If humanity is truly serious about reducing emissions of carbon dioxide into the atmosphere, today’s power plants burning fossil fuels will have to be replaced by power plants that do not emit CO₂. Unless carbon capture/sequestration becomes practical, the new power plants will be hydroelectric, wind, solar or nuclear installations. Hydroelectricity requires the appropriate geography. Solar installations can only deliver power as and when sunshine is available, and wind installations when the wind blows. Therefore, power from these sources will be intermittent, but the demand for electricity does not follow the patterns of sun and wind. That will require large-scale electricity storage and/or load following by the remaining power suppliers, increasingly so as the use of fossil fuelled power generation declines. Modern nuclear power plants are designed for demand following. However, operating at lower than design output has a negative impact on the economics of nuclear power plants because the overall cost of the electricity they generate is dominated by capital cost. Primary (blast furnace) iron smelting is responsible for a significant part of global CO₂ emissions because the reagent used is carbon. Were it available in sufficient quantity (and at a low enough cost), hydrogen could replace carbon in the manufacture of raw direct reduced iron (DRI), using technology such as modified HYL (Tenova Hyl, 2018) or Midrex (Ravenscroft, 2017). This paper examines a scenario in which, instead of demand following, nuclear power stations are operated at their design capacities and surplus power is used to generate hydrogen in off-peak periods. This hydrogen is then used to replace carbon in the manufacture of raw steel.

The widespread interest shown during the past year in the study of subsurface pressures warrants brief reference to its early development. Though it is impossible to set an exact date when constructive thinking on the subject first began, nevertheless, evidence is available that thought was given to the problem as far back as 16 or 1.7 years ago. There is record in one of the foreign journals of actual subsurface tests made by crude methods in one of the Rumanian fields in 1918 and 1919.' These tests were performed in conjunction with studies made on wells produced by bailing and, incidentally, the final outcome of the work led to the development of the so-called "duplex bailer" which is reputed to have trebled volumetric bailing efficiency. From this time on to 1927 a few scattered bottom-hole pressure determinations were made with makeshift instruments of one form or another, but probably not until 1927 was any great amount of concerted effort directed to the subject. At this fall meeting of the Petroleum Division four years ago was presented one of the first papers2 to appear in this country written for the express intent of advocating the value and importance of subsurface pressure determinations. It is thought to have been the first to present direct data on subsurface pressures obtained through the use of a specially designed recording instrument. As might be expected, the instrument had its limitations, but reasonably accurate results were obtained and, to say the least, it constituted a progressive step in the right direction. During the period from 1927 to 1931, many noteworthy improvements were made in the design and perfection of subsurface pressure instruments suitable to meet all conditions. Because of the magnitude of this task much credit is due the men who pioneered this work. They should feel a keen sense of satisfaction in the thought that their efforts have paved the way for the continuation of this most valuable study. Underlain by and intruded into the sedimentary rocks of the Transvaal Supergroup the Bushveld Complex is the largest known layered intrusion in the world and contains one of the richest ore deposits on earth. It has been the world's major source of Platinum Group Metals (PGM) since the mid-1900s with Chromite and PGMs the two most economically important components of the Bushveld Complex. The lower group (LG), within the critical zone, consists of seven chromitite layers and it is within this sequence of chromitite layers, the most important target of the lower chromitite group is found, ie the LG6 chromitite unit. The LG6 chromitite unit consists of a chromitite duplex composed of the lower LG6 chromitite layer (Steelport seam), averaging 1 m thick, overlain by a 0.66 m waste parting and a thin 0.34 m thick LG6a chromitite layer (leader layer).Two mining methods are commonly applied in the Bushveld Complex to extract the LG6 chromitite layer package. One method consists of footwall development utilising rail bound equipment to gain access to the orebody and then extracts only the LG6 chromitite layer by means of hand held rock drills and scraper winches. The second method is the use of mechanised equipment to access the orebody on the plane of the ore utilising bord and pillar mining method, which extracts the full mineral resource, ie the LG6 and LG6a layers. Conventional narrow vein stoping is often selected due to the large conventional mining skills base found in South Africa, the perceived cost and dilution implications of utilising mechanised equipment, and the difficulties of using mechanised equipment at dips above 12¦. The driving factor for mechanised mining is the perceived ability to access the orebody quickly and inexpensively, and extract the entire mineral resource package (LG6 and LG6a) while limiting capital expenditure and improving safety.This paper investigates these two commonly applied approaches, highlighting the benefits and problems associated with the two approaches. Comparisons will be made of the two mining methods and recommendations given for the mining engineer to consider before selecting the appropriate mine design.

