The mining industry faces significant environmental challenges in managing tailing ponds and wastewater treatment, including the risk of contaminated water, breaches of tailing dams, and energy-intensive treatment processes. Traditional methods involve pumping water to secondary treatment facilities for neutralisation, which is costly and poses operational and environmental risks. In response to these challenges, the Professional Mine Water Action Plan (PMAP) introduces a revolutionary approach that combines cutting-edge AI technology and environmentally friendly reagents for in situ neutralisation of acidic wastewater. PMAP leverages magnesium-based slowrelease reagents and AI-driven intelligent dispensing systems to optimise treatment processes within the tailing pond itself. The unmanned smart dispensing vessel (USDV) conducts bathymetry to gather data on water quality and hydrography, allowing the system to determine the appropriate reagent quantity and injection strategy. This approach transforms the tailing pond into virtual reaction columns, enabling individual and simultaneous water treatment while optimising efficiency. PMAP’s novel reagent demonstrates exceptional efficacy in removing critical metals like cobalt, nickel, and copper, as well as reducing harmful metals such as mercury and manganese to undetectable concentrations. Unlike traditional lime-based treatments, PMAP’s reagent prevents gypsum formation and reduces waste volume significantly, improving reagent utilisation and solid waste handling. Furthermore, PMAP technology offers benefits beyond environmental stewardship. By reducing water treatment costs and improving resource management, it enhances operational efficiency and aligns with broader corporate sustainability goals. Additionally, PMAP expedites permitting processes by eliminating the need for traditional water treatment infrastructure and mitigating risks associated with hazardous reagent transportation. Integrating PMAP as a pre-treatment for existing lime facilities provides further benefits, including optimisation of treatment operations, reduced reagent consumption, and the recovery of valuable metals from generated sludges. Overall, PMAP represents a groundbreaking advancement in mining wastewater management, showcasing the transformative potential of AI and environmentally friendly solutions to foster sustainable and responsible mining practices globally. Its inaugural project in the Yukon Territory aims to demonstrate its capability to remove contaminants from mine water, paving the way for widespread adoption in the industry.

The catalytic converter industry is composed largely of global multinational manufacturers who supply to vehicle manufacturers (original equipment manufacturers ? OEMs) from facilities strategically located internationally, including plants in South Africa. The South African catalytic converter production facilities were established at the request of the OEMs and commenced manufacture in the early 1990s. This near 100 per cent export focused industry exists in South Africa because of the incentives offered by the Motor Industry Development Programme (MIDP), which ultimately provide the OEM with import duty rebates. The South African catalytic converter industry is a complex vertically-integrated supply chain with a local content in excess of 85 per cent, substantially more than any other exported automotive component. The industry remains one of the very few downstream manufacturing industries where South Africa has a significant global footprint. This is even more important when it is considered that this industry is the key end-user for two of South Africa?s most important mineral resources, namely platinum group metals (PGMs) and chromium, and is in an industry which will see massive global growth as the developing nations of the BRICs grow their auto industries. In over 15 years of existence in South Africa, the catalytic converter industry has achieved remarkable growth, averaging compound growth in the region of 14 per cent per annum. The industry is the highest contributor to automotive component export revenue. South Africa holds >8 per cent% of global PGM reserves. During 2011, South Africa supplied 59 per cent, 29 per cent, and 72 per cent of the global demand for platinum, palladium, and rhodium respectively, as well as over 50 per cent of the global chromium demand. Global autocatalyst production remains the largest consumer of PGMs, and South Africa alone beneficiated 15 per cent of locally mined PGMs in the production of catalytic converters ? all is converted from PGM sponge (powdered metal) into PGM solutions for coating onto catalysts. Beneficiation of PGMs also takes place via the production of jewellery and electronic goods; but compared to catalytic converters, this volume is negligible. The industry is also the largest consumer of locally produced stainless steel (>50 000 t/a), exceeding 38 per cent of local consumption. The industry is a substantial generator of highly skilled employment, with over 5 000 direct jobs (excluding OEMs and stainless steel manufacture) and an estimated more than 30 000 indirect jobs resulting from upstream and side-stream suppliers. The industry places a high focus on skills transfer and development, with all companies providing high-tech training and education both locally and overseas. The industry has invested in excess of R5 billion in plant, equipment, people development, and process development over the last 15 years to support transfer of production and new technologies to South Africa. This has resulted in significant skills development in the support industries as well as within the catalytic converter industry. The current projections for local PGM beneficiation via catalytic converters reflect a downward trend as a result of production being moved to other global locations due to uncertainty around changes to government incentive programmes. The industry is currently capacitated to support 23.7 million units per annum. During 2011 it utilized about 70 per cent of this capacity, but forecast projections suggest that this will be at 46 per cent of this level by 2016. At full capacity the industry would represent 19 per cent of global autocatalyst production compared with the current 13 per cent in 2011. The industry believes that there is potential to make South Africa the preferred location for catalytic converters worldwide, given suitable support from the mines and Government.

