The Hallmark Distribution Center is one of the most sophisticated material handling and order filling facilities in the world. The 53 million cubic foot facility houses an ultra-modern, computer- monitored distribution complex that handles as many as 1/4 million orders per day. The Distribution Center replaces 16 leased buildings scattered through- out metropolitan Kansas City and, in addition, re-leased 4 floors in mid-town Kansas City needed for creative and administrative expansion. This new facility is the nerve center for distribution of Hallmark products in United States and Latin America. The size and gross numbers of all parts of the system is a significant accomplishment, but the purpose of this paper is to explain the technical advancements in the state-of-the-art of material handling and controls. The system iteself is made up of seven sub-systems including receiving, warehousing, picking rack stocking, towline, order filling, order sorting, and shipping. Significant techniques were used in each of these areas as well as technical advancements in the state-of-the- art. The most significant points are in 4 of the areas and are discussed in this paper.

"Satisfactory hydraulic performance of a centrifugal slurry pump is not the only design criterion. If abrasive wear exists the severity of any damage can be reduced and the life of the wearing parts prolonged by selecting the correct pump to suit the conditions of service. This paper is concerned with the design and construction of centrifugal pumps for handling abrasive solids. The wear phenomena due to the slurry being pumped and the materials used to combat abrasive, wear are outlined. The hydraulic design of the impeller and casing and their relationship to wear and the hydraulic radial and axial unbalance are discussed. The prediction of abrasive wear in pumps can not be precise, as many factors are involved - and this is the object of current research."

Automatic tripper control systems can be reliable and as such are suitable for use in the mining industry. Proper application of fundamental engineering principles provides the means for the reliability. Some of the principles are: (1) Be sure the system designer designs a system that does the job operations people want done; (2) Use sound logic design practices to avoid internal electrical problems; (3) The design must be maintenance oriented; and (4) Use good quality components. I would like to discuss a tripper control installation at Kennecott Copper Corporation, Chino Mines Division, in Hurley, New Mexico, and how these principles apply to this tripper control system. First, however, I will expand on the principles to clarify just what is meant. First, "Be sure the system designer designs a system that does the job operations people want done.? Operator acceptance is often the key to the success or failure of an automatic control system. One of the best ways I know of to get operator acceptance is to give him a system that he wants. I don't mean to imply that if bad practices or procedures exist that they should be incorporated in the control system. I do think that many designers feel they haven't done their job if the control system doesn't do things drastically different than the old manual method. Good engineering principles dictate that the job should be done right and if the manual method was right it can very likely be right for the automatic method.

"The methane em1ss10n from deep coalbeds which are actively mined is a serious problem facing the mining industry today. Pinpointing the source of methane and predicting the emission of this gas from these coalbeds is necessary if preventive techniques are to be effectively used to control methane emission. In general, because most coalbeds have water associated with them, the system to be studied may be either single-phase (methane gas) or two-phase (methane and water). Because coal mine geometry is complex and the fluids have variable properties as functions of pressure and methane concentration, the differential equations describing the flow of methane and water are not amenable to analytic solution, but must be solved numerically using high-speed computers. This paper presents the development of such a complex mathematical model along with some preliminary applications of the model to methane emission from one- and two-dimensional coalbeds with and without water present."

The application of biogeochemical methods in mineral exploration in the semi-arid to and environment of Western Australia was investiga- ted in an area near Norseman. The reliability of these methods was evaluated by comparing trace element characteristics of rock, soil and plants in the vicinity of the Pioneer BB pros- pect. The prospect is located in the south- western part of the Pioneer Dome, where granite gneiss core is surrounded by a 'greenstone' sequence of ultrabasic, basic and sedimentary rocks. Nickel-iron sulphide mineralization occurs discontinuously along one of the basic- ultrabasic contacts. Analyses of unweathered and partly weath- ered rock from diamond drill cores show the ultrabasic rock to be highly variable with re- spect to nickel, copper, cobalt, zinc and manga- nese. Samples of weathered bedrock and over- lying soil were analysed both for total trace element contents and for the trace elements associated with secondary iron and manganese oxides. Approximately 30 per cent of the total nickel content of the weathered basic rock is associated with secondary iron and manganese oxides, compared to approximately 15 per cent in the weathered ultrabasic rock. The soil is partly transported but has a residual component sufficient to provide a reli- able indication of the underlying rock chemistry, although the trace element content of the soil is less variable than that of the rock. This Bureau of Mines report presents a brief summary of the explosion trends in United States coal mines for the past 160 years. These trends show that in spite of the overall improvements in mine safety, the number of fatalities from ignitions of methane has actually increased in recent years. Suggestions are made of procedures that can be utilized to reverse this trend.