The treatment of emulsified crude oils has been a problem for years in the petroleum industry. Until comparatively recently various methods of settling with and without chemicals have been used with indifferent success. Since wells have been acidized, emulsified crudes have been produced, which add considerably to the need for improved methods of treatment. The presence of large quantities of salts in the oils from acidized wells has presented several new problems to the industry. The use of hydrochloric acid in well treatments has caused the formation of sodium, magnesium, and calcium chlorides by interaction with the dolomitic limestones. These salts dissolve readily in the water normally present in the oil, and they are therefore incorporated in the emulsified oil. The crystalline salts have also been found in the oil, prevented from settling by protective films such as asphalt, resins and petrolatum. In some instances, free hydrochloric acid has been found. The salts may be present in crude oil in amounts ranging from a few pounds to over 1000 lb. per 1000 bbl. of oil. The transportation of these crude oils through pipe lines has led to erosive and corrosive effects, which are a tremendous cost to the petroleum industry. During 1937, more than 1,200,000,000 bbl. of crude oil was transported through pipe lines. Of this quantity approximately 10,000,-000 bbl. was water, and considerably more than 50,000,000 lb. was salts. If the crude oils were treated at the producing wells to remove the salts and water, an appreciable saving would be possible. The treatment would not be difficult, since it has been found that these oils are more easily treated at the time they are produced than after the aging and more stable emulsification that occur before they reach the refinery. Since great costs are involved in the use of these salty crudes at the refinery, treated oils essentially free of salts would naturally command a premium. In the last 30 years numerous mining plants have been developed in North America but only a handful of these have required freezing the area where the shaft was sunk. The most recent mine shaft to be sunk using this technique is located on an island off the coast of Louisiana. The project required the input and skills of numerous people in several companies, including the owner, engineers and contractors. The Cote Blanche installation is one of several mines in the area which extract salt from a dome which extends under the Gulf of Mexico. The geology of this area is, however, markedly different from others in the region because there is approximately 460 ft of water logged soil above the salt dome. Because it is not possible to sink a shaft in ground that is this soft, the overburden where the shaft is located must be frozen before excavation can take place. The Cote Blanche mine is a producing facility which was built in 1958 by the Carey Salt Company. The original facility included a 14 ft diameter production shaft and a 7 ft-8 in diameter service/ventilation/escape shaft. This system was installed by The Cementation Company. In 1996 the owner decided to improve both the mine ventilation and production hoisting system by installing a third shaft. This shaft would be designed to extract 650 tons per hour from a depth of 1600 ft and provide 500,000 cfm of ventilation to the mine at a maxium design pressure of 4 in WG. These parameters resulted in a requirement for a 16 ft finished inside diameter concrete lined shaft and a headframe designed as a pressure bulkhead. Because the mine would operate from one level only, the most efficient hoisting system for the application was determined to be a ground mounted koepe running on rope guides. With these criteria fixed Cote Blanche embarked on a program which would see construction start in June 1998 with the first salt produced in February 2001 at a cost of $US18M. The major players in the design and construction were G.L. Tiley & Associates Ltd., BLM Bharti Engineering, Freezewall Inc., Phillips Mining, Geotechnical and Grouting Inc., Don Hart Consulting and Dynatec International.

