Gerdau Ouro Branco´s plate mill started the operation in 2016 with high level technology. Stands out the capacity to produce different thicknesses in a same plate, therefore allowing special service for sectors such as building structures, bridges, shipbuilding and mechanical applications. The purpose of this study is to present the first results obtained in this innovative product in Brazil. Some slabs of EN10025-2 S355JR+AR steel were rolled and were evaluated the dimensional tolerances, mechanical properties uniformity, grain size, surface and internal qualities. In addition, a correlation was observed between slab and plate thickness reduction and internal plate quality. The results show that this technology can be used with adequate performance for these steel grades in the current market.

O conversor AOD-L é de uso exclusivo para a produção de aços inoxidáveis na Aperam South America. Entre janeiro a julho de 2018, o consumo de FeSi estava acima do orçado, acarretando em perda de gestão para a Aciaria. O aço inoxidável AISI 304 representa 50% da produção da Aciaria na rota duplex (sem uso do VOD), portanto, esse projeto teve como objetivo a redução do consumo da liga de FeSi no AOD-L para o aço AISI 304. Essa redução foi possível através da utilização da metodologia Lean Six Sigma na qual a causa raiz foi identificada e as ações implementadas o que permitiu uma maior estabilidade operacional, além de aumentar a competitividade da Aperam South America frente aos demais produtores mundiais.

The benefits of using the controlled rolling process followed by accelerated cooling (TMCP), currently used in the main rolling mills in the world are already well known and metallurgically based. The need to obtain mechanical properties with a high degree of homogeneity means that in some situations the ends of the rolled material are discarded, negatively affecting the metallic yield of the process. Therefore, this work focused on the determination of the mechanical properties variation at the ends of thick plates processed by TMCP of steels for application in oil and gas pipelines, in order to map the extent of these differences and to correlate them with the microstructure obtained, the profiles of temperature and cooling rates in these regions. To perform the work, two slabs of the studied material were rolled, and the temperature profile was recorded along the plate in the controlled rolling and accelerated cooling processes. The ends of the material were sampled in sections at every 100 mm and subjected to tensile test, hardness and the Charpy V-notch impact test, as well as dilatometry and microstructure evaluations. For the used process conditions, the results indicated the formation of a banded microstructure, basically consisting of polygonal ferrite and bainite, occasionally containing small fractions of perlite. The mechanical properties in the top and the base were higher than the values found in the plate middle, justified by the microstructure found. The work allowed understanding the relationship between the mechanical properties, microstructures and process conditions at the ends, helping the team to improve the process in order to result in a high degree of homogeneity of the product and, thus, lead to optimization of the metallic yield.

Optimized CAPEX, OPEX, new products, yield and product quality in new process equipment as well as by upgrading of existing facilities are the key factors for success and profitable operation. For this, innovation in processes and design is crucial. Danieli can support their clients by offering innovative and well-thought-out process equipment and upgrade solutions. In 2018, Danieli has put into operation a complete cold processing complex in Turkey, which includes a new continuous pickling tandem mill featuring latest generation of market oriented technologies. In this line, dedicated to run a broad range of size and grades (IF to AHSS as DP1000), the highly efficient Turboflow® pickling process was selected. This technology already proved its efficiency and ability in former applications handling ultra-thin gauges at speeds even exceeding 400 m/min in the pickling tanks. The 5-stand 6-high OSRT tandem mill features important developments, like actuators to improve significantly strip flatness and a special air knife arrangement on the tandem mill exit side to generate perfect strip surface cleanliness. In galvanizing lines, the zinc pot is the most effective area to reduce costs in operation and consumables and increase the product quality. Danieli has spent significant efforts in developing most advanced technology for the wiping process. A fully integrated system solution has been designed to perform a wiping process with high quality, economy, accuracy and productivity. Center part is the newly developed X-Jet / Compact X-Jet air knife, added by new generation electromagnetic stabilizer as well as robotic systems to reduce human intervention and health risks in this area. This technological package is ideal also for upgrade of existing lines, typically generating a return of investment less than 1 year. On top, Danieli has developed advanced automation systems including L2 and L1 controls to achieve outstanding product performances.

