Hindustan Zinc Limited (HZL) is one of the leading base metal producers in India. It operates a two-smelter Complex at Visakhapatnam, Andhra Pradesh. At this zinc-lead smelter zinc is manufactured by the conventional hydrometallurgical route and lead is produced by Blast furnace technology generating residues or wastes which contain substantial quantities of metal values. Disposal of such wastes is a problem in any non-ferrous industry. Both the stringent environmental regulations and the changing industrial scenario emphasise the need for industrial research to find economically viable and environmentally friendly technologies to recover the metal values from these waste materials. The in-house R&D Centre at Vizag Zinc Smelter (VZS) thinking globally re-engineered its activities and major thrust was given for converting waste to valuable metals and metal compounds. Basic analytical chemistry with the hydrometallurgical concepts has been adopted in developing these innovative technologies. In this paper attempts are made to provide a clear history of the different waste raw material, the process developed for each raw material and their superiority of over other parallel work. Most of the processes described here are pilot plant tested and under patenting. The process flowsheet, results obtained and advantages of each process are presented. This paper provides a consolidated approach through which the varied smelter waste materials can be processed with cost effective and eco-friendly innovative technologies. In-house R&D efforts at VZS with its contribution and achievement in converting æwastes into wealthÆ technologies are presented in this paper on the following the major thrust areas:recovery of zinc from liquid effluent; recovery of zinc from effluent treatment plant (ETP) gypsum sludge; production of highly pure electrolytic zinc metal powder from zinc bearing gypsum residue/sludge generated at the effluent treatment plant; hydrometallurgical recovery of copper as copper sulphate solution which can be used for CuSO4.5H2O, copper cathode/copper metal powder from copper-cadmium cement; recovery of manganese, lead and silver from anode mud generated at Zinc Cell House and 4-metal extraction/recovery of manganese, cobalt, copper and nickel from Indian ocean bed manganese nodules; recovery of zinc, lead, silver and sulphur values from silver concentrate residue generated at the froth flotation process; recovery of silver and lead as lead-silver sponge/lead-silver sulphide concentrate from lead bearing residues; recovery of lead, silver and copper from copper matte; recovery of antimony as antimony metal or lead-antimony master alloy from antimony bearing dross; and recovery of nickel and dimethylglyoxime from Ni-DMG complex.

The ore deposits investigated are composed primarily of hcmatite and can be grouped into three categories depending on the amount of leaching of silica and carbonate which has occurred from the original iron formation, and on the amount of recrystallization of the hematite. Minor constituents are magnetite. goethite, and quartz.Texturally. there are five different types of hematite, formed at different stages during the genesis of the ores.These are1. anhedral hematite grains formed by recrystallization of hematite already present in the original iron formation.2. hematite formed by martitization of euhedral magnetite, 3. massive aggregates of fine- to medium-grain hematite formed by recrystallization of (l) and (2).4. tabular or prismatic hematite grains occurring around the boundaries of the massive aggregates or martite euhedra. and in fractures and5. specular hematite. which is present in fractures in ore types (l) to (4).Minor and trace-element analyses, determined using an electron-probe microanalyser. indicated that only silica (less than 0·01 per cent) and cobalt (less than 0·002 per cent) were present in the magnetite and hematite from unaltered iron formation and in the hematite from the ores. Low concentrations of trace elements are typical of magnetite in ores formed as marine precipitates. On the basis of the analyses alone. it proved impossible to distinguish between the five hematite types. A determination of the variation in rare-earth trace element contents between iron oxides in the iron formation and iron oxides in the ores indicates that the rare earths were depleted during ore formation. A possible explanation is that they were removed in solution with silica as it was leached from the iron formation.

