The use of testwork to establish an economically feasible separating plant has been a long established practice in the mineral processing industry. However, uncertainties in orebody characteristics and equipment/plant operation can have a significant impact on the separation performance of a given project. This paper explores the impact of uncertainties derived during testwork at key processing stages on the overall performance of mineral processing flowsheets. Case studies for both mineral sand and iron ore projects will be used to illustrate the concepts studied in this paper.

The Objana Cement Plant is located in central Nigeria, approximately 200km south of capital city Abuja (figure 1). It is the second largest cement plant in Africa, and the fifth largest in the world [1]. The selected mining location is unique as it has all the major raw materials (except gypsum) in close proximity. This includes limestone, clay, marl, laterite soil, and laterite iron. [ ] The plant has a capacity of 5 million metric tones per year (~15,000 tones per day). A 135 megawatt gas-fired power plant, with 90 km of natural gas pipeline, was constructed to power the plant. The total project cost is approximately 1.2 billion US dollars. The lifeline of the plant is two overland conveys totalling 7.7km in length. The first 800m conveyor is relatively mundane. The second conveyor however, is unlike any other troughed belt conveyor in the world. It 6.9km length transports 2,400 T/H and operates at 5.0 m/s. Its ?snake? profile consists of 11 vertical cuvees, and four horizontal curves. The last of which is 2,000m in radius, has a length of 2.2km, and is located at the high tension head end of the conveyor. Although these specifications are noteworthy, the unique feature of this system is that it is entirely elevated from head to tail using a triangulated truss gantry structure (figure 2).

Several possible physico-chemical properties of composite electrodes for oxygen evolution are presented to describe experimental data for which a mathematical model had been developed. On this basis, local electrical and electrochemical properties of a composite electrode were investigated with conductive atomic force microscopy (CAFM) and scanning electrochemical microscopy (SECM). It could be shown by CAFM measurement that the boundary between matrix and catalyst particles seemed to have special advantageous electrical properties. The SECM measurements showed the presence of mass transport phenomena with increased surface concentrations, whilst the thickness of the Nernst diffusion layer was very small. An intermediate was detected and assigned to be hydrogen peroxide. From all species involved in the oxygen evolution reaction (H2O2, H+ and O2), it was concluded that local active spots exist on the electrode on which hydrogen peroxide reacts to oxygen and protons. A two?step two-material process was suggested to explain the whole oxygen evolution mechanism.

One of the seminal pioneering papers in reserve evaluation was published by Danie Krige in 1951. In that paper he introduced the concept of regression techniques in providing better estimates for stope grades and correcting for what later became known as the ‘conditional bias’. In South Africa, the development of this approach led to the phenomenon being dubbed the ‘regression effect’, and regression techniques ultimately formed the basis of simple kriging in Krige’s later papers. In the late 1950s and early 1960s, Georges Matheron (1965) formulated the general theory of ‘regionalized variables’ and included copious discussion on what he termed the ‘volume-variance’ effect. Matheron defined mathematically the reason for, and quantification of, the difference in variability between estimated values and the actual unknown values. In 1983, this author published a paper that combined these two philosophies so that the ‘regression effect’ could be quantified before actual mining block values were available. In 1996 and in some earlier presentations, Krige revisited the regression effect in terms of the conditional bias and suggested two measures that might enable a practitioner of geostatistics to assess the ‘efficiency’ of the kriging estimator in any particular case. In this article, we revisit the trail from ‘regression effect’ to ‘kriging efficiency’ in conceptual terms and endeavour to explain exactly what is measured by these parameters and how to use (or abuse) them in practical cases.

Although surfactants have proven to increase metal extraction by improving solution flow in porous media, these reagents have not been widely adopted in heap leaching operations because of potential incompatibilities with downstream processes that are subject to surface properties. The BASF leaching aid, LixTRA 118, was previously found to have no significant effect on post-leach operations. This study evaluated its performance in ores of different particle size distributions and the impact on acid consumption and metal recovery. Column leach studies, carried out on a copper oxide ore and mixed oxide–sulfide ore, showed that the effect of LixTRA 118 was more pronounced in ores with wider particle size distributions than in those with more uniformly sized particles. Solution percolation rates increased by up to 18% in the presence of leaching aid, and increased copper recovery and acid consumption. Improved wetting facilitated the kinetics of acid diffusion at macroand micropore level. There was no significant effect on iron recovery

