Keywords: Pyrometallurgy, furnace, copper coolers, freeze lining, monitoring, Saveway The use of water-cooled copper components as sidewall elements of submerged arc furnaces and other pyrometallurgical applications has become increasingly common. The high cooling efficiency of copper has made it possible to increase the service life of furnace refractories when compared to conventional refractory linings. However even the self-healing effect of ?freezing? worn areas of the lining does not necessarily protect the copper coolers against wear or corrosion completely. In order to avoid furnace explosions, various methods have been used to monitor the wear of coolers. Unfortunately, these have not been able to consistently identify localized wear. Thos Begbie (South African) and SAVEWAY (German) jointly developed technology to embed a line sensor into the copper cooler during the casting process. This system allows an exhaustive monitoring of the copper cooler. A SAVELINE sensor is placed inside the copper-cooling panel between the water-cooling passage and the hot face of the panel. The sensor follows the meandering shape of the cooling water channels. In the first instance, the sensor provides analogue information as the thickness of the copper reduces. Secondly, this wear signal will be confirmed by a signal of interruption if the sensor is washed away. Because of the structure of the sensor, a self-diagnosis is possible and indications can be confirmed (double proofed). Subsequent to the manufacture of some test pieces, coolers for a large submerged arc furnace were manufactured. The sensorized coolers have been installed at the intermittent surface (slag line) where the largest amount of corrosion has been encountered. The system has been operating since December 2005 in what is considered one of the largest submerged arc furnaces in South Africa.

Combustion and thermal NOx formation have been modelled using the Computational Fluid Dynamics (CFD) commercial code Fluent 6.1. The aim was to predict and give a better understanding of the combustion in electric arc furnaces for the production of ferro-silicon and silicon metal. Another important objective was to assess the impact of a number of operating parameters on the NOx formation. The CFD tools used are de-scribed with a special focus on models for species and turbulence transport. Sensitivity studies have been carried out to study the influence of several parameters: sub-models, process gas composition and distribution at the charge surface and influence of the presence of SiO. The main conclusions are: ?Using the combination of a realistic design, boundary conditions and models, the simulated NOx level is in quantitative agreement with measurements. The presence of water vapor is particularly important because of its influence on the specific heat of the mixture and resulting temperature. ?Release of significant amounts of SiO from the charge surface results in an important increase of NOx, even if we applied a simplified combustion model for SiO gas. However, because of lack of thermal and compositional data for blowing situations (when SiO flows directly from the arc cavity through open channels to the charge surface), no quantitative validation is possible. The way SiO is distributed (uniformly or as a jet) has a limited impact on the result in our computations.

"The complete and successful closure of a mine in the South African environment remains problematic. Closure remains an elusive mining phase due to unclear roles and responsibilities, inaccurate closure management data, and the inability of stakeholders to conceptualize and integrate closure information into business processes. Currently there are no proven methods available to address the complexities encountered during a closure application, and to date no mine has been granted full closure. Many mines are left abandoned and unrehabilitated, resulting in risk to investors, surrounding communities, and regulators. This investigation aimed to determine, categorize, and rank reasons for unsuccessful mine closures. Focus groups consisting of public and private stakeholders were identified and surveyed through a structured, rank-order questionnaire to determine the relative importance of reasons why achieving formal and final mine closure remains elusive. Various requirements and aspects were identified and listed according to four categories: namely, primary, secondary, process drivers, and information sources. These aspects should be considered in the development of an integrated mine closure model.Background and rationalePrior to 1956, mine closures were not subject to legislative requirements, being merely governed by insufficient environmental regulations under the Mines and Works Act 27 (MWA) (Swart, 2003). In 1981 the Chamber of Mines (COM) published a document titled ‘The rehabilitation of land disturbed by surface coal mining’, which constituted the first notable contribution to environmental protection. This guideline was later referenced in the Minerals Act of 1991, which for the first time laid definite environmental burdens on the Mining Right Holder (MRH). The Minerals Act of 1991 was superseded by the current Mineral and Petroleum Resources Development Act (MPRDA) and the Mineral and Petroleum Resources Development Act Regulations (MPRDAR), which specify a regulatory process for mine closure applications and financial provisions."

