In 1989 The First Brigade for Geology and Mineral Exploration of Qinghai Province discovered gold at Jinlonggou and Qinlongtan, Tanjianshan. Between 1992 and 2002 small scale mining was carried out at these sites using underground mining methods at Jinlonggou and an open pit at Qinlongtan. During 2003 and 2004 geotechnical investigations were carried out in support of a bankable feasibility study. An important objective of this investigation was to meet both internationally accepted standards and codes of practice, and also to satisfy the Chinese requirements. Extensive use of local experience was utilised. Where possible geological drilling information was incorporated into the assessment. Extensive geotechnical mapping of surface and underground exposures, and index testing to gain an appreciation of rock intact strength were used to characterise the sites. Rock mass classification (MRMR) was used to assess indicative overall slope angles and appropriate bench stack heights for the proposed pits at Jinlonggou and Qinlongtan. Measured discontinuity orientations were used in kinematic analysis to assess stability of possible pit slope geometry at a batter and overall scale to provide preliminary recommendations for the pit slope configuration. Numerical modelling was also carried out to improve the understanding of anticipated pit behaviour. Site investigation and preliminary geotechnical design details, that incorporate site specific conditions for the formation of open pits at Tanjianshan, are discussed in this paper.

Electrochemical measurements are presented on electro-deoxidation of silica in molten calcium chloride at 900°C, with porous silica pellets as starting material. Measurements during pre-electrolysis (to remove water from the melt) showed electrochemical noise, which is consistent with the evolution of hydrogen. Throughout, the dominant anodic reaction appears to be CO2formation, based on the observed potential at the anode, and measured anode wear. Because of the presence of dissolved CaO in the melt, some of the CO2 candissolve in the melt; the resulting calcium carbonate formation was confirmed by electrolyte analysis after reduction runs. Reduction of dissolved CO2 at the cathode is likely to contribute to the background current during the reduction process. For the electrode and cell configuration used here, most of the over potential arises from polarization of the anode, and ohmic potential drop in the electrolyte.

The analysis of subsidence due to the opening of an underground void (mining, water exploitation or civil works hole) is a problem usually hard to solve. First of all, it requires a predictive model, in order to define both the displacement magnitude and area affected by subsidence. Such model should be validated with measurements of the actual movements sustained on the surface, in order to adjust it properly and enable influence of future behaviour in a reliable way. Two different kinds of problems might arise. On one side, it is necessary to control and measure surface movements in a very exhaustive way during a long period of time, beginning before underground works take place and finishing years after they are over. Furthermore, three factors bring in errors, some times of magnitudes higher than the displacement magnitudes measured. These include: the fact that reliable and long-term information cannot always be achieved; the precision of measuring devices; and the design of the topographical network itself. In addition, the predictive models more widely used only apply to certain excavation geometries, mainly to horizontal holes. In light of this background, the Group of Rock Engineering, of the University of Oviedo Mining Department, has developed a working methodology and a specific software tool, Subsidence 3D, to estimate ground displacements and strains. The program will allow for predictive models to be defined and also allows the treatment of data related with topographical marks and its comparative analysis with calculated results. The software has been programmed using Visual C++. Graphical outputs however are generated using AutoCAD 2000. This paper mainly refers to a practical situation, an underground coalmine, remarking the main difficulties arisen during the study of the available information and proposing how to solve them. The work described forms part of a Safety in Mines Research Advisory Committee (SIMRAC) funded project, currently an ongoing programme of research aimed at providing ?improved criteria, guidelines and the use of numerical models to design mine layouts at depth, so as to reduce seismicity and enhance worker safety?. The entire project deals with a number of distinct, albeit interrelated, research areas such as: subsidence and caving in hardrock, general numerical criteria for layout design, regional benefits of backfill, concrete pillars, strike stabilizing pillars and bracket pillars. This paper will focus on the last two items only. New considerations for the design of both stabilizing pillars and bracket pillar layouts are briefly discussed.