In this study, the detachment behaviour of 314 μm diameter silica particles from a single 3 mm diameter bubble rotating in a confined cavity connected to a cross-flowing water channel was investigated. The liquid cross-flow generated a rotating flow inside the confined cavity, which was quantified using 2D particle image velocimetry (PIV) measurements. The fluctuating (x-y) velocity components inside the cavity for each cross-flow velocity, U, were then used to estimate the corresponding time/volume average turbulence intensity values, Ti. Turbulence intensity ranged from 9.3-16.2%. In the absence of a bubble, the rotating vortex within the cavity created a pressure field which decreased towards the centre of the vortex; wherein the lowest pressure zone was located at the centre of the cavity. The vorticity into the cavity was found to increase with increasing the turbulence intensity. A bubble, both without and with particles attached, was introduced into the cavity under different flow conditions and its motion was tracked using the shadowgraphy technique. Experimentally, it was found that the bubble-particle aggregate was trapped at the centre of the cavity (low-pressure region) following a spiral trajectory. An interface resolved 3D computational fluid dynamics (CFD) model was developed to predict the particle detachment conditions within the confined cavity. CFDpredicted vorticity in the absence of a bubble agreed well with experimental observation. The CFD analysis indicated that the vorticity inside the cavity was not significantly changed when a single bubble was introduced. On this basis, the computed vorticity was utilised in describing the force balance applied to the attached particle. Computationally, it was found that the critical turbulence intensity, beyond which the particle was detached from the bubble, was 14%. This value was consistent with the experimental observation of detachment at Ti at 15.7%, and above, but not at lower values. Carbothermic process of Ferro Silicon production is primarily a slag-less process. However, slag formation is observed in the regular operation as experienced by almost all the Ferro Silicon Producers in different pro-portions. The problem of slagging in the furnaces may be due to: a)Variation in the input burden charge material quality b)Fluctuations in the Carbon balance and/or c)Fluctuations in the Electrode penetrations The problem will be more severe in nature with the increase of the size of the furnace. The operation performance of the furnace gets badly affected if the slag formed in the furnace is not removed from the bath in time and to the maximum extent possible. It is, therefore, very essential to know the characteristics of the slag formed in the Ferro Silicon Furnaces, besides eliminating the very cause of formation itself; and to find the routes of draining of the same from the furnace bath effectively. This paper envisages the effects of using the LIME STONE in the Ferro Silicon Burden in stabilizing the 48MVA Furnace for improved performance and better consistency. Quality fluctuations in the available Raw Materials are compared with that of the requirements for the Ferro Silicon production. The furnace operational data is compared for 12 months period each for the period corresponding to the before and after usage of lime stone in the burden and found encouraging results in the performance. Implications of use of Lime Stone in the burden on the quality of the output alloy are also studied.

Keywords: Pyrometallurgy, furnace, KCM Nkana, Zambia The Nkana smelter was initially commissioned in 1931, with two reverberatory furnaces, two Peirce-Smith converters, and blister copper casting facilities. Reverberatory furnaces were the mainstay of production up until 1994, when an El Teniente Converter (CT) was installed to upgrade reverberatory furnace matte to white metal, prior to converting in conventional Peirce-Smith (PS) converters. In 2000, a decision was taken to increase the proportion of concentrate smelted in the CT by introduction of bone-dry concentrate injection through the tuyeres. A flash dryer with a nominal capacity of 1 200 metric tons per day of dry product, and associated tuyere injection system was commissioned in March 2004. Based on the projected concentrate arisings from the KCM mines into the future, as seen in 2004, it was decided to develop the CT to be the primary smelting vessel at Nkana, to handle a minimum of 1 250 tons per day of concentrate, and to operate only one reverberatory furnace in slag-cleaning mode pending a full evaluation of alternative slag-cleaning technologies. The anticipated cathode production from Nkana was to be in the range 140 to 150 000 tons per annum. This paper details the outcomes from trials that were carried out in August and September 2004, using two reverberatory furnaces for slag cleaning. The results of these trials, plus further work in October and November, provided confidence to move to one reverberatory furnace for slag cleaning in December 2004. With the advent of Vedanta as the majority shareholder in KCM at the end of 2004, the approach has been to maximize the available smelting capacity. Currently, two reverberatory furnaces and the CT are on-line, with the higher silica concentrates going to the reverberatory furnaces with an appropriate amount of pyrite, and the cleaner concentrates going to the CT. Expansion of the smelter is currently under investigation.

Detailed monitoring of the response of the rock mass between rockbolt reinforcement units subjected to a simulated seismic source has been successfully conducted. This work has shown the increase in amplification of the Peak Particle Velocity (PPV) with distance from a rock bolt unit, and, a minimum PPV for rockburst damage for the given site characteristics. This understanding, at this site, will allow the design of a suitable rock bolt spacing to prevent unravelling of the rock mass between the rock bolt units for a given level of seismicity. Or, alternatively, an estimation of the requirement for a suitable fabric support system, for the anticipated level of seismicity, can be made.

The main purpose of the paper is to determine the contribution of fluctuations in barometric pressure to flammable gas explosions in South African mines. For this purpose, the barometric-pressure patterns preceding each of the 59 major explosions in South African gold and coal mines over the past 20 years were analysed. It is concluded that diurnal fluctuations in pressure do not have a major influence on the accumulation of gas in the underground workings, but that pressure drops associated with cyclonic weather systems moving across the country over a number of days are the major factor contributing to gas explosions in mines. To illustrate some of the points made in the paper, the Hlobane Colliery explosion of September 1983 is used as a case study. In the final section, several general conclusions are drawn and recommendations put forward as to how mines should recognize and react to meteorological phenomena that may lead to an increased probability of gas explosions in underground workings.