Solvay has developed several novel reagent innovations to improve separations in sulfide ore flotation and address major industry challenges. These innovations include: a) carbon management strategies to reduce the deleterious impact of organic carbon on flotation circuits; b) new collectors for heavily tarnished or oxidized Cu-Au ores; and c) a functionalized depressant for minimizing penalty elements in metal concentrates. Owing to their unique chemistries, these innovations exhibit a wide spectrum of rather unique properties that are quite in contrast to the traditionally used reagents. The chemistry, attributes, application, and advantages of these innovations are discussed in this paper based on laboratory, pilot, and plant results and observations for various ores

Premier Mine is a large underground diamond mine, situated at Cullinan in the Gauteng Province of South Africa. The mine hoists over 3 millions tons of diamond bearing kimberlite per year, from a modern, mechanized panel retreat block cave mining operation. Troughs sited at the base of the cave are developed into the overlying caved ore, allowing loading access to the ore through draw points. Trough opening is therefore a vital aspect of the mining operation. Most of the production is dependent on fast, reliable and safe trough opening. Successful trough openings are achieved under difficult mining conditions due to restricted void, long up-holes and the inherent properties of kimberlite?soft, elastic rock with a high swell factor. Early in 1998, Premier Mine undertook a joint development project (with an electronic initiation system supplier) to determine whether the use of a fully programmable electronic detonator system would enhance the mining cycle in the trough opening process. Blasting commenced in February 1998, initially with blasts of a similar size and duration to those that had been previously blasted with shock-tube systems, to confirm the operational capabilities of the blasting system. The accuracy, reliability and flexibility of the electronic delay detonators (EDDs) minimized associated risks for re-engineering of the trough opening process. Further, as blast timing was optimized, larger blasts were successfully initiated. To date over 20 troughs have been opened successfully with the use of EDDs. Not only did it take less time to open troughs, but also drilling and blasting operations have been optimized, as well as an overall improvement in safety. This paper details the benefits that EDDs have delivered to Premier Mine in this area. "SynopsisThe global resources and commodities market has become highly competitive. While southern Africa’s abundance of minerals resources is still unrivalled, it has lost considerable dominance in terms of production output. The sustainability of southern Africa’s mining industry is increasingly becoming dependent on its ability to manage the performance of its operations well. A valuable tool for monitoring and managing performance is the use of key performance areas (KPAs) – which are those areas of performance that are reflected explicitly or implicitly in the vision and strategies of an organization and reflect the critical success factors of the organization. This paper is a review of key performance areas in the southern African mining delivery environment. The KPAs discussed in this paper have been identified by comparing KPAs of the several mining houses engaged in surface mining operations in southern Africa and then extracting those KPAs that are common to most of them. Although the authors support the view that each organization should develop KPAs to specifically fit its needs, the study reveals that five KPAs – safety and health, costs, product quality, fleet management, and delivery should form a default list that covers the key areas that any organization should consider when choosing KPAs. KPIs are those subsets of KPAs that we measure in order to manage KPAs.IntroductionThe global resources and commodities market has become highly competitive. In the mineral processing industry, Ni-Cu-Fe-S converter matte is leached in order to remove base metals from a concentrate containing platinum group metals (PGMs). This paper investigates the atmospheric leaching process, in order to develop a better understanding of the leaching behaviour of the base metals; in particular Cu, Fe, Ni, and the PGMs in particular Ru and Ir with key process variables, acid concentration, copper concentration under oxidative leaching conditions. Higher initial acid concentration resulted in a higher copper, iron and nickel extractions, as well as higher leaching rates together with faster Cu, Ru, Ir precipitation occurring. On the other hand, a higher initial copper concentration resulted in more nickel but less iron being extracted. Keywords: PGM, converter matte, leaching, precipitation

"Digital simulation can be used as an analytical tool to optimize the design of crushing plants without need for large-scale experimental programs.General mathematical description of a crushing operation permits the simulation of a crushing plant flowsheet under various operating conditions. The process model encompasses multistage open- and closed-circuit crushing of hard and soft rock. Crushing balances are analyzed in the light of crusher and screen performance and a comparison of different closed-circuit arrangements is made in terms of process and layout criteria.The simulation model allows comparison of process alternatives to be made in terms of equipment selection and capital and operating cost estimation. It thus provides the pertinent practical information to maximize plant efficiency, and to minimize expenditures in such items as equipment, structures, power consumption, and so on."

