Mintek together with Middelburg Steel & Alloys, developed the DC arc furnace process for the production of ferroalloys with the expressed objective of smelting ore fines (<1mm) without the need for agglomeration. In the case of ferrochrome production, the DC arc furnace, being a semi-open bath operation, loses radiant energy directly from the bath to the furnace roof and sidewalls above the melt. This energy loss is reflected in a higher electrical energy usage per ton of alloy than for a submerged-arc operation smelting lumpy ores or sintered pellets. The difference increases still further when pre-heated sintered pellet feed is used in a submerged-arc operation. This shortcoming of the DC arc furnace can however be overcome by preheating the feed to the furnace in a fluidized bed or flash reactor fuelled by cold furnace off-gas. In addition to fluidization and preheating testwork, various preheating flowsheets with associated mass and energy balances have been developed and compared from a techno-economic viewpoint. The three major advantages identified were: a) fluidized beds can preheat ores and fluxes up to 950°C without sticking and defluidizing, b) the open bath DC arc furnace does not require expensive coke or char to maintain the burden porosity and, c) the capital cost associated with the milling, pelletising and sintering plant falls away since ore fines are used directly.

Base metal refinery effluent streams may contain low metal concentrations that cannot be recovered by precipitation. Although the concentration is low, the total mass of unrecovered metal can have significant value because of the volumes of effluent generated. This metal may be recovered with high efficiency using selective ion exchange resins. Three process schemes are considered, viz., fixed bed column ion exchange, continuous countercurrent resin-in pulp, and continuous carousel resin-in-pulp. Each of these has different requirements in terms of equipment, resin inventory, capital and operating costs, and different limitations on feed conditions. Bateman and Mintek recently developed a model which allows an upfront economical evaluation of ion exchange options. The model evaluates the capital and operating costs for each process scheme for various base metals. This provides a general guideline for selecting the appropriate process arrangement for a given process stream.

The estimation of the spatial variation of the b-value of the Gutenberg- Richter relationship is important for both the general interpretation of the mechanism of rock mass response and seismic hazard assessment. The interpretation of b-value as a parameter of rock mass response is discussed in this paper. The methods applied to evaluate the spatial variation of b-value and the algorithm for obtaining the magnitude of completeness and b-value for subsets of data are presented with some verification analyses. The algorithms presented enable the automation of a spatial evaluation of b-value.

An in situ gravimetric technique based on wetting and capillary action principles has been used to investigate the wetting and penetration of synthesized alumina samples and commercial magnesia spinel refractories by CaO-SiO2-Al2O3-Fe2O3slags. Synthetic slags of 40CaO-40SiO2-20Al2O3 (in weight per cent) with 0 to 9 weight per cent Fe2O3were used and the experiments were conducted at temperatures 1370 to 1470ºC under argon. The contact time between the sample and the slag was 30 minutes. The results show that the wetting and penetration are enhanced by the iron oxide addition in the slags. Addition of Fe2O3from 0 to 9 weight per cent resulted in a significant increase in the slag penetration into the magnesia spinel refractory by a factor of about 7 and a moderate increase in the synthesized alumina by about 60 per cent. The addition of Fe2O3enhanced the wetting (??cos?, where ? is the surface tension of the slag and the contact angle between the slag and the refractory) by 5 to 18 per cent. An increase in temperature from 1370ºC to 1470ºC resulted in a significant increase in the penetration of a 6 weight per cent Fe2O3slag in the alumina and magnesia samples by a factor of4 to 5 and a decrease in wetting by approximately 30 per cent. Product designed characteristics like reliability and maintainability affect maintenance cost, service performance, and therefore product support strategy must be defined during design stage in terms of these two dimensions. Furthermore product support and service delivery strategy has considerable influence on the total life cycle cost and the economic viability of industrial systems/products. he paper presents a concept for the development of service delivery strategy for industrial products with a special reference to mining systems. In this paper we emphasize that the strategy for product support should not be centred only on ‘product’ but it should also take into account the service delivery capability of the manufacturers/suppliers and users service organization, users competence and capability, product use location, logistics and infrastructures, etc., to arrive at the best performance and economic results. Such strategy should invariably include services supporting the client apart from considering services supporting the product. The discussion in the paper is based on the experiences from the manufacturing industry engaged in manufacturing of mining systems and the observed trends in technology and management of operation and maintenance of mining systems. The objectives of the present organizational structure of the Coal Division in respect of projects are listed, as are the requirements for effective functioning of this organization. The processes involved in strategic planning and in the identification. evaluation, and development of projects are described. The monitoring and control of capital as well as project construction and production management. are discussed. Finally, the important role of project work in the development of management is stated, and the necessity for the continual assessment of the effectiveness of the project organization is stressed.

