"Because of its negative environmental effect the attention towards NO emissions increases. This again leads to new demands from the authorities for better surveillance and control of emissions. Earlier and recent industrial measurements towards FeSi- and Si-metal furnaces reveal quite high NO-emission. The NO is believed to be produced in the combustion zone above the furnace surface, mainly as thermal NO.In order to expand the knowledge on NO-formation in silicon metal production, a pilot scale experiment in a 440 kVA silicon furnace has been carried out. The experimental set-up was designed with a view to be able to copy and manipulate the formation mechanisms for NO by controlling the flow of false air into the off-gas system.The resulting NO-values corresponding to the different air inlet to the furnace top, show significantly differences between the different air inlet geometries.IntroductionNOx is the common notion for the two gases nitric oxide (NO) and nitrogen dioxide (NO2). Concentrated solar energy can be used as heat source for the production of metals. One of the most promising respective processes, the solar carbothermic production of Zn from ZnO, is investigated within the European research project SOLZINC, a cooperation of institutes and industries from France, Germany, Israel, Sweden and Switzerland. The solar produced Zn can be used as commodity or as an energy carrier for further processing on demand to electricity in Zn-air fuel cells/batteries or to generate hydrogen by reaction with steam. In both cases the Zn is oxidized to form ZnO, which can be recycled back to the solar plant. In these cyclic processes Zn acts as a means to store and eventually transport solar energy. Second product of the solar process step is a CO-rich offgas, which may e.g. drive a gas engine or may be shifted to hydrogen in a conventional reaction with steam. A pilot plant using 300kW concentrated solar power input has been constructed and operated successfully. 86mass-% of ZnO mixed with 14mass-% of charcoal are reacted to produce Zn and CO at a temperature of about 1200°C, yielding about 50 kg gaseous Zn per hour. Zn-dust with 95% purity is recovered from the offgas system that was designed to produce Zn for Zn-air fuel cells. Based on the results and findings from the pilot plant, a two tons Zn/h solar demonstration plant has been designed conceptually. Cost studies have been performed and scenarios for producing electricity or H2 via these ZnO/Zn-cyclic processes are evaluated.

The process of desilverising by fractional crystallisation with reflux was investigated through laboratory batch tests and continuous laboratory bench scale tests at CSIRO Clayton, to a 300 kg/hr pilot plant at Port Pine. The pilot plant built at BHAS comprised a vertical cylindrical refining column with internal diameter 250 mm and height 3.2 m, attached at the top to an off-set cylindrical stirred crystalliser tank. Crystals were made in the crystalliser by intermittent immersion of steel cold fingers, which were water cooled between immersions. Gas heat was used for melting the crystals at the base of the column and for side compensation heating. A computerised in strumentation system was employed for data logging and for controlling some critical plant operations. A mechanical device was first employed to promote counter-current plug flow of crystals down the column against the rising stream of reflux liquid, but this was found to be unsatisfactory owing to excess noise, frequent mechanical failure, and excessive accumulation of dross. Plug flow was finally promoted by pulsing the column. Low silver levels, less than 1 gitonne, were achieved with both methods of crystal transport under total reflux conditions. The pulsed column gave results for silver and bismuth which agreed with the theoretical predictions of a computer model, but there was some selective drossing of antimony. In the mechanically agitated column, excessive drossing promoted selective removal of most of the antimony and some of the bismuth, and the results after extended operation were well removed from the theoretical predictions. Plant failures and operating problems prevented the achievement of satisfactory product quality with the necessary reliability under production conditions. Other priorities necessitated the termination of the project before the process could be optimised.

The Andritz Ruthner Inc. hyperbaric filter was evaluated at a pilot scale for dewatering fine coal cleaned by froth flotation. The pilot scale dewatering testing was conducted at a solid feed rate ranging from 100 lbs to 200 lbs/hr-ft2. Effect of hyperbaric operating parameters and addition of various surfactants and flocculants were evaluated on dewatering of fine coal. The tests data indicated that for the minus 100 mesh and minus 28 mesh clean coal product, the Andritz hyperbaric unit provided filter cake containing 23 percent and 14 percent moisture, respectively.

