This paper discusses the current approaches to modelling the DMS cyclone within the De Beers group. Current efforts are split into short term value-adding process understanding and longer term semi-fundamental analysis of separation mechanisms. To date, the basic applied approach has yielded significant value to the group, enabling operators to focus on simple diagnostic measures to control their process. The more involved modelling approach has given rise to a new understanding of the separation field, in particular that the high density gradients within a cyclone are highly localised, indicating that separation of medium to heavy density material takes place low in the cone. The model has proven to be conceptually robust, but still requires further development and validation to become a complete modelling and simulation tool for De Beers.

Old, abandoned or in situ processed and storaged tailings can be a potential source of remained valuable metals and minerals. By reprocessing of tailings, it is possible not only to achieve economical profit from recovery of valuable metals, but also to reduce environmental damage caused by tailings such as generation of acid mine drainage from sulfide minerals, mobilization of heavy metals, soils and groundwater contamination. In addition, storage facilities can be successfully redesigned with modern geotechnical requirements and monitoring to avoid a dam collapse of abandoned tailings. In this case study, the processing of low grade abandoned tailings was investigated. Copper (0.15%), cobalt (0.032%) and gold (0.35 ppm) were determined as main valuable and recoverable metals. Cobalt occurs as cobaltite and cobaltiferrous pyrite, while chalcopyrite represents copper. The fine fraction of tailings below 32 μm is enriched with cobalt and copper. Preliminary test-works with initial tailings sample were aimed to recover copper, cobalt and gold. The previously tested magnetic and gravity separation could not recover the metals in a pre-concentration step. Flotation tests of the tailings sample had shown a suitability for flotation without previous regrinding of the tailings. The valuable minerals are first proposed to be recovered by collective flotation, followed by a selective circuit with production of a low grade copper concentrate and a cobalt bearing pyrite concentrate. Based on various tested collectors, amounts of sulfidisation agents and activators, a suitable reagents regime was determined and used for up-scaling by locked cycled test. "Lump coals are currently employed to replace part of coke in the COREX melter-gasifier for ironmaking. In order to optimize the process, the pyrolysis kinetics of Datong coal used in the COREX process was studied. A sectioning method is proposed to overcome certain shortcomings of traditional methods for studying the pyrolysis of coal. Based on the sectioning method and the characteristics of the coal pyrolysis process, the temperature range was divided into three intervals. In the first, the adsorbed gas and water of crystallization were removed; in the second, the coal was transformed into semi-coke; and finally, the semi-coke was further coked. Three models of reaction were then established to study the different stages of the pyrolysis process: an interfacial chemical reaction model, a random pore model, and internal diffusion with shrinking volume. The results showed that the experimental data fitted the models well, with all correlation coefficients (r2) exceeding 0.97. Finally, the mechanisms of reaction and kinetic parameters for each temperature range were derived, which laid a necessary foundation for optimizing the usage of non-coking coal in the COREX process. IntroductionIn view of environmental concerns and the shortage of good-quality coking coal, the COREX process was designed as a new ironmaking technology, attracting wide attention (Fang et al., 2005). In this process, lump coal and a small quantity of coke are directly charged into the melter-gasifier, where a high-quality reducing gas is generated for the reduction of the iron ore (Kumar et al., 2009). In contrast to the conventional blast furnace (BF) process, non-coking lump coal is used as the reducing agent and as the energy source, and the iron charge consists of lump ore and/or pellets, which results in the elimination of the coke oven and sintering plant as well as a decrease in investment (Kumar et al., 2009; Liu et al., 2012).Although the COREX process has made great progress, in current production practice the energy consumption greatly exceeds that of the BF, and it requires a certain amount of coke to maintain permeability of the semi-coke bed (Wang et al., 2008). In addition, the process consumes a lot of good-quality lump ore and lump coal. The pyrolysis of coal is the first step in most coal conversion processes, such as carbonization, gasification, and combustion (Aboyade et al., 2013). The reaction behaviour of lump coals in the COREX melter-gasifier is crucial, as it determines energy utilization and gas composition, as well as the metallurgical properties and particle size of the semi-coke produced (Prachethan et al., 2011; Zhang et al., 2014). In order to optimize the process and improve its competitiveness, the pyrolysis kinetics of Datong coal used in Baosteel’s COREX C-3000 facility was studied."