Effective minesite water management requires that this issue be treated as a risk management exercise. The management process is generally far from simple and by necessity must involve a range of personnel covering a siteÆs commercial, operational and environmental interests and responsibilities. The challenge to be collectively faced by these stakeholders is to strike the correct balance between risk and cost. On the other hand, the challenge to be faced by technical services support personnel is to provide stakeholders with information in a format that they can use with confidence. This paper presents the application of continuous operational simulation (OPSIM) modelling techniques to establish appropriate risk profiles for minesite operations. It is necessary that the format of these risk profiles be generic and equally applicable for defining the risk of occurrence for a relatively comprehensive range of activities û eg from of a non-compliant discharge, to the risk of failure to meet production targets. What is more, the profiles need to be quantitatively based and capable of reflecting change in system response to varied operational or management strategies. The techniques presented in this paper are based around a key assumption that long-term records of the climate contain within them sets of sequences that are representative of what can be expected in the future û that is, the droughts, floods, cyclones, good years and bad, long or short, and everything in between. Therefore, if these historical records are run through an OPSIM model for a particular site, then the simulated operational characteristics can be taken as being representative of what can be expected in the future, in the long-term. This lends itself to statistical analysis and translation into the required risk based format. Water Solutions Pty Ltd have been working with Capricorn Coal Management to develop a relatively comprehensive OPSIM model of their operations at German Creek Mine, Central Queensland. Outcomes from the modelling have been used in recent times to provide mine management with risk-based guidelines for both securing and containing mine water inventories. One of the more interesting tasks has been to establish risk based inventory levels that, if reached, would trigger the immediate implementation of a contract for the desalination and re-use of mine water, at predefined rates. Also, lead-time warning of the occurrence of a possible trigger is of importance to operational and commercial planning. To service this requirement the OPSIM model is regularly used to produce lead-time estimates to defined levels of confidence. Case studies of these, and other, applications of the OPSIM model at German Creek Mine are presented in this paper and serve to demonstrate an effective methodology for practical risked based water management.

At Copper Refineries Pty. Ltd., Townsville, two reverberatory furnaces of 420 tonnes capacity are used to melt 210000 tonnes/year of copper for subsequent anode casting. When the refinery commenced production in1959, these furnaces were of 300 tonnes capacity. The original furnaces featured a silica brick hearth, magnesite and chrome magnesite side 'walls, and a sprung silica brick roof, but were unsatisfactory because of thelow refractory life and high costs. With continuous expansion in production and the incentive to increase furnace life and capacity the design of these furnaces has changed greatly since that time.The present furnaces feature all basic brick, a flat suspended basic brick roof, very extensive use of watercooled copper sections, and are of substantially increased (420 tonnes) capacity. Particular attention has been concentrated on high wear areas such as the taphole, side walls, and charging door jambs. Each furnace in its 24 h cycle, is charged, the copper melted, impurities skimmed off, metal "poled" prior to casting, and cast.The service condition during each of these operations is important in considering furnace refractory life.The improvements in operating practices and furnace 'construction which enabled the capacity of the furnaces to be increased are discussed. The life between major repairs to side walls has increased from 90 charges to300 charges.The scope for future improvement is considered and areas for development are suggested.

THE alkaline method for the estimation of zinc cannot, in the writer's opinion, be relied. upon to within very narrow limits between two assayers on unknown quantities of zinc. The end point is not decisive enough, and allows the personal factor toenter largely into the assay. The following investigation was undertaken to see how accurate the acid method is on Broken Hill concentrates and ores, and what should be the limit between the results of two assayers. The method adopted is as follows:Weigh sufficient amount of ore to give titration (between 20 and 50 cc.), place in tall 400 cc. beaker, cover, add 7 cc. nitric acid and heat till brown fumes cease to be evolved. Wash dock glass into assay, add potassium chlorate, evaporate to dryness on a slow fire with the beaker uncovered. When no smell of chlorine or nitric acid is observed, remove and cool. Add 100 cc. boiling water, then 7 grm. ammonium chloride, W cc. ammonia (.880 sp. gr.), boil for five minutes, filter, wash...

