Horizontal rotating mills are being used all over the world associated with different mineral and power generation industries. David Brown South Africa, with over 140 years of experience in gear manufacture and design, has been supplying these industries with innovative designs at exceptional quality. The gearing systems associated with these industries are challenged daily with operating conditions with are not always fully understood. Failures are therefore experienced, over time in the industry, which can therefore not always be fully explained. David Brown South Africa has developed a gear monitoring system, the Intelligent Gearing System, in association with Transmission Dynamics (UK), in order to monitor and analyze these operating conditions in real time. The system has been designed on the principles of Six Sigma, incorporating Design for Six Sigma. The purpose with this system design is to monitor the operating conditions on the pinion, record the information and analyze the data in relation to the rate of fatigue damage to the girth gear and pinion. This is done in real time and unattended. The output from the Intelligent Gearing System can be fed back into the operating system of the mill user, in order to display an alarm for operating conditions exceeding the design criteria as well as information on the rate of fatigue damage due to these operating conditions. When the mill operating conditions are better understood, and the effect on the fatigue life of the mill gearing components, mill users can forecast critical spare holding levels with an increased accuracy. The Intelligent Gearing System also allows early actions to remove reasons for system overloads.

Slag-metal and slag-metal-gas heterogeneous equilibria involving MnO-containing slags have been simulated using recently developed Mn-based alloy and IRSID oxide thermochemical databases. A large number of experimental equilibrium data have been used to verify the calculation results. The experimental slag-metal and slag-metal-gas equilibria in MnO-SiO2binary, MnO-SiO2-CaO and MnO-SiO2-Al2O3ternary, MnO-SiO2-CaO-Al2O3quaternary andMnO-SiO2-CaO-Al2O3-MgO higher-order system can be reproduced within experimental uncertainties. The influence of temperature, CO partial pressure and slag chemistry on the Mn-and Si-distribution equilibria have been quantitatively evaluated. Some aspects of the mechanical behaviour of chromium-containing dual-phase 3CR12 steel were investigated as a function of the temperature and strain rate. The yield stress was found to depend on both the temperature and the strain rate, with no substantial differences between the longitudinal and the transverse directions. The strain-rate sensitivity decreased with increasing temperature. The yield stress could be presented as a function of a temperature-strain-rate parameter. Impact test results showed substantial differences between the energy absorption of the transverse and longitudinal specimens above the ductile-brittle transition temperature. Changes in energy absorption with temperature were gradual for specimens in both orientations, and the transition from ductile to brittle behaviour occurred between 373 and 173 K. Strain rates ahead of the tip of notches with different geometries were calculated and measured experimentally.

A leaching model for gold ore that takes into account the impact of cyanide and oxygen concentrations as well as gold surface exposure on leaching performance is developed. Cyanide consumption is estimated by an empirical model that is a function of ore particles size distribution as well as cyanide, copper and sulphur concentrations. This paper, 'A review of the biological treatment of cyanide-bearing waste water' discusses the necessity for the treatment of cyanide-bearing waste water with a view to the avoidance of environmental pollution, and the limitations of the available chemical and physical processes are referred to briefly. The sources of cyanide-bearing waste waters are mentioned. The mechanisms of production and utilization of cyanide by fungi and bacteria are discussed. The work done in connection with the biological removal and destruction of cyanide is summarized, the successes achieved are described, and the relevant processes are listed. In conclusion, some advantages of biological processes for the removal of cyanide are mentioned.

On 16 July 2004, at 07:10 a collapse of about 1.8 million m3 (about 4 ½ million tonnes) took place on the north wall on Nchanga Open Pit This collapse was the result of a developing instability that was first identified when the benches in this area were exposed during September 2002. The NOP Geotechnical and Survey Departments closely monitored the development of the failure. Control measures were implemented to reduce risk to men and equipment. These measures were continually improved and adjusted in reaction to observations and changing conditions. The purpose of this paper is to describe in detail the monitoring results that were obtained both by traditional methods and the novel Slope Stability Radar System (SSR). Difficulties encountered in establishing critical deformation levels and deformation rates that can be used to predict the onset of collapse are described. Details of the monitoring and control measures, which led to the successful completion of mining in the area, are also described in this paper.