Automation is in everywhere nowadays, including within companies and industries, and is therefore fundamental and essential for production, quality and process control of them. There are many ways to automate a production line or a machine can be through relay logic, Programmable Logic Controllers (PLCs), and even more modern microcontrollers with native Internet of Things (IoT) support can be used. What are the advantages and disadvantages of each approach? A PCB was created using more modern microcontrollers programmed in C, C ++ and Whiting language to simulate a replacement of a PLC in an actual machine. Having a very positive result, being able to handle the machine manually via Wi fi besides being able to also perform a real-time monitoring of the machine's motors through the mobile phone, thus entering the IoT and fitting into the Industry 4.0.

A rotina operacional e os seus processos de validação e acompanhamento já estão consolidados no ambiente da Tecnologia da Informação (TI). No ambiente da Tecnologia de Automação (TA) estamos avançando lentamente, apesar da grande semelhança em vários processos, devido a dificuldades de adaptação dos controles principalmente no tocante aos tempos de resposta e atuação das equipes. Enquanto a TI atua na garantia da execução do tripé formado por confidencialidade (segurança), integridade (precisão dos dados) e disponibilidade, rigorosamente nessa sequência de prioridades (CID) [1], a TA procura atender às necessidades da produção, e inverte a prioridade para a disponibilidade (DIC). Daí o conflito inicial entre os modelos: demanda imediata ou planejamento detalhado das atividades dentro dos padrões de qualidade da TI, entretanto sem impactar nas metas operacionais. É tudo uma questão de visão e principalmente de gestão por processos! Quais as diretrizes comuns? Quais os processos similares? Encontrar os pontos de afinidade, alinhados com as expectativas dos gestores e com foco na disponibilidade, sem perder a integridade e confiabilidade dos dados é o desafio.

State-of-the-art automation technology enables digitalization of the continuous casting process that goes far beyond conventional automation of industrial production. Primetals Technologies provides a digital twin that combines an intelligent digital representation of a casting machine as well as the casting process and the slabs, blooms or billets that are produced. It allows metallurgists and process engineers to predict the behavior of the involved complex production process and optimize parameters before using them in real production. New steel grades or production processes can be evaluated off-line without any risks to process stability and product quality. Primetals Technologies installs the digital twin with every new installation of a continuous caster optimization system. This paper describes how the setup and simulation possibilities of the digital twin provide numerous benefits by modelling and simulating the casting process. It allows for example the calculation of material properties according to the actual composition, strand surface temperature profiles and dynamic soft reduction before the final point of solidification. An outstanding feature of the digital twin is the replay functionality provided for various models to analyze and further optimize real production situations. The paper also gives an example how usage of the digital twin optimized production at a customer.

Impinging water jets promote high heat flux extraction rate. Steel industry widely employs the process for accurate temperature control to improve the microstructure and to ensure adequate mechanical properties. The range of surface temperatures, heat fluxes and cooling rates are very large, which makes it important to obtain an accurate value of the heat transfer coefficient. This paper presents an experimental and numerical study of the heat transfer behavior of a high temperature (450°C - 900°C) steel plate cooled by a water jet at 20°C to 70°C. High-speed imaging (up to 20,000 fps) within water jet impingement zone allowed the characterization of the boiling regimes in the early stages of cooling. The effects of initial temperature, water jet temperature and velocity on the heat transfer coefficient were analyzed by inverse heat conduction method that predicts the heat flux and temperature on the top surface from temperatures measured with thermocouples inserted in test plate. Heat transfer is strongly affected by the initial temperature of the hot steel, water jet temperature and, less intensely, by jet velocity. High cooling rates start when liquid water is in direct contact with surface temperatures above 700°C.The results will contribute to the enhancement of the temperature cooling control on the runout table and cooling model employed at Usiminas Hot Strip Mill.