The selection of the ore haulage system is one of the most crucial decisions made in the development of an underground mining project. The haulage system is, once selected, one of the components of a mine that defines its ability to respond to changes in mining inventory and the market conditions for its products. Over the last decade, in Australia at least, this selection process has largely centred on the debate over the merits of shaft and decline truck haulage. Little attention, if any, was given to the application of inclined conveyor haulage as a real alternative to the shaft and truck haulage. This is despite well established precedents for its application in the underground coal industry and some limited applications in underground metalliferous mines. This paper seeks to explore the case for the application of inclined conveyors as a legitimate ore haulage system for underground mines. The case for conveyor haulage is illustrated by an overview of the application of conveyors at some existing operations, and discussion of what conveyors have to offer as a mine haulage system and the issues that are associated with them. Material drawn from the feasibility studies for NewcrestÆs Ridgeway mine and Telfer Deeps Project is presented as case studies that considered selection of inclined conveyor haulage. The purpose of these case studies is to highlight the value of impartially approaching tasks of this type with a robust plan. This plan should be able to respond to issues identified as the task progresses towards the objective of finding the right solution for an ore haulage system.

"The benefits of measuring blast movement to reduce ore loss and dilution have been recognised by many people for many years and various methods have been used with limited success. Geita Gold Mine is running the pilot study on the blast movement monitoring (BMM) system which is a revolutionary method developed and patented by the University of Queensland and Blast Movement Technology (BMT). The system consists of directional transmitters placed within the shot prior to blasting, which are then located after the blast with a special detector and then the data is processed with purpose-designed software.As part of continuous improvement on grade control, Geita Gold Mine is running a research project in all operating pits with the objective of: quantifying the three-dimensional blast muck pile movement and finally utilise the movement data to define post-blast ore polygons and incorporate the movement dynamics during block modelling,quantify the potential savings for ore loss and dilution,improve mine geologists knowledge of blast dynamics, andstimulate greater co-operation between drill and blast engineers and geologists to achieve optimum blast designs.To any operation with selective mining, it is critical to the economics of an operation to control ore loss and dilution; getting it wrong will result in significant lost revenue. The purpose of the Lower Lea Valley Cable Tunnel project is to relocate the overhead power lines circuits, which currently cross the proposed site for the 2012 London Olympics in East London. This was the first contract to be awarded as an Olympic project and is on the critical path for the proposed Olympic Park as the construction of the Olympic village, stadium and other venues cannot begin until the tunnels are complete, the cables installed and the overhead power lines removed. The tunnelling works for the scheme include two parallel tunnels between Hackney and West Ham. Each tunnel is approximately 6 km in length. One tunnel is 4.15 m ID and connects the National Grid substations. The other is 2.82 m ID and connects the EDF Energy substations. The tunnels were constructed through mixed ground using four earth pressure balance tunnel boring machines. These were driven simultaneously from two drive shafts within a single site. The 12 km of main tunnels were constructed within a year from start to finish, with completion in June 2007. The shafts range between 6 m and 15 m ID. These were constructed using a combination of caisson sinking and underpinning techniques. Dewatering was adopted to suit the groundwater conditions.Other works include the design and construction of the head house buildings, cable and ventilation culverts, mechanical and electrical (M&E) installations and all associated works. In addition to the above, a further 1 km of tunnel and two shafts were added to the project scope connecting the EDF Energy tunnel to the substation at Bow. These additional works provided further challenges to the project to ensure that these works were constructed within the program constraints for the 2012 London Olympics. This involved refurbishing one of the tunnel boring machines from the main EDF Energy tunnel drives and relaunching the machine to construct the Bow tunnel. The Bow tunnel was constructed within two and a half months, with the tunnel boring machine breaking through in August, ahead of schedule. The main challenge presented by this project is the program constraints. This project outlines the requirement for team work between the client, stakeholders, contractor and designer in order to provide program certainty. A close working relationship between the contractor and the designer is required to provide value engineered, time-saving solutions to mitigate the risks associated with the design and construction program.

Previous studies of alluvial gold in Otago and Southland placer deposits have suggested a gold-mercury association for some deposits derived from Caples Terrane schist, whereas alluvial deposits on Torlesse Terrane basement typically have no mercury. A regional study of gold from Otago Schist vein deposits from both Caples and Torlesse Terranes has revealed the presence of both Au-Ag and Au-Ag-Hg alloys in both terranes. Au-Ag alloy (3 - 4 wt per cent Ag) is typical for gold found in most Torlesse vein deposits, and Au-Ag-Hg alloy (3 - 8 wt per cent Ag, 2 - 8 wt per cent Hg) is found in many Caples vein deposits. Au-Ag-Hg alloys are not exclusive to the Caples Terrane, however, as Au-Ag-Hg alloys with up to 4 wt per cent Hg are found in vein material from the Torlesse-hosted, HydeMacraes Shear Zone. In addition, not all Caples-hosted deposits have a gold-mercury association; gold grains from the Carrick and Invincible gold fields have no detectable mercury. The present study characterises gold compositions from various hard-rock vein deposits and has potential for determining placer-source relationships.

