine geologists, Perth-based resource geologists and Melbourne-based consultants, a detailed review of the structural mapping was carried out as additional information from underground development became available. This allowed numerous faults and shears to be identified – particularly in the lower half of the mine. These were used to define further structural domains and to refine the understanding of the nickel and arsenic grade distributions in the mineralised envelope. The increased definition to the domains provided by the geological model resulted in a significant improvement in the accuracy of the Mineral Resource estimate, as measured by reconciliation using voids of the mined stopes determined from the cavity monitoring survey (CMS).

Project delivery in our current market is not as efficient as it could be. Industry at large (both client and consultant), is diligently following the engineer, procure, construct, manage (EPCM) or engineer, procure, construct (EPC) delivery models and not necessarily appreciating the underlying principles that make them the effective tools they were to start with. We often misinterpret project management with EPCM and end up with a literal and superficial interpretation instead of the disciplined risk reduction and business value capture exercise it is intended to be. One of these underlying principles is the project team as resource or commodity depending on which perspective we follow. Some of us understand this principle only too well and succumb to the temptation to take advantage of the imbalance in the understanding of EPCM by selling bodies and hours. Value and return on investment do not always come into the equation. The latecomers and aspirants are struggling with this as a barrier of entry into this lucrative market, since as we all know - people as commodity was becoming and still is a scarce resource. Clients are also waking up and asking why 1000 engineers on the floor are better than 100, when engineering design in all aspects of industry, new technology aside, is mature. Why is it that we start with a clean sheet of paper with every project or that neighbours in the same industry segment and location just happen to have completely unique conditions and circumstances that require totally original design (Local conditions aside)? The answers to this question appear when we explore the role of the project team and how it is structured. We will need to investigate team culture and levers for success. Then we will formulate a business case for a team to be able to follow traditional project management practices with EPCM delivery models but yet end up with an alternative look, feel and result. An outcome where more input is not necessarily better and the client and consultant both are aligned with success measured in dollars and a win-win outcome for both parties.

In heavy minerals separation, the titanium and iron oxide phases are separated from silicates in the coarser particle size range (80 - 150 mm) using magnetic and electrostatic separators. With the ongoing challenge of heavy mineral ore deposits getting increasingly finer in particle size, conventional separation equipment suffers from the ability to process this material at the same throughput rate as coarser particles. A variety of magnetic separation technologies were developed to perform at a much finer particle size range, down to 2 mm in the clay industries mainly to remove titaniferrous oxide particles. Complementing the developments made on the physical aspects of magnetic separation, Cytec Industries has recently developed a ‘bolt-on’ chemical enhancement technology for magnetic separation (CEMS). This is to enable separation of finer particles, and weakly paramagnetic titanium phases from diamagnetic silicates that are not amenable to magnetic separation. This paper will provide an outline of the technology, illustrate its ability to process a wide variety of ores, and also discuss plant limitations. The major advantages of chemical enhancement technology to magnetic separation includes: simple dosing equipment extension to existing magnetic separation technology; ability to produce product of comparable quality with improved cost effectiveness, when compared to incumbent flotation; removal of impurity minerals over wider size range; enhanced removal of non-magnetic impurities; and improving the process robustness. Furthermore, chemical enhancement technology for magnetic separation has also emerged as a platform for removing impurities at lower levels in other mineral systems as well.

Soil cover systems are routinely used to reduce acid rock drainage (ARD) from mine waste rock dumps and tailings impoundments. A technology for the analysis, design, instrumentation and monitoring of barrier-type (oxygen limiting) and store/release-type covers has rapidly developed and the number of covers under construction has grown extensively during the past ten years. Mine operators are currently investing in this relatively new technology with the expectation that these covers will reduce long-term liability with respect to acid generation, drainage and treatment costs. While the design life for cover systems may extend into hundreds of years, we have less than ten years of construction experience and proven performance. Some cover designs appear to be functioning well; however, the performance of many more is now being called into question. The paper presented herein evaluates the integrity of cover systems from a global perspective. Soil cover systems for the control of ARD are being constructed at mine sites located within high rainfall equatorial regions, deserts ranging from low to high latitude, humid temperate regions, and cold-continental climates. While the technology for analysis and design of soil cover systems is well developed, factors that compromise the performance of cover systems (in addition to the paramount issue of climate) relate to material selection and availability, cost and construction practices. Long-term performance is also strongly affected by physical stability (ie erosion), volume change (ie cracking, desiccation, settlement and freeze/thaw cycling), vegetation, soil evolution and ecological stability. This paper provides a review of the application of soil cover systems for the control of ARD. Cases where cover systems have been constructed with both success and failure are illustrated. General criteria and recommendations for cover selection, design, construction, and maintenance are provided.

Barrick Gold Granny Smith Mine is currently undergoing conversion from an open cut operation to an underground mine at the Wallaby deposit. The underground project commenced in 2005 with the development of the reserves immediately below the pit and is now currently entering a production ramp-up phase for mining of these two initial surfaces below the pit. With increasing gold prices the owner has been forced to re-evaluate the underground project and has decided to investigate the potential of a deep level mine. This deep level underground mine presents a collection of challenges with the most notable being exploitation of a series of well separated near horizontal lodes ranging in thickness from less than 1 to 20 m. A variety of room and pillar mining methods are employed for extraction with careful consideration to resource recovery and pillar design for long-term stability. Compounding these deep level challenges is a need to accelerate mine level development to maintain the production profile of the mine. This paper describes the challenges, key learnings and outcomes of the studies undertaken to date associated with this project.

