The world's largest grinding mill operates at the Cadia Hill Mine in Australia. Svedala Industries supplied the 12.2-m- (40-ft-) diam, 20-MW Cadia gearless, semiautogenous grinding mill (SAG). This was a leap of more than 40% above the largest operating SAG mill. This article reviews the significant items involved in the development, design, manufacture, installation and operation of this mill. Description of the Cadia project The Cadia Hill Mine is located 25 km (15 miles) southwest of Orange, in the Central Tablelands of New South Wales, Australia. The mining lease covers about 3,100 hm2 (7,660 acres) of the Cadia Valley. The Cadia deposit is a large, homogeneous, low-grade, porphyry-type, gold-copper resource. Current reserves stand at 202 Mt (222 million st), grading 0.73 g/t (0.02 oz/st) gold and 0.17% copper. They contain 146.2 t (4.7 million oz) of gold and 347 Kt (382,500 st) of copper. The operation consists of openpit mining and ore processing to produce gold bullion and a gold/copper concentrate. The operation processes 17 Mt/a (19 millon stpy) of ore to produce 91 kt/a (100,300 stpy) of concentrate and 9.1 t/a (293,000 oz/year) of gold. The plant operates two 12-hour shifts a day and had a targeted availability of 94%. The plant facilities include a copper concentrator, o water supply system, an openpit mine, tailings pipeline and dam, and a concentrate pipeline and dewatering facility located in Blayney, about 35 km (22 miles) from the concentrator. Significant features of the process plant include o primary crusher and stockpile, a reclaim conveyor system feeding, the Cadia SAG mill (Figs. 1 and 2) and two 6.7-m- (22-ft-) diam ball mills (Fig. 3). A portion of the gold is extracted in a gravity circuit. The balance is extracted with the copper in the flotation section of the plant. Concentrate is thickened and piped about 35 km (22 miles) to the filter plant and rail loadout facility located in Blayney. Tailings are pumped to a tailings dam and process water is reclaimed from the tailings dam. The water system is designed to control and capture available runoff from local creeks, and to store these waters in dams and weirs. In addition, a major portion of the water for the process plant is treated effluent from the city of Orange and a smaller portion from Blayney Mill selection. The low-grade ore posed a dilemma for Cadia. To achieve a satisfactory economic operation, large-scale processing was required. The selection of the mills, equal to the largest designed and operated at the time, gave a plant configuration consisting of two 11.1- x 5.8-m (36- x 19-ft) SAG mills and three 6.1- x 9.1-m (20 x 30-ft) ball mills. This configuration did not provide the most satisfactory economic model for the project. A review of the single line configuration indicated that a significant reduction in the overall capital cost of the plant could be achieved by increasing the size of the mills and reducing the quantity. Expectations for coal in the early to mid-1970's prompted the government and industry to pursue research and development programs to increase underground and surface mining coal productivity and net coal recovery. Several programs concerned advanced surface mining methods for thin seam coal recovery. Three such programs, along with related areas of interest, are presented in this paper, namely: (1) extended depth augering for trench-strip applications; (2) high recovery auger heads for enhanced recovery; and (3) variable wall mining in low cover longwalls. Conceptual development is examined, prototype testing is discussed, and potential operations are considered.

Pilot plant operations are described for the treatment of manganiferous zinc concentrates from the Gamsberg ore deposit in South Africa via conventional electrolytic zinc processing. Two methods were employed for the control of excess manganese ions in the pilot plant electrolyte involving (1) chemical oxidation and (2) anodic oxidation. The chemical oxidation method for manganese control was very successful. It also was found that the addition of manganese dioxide ore was not required for oxidation of ferrous iron during the neutral leach or jarosite precipitation steps. A new method (JAR process) for iron removal also was tested in the pilot plant.