To recover the coal resources of high-sulphur anthracite in Jincheng Mining Area, underground coal gasification (UCG) of No. 15 seam in Fenghuangshan Coal Mine was proposed. The feasibility of the project was confirmed by investigations of occurrence conditions, coal properties, and roof conditions, as well as experimental studies and theoretical analysis. It was found that UCG technology is appropriate to be adopted in the mining of the No. 15 seam, due to the stable rock conditions, simple geological structure and hydrogeology, the high carbon content of the coal, non-cohesiveness, medium-thermal stability, high ash fusion temperature, and weak reactivity with CO2. Further factors are the characteristics of the immediate roof, which consists of 9.11 m of limestone and mudstone with a compact structure and low permeability, and 4.27 m of dominantly mudstone with low permeability.

"SynopsisThe global resources and commodities market has become highly competitive. While southern Africa’s abundance of minerals resources is still unrivalled, it has lost considerable dominance in terms of production output. The sustainability of southern Africa’s mining industry is increasingly becoming dependent on its ability to manage the performance of its operations well. A valuable tool for monitoring and managing performance is the use of key performance areas (KPAs) – which are those areas of performance that are reflected explicitly or implicitly in the vision and strategies of an organization and reflect the critical success factors of the organization. This paper is a review of key performance areas in the southern African mining delivery environment. The KPAs discussed in this paper have been identified by comparing KPAs of the several mining houses engaged in surface mining operations in southern Africa and then extracting those KPAs that are common to most of them. Although the authors support the view that each organization should develop KPAs to specifically fit its needs, the study reveals that five KPAs – safety and health, costs, product quality, fleet management, and delivery should form a default list that covers the key areas that any organization should consider when choosing KPAs. KPIs are those subsets of KPAs that we measure in order to manage KPAs.IntroductionThe global resources and commodities market has become highly competitive. "In self-aerated flotation machines, the gas rate depends on operational variables (e.g. froth depth and impeller speed), pulp properties (e.g. solid content and viscosity), and reagent addition (e.g. type and concentration of frother). The gas rate has a strong correlation with the flotation performance by influencing the gas dispersion properties and froth retention time. A factorial experimental design was used to study how the gas dispersion properties, the froth retention time, and the flotation performance respond to changes in froth depth and impeller speed (as the most common operational variables). An in-depth understanding of the effects of impeller speed and froth depth on the gas dispersion properties, especially the bubble surface area flux and froth retention time, is necessary to improve operating strategies for self-aerated flotation machines. All experiments were carried out in a 50 m3 selfaerated flotation cell in an iron ore processing plant. The results showed that the froth depth affected the metallurgical performance mostly via changing the froth retention time. The impeller speed had two important impacts on the metallurgical performance via varying both the froth retention time and the bubble surface area flux in the froth and pulp zones, respectively. The interaction effects of the froth depth and impeller speed were also established. This allowed us to develop a strategy for operating selfaerated flotation machines based on varying the froth depth and impeller speed with regard to the cell duty. The split-lining structure was newly developed for the air-tight lining of the underground compressed air storage cavern. This structure consists of separated reinforced concrete (RC) segments and air-tight membrane. It is most important for the Compressed Air Energy Storage Gas Turbine (CAES-G/T) system to develop the economical lining. In order to verify the applicability of split-lining structure, CAES-G/T pilot plant was constructed and operated for 6 months. We confirmed the practical usefulness and safety of this system through the operation. This paper presents the mechanical behaviour of surrounding rock mass and the lining structure observed through the operation of CAES-G/T pilot plant. Nous avons mis au point une structure de revêtement modulaire pour le revêtement des cavernes souterraines hermétiques à pression. Ce revêtement est composé de segments de béton armé et de membranes hermétiques. Il était très important, pour le CAES-G/T (Compressed Air Energy Storage Gas Turbine), de développer un revêtement économique. Afin de vérifier l’aptitude d’application de notre revêtement modulaire, nous avons construit un système pilote CAES-G/T et nous avons effectué des essais de fonctionnement pendant six mois. Ces essais nous ont permis de confirmer l’utilité et la sécurité du système. A travers le présent rapport, nous rendons compte de la structure de ce nouveau type de revêtement et du comportement mécanique de la masse rocheuse environnante que nous avons pu observer au cours desdits essais. Als luftdichter Druckbehälter wurde eine gegliederte Belagsstruktur für tief unterirdisch liegende Felshöhlungen entwickelt. Diese Struktur ist aus Stahlbetonabdeckung und luftdichter Plane aufgebaut. Bei der Entwicklung des Pressluftgasturbinen – Stromerzeugungssystems (CAES-G/T) war es die wichtigste Aufgabe, einen wirtschaftlichen Belag zu entwickeln. Deswegen wurde zum Nachweis der Effektivität der gegliederten Belagsstruktur eine Pilotanlage errichtet und 6 Monate lang betrieben. Durch den Betrieb konnten wir die Praktikabilität und Sicherheit des Systems bestätigen. Dieser Aufsatz ist ein Bericht über das Verhalten der durch Betrieb der CAES-G/T Pilotanlage beobachteten Belagsstruktur und umliegenden Felsmasse.