The feasibility of increasing the deportment of titanium species and the stability of the pseudobrookite solid solution (M3O5) in a titaniferous slag was investigated, to facilitate the valourisation of titaniferous slags. Thermochemical simulations using FactSage™ software, ver 8.3 (by Thermofact/CRTC and GTT-Technologies), and equilibration-quench experiments were conducted using an appropriate synthetic titaniferous slag composition in an oxygen partial pressure (pO2) ranging from air to 10-16 atm under non-isothermal conditions. The temperature-pressure phase stability diagram for the synthetic slag containing 37.19 per cent TiO2, 19.69 per cent SiO2, 13.12 per cent Al2O3, 16.00 per cent CaO and 14.00 per cent MgO showed that the spinel solid solution (M3O4) was the primary phase until a pO2 of 10-10.5 atm, thereafter M3O5 was the primary phase until a pO2 10-13.2 atm. M3O4 again was the primary phase between a pO2 10-13.2 and 10-16 atm. The changeover of the primary phase coincided with an increase in the liquidus surface. When cooling the slag in a pO2 of 10-16 atm, M3O5 crystallised as a ternary phase that showed a rapid increase in mass while that of the primary M3O4 phase decreased and that of the secondary perovskite (CaTiO3) phase increased at a slower rate. At 1300°C under sub-liquidus conditions, the contents of M3O5, M3O4 and CaTiO3 were about 20 per cent, 15 per cent, and 11 per cent, respectively. Experimental results showed that the Ti3+/Ti4+ mass ratio in the M3O5 phase, ie a measure of the reduction of titanium species, is not considerably sensitive to equilibration temperature in the reviewed range. Slow cooling and minimum/no oxidation during cooling of titaniferous slag would increase the deportment of titanium species to, and the growth and stability of the M3O5 phase.

The underground storage of LPG and other hydrocarbons is in current commercial use in Northern Hemisphere countries in Europe, Asia and the USA.Elgas Pty Ltd, a 50 per cent joint venture between AGL and BOC, embarked on a worldwide feasibility investigation in 1989 to establish the viability of constructing an underground LPG storage facility in Sydney, Australia, the first of its kind in the country. Elgas recognised that with the limited 19 000 tonnes of storage capacity at Port Botany and the limitations imposed by use of small coastal ships (up to 10 000 tonnes capacity), a larger storage facility was required to utilise higher capacity ships from more remote sources such as the North West shelf and overseas. This would achieve security of supply in high demand periods and economies of scale. The underground option also provides improvements to safety and environmental standards.

Broken Hill metallurgists have been responsible for some of the most important developments in mineral processing technology. These occurred mainly in two periods, 1902 - 15 and 1955 - 70. Mineral flotation was developed as an industrial process during the first period and this happened in two stages, the recovery of zinc minerals from the tailings dump accumulated during the gravity concentration of the oxidised ores and the selective recovery of galena and marmatite during flotation of the primary ores. During the second period fast accurate analytical procedures were developed to provide rapid assessment of process performance, and new means of controlling the process were devised which improved throughputs, grades and recoveries. These technological successes were due to the skills of the metallurgists and the commitment of the companies. They brought large financial returns. They were achieved under difficult circumstance. There are important lessons to be learnt from these successes.

A major aspect in competitive ironmaking is to replace metallurgical coke by injecting alternative cheap fuels. Whereas in the past, heavy oil injection as well as on a lower scale natural gas injection have proved to be reliable, the progressing high price level of these fuels has prompted international interest in looking for alternative cheaper fuels, especially pulverized coal. Theoretical analysis and practical operations showed that for constant adiabatic flame temperature, potentially more coke may be replaced by injected coal than by heavy oil, because of less endothermic cracking of hydrogen components. Since about 1974, the ARBED-Group has been looking for alternative fuels and in 1976 came to conclusion to select for first trials pulverized lignite for the following reasons:

The development and optimisation of mill discharge trommels, and specifically their screen panels, can be a neglected area in the complex operation of a minerals processing plant. Trommels are often seen as a ‘set and forget’ component of the circuit, even when significant improvements in design are possible. A redesigned trommel and panel arrangement has simplified and added flexibility to the plant shutdown schedule at Kirkland Lake Gold’s Fosterville Gold Mine in Central Victoria.Prior to the trommel redesign, the shutdown frequency was determined by the expected life of trommel panels at 14 weeks. Planning downtime around this item led to higher maintenance costs and wastage in other areas of the plant. This was particularly disruptive with respect to mill lining change-outs, which were forced out of sequence and often changed prematurely. Fosterville Gold engaged Metso Australia Limited to propose a new trommel design that would better suit the site. The new trommel was engineered to balance simplicity with performance, and incorporated the latest in Modular trommel design, modelling and Finite Elemental Analysis (FEA). Modular Panels and Spiral Segments achieve significantly longer life, and allow in-situ panel change outs, flexibility in spiral and dam positioning and an improvement in classification performance. Trommel panel life has significantly increased from 14 to 71 weeks in the trommel’s highest wearing zone. The new design has eliminated some risks to safety by reducing manual labour and lifting requirements during shutdowns. There is greater flexibility with respect to shutdown requirements. The site is no longer at the mercy of trommel panel lifespan, which allows for better optimisation of wear components in the circuit. CITATION:Pyke, J D, Katov, K and Ciutina, S T, 2018.