The AJ Parker Cooperative Research Centre for Hydrometallurgy is the focus of a world-class effort in providing technical solutions to the minerals industry. The 85 FTE staff are drawn from the CentreÆs five joint venture research partners comprising universities (Curtin, Murdoch and Qld) and government research agencies (CSIRO and WA Dept of Industry and Resources). There are also 12 industry partners, representing most of the leading mining companies in the world. Around 45 postgraduate students, mainly PhDs, make a significant contribution to the research effort. Total annual expenditure on R&D is around $17 million.Hydrometallurgy activities encompass both fundamental and applied research across the alumina, gold and base metal sectors. The Centre is now growing its client base into overseas markets, particularly North America, South Africa and Europe. Quality, strategic R&D by the Parker Centre is seen by the industry as an attractive investment. A recent survey of the industry revealed an estimated ten-fold return based on direct costs of research to the client. In addition, the Parker Centre has a strong commitment to education of postgraduate students wishing to enter the mining industry as well as providing specialist courses for those technical professionals already employed in the industry. The wide range of employment opportunities in the mining industry is reflected in the diversity of the disciplines amongst the CentreÆs research team, eg extractive metallurgy, chemistry, biotechnology, physics, engineering, molecular modelling, microscopy, geology and computational fluid dynamics. How does an atomic force microscope and molecular modelling improve our ability to control gypsum scaling or understand crystallisation of alumina in a Bayer plant? Can a biologist contribute to the problem of the slow leaching of copper from chalcopyrite? Why are computational fluid dynamics and lasers the basis of understanding how to make thickeners work more efficiently. Can you combine a PhD or Honours degree with industry experience? What is crud and why is nickel stressed? These are typical examples of the CentreÆs research activities and demonstrate the contributions of its multi-disciplinary teams which keep the Australian mining industry at the cutting edge of advanced global technology.

This paper summarises the results of a study carried out for the Sustainable Minerals Institute, University of Queensland, aimed at identifying the major water-related issues facing the minerals industry internationally and the research required to support the development of practicable solutions. An overview is given of the sources and uses of the worldÆs water resources and of the regional and global sustainability of water supply and management. Agriculture is the worldÆs major user of water; it wastes more water than the minerals industry uses. Water reform and its potential impact on the minerals industry are discussed with particular reference to Australia and South Africa. The sources, uses and management of water on mine and processing sites are outlined. Particular attention is paid to the importance of groundwater as a source of often saline water that can be used in mineral processing and for other purposes. Aquifer storage and recovery has the potential to help conserve water resources. Generally, the major uses of water on mining and processing sites are for mineral processing and refining and for the associated tailings disposal. Water consumption for these purposes may be reduced by recycling process water, using saline water, paying close attention to water management, thickening tailings and using techniques such as dry stacking and paste. A change in the minerals processing paradigm in respect of water use could come through research into new, improved and less costly dry processing techniques. The treatment of mine and processing water will be required increasingly before water is reused, stored, discharged or sold, and before sites are decommissioned. Research and development are required to reduce costs and develop new treatment methods. Mine closure and decommissioning raise a number of long-term water issues requiring continuing generic and site-specific research and development.