The matte/slag tidal zone in a nickel-copper-iron-sulphide matte smelting furnace is subject to severe process conditions that can lead to premature failure of the lining. The MgO-FeO-SiO2 slag is aggressive to refractory bricks, while the Ni-Cu-Fe-S matte is aggressive to water-cooled copper cooling elements, and can penetrate and sulphidize refractory bricks. A novel approach to the lining design was taken at a PGM smelting furnace, where an indirectly-cooled graphite ring was applied in the matte/slag tidal zone, with refractory bricks on the hot face. The graphite was cooled by the copper cooling elements in the slag zone, obviating the need for copper cooling elements in the tidal zone. In this paper the effectiveness of different lining designs utilizing varying degrees of cooling in the slag zone and slag/matte tidal zones is compared. In comparison to water-cooled copper in various configurations, cooled graphite shows promise as an indirect refractory cooling system in the tidal zone area of furnaces. Careful monitoring of the position of the cave front is essential for well-managed block cave mining. Seismic monitoring systems yield 3-D information about the location of fracturing ahead of the cave. However, because the a seismic gap between cave surface and seismogenic zone is of unknown extent, the cluster of micro-seismicity can only yield an upper bound for the cave height. The large velocity contrast between the fractured rock in the aseismic gap and the broken loose material within the cave can be used by an inversion procedure to find a few simple geometric parameters (such as height of the top of the cave) if a simple 3-D shape?for example a paraboloid?is assumed for the cave. Ray-tracing must be used as the large velocity contrasts cause seismic waves to bend around the cave, but the inversion takes the form of a minimization problem in only a few dimensions and so the computational time is feasible. This technique has been successfully tested on realistic synthetic data.

Mining production scheduling is the process of determining the sequence of block extraction over a period of time that will yield the maximum net present value for a mining operation. The block extraction sequence needs to occur under certain resource constraints which presents an NP-hard problem that is computationally intractable and complex to solve for large scale problems using exact mathematical models such as Mixed Integer Linear Programming (MILP). In this paper, we used a metaheuristic optimisation model based on a Genetic Algorithm (GA) to solve the production scheduling problem. The problem definition and resource constraints are formulated using a mining specific GA that enforces block extraction precedence and mining capacity constraints through a normalisation method. A case study is implemented with the GA model, and the results and computational time are compared with that of a MILP model with CPLEX solver which is based on a branch-and-cut algorithm.

The typical service life for a long distance slurry pipeline is15 to 25 years. Determination of wear rate for a pipeline could have a high economic impact on the pipeline project. Wear is a combination of chemical corrosion and mechanical abrasion. The contribution of each factor has to be determined project by project. Normally, chemical corrosion dominates the pipe wear in fine slurry pipelines. These pipelines have been designed with a velocity between 1.5 m/s and 2.5 m/s. Solids are suspended with high homogeneity across the pipeline section. Bottom wear is not much greater than the top wear and not sensitive to velocity. The wear pattern in the pipeline transporting medium coarse solids, such as milled ore and tailings, is different. Wear concentrates on the bottom of pipeline and the outer bends, and is more sensitive to flow velocity. Wear distribution along the pipelines is similar.