In 2023, polymer electrolyte membrane fuel cell membrane electrode assemblies accounted for about 62% of the global fuel cell market share and this demand is expected to grow. Commercialisation requires technologies capable of cost-effective, high-volume manufacturing. The membrane electrode assembly is crucial and represents a significant cost to polymer electrolyte membrane fuel cell manufacturing. Manufacturing the electrode components for membrane electrode assemblies at high volumes can reduce production costs while delivering on the forecasted industry demands. Roll-to-roll is a mature coating technology applied in various manufacturing industries such as batteries, printed electronics, microelectronics, photovoltaics, printing, paper consumables, etc., with significant potential for polymer electrolyte membrane fuel cell manufacturing. While the high-volume production process for membrane electrode assembly manufacturing differs from laboratory-scale, the membrane electrode assembly structure remains unchanged. Roll-to-roll is a continuous coating process with speeds of 10 m/min being achieved. In this work, MicrogravureTM and slot-die coating methods have been adopted and have shown promising outcomes for producing gas diffusion electrodes for membrane electrode assemblies. An overview of the MicrogravureTM and slotdie coating methodologies is provided, and a discussion on preliminary results and challenges are presented. Work on MicrogravureTM gas diffusion electrode manufacturing has already achieved comparable performance with spray-coated gas diffusion electrodes. The influence of coating parameters and drying on the coated catalyst layer quality is discussed.

Mechanical alloying of an equiatomic mixture of crystalline Ti and Pt elemental powders in a high-energy ball mill formed an amorphous alloy by solid-state reactions. Mechanical alloying was carried out in an argon atmosphere at a rotation speed of 1200 r/min and a 20:1 ball-to-powder weight ratio, for time intervals of 4 to 40 hours. At an intermediate stage of mechanical alloying, scanning electron microscopy showed the formation of characteristic layered structures of inhomogeneous composition within the powder particles. X-ray diffraction analysis showed the gradual disappearance of crystalline Bragg peaks and the emergence of broad amorphous maxima as milling progressed. The amorphization process was completed after 8?12 hours. The amorphous state of the product indicated that temperatures during processing did not exceed the crystallization temperature of the alloy.

Strategic Ca-bearing minerals like scheelite and fluorite are usually separated by flotation, yet the separation is quite difficult due to their similar surface Ca active sites. Compared with the conventional strong collector sodium oleate (NaOL), lead nitrate-benzohydroxamic acid (Pb-BHA), complex collector shows a better selectivity for scheelite, yet its high cost hinders its wide application. Therefore, a novel collector (Pb-BHA-NaOL complex) was initially developed in this work to overcome the abovementioned dilemma. The flotation results of a single mineral showed that Pb-BHA-NaOL had a better selectivity for scheelite than Pb-BHA. Under the conditions of sequential assembly of Pb, BHA and NaOL at the molar ratio of 240:120:1 and pH 9.0, selective separation of scheelite from fluorite could be achieved without adding any depressants. In addition, for the same preferred scheelite recovery, Pb- BHA-NaOL could also save approximately 20% Pb and BHA compared with Pb-BHA. The analyses of the zeta potential measurement and X-ray photoelectron spectroscopy indicated that Pb-BHA-NaOL showed stronger adsorption on scheelite relative to fluorite. Meanwhile, Pb-BHA-NaOL showed more adsorption modes and higher utilisation of Pb and BHA on scheelite than Pb-BHA, which was due to the accelerator, NaOL. Modern soil mechanics is generally considered to have begun in 1925, when Karl Terzaghi published his book Erdbaumechanik auf bodenphysikalischer Grundlage (Earthwork Mechanics based on the Physics of Soils). These theories were applied to rocks more than 20 years later and the science of rock mechanics became established. Methods of analysis and design have been introduced and applied, and have evolved over time. More recently, the rapid growth in computing power has resulted in more sophisticated analyses, and together with improved monitoring techniques, our understanding of geomechanics has grown considerably. Despite this, geotechnical failures with major consequences still do occur. This is partly due to failure to transfer and apply the knowledge that has been gained, but also there are aspects of geomechanics that are not well understood.