Operators of nickel laterite pressure acid leach and gold pressure oxidation technology frequently employ a series of steam condensing heaters to preheat the leach feed slurry. The heaters are an economic pinch point û although the thermal performance of the heaters is critical to overall process viability and operating cost minimisation, they are also a significant capital item and must be sized accordingly. Despite this, discussions of the factors underlying heater design are conspicuously absent from technical literature, and existing operations feature a conflicting range of heater sizes and configurations. This variety would suggest that at least some of the chosen heater designs are oversized. As part of its detailed design stage, the Ravensthorpe Nickel Project (RNP) constructed and tested a pilot plant heater to develop an understanding of the heating process and to ensure that the RNP heaters were appropriately sized. This testwork used RNP slurry at design density and viscosity on a 450 mm diameter, 6500 mm high column. The pilot plant testwork demonstrated the intrinsic efficiency of the direct steam condensation heating process, which was essentially independent of slurry density and viscosity. Presence of non-condensable gases in the steam phase decreased the heat transferred in certain circumstances, but heater performance remained consistent with thermodynamic limitations. Stagewise heat transfer within the column was rapid, and suggested either a very high slurry surface area or excellent heat transfer within the slurry phase. While the testwork did not set out to distinguish between these effects, physical evidence pointed to droplet formation in the inter-tray shower zone, giving a high heat transfer area. For scale-up purposes, the key facts were that the heat transfer rate was not limited by using high viscosity slurries and heaters could be designed using the principles applied to the smaller of those in existing operations. This paper discusses existing slurry heater designs, the current understanding from open literature, the pilot plant testwork, results and analysis, and scale-up to commercial sized equipment.

There are many different machine setup parameters and variables that affect the production of cone crushers in a mineral processing plant. One of these variables is the eccentric speed at which the cone gyrates. In June 2012, pilot tests were conducted on a 200 hp high speed cone crusher to determine the production and operating conditions over a wide spectrum of eccentric speed. Every plant will have variations in the ore characteristics and feed rates throughout the life of the mine, and at times throughout a single shift of operation, which result in non-optimal use of the crushing energy and inconsistent process control. For high speed cone crushers, the crusher will exhibit a different capacity, power required, and discharge size distribution as the speed ranges over the design limits of the machine. This study documents the measured variation in production and energy efficiency both when the crusher was ran at full capacity as well as when the feed to the crusher was not sufficient to run at full capacity. Overall, the results match theory and the capacity and power fluctuated by 25% and 17%, respectively, over the speed range when operated full while there was an overall trend of slightly coarser discharge size distribution as the speed decreased. The results with the fixed feed rate were more telling, as the crushers had 4-14% higher production when making a theoretical minus 12.5 mm product when operating at the optimal speed as compared to the worst speed in the ?typical? speed range for this application. Secondary analysis of the fixed tonnage testing also showed that the power draw was more consistent with lower magnitude spikes at the higher speeds (higher cavity level), as on average the standard deviation of the power draw increased from 7% to 18% and the peak power spikes from 20% to 48% over the speed range tested. The findings lay groundwork for more efficient plant design. Varying the speed of the crusher can be used to tune the crusher speed during commissioning, adapt to changing ore conditions over long periods of time, or be used as a dynamic input into an advanced control system. Each action above would serve to make the crusher(s) more productive and more energy efficient, and would also have mechanical benefits for the machine. "Groundwater with elevated sulfate and metals was treated using a sulfate-reducing pilot PRB consisting of a series of six 55-gallon drums filled with ZVI (Fe0), wood chips, brewer’s grain, limestone, and emulsified vegetable oil (EVO). Sulfate was reduced from >3000 to <250 mg/L and Cd, Cu, Mn, Ni, and Zn concentrations declined up to 3 orders of magnitude in 2 months. After 6 months of operation at a 7.5-day retention time, sulfate broke through. The system was then rejuvenated by injecting EVO in each drum and operated for 5 more months at a 9-day retention time. Sulfate-reducing bacteria in the pilot system grew by 3 to 4 orders of magnitude in 2 months. Some cementation of the PRB media was observed in the first 2 drums after processing 25 pore volumes of water, due to preferential upstream precipitation of sulfides; this can be avoided through operational modifications. Resulting permeability losses were estimated at 0.1% to 1% per year. Absorption/desorption was tested at bench scale to evaluate the use of various oil-soaked sorbents as a slow-release source of dissolved carbon. The tests show that oil sorbents can increase the useful life of a PRB between oil refills to over 100 pore volumes. INTRODUCTION High sulfate concentrations, low pH, and dissolved metal exceedances are common characteristics of mining-influenced water (MIW). Above-ground such MIW is commonly treated using biochemical reactors (BCR). In a BCR, water generally flows vertically downward through a layer of biomass, such as wood chips, manure, etc. The dissolved organics resulting from the decay of this material are oxidized first by microbes using oxygen; when oxygen is exhausted, other bacteria can use nitrate, and then sulfate to oxidize organics. Gipronickel Institute, JS is developing a process of continuous converting of Nicontaining copper matte and concentrates resulting in the production of blister copper and fluid NiO-containing slag in a two-zone Vaniukov furnace. The process under development is an alternative for the existing technology of blister copper production in converters, the latter being characterized with insufficient sulphur utilization, low direct copper recovery and the production of inconvenient for further processing solid slag on the basis of NiO and NiFe20 4- The results of pilot testing on processing of copper concentrate obtained from high-grade matte (HGM) separation in the two-zone Vaniukov furnace with the hearth area of 11.4 m2 are presented.