A value assessment model which uses deal objectives, financial and non-financial indicators as a guide to assess value creation in mergers and acquisitions. The extent to which post- merger deal objectives are achieved and the potential benefits derived from mining deals that may not necessarily be financial of nature, but which are necessary to sustain and enhance future performance, were considered. The pre-merger and post-merger performances based on some financial indicators that reflect profitability for shareholders were also used. This value assessment model was used to assess four major deals that have occurred in the South African mining industry since 2003 as part of a postgraduate dissertation. In this paper, the Harmony and ARMgold merger is used as an example of how the model can be applied. The model?s relevance and applicability can also serve as a guideline in developing a framework or holistic guideline in assessing whether mining BEE deals in South Africa create value.

This paper proposes the further development of a recently identified shear rupture mechanism (fan mechanism) that elucidates a paradoxical feature of hard rocks ? the possibility of shear rupture propagation through a highly confined intact rock mass at shear stresses that can be significantly less than frictional strength. In the fan mechanism, failure is associated with consecutive creation of small slabs (known as ?domino blocks?) from the intact rock in the rupture tip, driven by a fan-shaped domino structure representing the rupture head. The fan head combines such unique features as extremely low shear resistance, self-sustaining stress intensification, and self-unbalancing conditions. Consequently, the failure process caused by the mechanism is inevitably spontaneous and violent. Physical and mathematical models explain unique and paradoxical features of the mechanism, which can be generated in primary ruptures and segmented faults. The fan mechanism provides a novel point of view for understanding the nature of spontaneous failure processes, including shear rupture rockbursts. The process explains, in particular, features of shear rupture rockbursts such as activation at great depths, generation of new shear ruptures in intact rock mass, nucleation of hypocentres at significant distances from the excavation, shear rupture development at low shear stresses, and abnormal rupture violence.

Process and steel chemistry differences in hot rolled Al-killed low carbon strip steel between the hot charge route (HCR) as practised in a compact strip production (CSP) plant and the conventional cold charge route (CCR) have been studied. This was done with reference to differences in reheating practice, hot rolling practice and steel chemistry through emphasis on the effects of solubility and reprecipitation of AlN in the two process/product combinations and its effect on ferrite grain size development. An earlier modelling study on the evolution of the austenite grain size in both of the above hot rolling processes has also now been extended to include an estimate of the possible effects of retained strain after the last finishing pass on the ferrite grain size. As part of this study the equilibrium solubility trends of AlN in a number of boron-free low carbon Al-killed strip steels with low and high sulphur content from the two respective processes was investigated by the thermoelectric power (TEP) technique and differences in the effects through the derived solubility equation of Log[Al][N]=2.6?9710/T at typical slab reheating temperatures was demonstrated. Ferrite grain size modelling using the significantly lower Ar3 transformation temperatures generally found in hot rolled low carbon strip steel produced in the CSP plant using the HCR compared well to the larger grain size produced in the conventional CCR strip rolling plant. Base metals and platinum group metals can be collected in metallic alloy form, via a wide variety of smelting processes. The recovery, or degree of collection, of the valuable metals is a function of the extent of reduction in the furnace, which, in turn, is indicated by the fraction of iron present in the feed materials that report to the alloy. An equation has been developed that relates the recovery of various metals (such as Ni, Co, Cr, and PGMs) to the recovery of Fe. This recovery equation (for each metal) is characterized by a single parameter (K?) that can either be empirically fitted to the data, or expressed in terms of the equilibrium constant and the ratios of the activity coefficients involved. Data from a number of varied DC arc furnace campaigns are presented to illustrate this behaviour.