Small scale' table concentration tests have many critics. Many metallurgists consider that such tests are of problematical value because of the difficulties involved in conducting and interpreting them.Many kinds of small-scale ore dressing tests are difficult to conduct, and there is, perhaps, good reason for thinking that table concentration tests are amongst the most difficuIt.Interpretation of results from small-scale tests is the responsibility of the metallurgists and engineers in charge, and it is often held that small-scale table concentration tests are particularly difficmlt to interpret.TESTING FOR TABLE CONCENTRATIONOn analysis it appears that the difficulties encountered in conducting small-scale table concentration tests are of three fairly distinct kinds. Firstly, there are difficulties due inherently to the smallscale nature of the operations; for example the smaller width of all mineral bands on the table and the less complete separation due to the shorter length of travel between the feed and discharge points.Secondly, there are the effects of batch operation owing to the fact that the mineral particles behave differently during the initial period when the sample is just beginning to spread over the table, the middle period when feed and discharge are even and continuous, and the final stage, when the last of the sample has been added and the table is beginning to empty itself.

Using normal low pressure filtration methods for the dewatering of fine china clays, the best that can be achieved is cakes with about 30% moisture. In order to get the moisture levels down to acceptable levels the traditional method used is thermal drying, which is both costly and dust creating. It was to improve this process that ECC International embarked upon a programme of development of filtration equipment using high pressure to achieve significantly lower moisture levels. This development work investigated several design philosophies and culminated in the production of two quite different solutions. The High Pressure Plate Press uses round plates / chambers of one metre diameter and a filtration pressure of 70 bar. This press is fully automatic and produces a surface dry cake that has sufficient plasticity for the further processing that is required on specific qualities of china clay. The TUBE PRESS on the other hand uses a unique design configuration and operates at a filtration pressure of 100 or 140 bar, depending upon the model. The TUBE PRESS produces a brittle, surface dry cake that is easy to handle and a filtrate that is usually crystal clear. The TUBE PRESS achieves a much higher degree of separation than is possible with conventional equipment, which is particularly important if the filtrate is the product. Over the past 15 years plants incorporating both HP Plate Presses and TUBE PRESSES have been installed in the china clay operations of ECC International and are giving excellent trouble free service. The TUBE PRESS has also proved to be extremely versatile, effectively dewatering a wide range of fine particled slurries, in a number of diverse industries.

Highly weathered ground, limited collar options and the need to achieve a desired outcome at the lowest possible cost led to the need to adopt a construction approach that had no established design methodology. The newest ventilation shaft at Mandalay Resources’ Costerfield Operations had to be established to a depth of 30 m through poor ground best described as ‘sticky swelling clay’, some of which was contained within an old backfilled pit.The ability to excavate a traditional presink was not possible due to limited space and the introduction of men into the shaft was to be avoided due to the associated safety risks and corresponding increase in cost. Piling in conjunction with raise boring and remote fibrecrete application was identified as a possible solution that could achieve the desired outcome at an acceptable level of risk.Construction of the piles was challenging and required continual refinement until an acceptable level of productivity could be achieved. Limitations on concrete delivery was taken into consideration to ensure hole stand-up time was acceptable and re-drills were not required. The adoption of a set process from alignment, drilling, concrete placement and testing ensured the desired design was achieved. Mine operators should consider the use of piling as a method of shaft stabilisation for the portion of raise bored shaft that passes through the weathered zone.The importance of quality control and attention to detail through the entire shaft construction process cannot be underestimated as issues such as insufficient geotechnical investigation, pile and pilot hole deviation, concrete and fibrecrete quality, as well as delays in the application of fibrecrete can place the success of the project at risk.This paper outlines key learnings from a client’s perspective with regards to the concept, planning, design, execution and completion of a 3.1 m diameter raise bore shaft through both weathered and highly structured ground at the Augusta Mine.CITATION:Green, S and Austerberry, R, 2014. In the comminution industry cone crushers are widely used for secondary and subsequent stages of size reduction. Traditionally cone crushers have been operated and monitored manually. Alteration of discharge setting is now commonly achieved via hydraulic means, however, compensation of liner wear can still involve plant shutdown and loss of production. Drift in discharge setting due to liner wear is still a major problem that must be addressed to improve product quality, consistency and reduce recirculating load. The continuous demand for better quality products and the high cost of reprocessing or discarding unsaleable material, highlights the need for re-examination of the technology associated with the crushers to ensure optimum control and system efficiency. A collaborative project between Pegson Ltd, one of the leading UK manufacturers of jaw and cone crushers, De Montfort University Leicester, and Transfer Technology plc was established to address the technological requirement for automation of the control of cone crushers. The machine chosen for the study is a 900 Autocone cone crusher manufactured by Pegson Ltd. The design philosophy is based on a mechatronic approach providing a complete solution through a distributed network of intelligent sensors, artificial intelligence technology and adaptive control. The modular design of the system ensures a progressive sophistication in technology that allows the automation to be phased in as required. This will ensure maximum benefits to all sectors of the aggregate industry. It is estimated that the automation will result in savings of around ten per cent. The savings will result from minimising the production of unsaleable products by reliable condition monitoring and automation of the control and maintenance of system parameters to optimise system efficiency. Extension of the methods and principles into the mining sector is anticipated. The control over the size of crusher product will offer great benefits to the mining industry with significant implications for subsequent milling and beneficiation processes.