The concepts involved in flotation research are discussed and aims are presented. Three different methods of investigation can be used, all of which are applied at the National Institute for Metallurgy (N.I.M.), and these are the empirical, trial and error method, the chemical engineering method, and the physicochemical approaches. This paper is devoted to the last of these. Because of the complexity of the physicochemical interactions involved, the work has, to a large extent, been concentrated on only one aspect, viz. the interaction between the mineral surface and reagents in solution, which was considered of major importance in the understanding of the process. The aspects on which work has been done are the concentration of uranium, the reaction between salt minerals and fatty acids, mixed xanthate-cationic collector systems, and the reaction between sulphide minerals and thiol reagents. Selected problems from the first two of these are discussed in some detail and deal with the agglomeration flotation of uranium and the chemical control of the flotation process for phoscorite. A detailed discussion is also presented of the progress made in the understanding of the interaction between sulphide minerals and thiol reagents, which is of more general application. Finally, an indication is given of the future direction of physicochemical research at the N.I.M.

Rock bolt integrity is a critical issue for the mining industry because of its influence on the safety of mining operations. Guided ultrasonic wave testing of the defects associated with resin-anchored rock bolts was investigated. Axisymmetrical and three-dimensional finite element models were built, one of a partially encapsulated bolt and the other of a bolt with a simulated local corrosion crack. Experimental bolts were then installed in a testing block and typical responses were compared to finite element models of different defect scenarios. Encouraging results were obtained for the smaller axisymmetrical and three-dimensional finite element models, as well as during the experimental investigation. It is recommended that software with energy-absorbing elements should be utilized to consider higher frequencies and longer bolts. Once the integrity of models such as these has been established, the models could in principle be used to train neural networks for use in commercial equipment to determine the integrity of the installed bolt.

Means for the scaling up of such mills are suggested, and tests on a prototype mill are described. Despite the high lining wear in the centrifugal machine, which reduces its productive availability, its other advantages suggest that there is merit in pursuing its further development.

The technique of backfilling in the gold mining industry is dependent on the dewatering of slurry to form a solid support system. In many cases flocculants are added to the slurry to increase the rate of dewatering. To ensure that a stable support is obtained it is important that the chemistry, application and limitations of these flocculant additives are understood. Flocculant additives have to be added at a point where minimum shear will occur. (Shear occurs when a flocculant is exposed to excess energy resulting in breakdown, of the floc.) To ensure that optimum results are obtained it is important that personnel involved are trained to use the flocculant additives and dosing equipment correctly.

Water is a valuable and in many areas a scarce resource. Governmental legislation regulates the environmental impact of water usage and wastewater disposal through the issue of licenses. These requirements mean that hydrometallurgical refineries must ensure that water consumption and water disposal is managed on a continuous basis in order to prevent the repeal of their operating license. Water balances are often overlooked during the design of a hydrometallurgical refinery. Recent changes in environmental legislation have forced both design engineers and operational management to review water use and disposal within these processes. Unlike concentrators where water can easily be recovered by recycling from tailing dams, water introduced into hydrometallurgical refineries becomes contaminated with soluble metals and thus requires pre-treatment prior to disposal. This paper discusses the various concerns that need to be considered during design and operation of hydrometallurgical refineries with respect to the water balance.

Outotec?s direct leaching process is an atmospheric leaching process for sulphidic zinc concentrates. The direct leaching process, based on special leaching reactors developed by Outokumpu, is the most economical way to produce electrolytic zinc. The production scale applications of the process realized so far are in use at Boliden?s Kokkola and Odda zinc plants. A new full-scale application of Outotec?s direct leaching process will be started in 2008 in China. The process is integrated to the existing production plant, replacing part of the old production facilities by modern technology. Besides high zinc extraction the plant expansion and modernization offers also indium recovery, iron precipitation and solution purification processes. The process equipment includes tailor-made reactors designed on the basis of the work and experience of Outotec research center. Ferroalloy production is an energy-intensive industrial sector with significant CO2 emissions. In this paper the current situation in ferroalloy processes is discussed from the standpoint of global environmental issues, trends and development. Progress and data of ferroalloys production are frequently compared with the steel industry, which is a closely related sector and the main user of ferroalloys. Emission factors of processes and electricity production are examined as well as possibilities and future scenarios of how to diminish CO2 emissions. As a part of this study a questionnaire was submitted to experts in the field of ferroalloys worldwide to survey opinions on the ferroalloy industry today and in the near future (2020). Eighteen questions concerning raw materials, energy, environmental aspects, by-products and economic aspects were responded to by seventeen experts, the answers were analysed and conclusions were drawn.