Pressure hydrometallurgy operations require vessels to be lined with an impermeable membrane for corrosion protection and one or more courses of refractory or ceramic brick. Examples of unit operations that utilize composite lining systems include pressure oxidation autoclaves, sulphide precipitation autoclaves, chloride leach reactors, flash vessels, cyclone separators, and direct contact condensers (heater vessels and quench vessels). The refractory lining must satisfy multiple requirements: it must thermally insulate the membrane from process fluid, be structurally stable, provide erosion resistance, be chemically compatible with process fluid, and provide an economic service life. New hydrometallurgical processes are pushing the pressure, and temperature with each new generation of plants. A fundamental understanding of all factors affecting the mechanical stability of the lining system is essential as lining designs move further away from the industry?s experience base. The method of designing a refractory lined vessel is examined taking into account the impact of irreversible chemical swell, operating factors, design factors, and installation factors. The effect of geometry and incorporating additional degrees of freedom to the analysis is explored using two-dimensional and three-dimensional finite element analysis (FEA). The effect of these additional degrees of freedom on the results of the one-dimensional model are discussed. Keywords refractory lining design,autoclave, finite element analysis.

A common problem encountered in British coal mines is bearing failure on conveyor system idler rollers, which on occasions has led to fires. The UK Mines Inspectorate initiated a study of such failures to assess the potential for ignition of explosive atmospheres. As part of this study HSL have developed a system to measure the temperatures generated within the bearings during controlled failure. Temperatures are measured using both infrared thermal imaging and contact thermometry. The work to date has shown that temperatures well in excess of the auto-ignition temperature of methane can occur.

This paper outlines the process of improvement utilizing performance monitors and GPS systems on an opencast strip mine. Its primary focus is to maximize coal exposure by draglines and secondly to improve on those processes impacting directly on the dragline operation. The Aquila (DM2/5 system) navigation and monitoring systems were installed on the overburden drills. Their main function is to eliminate manual staking and positioning thereby ensuring a regular pattern being drilled. Holes drilled to planned depth reduce drill metres and it minimizes coal losses and contamination at the coal interfaces. The CAES (Computer Aided Electronic System) will be installed and evaluated on the Caterpillar D11 dozers at Optimum. This system ensures a correct dragline pad elevation through the use of planned elevations and GPS technology to achieve the optimal pad elevations for draglines consistently. The draglines are equipped with a Dragline & Operators Performance Monitor. This monitor allows the operator to control his own performance. It reports on all productivity, method and poor operating techniques. These monitoring systems send critical operational information back to the office. This source data resides in central databases from where it is converted and integrated into management information. To manage an operation means that you as a manager must be able to set objectives and targets and to achieve your goals the activities involved must be measurable.

Physical models from equivalent materials satisfying geometrical and physical similarity have been constructed. A special technology of simulating the excavation of an opening at the front part of a tunnel and of measuring the deformation at the tunnel face was applied. The results yielded by the physical models were used to formulate constitution relations in the numerical solution. This coupled modelling enables us to predict the behaviour of tunnel structures more accurately. On a construit des modèles physiques, réalisés en matériaux équivalents et répondant aux conditions de ressemblance géométrique et physique. Sur ces modèles, on a utilisé une technologie intéressante de simulation du forage du tunnel et de la mesure de déformation du front de taille pendant le forage en progression. Les résultats donnés par les modèles physiques ont été utilisés pour formuler les relations de constitution dans la solution numérique. Une telle construction de modèles combinés permet de prévoir plus précisément le comportement de la structure du tunnel. Es wurden physikalische Simulierungsmodelle aus äquivalenten Werkstoffen konstruiert, welche die Bedingungen der geometrischen und physikalischen Ähnlichkeiten erfüllen. Bei diesen Modellen hat man die interessante Simulationstechnologie des Tunnelvortriebs sowie die Verformungsmessung beim Tunnelabbaustoß während des Vortriebsvorgangs eingesetzt. Die Ergebnisse der physikalischen Simulation wurden zur Formulierung von Konstitutionsrelationen in der numerischen Lösung genützt. So eine kombinierte Simulation erlaubt eine genauere Prognose des Benehmens der Tunnelstruktur.

The construction of one of the world&apos;s largest goldrecovery plants to treat run-of-mine ore is progressing on schedule at the President Brand Gold Mine in the Orange Free State. Designed to treat 390 kt per month, the plant will recover 96 per cent of the gold from the ore at a capital cost of 160 million rands in terms of January 1983 money. It will replace the existing gold-treatment installation, as well as provide a 30 per cent increase in capacity.