Each year, approximately 400 million tons of blast furnace slag is produced worldwide with a tapping temperature of around 1,500°C. It is normally used as a substitute for cement clinker or as an aggregate material in road construction. Currently, the slag is granulated in wet-granulation plants using large volumes of water and to date, it has not been possible to utilise the remnant heat energy of the molten slag, which amounts to approximately 1.8 GJ of energy per ton. However, in an R&D project currently underway led by Primetals Technolgies and industrial partners, a new dry atomising technology is being investigated to use air to cool molten slag and recover the lost heat energy. The resultant pelletised slag fulfils the same criteria as wet-granulated slag for use in the cement industry. Phase 1 of the project has now been completed where a technical plant was set up at the University of Leoben in 2012. A series of dry-slag granulation campaigns were carried out using remelted blast furnace slag. The elevated offgas temperatures and the quality of the slag product as verified by the FEhS Building Material Institute have shown the process suitability as an industrial application and the decision was taken to escalate the project from large laboratory scale to a full size pilot plant. The phase 2 development of this plant is now underway and is scheduled for installation at the site of an industrial partner in early 2016 where full slag flow will be fed directly to the plant from Blast Furnace ‘slag runners. This paper will show the development path taken to date and the planned route to our goal in 2016 of being the first to industrialise the ‘game changing’ process of dry Slag Granulation with Heat Recovery from the slag.

Após 10 anos da aprovação da portaria 598 do Ministério do Trabalho, e ter realizado Laudo de Inspeção em mais de 60 sites industriais de grande porte, a PDCA Engenharia tem sido envolvida no processo de adequação do sistema de gestão de manutenção e operação das instalações elétricas de seus clientes. O relatório de inspeção preconizado no item 10.2.4.g da NR-10 estabelece a obrigatoriedade de se levantar os aspectos não conformes, estabelecer um plano de adequação definindo responsáveis e prazo de execução. Com os efetivos de manutenção reduzidos, nossos clientes passaram a envolver a PDCA na implementação das ações de adequação. Este trabalho consiste entre outras coisas na identificação das intervenções críticas de operação e manutenção das instalações elétricas (15 a 20 no máximo por site), analisá-las do ponto de vista dos riscos elétricos e adicionais associados a cada etapa de execução, estabelecer as medidas de controle necessárias para a mitigação destes riscos, redigir procedimentos e treinar o pessoal envolvido. Outros procedimentos devem trabalhar a eliminação dos riscos para os trabalhadores não autorizados (leigos), que interajam indiretamente em instalações elétricas e serviços com eletricidade. Apresentamos um resumo desta experiência recente com clientes da área Química/Petroquímica e da área de Logística.