Residual aeolian placers (RAPs) are formed by the wind, by preferential entrainment and removal of small and low-density detritusfrom a pre-existing, typically sedimentary sequence containing heavy minerals. Heavy minerals that are resistant to chemical alteration and either soft and malleable (gold), or extremely hard (diamond, sapphire, ruby, etc), are concentrated as a residual on the wind deflation surface, typically in the interstices between larger resistant clasts. RAPs form preferentially in arid or semi arid areas, where the vegetation is sparse or absent, and where topography and surface gradients are low, but may also form on beaches and in periglacial environments. RAPs consist of a continuous or discontinuous, planar or gently undulating horizon of heavy minerals in a single-clast-thick pavement of resistant pebbles, cobbles, or boulders, which mantles the present topography or palaeo-topography. Extreme wind erosion and surface deflation may condense the full pre-existing sequence into a layer of heavy minerals only. The grade of RAPs is substantially higher than in the precursor deposit, and commonly much higher than those typically found in most other placer types. Aside from their general occurrence as a thin pavement of resistant clasts, the best indicators of residual aeolian gold placers are the presence of wind-eroded stones (ventifacts) on the pavement, and the distinctive and unique shapes of aeolian gold grains themselves. The shape of the gold grains is progressively transformed by sand blasting during placer development, from grains with thickened rims, to toroidal grains on which the rims are æsplitÆ and peened inward toward the grain centre on one or both of the grain sides, to hemispherical or sub-spherical grains that are fully encapsulated by the in-turned rims. Gold that has undergone aeolian shape transformation is difficult to entrain and transport away from the site of aeolian concentration by anything other than mass movement or glacial processes. It is also easily retained by commercial recovery plants of any configuration.

Most types of nuclear power reactors use uranium dioxide fuel. Power reactors using natural uranium dioxide fuel are of special interest to countries such as Australia that have their own uranium supplies. A wide range of uranium dioxide powders can be fabricated and the ideal one flows readily, presses without the need for binders or lubricants, sinters to the required density and gives low reject rates at all fabrication stages. Sinterable uranium dioxide is usually produced via the ammonium diuranate route.The Australian Atomic Energy Commission is aiming to demonstrate production of nuclear grade uranium dioxide from Australian concentrates, improving technology where possible. Details are given of the dissolution, solvent extraction, precipitation, filtration, drying, and· calcination-reduction steps. Solvent extraction from sulphate media is also under study with a view to developing a process to produce a nuclear grade product at the mine treatment plant site.

When the mining and milling of 1100 copper orebody commenced at Mount Isa a satisfactory grade of copper concentrate was difficult to produce. The major concentrate contaminants were fine pyrite and silica, particularly in the minus 10 microns fraction. Studies of the 1100 orebody showed that much of the fine grained pyrite and a proportion of the silica present in the ore contained carbonaceous matter in the form of complete or partial rims and as internal carbon films disseminated throughout grains. The hydrophobic surface property of the carbonaceous material resulted in inherently flotable fine pyrite and siliceous particles.The addition of a 60:40 mixture of nigrosine and dextrine, initially to a prefloat concentrate of the inherently flotable carbonaceous material and finally to the total copper flotation feed, successfully controlled the flotation rates of the carbonaceous pyrite and silica. The objective of a 25 per cent Cu concentrate grade was then achieved without decreasing copper recovery.