"The East Side Access (ESA) CM005 Contract - Manhattan South Structures - consists of the installation of the waterproofing and final concrete lining for railroad tunnels, 3-Level Wye track turnout structures, segments of the Main Cavern Station, and a series of Ventilation Structures excavated beneath the existing Metro North Railroad (MNR) Grand Central Terminal. Several key team decisions made collectively by the Construction Manager (CM), Designer, and the Contractor has allowed the scheduled construction duration of 29 months to be maintained. These strategies include the use of alternate design and construction methods, including the use of pneumatically applied concrete lining and precast lining. This paper discusses these strategies, and illustrates how successful teamwork and cooperation during the execution of a large-scale construction project can lead to lowering costs, improving quality, and maintaining the overall project schedule. INTRODUCTION The East Side Access Project The Long Island Railroad (LIRR) currently transports commuters from Long Island into Manhattan, terminating at the already over congested Penn Station on the west side of Manhattan. Once completed, the ESA Project will provide LIRR commuters direct access to the east side of Manhattan underneath Grand Central Terminal. The ESA Project will help alleviate the congestion at Penn Station, which currently accommodate the NJ Transit, Amtrak, and LIRR lines; reduce travel time for LIRR passengers traveling to the east side of Manhattan and facilitate connections to the NYCT Subway System and Metro North Rail Road. The ESA Project includes building new tunnels and facilities under Manhattan and Queens. (See Figure 1).The Manhattan Alignment In the Manhattan segment of the ESA Project the excavation in hard rock of tunnels, cross passages, caverns and shafts has been completed by tunnel boring machines, drill and blast, and road header. The construction of the structural concrete final lining, interior structures and fit-out of the previously excavated caverns and tunnels are currently being performed under Contract CM005 Manhattan South Structures awarded to Michels Corporation and Contract CM006 Manhattan North Structures awarded to Frontier Kemper Constructors Inc. This paper focuses on the design and construction aspects of Contract CM005 which is the first ESA Contract in Manhattan to successfully construct concrete final linings in pre-existing excavated areas."

The Kalgoorlie Consolidated Gold Mines (KCGM) Fimiston Open Pit is mining through a dense network of disused level workings and open stopes of greatly varying sizes. The condition of the stope crowns and remnants is often unknown, and ultimately these structures become a significant proportion of the production floor and pit walls. Significant seismic events and occasionally rock bursts often occur in the underground workings. Seismicity is becoming an issue to the viability of the KCGM Fimiston operations. KCGM needs to take a leading role in understanding mine-induced and regional seismicity. The seismic system trials were initiated in the Fimiston Open Pit in 1996 using the ISS system. The initial system included two triaxial geophone arrays and two triaxial accelerometer arrays installed into two boreholes. The main objectives of the trial were to investigate the suitability of the two types of sensors and the detectability of seismicity in the pit. The trial was regarded as a success and the system has been expanded and improved. The current system consists of 12 triaxial geophone and accelerometer arrays and nine uniaxial geophones. The 12 triaxial arrays are installed in nine boreholes drilled from the pit and the nine uniaxial geophones are installed from underground level workings about 660 m below the original surface elevation. The system is designed to provide seismicity coverage for the entire pit area that is about 2.7 kilometres long, 1.5 kilometres wide and about 300 metres deep. The accuracy of the source location has always been a challenge due to the existence of the dense concentration of stopes and lack of the sensors. It is uncommon to have direct ray path for the seismic waves to propagate to the sensors across the strike, hence sensors have been located along strike and under the old workings. This paper discusses some of the challenges associated with seismic monitoring near mine remnants and seismically active faults. The results of the seismic monitoring are presented, and contrasted to results of three dimensional boundary element numerical modelling. The impact of the seismicity upon pit slope stability is briefly discussed.