The innovative methodology developed by the author allows the elaboration of an Angle Roll Pass Design based on the practical observations of the rolling process and applies mathematical criteria, using the Ekelund´s formula supported by Advanced Excel tools (Reach Goal, PROCV-PROCH, Macros) and AutoCad. The first step is the definition of the number of stands, roll dimensions, gear boxes reduction, initial stock, average reductions, spread factors, finishing speed and type of grooves. For each pass are calculated: bite angle, spread, section reduction, lost and gain of temperature, separating force, speed, torque and motor power. After these calculations and checking of the parameters, the program calculates the dimensions of the passes transforming the flat passes into shaped ones. With these dimensions it is possible to draw the grooves using AutoCad and check section reductions. This methodology was already used for the development of a new project and also to check the parameters of existing ones, with comparison of the results and has shown to be reliable in real and tested projects. It is an innovative process that is not available in known literature.

Em uma usina de processamento mineral podem existir dezenas de controladores que alteram automaticamente variáveis como taxa de minério, vazão de polpa, nível de caixa, quantidade de insumos, etc. Esses controladores existem para manter o processo em seu estado mais produtivo com o mínimo de ação humana. Para que este sistema de controladores funcione adequadamente, é preciso que estes sejam avaliados e sintonizados periodicamente. Devido à grande quantidade de controladores, diversos métodos de avaliação e inúmeras técnicas de sintonia, a tarefa pode se tornar extremamente complexa, confusa e longa. Por esta razão, nesse trabalho é proposta a aplicação da abordagem Seis Sigma DMAIC para gerenciar de forma eficiente e concisa as atividades de avaliação e sintonia de controladores industriais. A aplicação foi realizada na SAMARCO Mineração S.A. em Mariana/MG e os resultados comprovam a importância da abordagem proposta.

Loudoun Water’s Quarry A (Milestone Reservoir) project involves conversion of a rock quarry to a billion-gallon raw water reservoir. The project includes a new 40 MGD pump station, deep intake shaft, and three drill and blast intake tunnels for accessing the reservoir. Due to concerns regarding constructability and construction risks, the project design was paused while a Construction Manager At-Risk (CMAR) contractor was procured. The CMAR contractor was engaged collaboratively with the design team to provide risk and constructability input for refining the design. Aspects of the original design, design modifications, and benefits of the CMAR collaboration will be presented.

A 4.5-mile-long, 96-inch-diameter outfall pipeline was constructed between North Texas Municipal Water District’s proposed Sister Grove Regional Water Resource Recovery Facility and the Stiff Creek Discharge Structure. Two TBM-mined tunnel segments were excavated for the outfall pipeline through rock and mixed-face conditions within the Austin Chalk Formation. The TBM mining performance was tracked in detail and evaluated during mining. This paper discusses the TBM configuration, TBM utilization, advance rates, and challenges of both tunnel segments.

The RiverRenew Tunnel System project in Alexandria, VA forms part of a CSO scheme aimed at reducing overflows of combined stormwater and sewage into the Potomac River during storm events. A major piece of the project is a 12-foot internal diameter tunnel of approximately 12,000 feet length lined with a single-pass precast concrete segmental liner and excavated by an Earth-Pressure Balanced Shield TBM. The tunnel lies between 120 to 140 feet below grade in the clays of the Upper Potomac Formation with occasional dips of more granular, saturated soils of the Terrace Formation and the Alluvium. The TBM is launched from a figure-8 configuration Pumping/Screening Shaft located within AlexRenew’s operational Water Resource Recovery Facility. This paper discusses the challenges encountered during the launch of the TBM in short mode within a highly congested site and from narrow deep shafts.

Motivated by safety considerations, logistical issues, transportation cost savings, product diversification, and marketing preferences, several uranium producers are revisiting their business models and supply chain configuration and, instead of selling dried yellowcake to downstream refineries, they are moving to build in-house calcining facilities. Drying and calcining plants are relatively low-cost facilities to build and operate. The execution period of a typical yellowcake drying and calcining project is also relatively short and alternative construction methodologies, such as modularized solutions, are available. The drying and calcining technologies used for yellowcake are relatively mature, environmentally contained, and well supported by qualified vendors. The drying and calcining circuits also seamlessly integrate with upstream and downstream operations. These either produce a dried yellowcake or calcined U3O8 which are notably safer and easier to transport and market. This paper presents an overview of the recommended technology and project development considerations for yellowcake drying and calcining facilities.