"It is now possible to use 3D X-ray tomography analysis for plant-site characterization of coarse particles at a sampling rate of about 3 kg/min for particles which range in size from 150 mm to 1 mm at a voxel resolution of about 150 microns. This is quite a significant advance in X-ray tomography technology and should be useful for plant-site coarse particle characterization (size, shape, composition, density, texture, grain exposure, mineral liberation) with a response time of minutes after receiving the sample. Applications in the mineral industries are discussed including the coal industry, aggregate industry, metal mining and the processing of industrial minerals. INTRODUCTION Plant-site characterization of coarse particles at coal preparation plants, crushed stone/aggregate plants, and mineral processing plants is needed to improve plant capacity, product quality, and/or process efficiency. Not much on-line coarse particle characterization is done at these plants. Some limited information regarding particle size is obtained on-line from reflected light images using systems such as the OPSA, Split, and WipFrag analyzers. Even laboratory analysis of coarse particles has been difficult because of the large amount of sample required to insure statistical significance of the results. During the past decades laboratory 3D characterization of particles from energy and mineral resources by X-ray tomography has been demonstrated and used to good advantage [1, 2]. 3D X-ray tomographic analysis had its origin in the medical services industry; it is used to provide internal images of the human body and now has also been developed for non-medical applications [3]. Figure 1 shows a schematic diagram for the cone-beam geometry micro-CT system. In our case X-rays from a microfocus X-ray generator are partially attenuated by the sample (a packed bed of particles) that is made to rotate in equal steps in a full circle about a single axis of the particle sample. At each rotational position, the surviving X-ray photons are detected by a planar two-dimensional array (image intensifier) large enough to contain the shadow of the specimen. These two dimensional projection images are collected using conventional video technology. The video signal for each projection is then converted to a two-dimensional digital array by an image processing system. Finally, a three-dimensional image is reconstructed from the collected set of projection images. With the availability of automated high speed X-ray tomography [4] it now seems possible to do plant-site particle characterization at a sampling rate of about 3 kg/min for particles which range in size from 150 mm to 1 mm at a voxel resolution of about 150 microns. A gaseous chlorination process for hydrometallurgical treatment of a chalcopyrite concentrate was investigated. The overall process is visualized to consist of low temperature chlorination-selective oxidation, followed by aqueous chloride leaching and SX-EW for producing electrolytic copper elemental sulfur and ferric oxide. In this article, the chlorination phase of the processes is described. Initially, the chlorination behavior of chalcopyrite-concentrate micro-pellets was investigated using a small batch-type fluidized bed reactor. The optimum conditions thereby established was used in continuous chlorination tests. The chlorinated products thus prepared were used in the selective oxidation phase of the investigation.

Giant gold deposits are considered products of crustal-scale systems. Reduced fluids stored in mid to lower crustal reservoirs were discharged into mid to upper crustal sites of deposition. Elements of the architecture include crustal-scale structures, reduced packages of rock and regional seals. Gas-rich aqueous fluids were common but non-aqueous fluids may have been significant in the deeper parts of the systems. Fluid fluxes in over pressured domains were maintained by porosity waves. Abnormal heat input from the mantle may not be required once the systems were perturbed. Fluid-mixing and hypogene enrichment were probably the most significant precipitation processes.

FMC Gold's Paradise Peak Mine was one of the top two producers of mercury metal in North America in 1988 and 1989. As a by-product, elemental mercury is produced from cyanide soluble mercury minerals, primarily to reduce the health risks incurred with the refining of precious metal precipitate containing elemental mercury and mercury amalgams. A discussion of the design, primarily the Merrill-Crowe units, and permitting for the safe production of mercury will be presented. Additionally, laboratory testwork to determine the effect of mercury on reagent requirements in the Merrill-Crowe process will be discussed.

Correct face pressure is critical to safe operation of a closed face TBM. If inadequate face pressure is applied, this will lead to excessive ground movement, and may result in collapse of the tunnel face. Face pressure calculations are performed manually every few meters along the tunnel alignment. With the application of a 3D ground model, ground profile information can be extracted for automatic computation. This will significantly improve the efficiency and accuracy and is adaptable to changes in design parameters. This paper will discuss the development of automatic computation techniques in extracting information from a 3D ground model.