Tata Steel IJmuiden Hot Strip Mill 2 (HSM2, 5.5 Mtonnes/yr) is currently being upgraded, resulting in an increased rolling force and motor power capacity. With the current conventional work roll spray cooling, a deterioration in work roll & strip surface quality performance is expected as a result of the increased mill capacities. In order to improve strip surface quality, HSM2 decided to do a full-scale production trial with High Turbulence Roll Cooling (HTRC) at stand FM2. HTRC is a novel way of roll cooling using a high turbulent flow regime. HTRC is positioned very close to the roll surface and gap exit, which is beneficial for the roll surface quality. It is operated at a high flow rate but at a low pressure. HTRC not only significantly improves the roll surface quality, in addition, it makes high pressure pumps, needed for the conventional spray cooling, redundant, leading to substantial savings on electricity costs and thus CO2 emissions. HTRC is in trial operation since 7 August 2018. Results show no operational issues, an excellent roll surface quality and an increased cooling efficiency. In summer 2020 stands FM1-FM2-FM3-FM4 of HSM2 will be equipped with HTRC.

O envelhecimento gradual das Baterias de Coque é um fato inevitável, sendo importante monitorar as condições dos fornos e das estruturas periféricas para maximizar sua vida útil. A Paul Wurth desenvolveu uma metodologia de diagnose que avalia as condições dos elementos principais que compõem as plantas de Coqueria, dentre elas: estrutura da alvenaria refratária, estruturas e componentes metálicos, análise do controle térmico e regime de pressões, conjunto das máquinas móveis. Através de inspeções visuais e coleta de informações de processo e rotina adotada pela equipe de preservação da planta de Coqueria, são elaborados procedimentos e recomendações que visam à extensão da vida útil do equipamento. A Diagnose é uma técnica que auxilia as equipes de Coqueria a entenderem em que situação o equipamento se encontra e contribui com as melhores práticas adotadas no mercado para o prolongamento da vida útil. Ela deve ser repetida com frequência de modo a atualizar a situação da Bateria de Coque, verificar o efeito das ações tomadas pela equipe de preservação e propor novas recomendações. A Diagnose ainda permite identificar a idade real de desgaste das estruturas da Bateria em comparação com sua idade cronológica, permitindo que as usinas planejem investimentos de maior porte.

The evaluation of this data gives direct feedback to improve the blast furnace efficiency, the equipment maintenance and design and it allows the early detection of critical or deviating process situations. This work reviews the new version of GB1499.2-2018 Chinese national standard and specification, which governs the production of high-strength reinforcing hot rolled ribbed bars in China. In addition, it discusses the main concerns from Chinese rebar makers that might affect production and application of Nb-bearing rebars, like reheating temperature required to dissolve given niobium additions, the promotion of bainite microstructure and continuous yielding, as well as Nb strengthening effects. Through extensive investigation involving both thermomechanical laboratory simulations and industrial trial, the existing state and effects of Niobium along the reheating, rolling and cooling are illustrated. At the end, optimum processing conditions have been established to produce high strength rebars for the specified requirements. The adoption of new process conditions reflected in an amount of about 20.0 million tons of Nb-bearing rebar being produced in China in 2018 with required tensile properties and microstructure, and helped rebar makers to reduce production costs considerably. Based on production data, Niobium demonstrated positive strengthening effect for high strength rebars, in particular for small diameter rebars with earthquake resistant performance. What is more, the results of the research enrich the knowledge of the application of Niobium in steels when TMCP rolling is not used.

A evolução internacional do mercado de alumínio requer capacidade das empresas de atender uma demanda crescente e para isso se faz necessária uma gestão logística eficiente. O presente trabalho tem como objetivo avaliar o fluxo de veículos em uma fábrica de processamento de alumínio através da simulação dinâmica de processos e tecnologia de modelagem. Com isto, propõe-se avaliar a gestão de recursos (equipamentos e operadores), capacidade de estoques, fluxos internos e movimentações de carga na fábrica; assim, pode-se avaliar a necessidade de novos investimentos nestes quesitos. A análise envolve o cenário atual bem como a demanda futura projetada com o acréscimo de um modal logístico anexo à fábrica, que aumentará o fluxo de produtos na empresa. Em síntese, este artigo relaciona-se com os temas: logística, modelagem matemática de processos e melhorias em produtividade.