In this study, we evaluated the effects of different shapes and distribution densities of mineral grains in coal on failure mechanics using the numerical software 3DEC. The main aim of this study was to identify possible failure mechanisms influenced by mineral habit and frequency in coal. Exploring differences in failure mechanics associated with the mineral grains helped to determine the role of mineral character as a possible contributor to characterize burst-prone coals. To achieve the goal of this study, a series of numerical specimens were prepared in the 3DEC model as follows: first, the 3DEC modeling in conjunction with the DFNs (Discrete Fracture Networks) technique was performed to explicitly generate the discontinuities (i.e., cleats and bedding planes) in the numerical specimens based on the results of laboratory analyses. Then, the different realizations of mineral grains were embedded in the 3DEC model to simulate an unconfined compressive strength (UCS) test to assess the influence of the mineralogical characteristics on the UCS.

The immense commercial value of the Gayley dry-blast process has been established beyond controversy. The testimony of practical blast-furnace managers, on both sides of the Atlantic, agrees that it reduces the cost of pig-iron about $1 per ton; but from the same testimony it appears that this direct economy does not by any means cover its commercial advantages—in fact, that under conditions frequently encountered in practice, it presents other benefits of even greater immediate financial importance. To this point I shall recur in a later part of the present paper. The history of the reception given to this invention, especially on the other side of the Atlantic, has repeated an experience familiar to American engineers. First, the reports of our practice were rejected as theoretically impossible, according to generally accepted notions and formulas; then the figures were reluctantly accepted; and finally the attempt has been made to explain how they could have been obtained. As to the Gayley dry blast, me Americans have been for several years in the last stage of the discussion, and the rest of the professional world is rapidly coming to it. Meanwhile, the remark has been repeatedly made that, whatever Mr. Gayley's process may turn out to be worth, it was not an invention on his part, but simply the energetic and persevering execution of a procedure already proposed by others. This question I wish to discuss first in the present paper. I. What Did Mr. Gayley Invent? As national and international health and safety management system (HSMS) standards are voluntarily accepted or regulated into practice, organizations are making an effort to modify and integrate strategic elements of a connected management system into their daily risk management practices. In high-risk industries such as mining, that effort takes on added importance. The mining industry has long recognized the importance of a more integrated approach to recognizing and responding to sitespecific risks, encouraging the adoption of a risk-based management framework. Recently, the U.S. National Mining Association led the development of an industry-specific HSMS built on the strategic frameworks of ANSI: Z10, OHSAS 18001, The American Chemistry Council’s Responsible Care, and ILO-OSH 2001. All of these standards provide strategic guidance and focus on how to incorporate a plan-do-check-act cycle into the identification, management and evaluation of worksite risks. This paper details an exploratory study into whether practices associated with executing a risk-based management framework are visible through the actions of an organization’s site-level management of health and safety risks. The results of this study show ways that site-level leaders manage day-to-day risk at their operations that can be characterized according to practices associated with a risk-based management framework. Having tangible operational examples of day-to-day risk management can serve as a starting point for evaluating field-level risk assessment efforts and their alignment to overall company efforts at effective risk mitigation through a HSMS or other processes.