"Broken and jointed ground is extremely hazardous and requires unique stabilization techniques to protect worker and critical entries. Bolting techniques, even the most advanced with pre-load to create roof compression, can leave large gaps of unconfined and separated roof. This roof can also be susceptible to water inflows which only exacerbate the support problem. These types of conditions existed on long term development main entry accessing several future longwall panels. The geotechnical assessment identified well-defined jointing systems that also permitted water to flow between the roof separations, which “lubricated” the roof material and minimized any frictional advantages. Chemical injection of a Polyurethane material, Minova Carbopur WS, was placed beyond the bolted horizon to move the water to the rib lines and reinforce the fractured and broken roof. The injection material permitted the effective use of bolting patterns and helped ensure long-term stability of these critical entries. The paper describes the evaluation techniques, design patterns, basis for chemical selection and application, and results and recommendations.BACKGROUNDThe injection of mine and underground civil structures using polyurethane (PUR) has been ongoing for over 50 years. The applications in mining have included gate road stabilizations, longwall set-up and tear-down entries, and simple consolidation of coal mine roofs. PURs have also been used for roof stabilization during longwall shield recoveries. Polyurethane injection was initially developed by the Bergbau-Forshung GmbH, a German coal mine research institute, in the early 1960s (Jankowski, 1972). The product became a standard stabilization method in Germany after its commercial introduction in 1971 (Knoblauch, 1994), and was successfully manufactured at the Minova Essen, Germany location for over 50 years. With the recent closing of the German underground mines, that manufacturing facility has been closed and moved to Katowice, Poland, where production continues today Injection products are also being successfully manufactured by Minova in Australia and the United States.Polyurethane injection in underground coal mines is used in difficult ground conditions in fractured immediate and main roofs. It is also common as a rock stabilization remedy to prevent longwall face caving during shield removal. As presented in the case study, polyurethane was applied to minimize the inflow of water from beneath a stream channel while providing reinforcement and consolidation of the fractured roof that had lost confinement. Polyurethane is a two-component system (Part A and Part B) that is injected into a borehole and can chemically bond to the rock, not relying on friction or mechanical interlock to provide support. The material is injected under pressure, coupled with a low viscosity and small particle size; it flows into roof fractures and separations, which are the paths of least resistance. New developments in low viscosity PUR materials allows penetration of cracks as tight as 0.002 inch (0.05 mm) wide. This also allows for the closures of extremely small cracks to minimize the inflow of water, even if the water is under pressure. Combinations of designed expansion properties and low viscosities make the materials ideal for minimizing and stopping flows of water from underground structures."

In 1986, a cooperative effort by the Homestake Mining company, the U.S. Bureau of Mines and the University of Utah was initiated to determine shaft stability while recovering high grade ore in a nearby pillar. Premining finite element simulations indicated the shaft would remain in elastic ground. Six years have elapsed and, despite some initial concern during the first lifts, it appears that the bulk of the original reserve will be safely and profitably recovered. An integrated application of rock mechanics tools from laboratory testing through numerical modelling to mine measurements and observations contributed substantially to the operational success of the project.

The Barrick Bullfrog underground mine was established as an afterthought to the main open pit. As open pit ore dwindles, the underground mining becomes increasingly more important as an ore source, and to the overall economics of the project. This situation is similar to many other mines, and there is a strong move towards underground mining in the United States today. There are inherent problems in starting and operating underground mines in the shadow of any open pit operation, and at the Bullfrog there were several attempts at productive increases that were both successful and unsuccessful.

Advancements in large diameter shaft drilling have lead to exceptional mechanical refinements of shaft drilling technology. The author traces the history of the equipment and methods employed by the large diameter shaft drilling industry and explores likely paths of future development. A few case histories are cited to illustrate the adaptability of shaft drilling as a versatile tool for advanced worldwide mining operations. Safety, schedules, cost, environmental impact, and capability are discussed to assist the mining engineer in the investigation of feasible projects.

A control system for reducing peak loads on mine conveyor networks is proposed. The system involves continuous monitoring of flows into the conveyor network and section feeders with variable discharge capability. The control strategy uses differences in material transit times from various production units to the transfer points in the network to forecast load levels that will be intersected by the discharge of the controlled feeders over future time intervals. Feeder setpoint adjustments are made to prevent excessive peaks in the combined flows at the transfer points, while maintaining adequate feeder throughflow to avoid production bottlenecks.