There are a couple of dozen junior platinum mining companies coming into existence in Southern African and most intend to mine, concentrate the PGM?s in a flotation product and sell the concentrate to one of the major producers in South Africa. The price they will receive for their product and hence the return they achieve for their investment will depend upon the large number of factors that influence the market for such a product. Unfortunately the number of buyers is severely limited as it is dominated by the two major local producers, Impala Platinum and Anglo Platinum. Furthermore the current smelting technology has limited capacity for UG2 concentrates and high nickel concentrates will quickly fill any available base metal refining capacity. Few if any overseas buyers can compete for the bulky flotation concentrate produced. This paper will explore those factors such as metal recoveries, metal prices, operating costs, capacity constraints, deleterious elements, transport issues, metal premiums and discounts that are in play, types of flotation concentrates, processing capital costs, PGM grades, etc and their impact up on what smelters and refiners might be prepared to pay for such PGM concentrates. Ultimately simple graphs and equations can be developed for probably payment terms for such concentrates. Those who negotiate well will move to the higher return section of the envelope and those who use the concentrator facilities to produce the most saleable combination of flotation concentrates will enhance their returns. A deep and firm understanding of the issues surrounding this market is necessary in order to negotiate the best possible price for the seller.

The effect of composition on electrical conductivity (resistivity), viscosity and liquidus temperature of the slags encountered in electric smelting of PGM containing suphide concentrates is reviewed, along with the relationsip between slag composition, slag-matte separation and metal losses to slag. Optimization of slag composition at furnace temperature is attempted on the basis of opposite and parabolic trends of the viscosity-conductivity relationships of the slags. The importance of surface tension of slags is emphasized using available and estimated information which are grouped into a useful correlation. These values are coupled with or incorporated into slag viscosity plots to illustrate the correlation between the two factors, which influence slag-matte separation as well as refractory attack. The electrode in the slag-resistance furnace is the central factor in the design and operation of the furnace by its role of conveying the smelting power. The obvious parameters are the size and positioning in the slag bath, which are defined by slag resistively, furnace resistance, cell constant and power input. The flow of heat generated by the electrode current determines the energy distribution and furnace dimensions creating viscosity profiles, which in turn affect flow conditions. Thus the flow of slag and matte are discussed in conjunction with the furnace geometry, stirring action of the electrodes, buoyancy and electromagnetic effects. The action of the electric furnace as a settler is discussed. The rectangular furnace is considered as a channel reactor in this analysis, and the action of the electrodes is described to indicate a balanced settling rate in the area of electrode action. Discussion of the design and production capacity of the electric furnace, with reference too perating current, power input, furnace dimensions and electrode size, are based on considerations derived mainly from slag properties such as its resistively, viscosity and liquidus temperature.