"Fording Coal Limited is one of Canada's largest producers of metallurgical coal for the export market. Medium- to highvolatile coals are mined at its Fording River operations in southeastern British Columbia. This paper discusses some of the mine design and production related problems encountered, and how they have been resolved. Other aspects of the operation such as geography, geology and standard mining methods employed are also covered.IntroductionFording Coal Limited was formed in 1968 to mine and market metallurgical coal resources held by the company in the East Kootenay region of southeastern British Columbia<1>. The company, at its Fording River operations, holds approximately 19,635 hectares of coal lands, having an estimated resource of 3.5 billion tonnes of metallurgical coal. Total reserves are approximately 520 million tonnes.Fording Coal is owned 600Jo by Canadian Pacific Enterprises Limited and 400Jo by Cominco Limited. Cominco itself is owned approximately 540Jo by Canadian Pacific Enterprises. The company, originally staffed and managed by Cominco, has been independent since January 1978, with its own board of directors, management, staff and employees. The head office is in Calgary, Alberta. The Fording River operations are located in British Columbia, approximately 70 km north of the Crowsnest Pass, near the Alberta/ British Columbia boundary, only 150 km by air and 320 km by road from Calgary.A contract was signed in 1969 with the Japanese steel mills to provide 45. 7 million tonnes of metallurgical coal over fifteen years, commencing in 1972, at an annual rate of 3 .05 million tonnes per year. The mine is presently expanding annual production capacity from the original 3.0 million long tons (3.05 million tonnes) to in excess of 5.0 million tonnes.Concurrent with this production expansion, a vigorous marketing effort has diversified Fording's customers to include additional countries in the Pacific Rim area. Three cleaned coal products are now marketed compared to the single ""standard blend"" product originally shipped to satisfy the Japanese contract. The product specifications are listed in Table I."

The 1,380 m (4,200 ft) long New Crystal Springs Bypass (Polhemus)Tunnel (NCSBT) will replace the existing Crystal Springs Bypass Pipeline. This tunnel project is part of the SFPUC’s $4.3 billion capital improvement program to repair and seismically upgrade their aging pipelines, tunnels, reservoirs and dams that provide drinking water to more than 2.4 million customers in the San Francisco Bay Area. This paper describes the development of the tunnel alignment and design, and the complex ground conditions of the Franciscan Mélange. Of particular interest is the challenge of tunneling with a possible downhill grade of 3%, a rigorous environmental process and incorporating the lessons learned from 1960s construction of the adjoining Crystal Springs Bypass Tunnel.

Cliffs Natural Resources Pty Ltd (CNR) operates iron ore mines in the Koolyanobbing region of Western Australia. Ore is mined from three locations, separated by many kilometres. The ore is stockpiled at these locations, according to an in-house ore classification system (based on grade and source) and then trucked to the crushing and screening plant at Koolyanobbing. Lump and fines products are railed to Esperance for ship loading and export to Asian customers. CNR prides itself on the relatively low inter-shipment grade variability of the products. The Koolyanobbing crusher is fed using a daily blend plan, generated to maintain lump and fines product grades within acceptable tolerance ranges around targets. Achieving low variability requires predicting lump and fines grades as accurately as practical from the estimated head grades of the ROM ores potentially going into the blend. The grade prediction model may be either a direct prediction of crushed lump and fines grades and lump percentage, or be split into two stages: the bias between blasthole estimated head grade and crusher head grade and then the lump-fines algorithm for splitting the head grade between lump and fines products. The lump-fines algorithm comprises the percentage of lump and the difference between the lump and fines grades. We describe a weighted least squares (WLS) regression model for predicting crusher grades and lump proportion from the estimated head grade for Fe, P, SiO2, Al2O3, Mn and S. The method is applied to CNR production data, where the regression model explains approximately 60 per cent of the variance in the crushed ore grade, for both lump and fines. A further small but significant improvement in prediction can be achieved by including the ore classification data in the model. The regression errors exhibit strong positive serial correlation, indicating trends in grade error across multiple blend records. To compensate for the longer-term error, an exponentially smoothed model was developed and applied to the daily grade blend errors. This gave an increase in the longer-term variance explained and therefore an improvement in grade prediction.