"North America has entered a period when greatly increased attention must be given to energy .supply and demand by government, industry and individuals. Such increasing concern about energy will be a long-term phenomenon, accompanied by continuing examination of future resource development and utilization. Those engaged in or associated with mining, a major energy consumer, are likely to experience a variety of problems which are associated with the end of an era of low-cost, virtually unlimited energy supply. Their efforts, furthermore, may be subjected to escalating public and government scrutiny, involvement and control. However, ever-growing recognition of the real and urgent necessity to systematically develop new energy supplies within Canada and the United States will provide unusual challenges and opportunities for those companies and individuals with mining expertise. The vast deposits of coal, tar sands and oil shale provide a relative certainty of supply which only stands to gain in attractive ness with time. In order to benefit from this aspect of certain supply, nevertheless, synthetic fuels will have to be produced at a tolerable cost. This will always require excellent process design and engineering. As synfuels development expands to any significant production level, however, and Jess than ideal reserves are scheduled, the usual geologic-productivity complexities encountered in making ore out of low-value rock will tend to become of prime concern. It is for this reason that the services of experienced mining personnel will be in growing demand in energy production."

This Bureau of Mines report describes the preparation characteristics of 10 coal samples collected from the significant coal-producing mines of Lucas, Mahaska, Marion, Monroe, and Wapello Counties in Iowa, with special emphasis on physical desulfurization. All 10 samples were of high sulfur content as received, ranging from 4.2 to 10.4 percent; the organic sulfur content ranged from 0.8 to 3.8 percent. The pyritic sulfur content of the samples could be appreciably reduced by crushing and washing and provided pyritic sulfur reductions ranging from 36 to 75 percent. Crushing to 3/8-inch top size and removing the sink 1.60 specific gravity material would provide float coal products containing 3.5 to 6.0 percent sulfur. However, these coals could be burned at utility plants utilizing SO2 removal processes with efficiencies ranging from 70 to 88 percent and still be in compliance with the current Federal SO2 emission regulations for stationary sources.

This publication contains routine analyses and related source data for 299 natural gas samples from 22 States and three foreign countries. All of the samples were collected during calendar year 1972 as part of a continuous survey of the free world for occurrences of helium in natural gas. This survey has been conducted in the United States by the Bureau of Mines since 1917. In late 1965, the survey was expanded to include foreign gasfields. The analyses published herein were made by mass spectrometer and a special helium analysis apparatus, which are described in Bureau of Mines Bulletins 4863 and 576.4 Fourteen previous publications have presented the results of 9,902 gas analyses prior to 1972. "Western Coal" in this paper is limited to those deposits of subbituminous coal and lignite in the States of Montana, Wyoming, and North Dakota. The characteristics of the coal are discussed as well as the history of mining and current mining operations for steam coal. The future of the region is tied closely to the ultimate conversion of coal to oil and gas products. Problems of industrial water supply and environmental considerations are covered together with a brief review of current legislation's actions affecting strip mining.

4. Preliminary Study - Remote Seal Checker 4.1 Introduction Determination of the completeness of each individual seal at the time of its emplacement is essential for an effective remote sealing system. A satisfactory seal checking technique should provide a signal which: (1) indicates percentage completion as the seal is emplaced (2) provides a definite indication of a complete seal (3) indicates the size of the unsealed area if a complete seal is not feasible This information is required to establish the need for additional seal material, the need for additional seals, and the risk likely involved in entering the mine., In many situations it is as important to know the quality of a seal as it is to build an effective one. It is likely that with repeated use the remote sealing technique developed by Foster-Miller Associates will be sufficiently reliable and predictable to preclude the seal checking requirement. It is recommended, however, that each seal be checked during construction to insure its completeness and increase the level of confidence so necessary in reopening the mine. 4.2 Description of General Problem Several characteristics of remote mine seals are important in considering techniques for evaluating the effectiveness of these seals. To plan a safe and efficient coal mining operation, the design engineer should use all the available information regarding the property to be exploited. The reliability of the mining operation must be as high as possible so that the plants relying on the coal can operate at the maximum design capacity. A good design should incorporate all of the known geological characteristics of the deposit, the structural and physical properties of the coal, as well as the rock which will form the roof and floor of the mine openings. A systematic method is proposed as a guide to insure a mine design that will be safe, efficient and will minimize surface disturbances resulting from mining operations. It is anticipated that the method proposed will result in maximum extraction at perhaps minimum cost to the operator. In general, to develop a mining area, several factors are systematically reviewed: (1) determination of the economic minability of the deposit, (2) the computation of the coal reserves, (3) the marketability of the coal, and (4) the life of the property. In general, boreholes are drilled in a predetermined pattern and geophysical or geological methods are used to log the boreholes. The information so obtained is primarily used to determine the quality and the extent of the deposit and to determine to some extent such geological features as faults, barren areas, washouts, and channels.