Changes in the level of serum vitamin C in mineworkers by N. B. STRYDOM, M.Se., Ph.D. (Illinois) (Fellow), G. G. ROGERS, M.Se. (Pta) (Visitor), W. H. VAN DER WALT, B.Se. (Poteh.) (Visitor), and A. VAN DER LlNDE, B.Se. (O.F.S.) (Visitor) The levels of serum vitamin C in the blood of mineworkers were determined on the first and fifth days of the normal heat-acclimatization period (i.e., before and after exposure to heat) and again after I, 2, and 4 months of underground employment. Supplementary vitamin C was administered to the men during the heat-acclimatization period. Six groups of 20 men featured in the study and, except for one of the two 4-month groups, all the values were obtained after a full shift of underground work. It was found that adequate levels of serum vitamin C were maintained during the heat-acclimatization period, and the 250 mg of vitamin C given daily to each man must therefore be regarded as sufficient. The serum vitamin C decreased significantly with time of exposure to underground conditions, showing that the vitamin C utilized during heat stress is more than that provided in the men's diet. At the end of 4 months, not a single subject had more than 0,4 mg of serum vitamin C per 100 ml, most of them having only 0,3 mg per 100 ml; 90 per cent of the men had had more than 0,4 mg per 100 ml during the acclimatization period. It is therefore recommended that the mineworkers' diets should be supplemented with 100 to 200 mg of vitamin C per man per day.

The purpose of this paper is to explore the application of technology to stoping systems. Technology, because for the past 100 years the South African narrow reef mining industry has battled to control working costs in a labour-intensive industry. Stoping systems, because it is the stoping method and methodology which is at the heart of the mining system. Introduce a more efficient stoping system and the mining system will look after itself. The technology applied to stoping over the past 100 years can be categorized as follows: ?The introduction of pneumatic rockdrills early this century, the cumbersome rig mounted units being replaced by smaller, lighter hand-held units which were then made easier to use with the addition of an air leg ?Scraper winches to replace gravity and shovels to move rock both in the face and the gullies were first introduced in the late 1920s ?Hydraulic props as a support method arrived in the1960s ?Some people argue that tungsten carbide inserts were equally important. There have been a number of attempts to introduce different technologies into stoping, the most recent being trackless equipment. Where the stoping layout suits the technology it has been successful. There have been too many instances where a technology has been installed because it is fashionable. At the end of the day the outcome from change in the stoping systems has to be safer and more profitable mining systems. It is the contention of the author that change is only likely to be effective if it is supported by the introduction and application of appropriate technology.

Major mining projects are developed with the assistance of lending institutions who provide hundreds of millions of dollars in funding over several years, and of course expect those funds to be returned with interest. Two Australian banks have adopted the Equator Principles, an emerging financial industry benchmark for assessing and managing environmental and social risk in project financing. Project financiers have encountered environmental and social issues that are both complex and challenging, particularly with respect to projects in the emerging markets of Asia-Pacific and elsewhere. There are many recent and historical examples of failures by resource companies to effectively manage their environmental, social, safety and security risks, some of which have caused the project to fail completely, and some of which have caused the temporary cessation of production. These events put the financial institutions' funds at risk through inadequate management capacity and non-compliance adversely affecting the ability of the borrowers to repay the loans. They can also reflect adversely on the reputation of the lending institutions. In assessing these risks, lenders are increasingly looking at the track record of the borrower in its country of origin and in other countries where it operates. Lenders are wary of companies that have one standard for operations in a developed country, where the regulatory environment may tightly control what they do, and another standard for operations in countries where the regulatory regime is perhaps less stringent. Lenders may require environmental and social reviews or audits to be conducted on their behalf by competent third parties prior to a loan being approved, and annually over the life of the relationship. The mining industry's concept of the unwritten `social licence to operate' is highly relevant in relation to the delivery of community benefits that are sustainable post-mine closure. This paper provides examples of recent practices that support financial viability and sustainable development, as well as examples of some failures that have put lenders at risk.