"Drought conditions and the possible lack of sufficient raw water supply are a constant reminder to the Southern African diamond miner of the need to minimize raw (new) water input while maintaining or expanding mine throughput.Since water input volume is directly related to water output (loss) volume, mainly to the tailings, it is obviously beneficial to dewater the tailings as much as possible. However, this may not always be as easily achieved as first thought. Owing to the unique mineralogy of each kimberlite deposit and the unique chemical profile of each raw water source, dewatering of the slurry is not a standard process that can be applied equally across the entire diamond industry.This paper presents a first-step strategy that kimberlite diamond mine operators should consider and apply to meet and exceed their watersaving targets. Introduction A common metric for measuring water use efficiency in a metallurgical plant is the amount of raw water used per ton of head feed treated (m3/t). The metric includes all water recycled from the dewatering process and from the tailings storage facility (TSF), and the only inputs are tons of ROM ore and cubic metres of raw water make-up to replace water lost to evaporation, seepage, and lock-up at the TSF (Figure 1).The volume of new raw water available to the process is not unlimited and a maximum monthly allowance is typically set during the mine permitting process. Consequently, if the volume of water lost exceeds the volume of new water available or alternatively, in times of drought where the allowable volume is unavailable, the plant has no other option but to reduce throughput.However, if the plant operator is able reduce the volume of water lost to the TSF, the plant will have additional capacity to either increase tonnage throughput or sustain nameplate capacity during periods of severe drought. The obvious conclusion, therefore, is to reduce the volume of water lost to the tailings by improving the efficiency of the dewatering process (typically gravity thickening) simply by increasing the density of the tailings being discharged. In practice, however, the unique mineralogy of each kimberlite deposit and the chemical profile of the raw water source used imply that at some mine sites, solid/liquid separation (or settling) of tailings slurries at the dewatering process is more easily achieved than at others. In these cases, simple practical steps such as firstly improving the flocculant reagent make-up and dosing control, and secondly focusing on thickener discharge control, are the only requirements for enhancing water recovery at the dewatering circuit. At other mine sites however, solid/liquid separation of the tailings may not be achieved at all, in which case efforts to increase water recovery by improving reagent dosage and thickener control would be fruitless unless the colloidal properties of the thickener feed slurry are modified."

High Pressure Grinding Rolls (HPGR) are mostly used prior to pelletising processes to increase the specific surface area (SSA) of iron ore concentrate. For expressing SSA, the Blaine index is utilised as one of the most important dimensional properties of iron ore pellet feed. ISO 21283 is a standard test method that explains the manual of Blaine air-permeability apparatus for determination of this parameter. In this standard, the disaggregation method is based on passing the minus of 1 mm samples from the 0.150 mm sieve. The disaggregation process has an effective role on the results of Blaine airpermeability test especially for regrinding HPGR products. In this research, firstly the Blaine index of samples was measured without disaggregation. Following this, disaggregation was done by passing the minus of 1 mm samples through three sieves with different dimensions, 0.150, 0.090 and 0.045 mm, separately, and the Blaine index was calculated for each one. Finally, lab-mill with rubber balls, called Jar mill, was investigated as another option. Screen analysis and image analysis with SEM were performed to evaluate the effects of the sample's disaggregation on the size distribution and agglomeration of samples. The results showed that the disaggregation method with sieve size 0.150 mm, according to ISO 21283, was not applicable for HPGR products because the particles were still stuck together. In addition, the disaggregation method with the sieve size 0.045 mm or with Jar mill offered reasonable results. "A system has been developed to simulate the mining of the Mufulira orebody. The main output from the system is a picture-gram from which the start date and effective life of all proposed mining faces can be measured. This information provides schedule dates for the completion of major capital development projects and stope preparation activities.The orebody must be divided horizontally into main levels and vertically into blocks of equal interval. Ore reserves are defined by specifying the tonnage contained in each block and main level. Mining faces are defined by their co-ordinates, and may themselves be split into sublevels. The simulation maintains an echelon between contiguous sublevels. Other face parameters control the speed of mining, the availability and relative priority of the face.The required production from each crusher/shaft system is specified. The technique of simulating the mining process in order to achieve the required production is described."