Technosol production from mine waste, following amendment with additional organic residues, to provide healthy and functional topsoil is an advantageous alternative to the long-term dump disposal of mine waste. Minimising the legacy of mine waste and supplying soil for mine site rehabilitation contributes towards more sustainable mining practices. Following the creation of the physicochemical structure of the soil from appropriate mixtures of coal waste with low sulfur content, physical ameliorants and nutrient sources, the inoculation of Technosols with active microbial suspensions may accelerate the decomposition of organic matter present and ensure nutrient availability for plant growth through active nutrient cycling, particularly of nitrogen, sulfur and phosphorous. In this paper, South African ultrafine coal waste was used as the main mineral matrix, and malt residue was used as source of organic matter and nutrients. In order to evaluate the effects of Technosol inoculation, five microbial treatments were used, including the addition of: commercial grade efficient microorganisms (EM Prosoil), anaerobic digested sludge supernatant from treating brewery waste, and ‘tea’ extracts prepared from compost, vermicompost and soil native to the mining area. Growth experiments were carried out using Eragrostis teff, commonly known as teff, a grass typically used for the rehabilitation of mined areas in South Africa. Preliminary results showed that Technosols inoculated with microorganisms performed better in terms of nutrient availability and plant growth. Varied performance was observed as a function of the microbial inoculation applied. This suggests that the inoculation of Technosols with appropriate microorganisms may be recommended to accelerate nutrient availability assisting plant growth during the initial establishing of the Technosols. Technosols continue to show promise as an alternative to both mine waste disposal and the burrowing of topsoils for mine rehabilitation. Copper and cobalt are generally electro-won from their aqueous sulphate solutions. After optimised leaching of their ores, concentrates or calcine bearing minerals, the leachate is clarified and suitably purified prior to the electrolytic extraction of the metal of pursuit (Pearcy, 2006). Solvent extraction (SX) using appropriate organic solvents and ion exchange (IX) with relevant resins are known purification processes used for copper and cobalt recovery (Stanely, 1970).As zeolites in general and natural zeolites in particular, demonstrate ion exchange properties (Korkuna et al., 2005), an attempt has been made to use Southern African natural clinoptilolite in the recovery of copper and cobalt from their aqueous sulphate solutions. Initially, synthetic Co and Cu solutions were prepared. Preceded by laboratory ore leachate, plant solutions are to be used. AAS, XRF, XRD, Mossbauer spectroscopy and BET were characterization techniques used. Natural clinoptilolite was used as-received as well as acid activated; and cobalt and copper extractions were performed at room temperature.

The effects of utilizing recycled tailings pond water from the flotation plant at the Mining Company of Guemassa (MCG) on galena recovery and selectivity towards chalcopyrite (RPb-Cu) , sphalerite (RPb- Zn), and pyrrhotite (RPb-Fe) were studied at bench scale. The results showed that recycling the tailings pond water in the lead circuit without addition of fresh water gave a good flotation performance in terms of lead recovery (Rpb) (75%) and selectivity towards the other metals: RPb-Cu (54%), RPb-Zn (60%) and RPb-Fe(65%). This allows the water to be recycled at least four times. However, increasing the d80 from 100 μm to 160 μm currently used at the MCG plant had a negative effect on the lead flotation performance.

The enhancement of shear flocculation of a galena suspension by ultrasound in the presence of sodium isopropyl xanthate and potassium ethyl xanthate was investigated by studying the effects of surfactant concentration on flocculation efficiency, contact angle, and zeta potential. Strong flocculation was obtained under alkaline conditions (pH > 9) and a high ultrasound power level (150 W). Although the ultrasonic treatment increased the negativity of the zeta potential of the galena particles, this did not decrease the flocculation efficiency, thereby showing that the hydrophobic interactions between the particle were stronger than the electrical double-layer repulsion resulting from xanthate adsorption. The findings indicate that the ultrasonic treatment promoted the adsorption of surfactants onto the mineral surfaces.

In a cobalt precipitation plant, phosphoric acid is used to eliminate excess uranium from the pregnant leach solution, resulting in a cobalt hydroxide product that has little uranium contamination. However, the amount of phosphoric acid added must be monitored and controlled to avoid financial and sustainability impacts and to prevent negative impacts on the final product quality. One possible solution to this problem is the use of online residual phosphorus measurement techniques to regulate the addition. By continuously monitoring the residual phosphorus levels in the solution, the plant can adjust dosing in real time to maintain the target residual phosphorus level. As a result, the cobalt precipitation plant can improve phosphorus level control, lowering the risk of overdosing, and ensuring consistent product quality. This approach can also improve process efficiency, reduce operational costs, and have a positive environmental impact