The separation of nickel and cobalt from calcium, magnesium and manganese by solvent extraction using synergistic mixtures of carboxylic acids was studied. Addition of certain viable synergists to commercially available tertiary branched carboxylic acids, such as Versatic 10 (Shell) or Neodecanoic acid (Exxon), produced large synergistic shifts (?pH50) in the pH50values for nickel, and small antagonistic shifts (negative ?pH50values) in the extraction of calcium. Under the initial test conditions used (0.50 M each of Neodecanoic acid and the Mintek synergist, in xylene) a large separation (pH50Ca? pH50Ni= 3.09 pH units) between nickel and calcium in their extraction from 1.00 M sodium nitrate solutions was obtained, compared with only 1.11 pH units in the absence of the synergist. The selectivity series for the extraction of divalent base metals from 0.333 M sodium sulphate solutions by 0.50 M Neodecanoic acid and 0.25 M of the Mintek synergist in C12-C13aliphatic diluent was found to lie in the order (with pH50values in parentheses): Cu(3.42) > Ni (5.08) > Zn (5.58) > Co (5.73) > Mn (6.62) > Ca (7.48) >Mg (8.25). In batch counter current experiments, a simulated leach liquor containing (in gL-1): Ni 5, Mg 5, Mn 2, Co 0.5, Ca 0.5, Cu 0.1and Zn 0.1 was contacted with the mixed extractant in three stages at unit phase ratio and an equilibrium pH of 5.9. The recovery of nickel was 99.9 per cent and that of cobalt was 84.7 per cent, whilst the co-extractions of manganese, calcium and magnesium were 2.7,1.5 and 0.04 per cent, respectively. The recovery of cobalt can be enhanced by employing a slightly higher pH, although this will also increase the extraction of manganese, calcium and magnesium somewhat. Nearly quantitative stripping (99 per cent) of nickel from the loaded organic phase was achieved in a single contact at an organic-to-aqueous phase ratio of 4 using a simulated spent electrolyte containing 39 gL-1sulphuric acid and 33 gL-1nickel,thereby producing an ?advance electrolyte? containing 57 gL-1nickelat pH 3.5. Loading of acid into the organic phase was very slight, amounting to only 0.002 M H+in contact with the above-mentioned spent electrolyte. "This article investigates the complex problem of a budgeting process for a large mining operation. Strict adherence to budget infers that financial results align with goals. In reality, the budget is not a predetermined entity but emerges as the sum of the enterprise’s operational plans. These are highly interdependent, being influenced by unforeseeable events and operational decision-making.Limitations of stochastic simulations, normally applied in the project environment but not in budgeting, are examined and a model enabling their application is proposed. A better understanding of budget failure in large mines emerges, showing that the budget should be viewed as a probability distribution rather than a single deterministic value.The strength of the model application lies with the combining of stochastic simulation, probability theory, financial budgeting, and practical scheduling to predict budget achievement, reflected as a probability distribution. The principal finding is the interpretation of the risk associated with, and constraints pertaining to, the budget.The model utilizes a four-dimensional (space and time) schedule, linking key drivers through activity-based costing to the budget. It offers a highly expressive account of deduction regarding fund application for budget achievement, emphasizing that ’it is better to be approximately right than precisely wrong’."