As a follow-up to a laboratory study, a pilot scale column for the flotation of coarse particles was designed and then tested in two different applications. In the first test, the concentration of a coarse phosphate ore (normally beneficiated by skin flotation in spirals) was carried out in a flotation plant in Florida. In the second pilot test, the column was used as a scavenger cell in the coarse flotation section of a potash beneficiation plant in Saskatchewan, Canada. Particle size of the phosphate feed was of the order of 0.6-1.0 mm and the potash feed 1-3 mm. The column was 1 feet diameter and was fed at rates between 0.5 to 1.4 tph. The effect of operating variables such as air and water flow rates, bubble size, frother concentration, residence time, sparger, etc were evaluated. The most important factors in column performance were found to be bubble size, air flow rate and the thickness of the froth bed. Best results were obtained in the absence of a froth bed, with low air flow rates and with small bubbles. The paper presents comparative performance and discusses details of the column design. Phosphate recoveries in the column were better than 90% whereas the conventional skin flotation circuit normally yields about 60% recovery for a comparable concentrate grade. Potash recovery from the tailings of the conventional flotation circuit was as high as 42% recovery. Particle size distribution of the potash concentrate was coarse enough to meet requirements for potash fertilizer.

Anorthite (CaAl Si O ) and diopside [Ca(Mg, Fe)Si O ] can be identified in the 2 2 8 2 6 glass-ceramicsandCaAl Si O isthepredominantcrystalphase.Fineparticleswith 2 2 8 average diameter of 200 nm distributed uniformly in the glass-ceramics. Granular crystals are intensively interconnected and constituted a crystal skeleton soaked in theglassmatrix.LeachingtoxicitytestdetectedCr(VI)of0.016and0.010 mg/Lof the water-quenched frit and glass-ceramics, respectively. Pilot trial of direct modification of molten blast furnace slag and production of high acidity coefficient slag wool fibers were investigated nearby a blast furnace. Molten blast furnace slag discharged from blast furnace and then directly flow into specialized modification furnace and quartz was simultaneously added into the molten slag as modification agent. The modified molten slag was electric heated to 1500–1550 °C and then the melt was produced into slag wool fibers through high-speed centrifugation method. Melt with acidity coefficient of 1.2, 1.4, 1.6 and 1.8 were investigated and fibers with corresponding acidity coefficient were produced. Slag wool fibers with shot content of 5.5, 5.8, 6.2, 6.8% and average diameter of 4.5, 4.9, 5.6, 6.4 lm for four samples were successfully produced, respectively. Total energy consumption and production costs decreased by 50–70% compared to traditional cupola furnace method. This method provides an energy-saving and emission-reduction technology for the direct utilization of molten blast furnace slag.