This study investigates the feasibility of using waste iron slag, the by-product from a mineral sands processing works, in road construction. The study includes the different options investigated for the treatment of a leachate that is produced during the cooling of the iron slag, prior to processing. It also reviews the reasons for choosing the current treatment option that is being trialed. Cooling the iron slag with water results in the formation of a leachate with a high pH and high sulphide concentration. This leachate can seep into the ground and, over time, it will contaminate the ground water. A system was designed to collect and treat the leachate to prevent contamination of surrounding natural water sources. Numerous leachate treatment options were investigated to find cost effective method of treatment After cooling, the iron slag is passed through an iron recovery plant and the unsaleable product is placed on a dumpsite. Rain percolates through the dumpsite, which can result in the formation of a leachate that can contribute to a contaminated plume. After extensive testwork, it was found that the dumpsite, which was leached of contaminants, could be screened and used as a G5material (specifications in Table II) in road construction. The initial challenge was to establish that this material was environmentally safe for use in this particular application. Approval from the Department of Water Affairs (DWAF) was required for the testwork and then for the long-term use of this material in the construction industry. The following challenge involved establishing a market for the material. Construction companies in the area were reluctant to change to a new product that was not naturally occurring. The economics of this project are extremely sensitive to transport costs and hence only projects within a specified radius can be supplied with the Black Top Gravel (BTG). This project is not are venue generator, but it does save the money that would be required to manage the dump, and it reduces the closure costs.

Excess water can lead to instability and even failure in tailings storage facilities (TSFs). Simply reducing the amount of water in TSFs could be the best way to ensure the safety of nearby communities. In this case study we investigated the effects of reducing the water content in tailings slurry at a copper-cobalt-zinc mine in Mexico. An environmentally friendly polymer was used as a drag reduction agent (DRA) to offset the increase in solids percentage. The potential effects of the increased solids concentration on the tailings transportation system were also assessed. A series of ‘what if’ studies was conducted to assess whether adding the polymer would allow the solids concentration to be increased without changing the pressure loss in the tailings pipeline. The studies entailed conducting pipe loop tests to investigate these changes under various solids/ polymer concentrations and then constructing a computational fluid dynamics (CFD) simulation model using the test results. The validated model was used to determine the optimal polymer percentages needed to maintain the same pressure loss under baseline (30% solids) conditions, and to assess the potential risks (clogging, increased erosion rates) to the pipelines. The potential water savings were found to be significant, varying from about 1.852 Mm3/a at 35% solids to 3.915 Mm3/a at 45% solids.

Chemically, the reaction might be controlled by reaction kinetics, be limited by oxygen mass transfer, or be at equilibrium. In this paper, we examine these different operating regimes and demonstrate how they can be identified from plant operating data, process modelling, and pilot plant test work

The paper deals with the importance of design, and of codes of practice, in ensuring safe working conditions in mines. The design principles involved in the design process are dealt with, and the importance of a logical design process is emphasized. The links between the requirements for developing a code of practice, embodied in the existing guidelines for the preparation of such a code, and the design principles and process are considered in some detail. Finally, suggestions are included which may provide improvements to the code and hence, ultimately, lead to further improvement in safe working conditions.

The South African gold mining industry has a legacy of abundant tailings dams, which have attracted the attention of investors because of their potential as a cheaper secondary gold resource. In this we investigate study gold recovery from a refractory calcine tailings dam. Bulk mineralogy of the tailings silicates and iron oxides to be the most abundant phases. Scanning Electron Microscopy (SEM) showed gold to exist in submicrometre and micrometre sizes, as free gold, and associated with arsenic, sulphur, and silicates e.g. quartz and talc. Gold recovery by direct cyanidation was low at 17.3%. Mechanical (ultra fine grinding P80 -16μm) and chemical (alkaline, NaOH) pre-treatment and microwave roasting and microwave-assisted cyanide leaching were investigated to increase gold recoveries. Ultrafine grinding was the most effective, producing recoveries of 66.5%. NaOH pre-leaching of ultrafine milled material increased recovery to 71.5%. Alkaline pre-leaching overall increased recoveries for non-pretreated material, making this process the most preferred because it is less costly than ultrafine grinding. Microwave roasting and microwave-assisted leaching did not achieve higher recoveries than alkaline pre-treatment or fine grinding. The investigation highlights and confirms that chemical treatment with NaOH is a powerful tool for gold extraction from refractory tailings.

Rates of return realized on investments in the gold mines of the newer goldfields outside the Witwatersrand were calculated and analysed over various time intervals and on various bases. It is shown that these rates of return are strongly correlated with changes in the gold price and cannot be equated with the returns that are expected when investments are made, and that the changes in gold price also affect the rates of return on the Johannesburg Stock Exchange as a whole. These correlations are used, together with a limited application of the Capital Asset Pricing Model, to suggest the expected levels of threshold returns in real terms for new mining projects, for projects on existing mines, and for share valuations.