The leaching behaviour of nickel?copper matte in an acidic?copper sulphate solution during the repulping stage at Impala Platinum Refineries has been studied. The base metal recovery process consists of a matte repulping stage prior to a series of pressure leach stages. Therefore, the repulping stage is basically an atmospheric leach stage in which the matte containing mostly Niand Cu is leached in copper-spent electrolyte from the tank house, resulting in dissolution of nickel and precipitation of almost all the copper. To understand the nature of the leaching process during this stage of the operation, the effects of temperature stirring rate and matte particle size on the rate and extent of base metal dissolution and copper rejection from the solution have been investigated. The leaching mechanism of the matte in the investigated system is alsoproposed.

M J Martinson (Fellow) There is everywhere a lamentable dearth of quantitative information on occupational factors affecting the health and safety of mineworkers, and as the authors point out in their introduction underground lighting is one of the factors which has received little attention in South Africa prior to this welcome paper. Since the authors are to some extent pioneering, it is perhaps inevitable that the paper should raise more questions than it answers, but nevertheless it provides a provisional yardstick against which the need for, and success of, remedial action may be judged. Before commenting in detail on a few aspects of the paper it may be worthwhile to summarize the statutory provisions relating to underground lighting, contained in Chapter 15 of the Regulations promulgated in terms of the Mines and Works Act 27 of 1956. Chapter 15 is entitled `Lighting, Safety Lamps and Contraband', but in the context of the present paper only four simple regulations need be noted: firstly, no person shall work or travel in an unilluminated part of a mine unless he carries a light ; secondly, adequate stationary lights shall be provided at stations and certain other localities in shafts, winzes and places used for winding; thirdly, mechanically propelled conveyances shall be provided with an effective bright light shining in the direction of travel; and fourthly, moving machinery to which personnel have access shall be illuminated so as to be clearly visible. In all four regulations the standard of lighting to be provided is wholly subjective, and under these circumstances the wide inter- and intra-mine variations in light intensity disclosed by the study are hardly unexpected. Nevertheless the data presented in the authors' Table I raise three points (1) Is there any evidence that the 19 mines visited during the survey are representative of the 45-50 large gold mines in South Africa, or that the shafts selected are representative of the respective mines? Mine managers would scarcely be human were they not to offer better lit working places for the survey; perhaps the use of a scaling factor (e.g. tonnes or transit mineworkers per shift, kilowatts, etc.) for each working place might have helped to put the figures in perspective. (2) Looking at two of the more numerous - and probably important - of the ten working places included in the survey, i.e. stations and tips, one is struck by the marked. skewness of both intensity distributions (with higher frequencies at the lower intensities) and the abrupt cut-off in both cases just short of pitch darkness. Thus, of the 45 meaned readings recorded at 26 tips no less than 19 fall in the lowest range of 0,1-0,9 1m/ft2, with but one tip in total darkness; of 46 readings on 26 stations, 7 fall in the lowest range and none is in total dark-'1 ness. Although a light with an intensity in the range 0,1-0,9 1m/ft2 may satisfy the regulations, it is certainly arguable that in some situations it may be safer to have no light at all. (3) In view of the skewness referred to above, one wonders how meaningful are the `total average light intensities for (the gold mining) industry' quoted in Table I, which the authors compare with illumina¬tion levels found in other countries. Looking at tips again, one notes that 34 out of 45 meaned intensity readings fall below the `total average' for tips, and only 10 exceed it. From this it may be concluded that a few well-lit working places included in a `total average' may conceal a plethora in Stygian gloom. In their discussion the authors make fleeting reference to the effect of underground lighting on productivity and accident rates, without however quoting any South African experience in this regard. Intuitively it seems highly likely that better lighting (in the widest sense) would improve productivity and reduce accidents, and of course it is in these areas that the mining industry might seek economic justification for providing better lighting. It is all the more regrettable therefore that these factors were not studied simultaneously with the present investigation, especially at the Psychological Division of the Human Sciences Laboratory has recently published a study on underground accidents in the gold mining industry without making any reference whatsoever to lighting as a causal factor. In the event neither of the two studies enables us to make an economic appreciation of the situation, and this seems to be a classic example of a situation where some dovetailing of research effort would have greatly increased the useful return. On the effect of lighting on accidents, it may be noted that in 1939 Mickel presented some very interesting statistics to the Mine Managers Association of the Transvaal2, on the improvement in accident rates which followed the random issue of electric cap lamps to native mineworkers in the Hercules Section of E.R.P.M. the previous year. Based on a 12 month trial period in which 250 000 shifts were worked with carbide lamps and (contemporaneously) 307 000 shifts with cap lamps, the incidence of major accidents (at least one day in hospital among men using carbide lamps was 1,15 accidents per 1000 shifts, while the incidence of minor accidents (requiring dressing only) was 11,52 per 1 000 shifts. The corresponding figures for men using cap lamps were 0,79 and 7,31 accidents per 1 000 shifts respectively, representing a reduction of over 30 per cent in both major and minor accidents. While these figures are obviously dated - only men using cap lamps were issued with hard hats, for instance - they do indicate a need for similar research today.