This paper examines the new water-hydraulic (hydropowered) drill rigs that have been developed and proven in the last decade primarily in tabular, shallow-dipping, narrow-reef hard-rock South African mines. These include drill rigs for flat-end tunnel development, narrow inclined raises and winzes, large inclines and declines and longhole-based developments such as ore passes and vent raises. The hydropower technology rigs offer advantages both in safety and performance over traditional compressed-air-powered, hand-held development, and are generally more cost-effective than imported oil electro-hydraulic drill rigs. Furthermore, hydropowered rigs are inherently energy-efficient. The benefits of hydropower are discussed and a ?comprehensive development model? is presented which demonstrates that ore-bodies can be accessed in significantly shorter times. ?Localized? half level hydropower systems are introduced and a range of ancillary equipment available is listed.

By the end of 2022, the south-eastern Copper Belt region of the Democratic Republic of Congo was host to more than 40 small, medium, and relatively large sized copper solvent extraction sites. To date, solvent extraction reagents supplied in this region have never exceeded 50% of ketoxime content. We generated laboratory extraction and strip isotherms and used these with the BASF IsocalcTM modelling software to assess the benefit of using higher ketoxime blends on the main metallurgical performance indicators such as copper recovery and net transfer. Pure ketoxime extractants combine a relatively low strip point and a decent loading capacity, which are most effective as the pH of the pregnant leach solution gets closer to 2.

Recent developments in circulating fluidized bed (CFB) once-through supercritical technology (OTSC) have enabled this technology to be offered as a utility-scale alternative competing head-to-head with pulverized fuel (PF) OTSC offerings. One clear example is the CFB supercritical unit at the Lagisza Power Plant in Poland, owned by PoludniowyKoncernEnergetyczny SA (PKE). This unit has now been in commercial operation for three full years, exhibiting very good performance, and has validated Foster Wheeler?s performance model at this utility scale as well as for units in the 600 MWe and 800 MWe size ranges offering net efficiency of ~43 per cent (LHV basis). This operating unit has also proven the use of the world?s first FW/BENSON? vertical-tube OTSC low mass flux technology. Since the Lagisza original international tender specified OTSC PF technology, it is important to note that the alternative selection of CFB OTSC technology over conventional PF technology is of historic significance, not only for the validation of the CFB supercritical platform as a viable alternative to conventional PF technology, but it also positions the CFB OTSC with fuel flexibility for offering of sizes up to and including 800 MWe units. This paper explores the differences between CFB OTSC technology and standard PF OTSC in utility power generation. Selection criteria, fuel burning range in both technologies, and other selection drivers are discussed. Economic analysis of both technologies, based on existing cases, is also provided. Also discussed are the technical advantages and uses of each technology. Foster Wheeler has recently been awarded a contract for four units of CFB OTSC technology, which utilizes a 2 on 1 configuration of two 550 MWe CFB OTSC boilers on two single 1000 MWe turbines. Essentially this provides a fuel-flexible low-emissions alternative to a 2 × 1000 MWe solid fuel power block.

Paper written on project work carried out in partial fulfilment of Laboratory-scale testwork was undertaken to recover oxidic copper-cobalt minerals by froth flotation, which requires maintaining a certain sulphide level in the pulp. To improve control of the sulphide concentration, an electronic closed-loop system was designed that responds to the potential output of an ion-selective electrode. The PID control was improved by adding a pre-emptive control and a self-calibration feature; a data logging facility is also included. An inexpensive valve design was incorporated using locally available parts. The operating results of this control design are presented.