The process of making washed metal now followed is in principle that described by Holley before this Institute in 1879, as the Krupp washing process. Sir Lowthian Bell also experimented extensively in England during 1877 and 1878 on refining iron and joined his interest with Krupp, the process being often referred to as the Bell-Krupp process. The only plant in this country now operating this process is that of the Brier Hill Steel Co., Youngstown, Ohio. This process may be considered as the sole survivor of the numerous methods conceived for refining crude iron, when the removal of phosphorus from steel-making material was the great desideratum affecting large districts. The east coast of England and all northern Germany, the homes of Bell and Krupp, respectively, could at that time make steel only from imported ores. These processes were in use or in various stages of development 40 years ago and all except the Bell-Krupp received their quietus from the development of the basic steel processes, both pneumatic and open hearth. The aim of the early refining processes was, first, the removal of the silicon, which could be done on a sand bottom, and later, the removal of the phosphorus, requiring a bottom which would give or permit a basic slag. The incidental advantages of increased yield and small fuel consumption were not generally recognized or considered; the aim of the later operations was the saving of the difference in value between low and high phosphorus irons, as well as hastening the removal of the metalloids. The chemistry of the washing process follows in part that of the puddling process, and indeed washing might be considered as the first half of puddling, since all the non-ferrous elements of the crude iron, except the carbon, are eliminated and the iron is maintained molten until cast. In puddling, the iron loses its carbon as well, and because of that, its fusion point rises above the hearth temperature; it freezes into a pasty malleable form, and is worked at once by squeezer, hammer, or rolls. "The paper presents the approach taken by Craigmont Mines to grinding circuit control. A detailed description is given of a fully automatic control system which bases its control actions on the continuous measurement of particle size in the cyclone overflow stream. The control system holds a specified particle size in the cyclone overflow, and grinds rod mi 11 ore feed at increased rates. The principles of operation of the system used for continuous measurement of particle size are described, end the improvements in mill throughput and copper recovery over several months of continuous operation are presented.INTRODUCTION Craigmont Mines Limited is located in the south-western interior region of the province of British Columbia, approximately 230 road miles north-east of Vancouver, and ten miles west of the town of Merritt. A moderate climate, good roads and service facilities provided by the Canadian Pacific Railway, Inland Natural Gas Company, and the B.C. Hydro and Power Authority, have provided a very favorable mine and plant site.The preliminary metallurgical design of the Craigmont mill was based on the test results of samples obtained from the original 2500' level drift during 1959. Pilot plant runs and other research testing for design pur¬poses were conducted at the Canadian Exploration Ltd. Laboratory, at Salmo, B.C. The design flowsheet was altered in progressive stages from 2,000 to 3,000, and finally 4,000 tons per day as the ore reserves became better defined. Construction work on the 2,400' level mill site commenced in late 1960. The official opening of Craigntnt Mines Limited took place on September 15, 1961, a little over two years from the time of the metallurgical assessment of the original ore samples.Mill throughput to date has varied widely both on a daily and a monthly basis, due to the varying hardness of the mine ores. The grindability af the ore appears to be related to the oxide iron content, which varies from lows of 9% to highs of 20%. Daily tonnage has ranged from 5,000 tons per day with 10% iron in the feed, to 6,000 tons per day with 20% iron feeds."

Namakwa Sands is a heavy minerals mining and beneficiation business in the Anglo Base Metals Division, and operates along the West Coast of South Africa. The business encompasses mining, mineral concentration, separation, and smelting operations. The smelting process comprises the carbonaceous reduction of ilmenite to produce titania slag with a TiO2 content of 86%, and iron with a carbon content of 2.5%. The Namakwa Sands smelter, situated near the Saldanha Bay harbour, commenced smelting operations in 1994, when a 25 MW DC-arc furnace was commissioned. The smelting operations were expanded in 1999, with the commissioning of a second 35 MW DC-arc furnace. Despite the fact that ilmenite smelting poses a technical challenge in terms of the high temperatures required, the physical characteristics of the slag, the constraints placed on the feedstock, and the tight product specifications, Namakwa Sands has continually increased slag production since 1995. High furnace feed-on utilization and furnace stability, complemented by continuous improvement drives, will be thevehicle to drive performance in the short-term, with longer-term performance enhancements due to strategic process development. "Usually, steady state mass balances are used for the design of mineral processing plants. However, this tool does not take into account the impact of process inputs variability nor does it evaluate process transient behaviours between stationary states, such as mill start-up and shutdown. The use of advanced simulations enables the integration of dynamic behaviours in process design decision-making by highlighting situations that are undetectable by using only steady state mass balances. Applying these simulation tools to brown field projects allows the simulator performances to be calibrated and validated on actual plant data before it is used as a prediction tool for the modified plant.Three (3) simulators were implemented at the design stage of a major upgrade project for an ore processing plant in order to assess process behaviours under different production scenarios. These simulators were built to evaluate the impacts on major elements such as mine production, ore stockpile, concentrator production as well as water demand. A validation of individual equipment models was performed whenever sufficient measured data was available. The simulators were then used to study the impact of ore variability (grade, hardness, throughput), to assess day-to-day production special events, and to evaluate the true stockpiles live capacity.The use of a stochastic simulator for equipment sizing allowed a more precise sizing of many pieces of equipment and avoided important expenses in the fresh water pumping system. The dynamic simulator also confirmed that the water in place system would suffice, even in the most demanding production scenario. Finally, the stockpile simulator allowed an important production bottleneck to be quantified and then made possible the assessment of various practical solutions for the stockpiling-reclaiming issues.Post start-up, process data underlines the fact that using advanced simulation tools was useful to mitigate process-related risks associated to the plant expansion, showing generally accurate prediction and adequate equipment sizing, leading to smooth process commissioning. The presented methods are part of what is now routine in Soutex’s participation in both greenfield and brownfield projects."