The development of 3D multi-parametric models facilitate the provision of resource information well in advance of the mining face. Using the model, one can evaluate mining areas not only for grade and tonnage predictions but also for predictions of rock mass quality. Blast design and milling requirements can be derived from the rock mass quality predictions. This information can be used for overall mine planning and evaluation, costing, production optimization and slope design. This allows the full range of mining activities and costs to be interconnected, thereby lowering costs and improving efficiencies through the application of the multi-parametric model. Feasibility studies for new projects require an expected budget expenditure estimate to within 5% of actual costs. This level of accuracy is expected by mining companies and investors but cannot be achieved without a sound knowledge of the rock mass variability. By developing a 3D multi-parametric model as part of the feasibility study and using the same geological model exploration boreholes, a significantly better understanding of the rock mass conditions can be obtained. This rock mass information can be used for equipment selection, economic pit layouts, processing plant design, underground mining layouts and support requirements, to name but a few design parameters that depend on rock mass conditions. The initiative at Anglo Platinums, Potgietersrust Platinum Ltd.?s (PPRust) operation, has delivered significant results showing improvements across the mine to mill value chain. These include increased loading rates, reduced electricity and crushing consumables, as well as higher plant throughput. The ore reserve model has gained international acceptance as an invaluable tool for a mining operation. Certainly most financial organizations will not invest in a mining project that does not have an ore reserve model. There is the potential for multi-parametric models to be recognized as vital tools in the mining process, as is the case with ore reserve models.

Zincor operates four Lurgi fluidised-bed roasters at its roast-leach-electrowin refinery in Springs, South Africa. In 2006, Zincor?s four roasters had reached ages ranging between 26 and 38 years, while the expected life of this type of roaster is generally 20 to 25 years. Based on its condition, Roaster 3 was the first to be rebuilt in 2006. Roaster 4 is being rebuilt in 2007 and the last two roasters will be rebuilt over the next few years as necessary. The main damage to Roaster 3 was caused by buckling of the roaster steel shell. This caused the freeboard and dome areas to shift, resulting in cracks in the dome brick lining and crumbling of the bricks lining the freeboard. The steel shell buckled due to the combined effects of too-high operating temperatures and corrosion caused by the following two main factors: ? Thicker external insulation was installed during a previous maintenance shut which resulted in and increased steel shell temperature and exacerbated the normal metal fatigue; ? SO2/SO3 containing gas that had permeated through the brick lining, passed through its dew point during frequent planned and unplanned shuts over the life of the roaster. This caused acid formation between the refractory brick lining and steel shell, resulting in corrosion of the shell. The initial plan was to replace only the damaged areas of Roaster 3, but upon dismantling more damage was found and the roaster was rebuilt from the tuyeres upwards. During the rebuild, the opportunity was taken to modify the design of some of the brickwork to extend its life and make future repairs easier. This paper discusses the mode of failure of Roaster 3 and the lessons learnt during its dismantling and rebuilding.