Suppliers must be aware about dimensional accuracy, surface quality and flatness of the plates, independent of the quality standards. To guarantee the best service to this increasingly demanding and competitive market, it is extremely important to guarantee the original project conditions executing the right maintenance of the rolling mill main components. In order to maintain the product quality and avoid the production and maintenance cost increase, it is important to find ways to control the mill and the main process variables, through daily measurements of the equipment performance. This paper aims to present the influence of the main equipment variables that affect the mill operational stability and how to control and evaluate the mill performance.

Brazil is the largest producer of crude steel in the Americas by BOF process and many challenges come along with the increasing market demand. In the BOF, a tubular wall hood structure has been showing premature failures related to the overlay welded tube technology placed in the hood wall. The main root causes were: thermal fatigue at 1800°C, hot spot formation, high heat-affected zone (HAZ) leading to susceptibility of stress cracking, carburizing corrosion and superficial wearing. Based on that, co-extruded tube technology (named composite tube by Sandvik) was the alternative chosen to enhance hood performance without compromising BOF process. In order to rises safety and productivity, composite tube has 100% metallurgical bond assuring stable expansion, high heat exchange efficiency, better corrosion resistance and less rough surface finishing. It was highly suggested to many others mills due to similar and already existing reported cases.

The highly dynamic economic climate of recent years has tightened the operating envelope for steel producers world-wide. Steel producers continue to experience immense pressure to respond quickly to changing circumstances and the focus has shifted towards efficiency improvement and maximizing flexibility in operations. The ability to safely stop, restart and ramp-up production facilities has become essential. Establishing this level of flexibility, without sacrificing efficiency, requires sound process control, fit-for-purpose process management practices and solid know-how and experience regarding special situations in blast furnace ironmaking operations. The same business environment that demands this increased flexibility has made it increasingly difficult for steel producers to sustain sufficient knowledge about these situations. While many experienced, senior operational staff have retired, a new generation of ironmaking specialists has acquired its hands-on experience over more recent decades, during which these process situations have been much less frequent than before. Over the past 10-15 years, the requirement in the industry for external operational support during e.g. blast furnace blow–downs, salamander tapping and restarts after planned and especially unplanned stops, has become increasingly frequent. This article presents a number of these cases from a process management perspective as well as with regard to project organization and optimized cooperation between internal and external teams of experts.

The innovative methodology developed by the author allows the elaboration of an Angle Roll Pass Design based on the practical observations of the rolling process and applies mathematical criteria, using the Ekelund´s formula supported by Advanced Excel tools (Reach Goal, PROCV-PROCH, Macros) and AutoCad. The first step is the definition of the number of stands, roll dimensions, gear boxes reduction, initial stock, average reductions, spread factors, finishing speed and type of grooves. For each pass are calculated: bite angle, spread, section reduction, lost and gain of temperature, separating force, speed, torque and motor power. After these calculations and checking of the parameters, the program calculates the dimensions of the passes transforming the flat passes into shaped ones. With these dimensions it is possible to draw the grooves using AutoCad and check section reductions. This methodology was already used for the development of a new project and also to check the parameters of existing ones, with comparison of the results and has shown to be reliable in real and tested projects. It is an innovative process that is not available in known literature.

This paper describes the study of the work-roll during the hot rolling process thanks to a 3D model built with the Finite Element Method (FEM). In terms of computational cost, that method needs high resources compared to 1D model which are mostly used. However, the 3D model is built to have a better understanding of the work-roll thermal and mechanical behavior during the hot rolling process. The thermal model shows that the highest temperature reached during rolling are within the range of 500°C and 600°C. The thermal field input used to simulate the mechanical behavior of the work-roll shows a biaxial thermal stress state, in the circumferential and axial planes. However, a peak of radial stress is observed in the backup zone. It did not generate plastic strain but could influence the fatigue behavior of the work-roll.