Can your company afford to issue a check today for $100,000, $500,000, $2,000,000, or $22,000,000? This is what it might cost your company if it is on the losing end of a product liability suit. During the past 10 to 15 years, the number of product liability actions has grown from a handful per year level to a hundreds of thousands per year level. Settlements and awards in the tens and hundreds of thousands of dollars are not unusual in these days. The largest award that the authors haw heard about is a case involving a private airplane and the death of four men, which was awarded over $22,000,000. In the materials handling field, a fork lift truck, ordered with an overhead guard, was delivered without a guard because one was not available at the time. An accident with serious personal injury followed. Wouldn't it have been better to have waited until the guard was available before delivering the unit? Answer: a quarter of a million dollars better -- the cost of the settlement. Hoisting devices are also not without their liability precedents. In a 1960 case, an employee was injured when a load abruptly fell from a hoist. It was determined that the operator could not possibly have caused such a fall had the hoist been functioning properly. The case was compounded when the manufacturer of the hoist contended that the load had been improperly connected to the device, since the same hoist was used to remove the weight from the injured man without another malfunction.

Sintering as applied to agglomeration of ferrous fines has shown little growth in the United States in recent years. The general concensus was that most of the existing facilities would remain in production at a reduced tonnage to dispose of and recover solid waste from steel plants. Further growth for ferrous sintering technology was not in sight in the United States and in the early sixties expansion came to a virtual standstill, however, we witnessed a rapid emergence of a tremendous pelletizing industry. On other continents, due to different raw materials supply and capital structure, sintering technology continued to grow, with a more cautious development of pelletizing installations. In the U.S. the diminishing supply of good quality, high grade coarse ore resulted in eventual disappearance of high grade ore fines for sintering. The finely divided concentrates produced from lower grade ores were not amenable to this type of agglomeration, but were more suitable for pelletizing. Furthermore, pellets seemed to possess all the features of an ideal blast furnace feed; namely pellets are free flowing, uniform in size, strong, with extremely uniform chemical composition and good reducibility. Importance and demand for such well stabilized furnace feed further increased as size of newly installed blast furnaces continued to grow. The in- creasing demand for a uniform, stabilized burden coincided with the effort to produce a fully beneficiated burden for smelting, thus reverting the blast furnace to its primary function of smelting.

Significant effort has been expended and considerable success has been realized m the application of instrumentation and automatic control equipment in the mining and ore processing industries. This effort has been applied principally to process equipment with the objective of increasing throughput, minimizing labor requirements and/or improving grade or product quality. Less spectacular, but quite rewarding has been the successful application of instrumentation and automatic control equipment to a wide variety of material handling equipments. This paper describes some of this work including: (1) automatic weighment of load-haul-dump units and trams underground; (2) automation of skip loading; (3) instrumentation applied in feeders and conveyors; (4) level measurement in bins, silos, vessels and sumps; (5) automatic blending of sized materials; (6) automatic loading of ships, trains and trucks; (7) automatic control of tailings disposal facilities

"In uranium mines, the purification of underground mine air can be accomplished by the removal of dust particles and radon daughters using filters. Full-scale statistically designed experiments with flow rates up to 10,000 cfm have been conducted at Denison Mines Ltd. on mine air filtration with vermiculite as a filter material. Various filtration bed thicknesses were chosen, with different face velocities through each bed thickness. Results on total dust, respirable dust and radon daughter collection efficiencies were analysed statistically. It is shown that these collection efficiencies are directly related to the filter bed thickness. However, the different face velocities seem to affect only the collection of radon daughters. Optimum collection efficiencies for a clean bed of about 30% were found for respirable dust and radon daughters, and about 41>% for total dust, using an 8-in.-thick bed and a face velocity of 500 fpm. Dust build-up on the filter bed during operation led to an increase in collection efficiency, reaching 40 to 60% after two weeks."

Automation technology has many facets, some well tested and proven, some yet to be put to the acid test of economic reality. In this paper, we will limit our purview to the former. Consider, if you will, an automated handling system combining high-speed conveyors and automatic devices on-line which not only provide signals for routing and sorting, but also format those signals for the production of manufacturing, inventory, shipping and billing paperwork. This is not futuristic, but practical and a realistic accomplishment. Therefore, the following discussions will address today's challenges not with tomorrow's solutions, but rather, with an established technology which is playing an increasingly prominent role in materials handling systems. Until recently, relatively modest importance has been attached to the timeliness of information feedback from the production or assembly line, warehouse or distribution center. Thus, initial applications of automatic identification equipment focused almost exclusively upon the control of materials flow - that is, routing, sorting, etc. However, these systems have performed successfully and quietly established an enviable track record as reliable materials control tools.