The initially produced arsenic (III) is very toxic to the unconditioned culture but the mixed culture has the capacity to oxidise it to arsenic (V) in the presence of iron (III). It was possible to build up the resistance of the culture through progressive sub-culturing on arseno-pyrite until it could tolerate steady-state concentrations of 30 mM arsenic (III) and 200 mM arsenic (V). With some samples tested in the continuous systems the final arsenic concentrations reached 330 mM. It proved possible to use the laboratory batch data to establish the optimum operating conditions for continuous test systems with capacities of up to 32 m3. Data on the residence time, oxygen uptake rates and gold extraction from the bio-oxidised residues could then be confirmed by continuous testing without the need first to use empirical means to determine optimum conditions for continuous bio-oxidation. The data on residence time, oxygen uptake rate, solids density and neutralisation could be used to estimate the capital and operating costs of treating any given tonnage of the concentrate of interest. It was established that the arsenopyrite concentrates can be suitably bio-oxidised to cause the liberation of at least 90% of the gold content. The method is simple to operate and is flexible over a wide range of external conditions

"Plant owners and operators, plant designers and grinding mill manufacturers are giving much attention to the design and manufacture of autogenous and semi-autogenous grinding mills, particularly the mills that have large diameters and draw power up to 10,000 hp and greater. Reliable designs giving long operating lives are required in today &apos;s ore processing plants.This paper reviews bench-scale and pilot-plant testing to determine first if the ore is suitable .to be ground by these methods and then reviews the data obtained from pilot-plant testing that is used to select the mills and the grinding circuit. The paper then discusses the use of the pilot-plant results to design the mills. The most important pilot-plant data used for mill design are power and the amount of ball charge to be used. The mill size selected is a combination of these factors. Pilot-plant data not only establish power requirements, but can be used in the selection of the type of drive, variable speed or fixed speed, and the operating procedure to be followed. This leads into the mill control circuit to be used. The total charge in the mill, the type of drive and mill discharge arrangements are needed in the calculation of stresses and bearing loads. Conclusions reached from pilot-plant work are used to obtain data for process design, and autogenous and semiautogenous mill design should be part of any test program incorporating either or both of these grinding methods."

"The flow of slurries in pipelines is governed by many variables, and the study of the influence of each of these variables is difficult, if not impossible, in some cases. Many correlations are available which fit data within a given range. However, no one method is yet available to design a slurry pipeline for all desired conditions without at least some physical measurements on the slurry itself. For this reason, the slurry pipeline facilities at the Saskatchewan Research Council have been developed during the past 12 years and it is hoped that the development will continue until the process is thoroughly understood and test facilities are no longer necessary. This paper outlines methods currently used and under development at the Saskatchewan Research Council for measurement, control and study of the variables governing the flow of slurries."

Cyanide management practices on modern gold plants are becoming more onerous, due to environmental pressures, particularly for signatories to the International Cyanide Management Code. Operations are therefore seeking to reduce levels of weak-acid dissociable (WAD) cyanide reporting to spigot discharge as well as to any eventual discharges from the tailings storage facility (TSF). Current gold industry standard processes primarily include the oxidation of cyanide by means of sodium meta-bisulfite (SMBS, or SO2) with air, Caro&apos;s acid (H2SO5) or hydrogen peroxide (H2O2). These processes require the transport and usage of expensive oxidizing reagents, along with the safety and environmental issues associated with these corrosive and toxic chemicals. Maelgwyn Mineral Services (MMS) has developed the MMS CN-DTM process, which utilizes the Aachen ReactorTM, a high-energy mass-transfer superoxygenation system, in conjunction with an activated carbon-based catalyst and no additional reagents, to increase the rate of cyanide oxidation to cyanate, the thermodynamically more stable form. Testwork conducted at the Maelgwyn Australia testwork facility in Perth Australia is described, at both pilot scale and continuous bench-scale, on a sample of tailings effluent obtained from an Australian gold plant. WAD cyanide is demonstrated to be lowered using the MMS CN-DTM process from an influent of 130 mg/L to the required levels for discharge to TSF (<50 mg/L). The continuous test results showed stable operation over three residence time turnovers. The pilot-scale results demonstrated the efficiency of the process at the reasonably large scales required for engineering cost estimation.

The development of the traditional converting process performed in a PeirceSmith or Hoboken converter is limited by the investment magnitude associated to the fulfillment of the environmental regulations. Thus, the continuous converting process rather than a conceptual process alternative is becoming a necessity for a smelter facing limited converting capacity and/or lacking of fulfillment of the environmental regulation with its maximum converting capacity. The objective of this paper is to present the progress of the Codelco continuous converting process evaluated at pilot-scale level when converting solid mattes or white metal into blister copper. These tests allowed for gathering of relevant data to be considered for a new stage of evaluating the Codelco continuous converting at industrial-scale test. The pilot-scale tests were done in a Teniente Converter pilot scale unit at the Codelco Norte Smelter. The results of processing solid copper mattes (65-75% Cu) and producing low sulfur content blister copper with production of a constant S02 gas concentration, and the production of liquid slag with low copper solubility was achieved and is discussed in the present paper.