"The existing Rondout West Branch Tunnel (RWBT) is part of the Delaware Aqueduct which has been in service since 1944 and accounts for more than 50 percent of New York City’s water supply. In early 2015, the New York City Department of Environmental Protection contracted Kiewit-Shea Constructors, AJV (KSC) to construct the Rondout West Branch Bypass Tunnel project (Rondout) in order to mitigate the leakage of 132 million L/ day (35 million gpd) of water from two areas of the existing tunnel; the Roseton and Wawarsing areas.The scope of the Bypass Tunnel 2 project is separated into two distinct phases. Phase 1 consists of completing the shaft sinking to a depth of approximately 274 m (900 ft) at shaft 5B, 213 m (700 ft) at shaft 6B and the excavation of approximately 3,850 m (12,500 linear ft) of tunnel at a diameter of 6.6 m (21 ft 7 in). This phase also includes the installation of 2,804 m (9,200 linear ft) of 4.8 m (16 ft) diameter steel interliner pipe through the new bypass tunnel with cast-in–place concrete liner for a finished diameter of 4.2 m (14 ft). Access chambers at the top of shafts 5B and 6B will be constructed for access and housing of the mechanical and electrical equipment for supporting pumps and valves.Included in phase 2 is the additional excavation from shafts 5B and 6B to the RWBT, and the drainage tunnel to remove ground water infiltration from RWBT. This work will be completed during a scheduled shutdown of the RWBT and will include approximately 31 m (100 ft) of excavation of the two connection tunnels. Additionally, construction of the permanent plugs within the RWBT will be undertaken. Figure 2 shows the layout of the work.Access to the work through the deep shaft at site 5B was critical to the success of the project. The hoisting system needed to be multi-functional to handle the different types of construction from drill and shoot of the shaft, starter and tail tunnel, the assembly of the tunnel boring machine (TBM), the excavation of the TBM tunnel including the supply of the precast segmental liner, the grouting operations, the installation of the steel interliner pipe and the cast-in-place concrete as well as ingress and egress of personnel. The production of the TBM operations was critical to the schedule of the project. This required a quick cycle for muck haulage and supply of the precast segmental liner in order to keep pace with the excavation time of the TBM. For TBM assembly, components were limited to a maximum weight of 104 t (115 st) for a single lift. Various cranes were analyzed for hoisting, however, none would meet all of the citeria. Therefore, the project team selected a specialized hoisting system designed in house in conjunction with Timberland Equipment Ltd. that consisted of a total of 14 separate hoists and winches with a total of more than 2,833 kW (3,800 hp)."

Cohesive clay soil poses a significant risk to earth pressure balance tunnel boring machines (EPBM) due to unstable face pressure, clogging potential, high cutterhead torque, poor muck flow, low advance rate, etc. This paper details the performance measures desired when EPBM tunneling in clay soil, and the scientifically-supported conditioning methods to transform in-situ clay to a muck with such characteristics, giving particular attention to ground conditions. The paper then examines TBM data from multiple clay soil projects in the context of these performance measures to demonstrate the influence of cohesive soil conditioning on EPBM performance.

This paper reviews major developments in continuous haulage technology for underground coal mines. Haulage systems, both in use and development, are investigated through a comprehensive literature search and visits to mines and manufacturers. The systems include flexible conveyor train, mobile conveyor, multiple-unit continuous haulage, extensible, and belt turning systems. Strengths and weaknesses of the systems are assessed in light of their operating under remote control and their application to the computer-assisted continuous mining machine being developed by the U.S. Bureau of mines. Through mining scenarios, candidate haulage systems are conceptualized to be consistent with the capabilities of the mining machine.

A significant amount of silca is recovered in the rougher stage of anionic flotation of Florida apatite. This recovery, in the past, has been attributed to both entrainment and cation activated flotation. This study shows that by using a transport factor, it is possible to determine the contribution of each mechanism towards silica recovery. Further, it is shown that the concentration of cations in the conditioning water significantly affects both the amount of silica recovered due to entrainment and true flotation. Further confirmation of this phenomenon was obtained by Ca++ doping of the conditioning water and by using a sodium silicate depressant.

The Courthouse Commons Tunnel facilitates the secure transfer of inmates between the County Jail and State Courthouse across a city block in downtown San Diego, California. This shallow tunnel was excavated using the Sequential Excavation Method in soft ground. It passes under 8- and 10-story buildings with a foundation cover of 6 feet, and crosses the active San Diego Fault with a design offset displacement of 18 inches. Improper size distribution of the grinding media in a multicompartment mill can be a source of many operation problems encountered. Inefficient use of the power expended for grinding, and an undesirable product size distribution are two frequent resultants. It is necessary to resize the grinding media in the leading mill compartment at time intervals related to the abrasive nature of the material being processed. In practice, this is done when time permits and with sketchy guidelines, if any. Maintenance of the grinding media size distribution can be scheduled, and would be, with a realistic method supplied to the user.