"Zimbabwe is endowed with rich deposits of minerals such as diamonds, platinum, coal, uranium, lithium, gold, antimony, iron, and chrome. Bioleaching has been implemented as an efficient and low-cost method to extract metals such as copper, cobalt, and gold from sulphide and/or ironcontaining ores and mineral concentrates in a number of countries around the globe. Zimbabwe, despite being a world leader in mineral wealth, has gone through years of economic stagnation which have brought with them energy shortages. Bioleaching is an innovative way to recover minerals from ores using relatively low-capital-cost and non-polluting technology. Principally, iron- and sulphur-oxidizing bacteria can be used to oxidize iron and sulphide to ferric iron and sulphuric acid, respectively, and the ferric iron oxidizes the insoluble metal sulphides to soluble metal sulphates that can be readily recovered from solution. Although some minerals such as gold are inert to biological reactions, they can be liberated using bacteria that act on certain types of ores and other minerals that co-occur with these minerals. The geology of the mineralized areas in Zimbabwe, rich in chalcopyrite / pyrite, allows a number of microorganisms to be used for the extraction of minerals by bio-oxidation. This paper reviews the potential of bioleaching in the country. IntroductionZimbabwe has rich deposits of minerals including diamonds, platinum, coal, uranium, lithium, gold, antimony, iron, and chrome. Bioleaching is defined as the use of microorganisms to facilitate the extraction of metals from sulphide or iron-containing ores or concentrates (Rawlings, 2004, 1997). Bioleaching has been shown to be an efficient (Blowes, Ptacek, and Jurjovec, 2003; Nordstrom and Southam, 1997; Schippers, 2004) and low-cost (Schippers et al., 2010) method to extract minerals in many countries around the globe. For example, aerobic Fe(II)- and sulphur-oxidizing bacteria have been shown to be up to two orders of magnitude more efficient in the oxidation of pyrite than the chemical processes (Blowes, Ptacek, and Jurjovec, 2003; Nordstrom and Southam, 1997; Schippers, 2004). Additionally, bioleaching can be used to extract minerals from low-grade ores, sulphidic waste rock dumps, and tailings efficiently (Schippers et al., 2010)."