"A pilot-scale flotation column was used to evaluate four polyglycol frothers at Teck’s Highland Valley Copper Mine. The column was fed with flotation plant feed from the grinding circuit cyclone overflow. Frother dosage was changed by controlled addition to the column feed. Pulp, froth and metallurgical performance were assessed using gas dispersion measurements, water recovery and copper, molybdenum and gangue grades and recoveries. Ranking the frothers based on pulp and froth phase performance using gas dispersion measurements and water recovery yielded contradictory rankings. All of the frothers changed the froth structure in a similar manner such that, at the same structural conditions, they all gave the same degree of separation between water and entrained solids. The only difference between the frothers was what dosage was required to achieve a certain structure. Changes in pulp structure appeared to be related to the critical coalescence concentration (CCC) for each frother. Changes in froth structure were not completely described by the CCC and involved other factors, such as the hydrophobicity of particles in the froth. All of the frothers were capable of achieving the same metallurgical result, just at different dosages. Optimal dosages for the frothers were anywhere from the CCC, where copper and molybdenum grades were maximised, to 2 to 3 or 4 to 7 times the CCC, where copper and molybdenum recoveries, respectively, were maximised.INTRODUCTION Background Due to supply issues, Teck’s Highland Valley Copper (HVC) Mine replaced Dowfroth 250C, their auxiliary frother, with Huntsman Polyfroth W31. The primary criterion for selection was that the new frother gave the same performance as Dowfroth 250C, minimising disruption to the circuit. Frothers play a dual role in flotation, altering the bubble size in the pulp zone and the stability of the froth. A stronger or weaker frother, or a blend of both, will alter the balance between pulp and froth effects and, ultimately, metallurgy. Dowfroth 250C and Polyfroth W31 may not necessarily be the best frothers for HVC from a metallurgical standpoint. There may be a different frother or frother blend that could deliver higher recovery in the bulk roughers."

"Sorting technologies have the potential to reduce energy use in comminution by rejecting uneconomic ore before feed material enters the mill. However, a major challenge for sorting porphyry copper ores is providing a basis of discrimination between valuable and non-valuable fragments, due to their complex mineralogies and textural features. Microwave heating in combination with infra-red detection (MW-IR) has been shown to provide upgraded feedstock for certain ores at bench scale. Selective heating of copper sulphide minerals compared to the gangue leads to an increased thermal response for valuable fragments, providing the basis for sorting.Rapid scale up of MW-IR from bench scale to a 100 t/h continuous pilot plant facility has been facilitated by the design of microwave choking structures to allow continuous operation at industrially meaningful throughputs, whilst meeting health and safety and electromagnetic compliance standards, and the integration of materials handling with electromagnetic systems.Laboratory batch testing on a pilot scale microwave system has been undertaken to investigate the thermal response of copper ores under industrial conditions, at microwave energy inputs up to 1 kWh/t. These results provided the operating window and recommended test conditions for the continuous pilot plant. Sortability curves predicted in the laboratory are in good agreement with separations achieved during continuous pilot plant operations. The potential microwave sortability of a number of ores has been studied, allowing informed decisions to be made about potential ore candidates based on mineralogy. Future development of the technology will be underpinned by the creation and validation of scale up concepts for 1000 t/h operations. Understanding the value proposition for individual sites/applications will be central to unlocking the potential economic and environmental benefits of microwave sorting."

As an extension to investigations into methods of upgrading the Iitania content of ilmenite concentrate from beach sands using 100 g/day, a small pilot plant treating 23 kg/ day of ilmenite was used.In the pilot plant the iron oxide in the ilmenite was reduced to iron at 1200&#176;C using carbon (coal/char) without melting the material, using a tunnel kiln heating cycle, the charges contained in saggars, The iron was then separated from the titania fraction by ball milling, wet magnetic separation, and screening. The resulting magnetic product was high in iron (about 80 per cent Fe) and the non-magnetic product high intitania (about 70 per cent TiO2).From this trial sufficient data were obtained to enable the preparation of a flow sheet for a plant producing 62,300 tonnes/year total products, and an estimate of costs to be made.