When I was asked to read a paper to you, I wondered what idea I could bring before you which would be interesting and which would be helpful in your work in operating coal mines. The Institute has been studying ways and means of increasing the safety and efficiency of mine operations. Almost every subject along this line has been discussed from time to time. In thinking the matter over it occurred to me that there was one thing used by practically all coal mining companies in considerably large quantities and which in many cases does not receive the attention it should. It is the cutter bit placed in the cutter chains on coal mining machines. Coal mining machines have been repeatedly improved during the last twenty-five years until their efficiency and convenience have reached a high level. The generating units making electrical power to operate them also have been developed to a similar degree. This machinery has been in- stalled at a great expense to coal mining companies and the installation made for the sole purpose of pulling coal cutter bits through coal. Why not then give these cutter bits some attention so as to see that they do their work as efficiently as their driving and propelling units? The consideration of this question easily divides itself into three principal parts-First, the kina of steel out of which to make the bit; Second, the proper form or shape to give it; and Third, the tempering of the bit. Let us discuss them in that order. There have been tried at different times' various grades of steel for cutter bit uses. The cheaper steels, having a very low carbon content (.10 to .30 per cent carbon) have proved un- satisfactory because such steel cannot be tempered so as to produce a satisfactory cutting tool. Because of the low carbon content, it cannot be hardened to retain its cutting edge. It dulls quickly, bends easily on striking any hard obstruction in the coal, and so requires constant resetting to its original form. The high priced alloy steels when properly shaped and tempered will give a bit that would make a clean, even cut in the coal if no impurities were encountered. Such a condition is rarely found. Alloy steel is quite brittle and on striking impurities, such as sulphur balls or a sand spar, is readily broken and so the loss of material through these broken bits and the high price paid for it more than offset all the other advantages which this steel has shown in cutting. Experience has shown that steel having approximately .70 per cent carbon and from .25 to .35 per cent manganese will give the most economical results. Some mines have obtained better results by using a steel of slightly higher carbon content and in some cases a grade of tool steel has been used. The disadvantage of using a steel having too much carbon is that it can easily be spoiled in the black- smith shop by overheating. Steels having a carbon content of about .70 per cent have a sufficiently wide range of temperatures at which they can be forged and hardened so that with ordinary care and attention they are not likely to be burned. Steel of this quality, therefore, has been found to be the most practicable because of its reasonable cost, ease in working and tempering and general durability. This paper presents the shielding effectiveness (SE) of woven continuous carbon/epoxy composite materials. The theoretical and physical concepts behind the experimental results are demonstrated in details. The influence of frequency, the overlapping angle between overlapped layers and the number of overlapped layers upon the EMI shielding of composite sheets are discussed. In this work, in particular, the epoxy layers are considered as dielectric apertures of the conducting carbon fiber slab for the interpretation of the experimental results. The experimental results, using ASTM standard D4935-89, indicate that the SE can reach values greater than 90 dB above 500 MHz.