Tower mill is considered to have a better regrinding and fine grinding effect compared with ball mill, and its application is much broader. The spiral agitator of the tower mill is driven by the motor. Media inside the mill is under the combined actions of the spiral mechanism, the cylinder, and media nearby, and these parameters are key factors affecting the grinding effect. However, it is not possible to obtain detailed information of kinematic law of media based only on traditional laboratory experiments, let alone the relationship between parameters of kinematic law of media and grinding effect. Experimentation is the only way to develop industrial equipment. However, this is time-consuming and costly, which hampers the further research of the tower mill’s grinding mechanism. The paper selects two structural parameters (gap between the edge of the spiral agitator and the cylinder wall, ratio between the diameter of cylinder and that of the spiral shaft.) and three operating parameters (diameter of media, filling ratio, the speed at the edge of the spiral agitator) as variables to do an orthogonal designed experiment of five factors, four levels, and thereby obtaining change law of grinding indicators of different parameters. Experimental equipment may be simplified to enable an applicable simulation strategy. Simulation based on a discrete element method is conducted to obtain the change law of the speed of media, collision frequency, normal force, and radial force. The relational curve between parameters of kinematic law of media and energy consumption of grinding is clarified, and key factors affecting grinding efficiency are determined. Those factors will be used for optimising the design and operating process. The research result of this paper obtained from laboratory experiments and computer simulation provides data support and theoretical bases, and has directive meaning and applicable value for tower mill’s optimisation and large-sized design. This paper investigated the pre-concentration amenability of sovite (carbonatite) ore to enhance the grade of rare earth elements (REE) bearing minerals by rejecting calcite, and to improve total rare earth elements (TREE) recovery using gravity and magnetic separation. A high proportion of calcite affects downstream processes like leaching due to high acid consumption. Multiple flowsheets combining gravity and magnetic separation were employed to target > 60% TREEs recovery to the final concentrate and > 60% calcite rejection to the tailings. Head analysis of the feed showed the sample’s main constituents as Fe (15.61%), Ca (16.04%), SiO2 (7.13%), and lastly TREEs (1.12%). Mineralogy liberation data at 2mm top size indicated poor liberation of TREEs, with the majority of minerals displaying < 30% mass greater than 80% liberated. Grain size distribution data showed that the majority of REE minerals are fine grained and report to the < 20 μm size class. Calcite liberation mineralogy showed < 60% mass greater than 80% liberation.A combination of a single-stage shaking table with a wet high intensity magnetic separator at a magnetic intensity of 7520 G was found to be the optimum flowsheet. For a shaking table feed with P80 of 150 μm followed by tails regrind to P80 of 45 μm as feed to wet high intensity magnetic separator, the overall mass balance results showed that 60.5% TREEs are recovered to the concentrate while 63.0% calcite is rejected to the tails. Chalcopyrite and pyrite are among the major gold bearing minerals in the world. The gold content in chalcopyrite and pyrite varies from 0.02 to 200 ppm and 0.01 to 20 ppm, respectively. Apart from gold, chalcopyrite is also the primary source of copper. Thus, the recovery of gold and copper are often associated with the recovery of chalcopyrite and pyrite. Flotation is one of the most successful methods applied to beneficiate chalcopyrite and pyrite. The success of a flotation process depends on an appropriate choice of the flotation collector used to achieve the desired selectivity. A thorough understanding of the atomic structure of the predominantly exposed mineral surfaces can immensely aid in developing highly selective collectors that can exploit both the physical and chemical characteristics of these surfaces. In the present study, density functional theory calculations within the plane wave framework are used to understand the surface structure and reconstruction of the most stable chalcopyrite (001), (100), (110) and (112) and most stable pyrite (100) surfaces. The chalcopyrite (001) and (100) metal-terminated surfaces undergo significant reconstruction and result in metal-metal bond formation in the sub-surface layer while the surface layer is replaced by S-atoms. On the other hand, the (001) and (100) S-terminated surfaces show S—S disulfide bond formation upon relaxation, which are consistent with literature reports. The chalcopyrite (110), (112) surfaces and pyrite (100) surface undergo rearrangement, but no reconstructions in terms of metal-metal or disulfide bond formation are observed on these surfaces. The emphasis of this paper is on the characterization and testing of the slag produced by a secondary lead refinery. This work forms part of a broader investigation aimed at reducing loss of valuable product from the process as well as minimizing the environmental impact of the process wastes. It was this work that led to a critical examination of the standard waste classification tests. Characterization of the slag was carried out using a number of complementary techniques. In the broader context, the slag characterization aided in identifying process deficiencies and thus was a critical tool in suggesting potential for process optimization. For this study, the slag characterization provided a relatively comprehensive picture of the composition and properties of the slag, which facilitated understanding the behaviour of the slag under batch test conditions. On the basis of quantity of hazardous components alone, the slag is hazardous according to South African Acceptable Risk Limits (ARL). However, when both the quantity and the leach potential of the hazardous components is taken into account, standard waste tests carried out by three independent agencies indicate that the slag should not be classified as hazardous according to local regulations. Also, according to United States Environmental Protection Agency (US EPA) limits, which are independent of the quantity of the waste, the slag would not be classified as hazardous. The standard waste tests used by the independent agencies was the Toxicity Characteristic Leach Procedure (TCLP), a test which was developed by the US EPA to classify hazardous wastes. One of the requirements of this batch test is that it should be quick, simple to carry out and that the results should be reproducible. Previously, the applicability of the TCLP test to mineral processing and metallurgical wastes has been challenged on a number of points. Additional testing of the slag was carried out using both the TCLP and the Synthetic Precipitation Leach Procedure (SPLP) recommended by the American National Mining Association as being more appropriate for mineral processing wastes. The particular physical and chemical characteristics of the secondary lead slag highlighted additional limitations of both the TCLP and SPLP tests as standard laboratory batch procedures.