Ongoing development work on ultra-fine grinding for various applications at the Group?s concentrators has been conducted by Anglo Platinum over the last few years. Current potential applications for mainstream grinding and concentrate grinding are the subject of a group-wide research and development programme. The first 10 000-litre 2.6 MW IsaMill was jointly developed by Anglo Platinum, Xstrata Technology and Netszch for installation at the Western Limb Tailings Re-treatment project in Rustenburg, South Africa. The unit was commissioned in late 2003/early 2004, and has operated in an intermediate concentrate regrind application successfully since. This paper describes the operational performance to date, as compared with the original duty specifications and objectives. The first mainstream M10 000 IsaMill with a 3 MW drive will be operational in November2006 at the Potgietersrus Platinum (PPL) ?Platreef? Sandsloot Concentrator in South Africa?s Limpopo Province. The present study investigates the feasibility of using some materials as start-up slags for the extraction of magnesium metal from Egyptian dolomite ores by the Magnethermic technique. The reduction of roasted dolomite (dolime) takes place in a closed evacuated electric arc furnace (small Magnetherm reactor) using ferrosilicon as a reducing agent and liquid start-up slag as a reduction bath under an inert atmosphere. The operational parameters affecting the stabilization of the start-up slag composition and the extraction of magnesium such as reducing agent stoichiometry, reduction temperature, and time were investigated. The dolomitic charge was in the form of sintered briquettes. The charge was reduced under an argon atmosphere in the Magnetherm reactor for constant period and constant temperature. The results showed that the clinker can be used as a start-up slag for the magnethermic process. Also, the optimum conditions for the extraction process were found at 2XSi stoichiometry to give maximum reduction of 80% after 15 minutes reduction time at a temperature of 1550°C. XRD and XRF measurements were used to determine the phases present and the extent of reduction of magnesium, respectively. Union Corporation are experimenting with a high-pressure water jet to remove blasted rock from short panels. The advantages are that the jet provides a highly efficient, flexible, and mobile cleaning tool that eliminates much of the lashing. Cost estimates show it to compare favourably with the existing system, with potential savings of 30 cents per ton milled. Equipment and method trials are continuing with the ultimate objective of eliminating hand lashing entirely while retaining the flexibility of the present method of mining.

Data used for the analysis are actual plant data collected over the past two years of operation. Facts obtained from the study will be helpful for smelter management to control these components in the flash smelting furnace feed and slag, to levels which will enable better control of copper in slag, and smoother operation of the KCM slag-cleaning furnace.

This paper provides a review of the chemical reactions occurring in the submerged arc processing of chromite ores. The excavations of industrial furnaces have shown that the charge, as it descends through the furnace, passes through a number of distinct reaction zones. Each zone is characterised by differing process conditions and reaction products. The phase equilibria, reaction steps and mechanisms occurring as the charge progresses through the furnace are examined, and the potential influences of these factors on the process outcomes are discussed.

The use of dual-energy X-ray transmission (DE-XRT) technology in the mining industry has been developing rapidly in the past decade. In many projects, DE-XRT images are analysed to classify ore and waste in sulphide deposits where the sulphides and non-sulphides have distinct characteristics in density. In the current practice of DE-XRT image processing, every pixel in the image gets classified into two categories, depending on the intensity of the pixel from both low and high energy X-ray response. If the pixel’s intensity is above the threshold curve generated in the high-energy and lowenergy scatter plot, it is classified as “higher density” material, and the remaining pixels are classified as “lower density” material. This paper elaborates on an alternative approach to DE-XRT image processing for in-depth characterisation of samples from a lead-zinc sulphide deposit. The detailed characterisation is achieved by providing density distribution of individual rock using DE-XRT laboratory sorting unit (COMEX) located at the University of British Columbia. Instead of classifying the X-ray images into two different classes from one threshold curve, multiple density classes are created between two threshold curves to generate the density distribution. By manipulating the two threshold curves, we can analyse images of samples obtained at different resolutions of density distribution. If the two threshold curves become infinitely close to each other, it will create a single-threshold scenario similar to the current methods being used in the industry. This method provides the ability to change the threshold curves, hence providing more flexibility on material characterisation based on the needs of the operation. Furthermore, the DE-XRT images from individual rock specimens are compared to the test results from hand-held X-ray fluorescence (XRF) analyser as well as assays of various elements for the same set of samples. The data analysis will provide information regarding ore characteristics and also the theoretical performance of the sensor-based sorting. Zincor operates four Lurgi fluidised-bed roasters at its roast-leach-electrowin refinery in Springs, South Africa. In 2006, Zincor?s four roasters had reached ages ranging between 26 and 38 years, while the expected life of this type of roaster is generally 20 to 25 years. Based on its condition, Roaster 3 was the first to be rebuilt in 2006. Roaster 4 is being rebuilt in 2007 and the last two roasters will be rebuilt over the next few years as necessary. The main damage to Roaster 3 was caused by buckling of the roaster steel shell. This caused the freeboard and dome areas to shift, resulting in cracks in the dome brick lining and crumbling of the bricks lining the freeboard. The steel shell buckled due to the combined effects of too-high operating temperatures and corrosion caused by the following two main factors: ? Thicker external insulation was installed during a previous maintenance shut which resulted in and increased steel shell temperature and exacerbated the normal metal fatigue; ? SO2/SO3 containing gas that had permeated through the brick lining, passed through its dew point during frequent planned and unplanned shuts over the life of the roaster. This caused acid formation between the refractory brick lining and steel shell, resulting in corrosion of the shell. The initial plan was to replace only the damaged areas of Roaster 3, but upon dismantling more damage was found and the roaster was rebuilt from the tuyeres upwards. During the rebuild, the opportunity was taken to modify the design of some of the brickwork to extend its life and make future repairs easier. This paper discusses the mode of failure of Roaster 3 and the lessons learnt during its dismantling and rebuilding.