A Mineração da Trindade (Samitri) is a major Brazilian iron ore producer. Founded in 1939, privately owned Samitri operates six mines with a total production capacity of 14.5 Mt/a (16 million stpy). The mines are located in southeastern Brazil in the state of Minas Gerais. They are operating in the iron ore quadrangle, Brazil's primary iron ore-producing region. In addition to iron ore production, Samitri has the capability to produce 350 kt/a (386,000 stpy) of ferruginous manganese ore from two mines, also located in the iron ore quadrangle. Historically, about 70% of Samitri's production of lump ore, sinter feed and pellet feed is exported. Destinations include Belgium, Luxembourg, France, Germany, Trinidad and Tobago, China, Turkey and the United States. Alegria Mine In September 1989, Samitri started a new processing plant to treat itabirite, a low-grade iron ore. The goal of the plant was to produce sinter feed (coarse fraction) and pellet feed (fine fraction). Primary separation of sinter feed from pellet feed was accomplished with conventional vibrating screens making a 0.4-mm (40-mesh) cut. The screen oversize was stockpiled as sinter feed. The undersize was deslimed with hydrocyclones and upgraded by conventional froth flotation. Resulting pellet feed grades ranged from 3% to 3.5% Si02. A change in pellet feed requirements by Samarco Mineração SA, a Samitri subsidiary, called for Si02 levels below 1 % and increased production levels. Moreover, market demands called for a change in sinter feed size distributions. Unfortunately, lower pellet feed Si02 levels could not be achieved with the existing process. This was because of the presence of 35% +0.15 mm (+100 mesh) in flotation feed. Flowsheet development. Laboratory and pilot-plant studies conducted at Samitri's research facility found that to achieve lower Si02 levels, the +0.15 mm (+100 mesh) in flotation feed must be kept below 5% to 10%.

The Liberty Bridge in Greenville, South Carolina is a curved, cable-stayed, pedestrian bridge with primary support provided by two towers. The bridge is part of the Falls Park redevelopment. The bridge was originally designed to be supported on drilled piers. Alternately, the bridge was supported on a combination of micropiles and anchor piles because of difficult access and subsurface conditions. The use of micropiles and anchor piles led to improved construction scheduling and reduced costs. Micropiles were used to resist compressive loads. Anchor piles were used to resist tensile forces and to eliminate excessive settlement of pile caps into underlying fill during pre-stressing. This paper describes the site history, bridge construction, site and subsurface conditions encountered, and the decisions that led to support of the bridge using micropiles and anchor piles and foundation construction.

Increased productivity in the US underground coal industry has taxed pre-existing conveyor belt haulage systems. The usual remedies are costly and can disrupt production. A reduction in the belt feeder discharge rate on shuttle car sections results in more uniform loading and reduces spillage vulnerability. An investigation was made to determine the effect, if any, on shuttle car discharge time arising from lower feeder discharge rates. A five-section, underground mine is modeled, and belt spillage is introduced. The sectional feeder discharge rate is progressively lowered until spillage is precluded. At each level, the simulated spillage is measured and compared to the loss in face production. Methods for predicting the loss in face production from lower feeder discharge rates were investigated.

In trying to find a grout, or some kind of stabilizer that would work in this application, we established some performance criteria. Of those, what I controlled the most was viscosity, then I had a whole list of other criteria. I needed a long, controllable gel time, durability and the ability to set and stabilize the soil. So I looked through a lot of different stabilizers, some really crazy ones and also the typical chemical grouts that are used. The typical chemical grouts were eliminated because of long-term durability concerns, the need for having extended gel times, and several other concerns. I would be happy to discuss that with you further after the talk if you're interested. But, generally it was based on viscosity, gel time, and the need for extended gel time. In terms of the relative density of the sand many other grouts could have been used. But the main issue was trying to develop this way to do low pressure grouting that would not cause invasive disruption of the site. We couldn't go in and grout it, put centers, so most of the other grouts wouldn't work for various reasons. The forty percent relative density samples were prepared by plubiation. That was both during the cyclic testing stage of the research, which happened a few years back, and also during the box model and the laminar box models at RPI. In terms of what criteria were used to determine the success of the grouting, when I initially started this work what I did was take the grouted samples and I subjected them to cyclic triaxial testing. What I did was take a look at the cyclic deformation resistance of different concentrations of grouted colloidal silica treated sand. I looked first at 20% concentration because I wanted something that I knew worked and then I gradually decreased to 15%, 10%, and 5%. What I was most concerned with was that it did not liquefy and that it was able to hold together it and experience some deformation. But most importantly it needed to not liquefy. So, that was the biggest issue in determining the success of the grouting. In terms of the centrifuge modeling it was done by looking at several components: from looking at the pictures of the bending moments, looking at the acceleration records and how the acceleration records were transferred through the soil, looking at the reduction in the lateral displacement and those kinds of issues. So let me show you the difference.

The average severity all injuries in 1965 was 132 days, 1-I. or charged per injury or 25 days more than in 1961. Injury experience in the nonmetal mining industry, including and excluding officeworkers, for the a-year period 1961-65 is shown in table 1. The average number of men working, on active days in 1963 was 48,429, or 635 fewer than in 1961. However, mines and mills, wore active an average: of 5 days more for a total of 277 in 1965, and each worker averaged 2,245 hours compared to 2', 190 hours in 1961. As a result, aggregate worktime of 108.7 million man-hours increased 1 percent over the 1964 total of 107.4 million hours.]

Based on the belief that operating details are a definite contributing factor to major economies, this paper traces the development of crushing cavity design in Symons cone crushers to attain maximum liner utilization. Wear rates are analyzed and compared in this presentation and drawings illustrate succeeding design changes. IN these times of rising labor and material costs, it has become more and more necessary that attention be paid to some operating details which, in their obscurity, may he the key to major economies. Liner wear in crushing cavities of secondary and tertiary crushers can become an appreciable cost item when the material to be crushed is hard and abrasive. This item of cost not only includes the value of the crushing members, but also more intangible costs such as labor and lost production due to more frequent replacement. The variables which are encountered in ores and minerals to be reduced; the design of plant and machine application; the sizes, shape, and fineness, characteristics of the crushed product; the moisture; hardness; friability; and abrasiveness of the material to be crushed are all influencing factors which must be taken into consideration in the selection of a crusher, and particularly in the design of crushing cavity and liners to be used in a crusher. Through a research program undertaken in cooperation with many operators of Symons cone crushers a new approach to crusher cavity design was made, resulting in the development of liners for specific operations which showed: 1—maximum utilization, as high as 70 to 80 pct of original weight of metal, and 2— maximum capacity of unit during the greater portion of its life. It has been found that liners so designed for a given operation will show added economies in power consumption, maintenance, and general wear and tear on the crushing unit. Initial work in the so-called tailoring of crushing cavitles was begun on the tertiary or fine crushing units where as a rule reduction ratios were low, varying from 3 to 6. Parallel or sizing zones in the lower portion of the crushing cavity were too long, resulting in a tendency to pack. It was found that very little additional crushing was done in the parallel zone after the initial impact in that zone and that a relatively small amount of' additional crushing was done by attrition, which required very careful feed control. A small amount of over-feeding would result in packing which not only consumed power but caused unnecessary liner wear as well. The illustrations which follow in this discussion will show only contours of crushing cavities, and for purposes of simplification the cavities will be considered only in their closed position. The first step, therefore. was to reduce the sizing zone to a minimum. This was done by removing the lower portion of the liner as shown in Fig. 1. The result of the change was a saving of 15 to 20 pct in liner cost, less power consumption, with no change in capacity. This change in design, while an improvement, did not go far enough. As wear took place, the change in the liner was not uniform throughout its entire length, resulting in a restriction of the feed opening and thereby loss of capacity. Furthermore, progressive wear of the liner had the effect of lengthening the parallel zone until finally the entire crushing cavity was all parallel zone, see Fig. 2. It is obvious from the reduced feed opening of the worn liner that the ability of the machine to receive material is lessened considerably. Furthermore, the long parallel zone with its worn, irregular profile did not operate at its highest efficiency. The first attempt to overcome this difficulty was carried out on a 5 1/2-ft crusher installed in a plant producing roofing granules. The material being crushed was a very hard graywacke and the crusher was closed-circuited with a screen having .232-in. slotted openings. A radical change in contour was developed, as illustrated in Fig. 3. Equal wear lines on both concave and mantle are designated 1, 2, 3, etc. The method of development of this contour is as follows: Since adjustment for wear is vertical, corresponding intersections of wear lines and vertical lines developed concave and mantle contours which maintained equal but lengthening wear surfaces in the parallel zone. The ideal contour, of course, is one in which the length of the parallel zone remains constant, but because of present foundry practice and heat treating characteristics this is impossible.