Computer analysis, modelling and optimization of gold recovery plants of the Anglo American Group by M. I. BRITTAN M.Sc. (Eng.), M.S., Ph. D., (Member). and E. J. J. van VUUREN M.Sc., (Visitor). Multiple correlation and regression techniques are used to analyse gold plant operating records. Key variables m the process which Influence the gold recovery are Identified and assembled into a mathematical model. This constitutes a valuable tool for the optimisation of variables such as the rates of reagent addition and for assessing the economics of extending the plant. Substantial short term economic benefits have been realized. The techniques provide a rapid diagnostic service without interfering with normal plant operation. Quantitative results are presented and their implications examined. The value of the method is discussed.

Rates of erosion have been measured for the slopes and top surfaces of a number of gold-tailings dams in the Germiston-Johannesburg-Roodepoort area of the Transvaal. Preliminary results were given in an earlier paper. The present paper gives results for a four-year period of observation, and identifies the major factors affecting the rates of erosion from the surfaces of gold-tailings dams.

ABSTRACT: In the south of the Island of Gran Canaria (Spain) there appear layers of swelling clays inside volcanic formations of a fonolitic type, down to depths as low as 500 m, with thicknesses of 1 to 3 m. Two tunnels (each of length 1,500 m) have been built in these zones (ignimbrites and swelling clays), work on which started in the ‘70s. The construction has been influenced by phenomena of expansivity and decompression. Presented below are the problems that arose, the field and indoor studies conducted and the numerical optimisation of the lining. ZUSAMMENFASSUNG: Im Süden der Insel Gran Canaria (Spanien) kommen im Inneren vulkanischer Formationen phonolithischen Typs in Tiefen von bis zu 500 Metern 1 bis 3 Meter dicke Blähtonschichten vor. In diesem Gelände aus Schmelztuff und Blähton begann man zu Beginn der siebziger Jahre, zwei Tunnel von jeweils 1.500 Metern Länge anzulegen. Die Bauarbeiten standen unter dem Einfluss von Dehnungs- und Dekompressionserscheinungen. Der folgende Text enthält eine Darstellung der aufgetretenen Probleme, der durchgeführten Feld- und Laborstudien und der numerischen Optimierung der Tunnelauskleidung. RESUME: Dans le sud de l’Ille du Gran Canaria (Espagne) on a détecté des couches d’argile gonflante dans l’intérieur des formations de roches volcaniques fonolitiques, à la profondeur autom des 500 m, avec épaisseur de 1 à 3 m. On a perforé deux tunnels (de longueur 1.500 m chaque un) dans cettes zones (igniumbrités et argiles gonflantes), chantier qui comenza pendant les 70’. La construction on a influencé pour des phénomènes d’expansivité et de décompression. Dans cette communication on présente les problèmes presentes, les études de chantier et théoriques realicés et l’optimisation numérique développé pour dimensionner le revêtement.