"Can the ever-increasing tonnages of ore and waste being mined today be accommodated simply by using bigger and better crushers? This paper updates the principal author’s earlier publication, “Crushing Plant Design and Layout Considerations” (SME Mineral Processing Plant Design, Practise, and Control, 2002). It reviews the latest primary crushing and large cone crusher designs. Its goal is to help consultants and operators select the optimal equipment and custom-designed items in the material handling flowsheet from the mine to the mill, maximizing operating hours per year.INTRODUCTIONAre larger crushers the answer to meeting the demands of existing or new mining projects for increased tonnage? The principal author’s previous paper in the year 2002 on ""Crushing Plant Design and Layout Considerations"" provided a detailed design and layout review for the design of primary and fine crushing (Secondary, Tertiary, Quaternary) mineral processing facilities. Some of the conclusions in this previous paper had predicted that larger crushers for primary and fine crushing would be beneficial and contribute to the further development of mineral processing. Larger crushers for primary and fine crushing applications are now available.The rock size reduction process, from the mine to the selected milling process facility has not changed since man first broke a rock to get at the interesting mineralization within. The rock size reduction process circuit from the mine to the mill can be summarized into four (4) stages:• Stage 1: Mining ( Rock Breakage and Fragmentation)• Stage 2: Pre-Screening (Scalping)• Stage 3: Primary Crushing• Stage 4: Fine Crushing (Secondary, Tertiary and Quaternary; the crushers used in this stage are identified by the titles which usage has conferred on them)Plant throughput and ore delivery schedule will form the basis for flowsheet design and equipment selection. Once a project's design criteria and the mine plan has been established, the actual circuit's utilization percentage (percentage of hours when the circuit is being utilized) can be optimized for each of the four stages. The mining and process departments are the key stake holders in the selection of the final comminution circuit and both departments should be familiar with and contribute to the design of the circuit."

FLSmidth (FLS) has spent the last 15 years, working with customers and engineering houses to deliver innovative improvements in crusher safety, coupled with the latest, maintenance friendly, crusher design. The key focus being to prevent service personnel from working underneath the crusher during maintenance and obviate the need for personnel to be exposed to suspended loads when performing tasks such as, main shaft installation, for example. Improvements include: full top-service capability to ensure the safest and fastest way to disassemble the crusher for maintenance purposes, which also removes the requirement for a service cart; a selfaligning main shaft which ensures remote assembly is now possible, keeping service personnel well out of harm’s way; And rotable shells, or the ability to perform relines off-station, allows for quick shell ‘swap-over’ without the downtime associated with removing, refitting and curing time associated with epoxy backing. The high flow spider improves large material entry into the crusher, reducing blockages and downtime and therefore maintains crusher capacity. Each size of crusher in the range comes with an option to increase the standard feed opening to a larger one if desired to compensate for ‘blocky’ or ‘elongated’ feed material, a common problem for Pilbara hematite iron ores. Power capability has also been increased with a maximum of 1500 kW, to match the higher throughput capacities being achieved. This due to uprated eccentric speeds and larger discharge annulus. Increased eccentric throws and mantle diameters are also now a reality, when compared to more traditional designed gyratory crushers. To keep up with the improved design features of the Mk V, digitalisation has also been upgraded to maximise performance capabilities to ensure that the most efficient reduction and throughput capacities are achieved, whilst utilising the higher powers now available as standard. Condition monitoring ensures that the crusher is at its optimum operating capability by monitoring and adjusting the crusher settings via feedback from additional sensors, ie main shaft spin, temperature and vibration. Camera monitoring capabilities are available as is an advanced oil contamination monitoring system. As a result of the above design improvements, it will be shown that the Mk V range offers benefits such as: enhanced safety features, increased availability, faster maintenance turnarounds, higher power utilisation, equivalent product size at higher throughput capacities and with Remote operation capabilities. All of which result in a gyratory crusher with higher levels of safety and a lower per tonne operating cost.

This paper aims at studying reliability of a longwall shearer using failure data recorded for a year. Data was pre-processed, sorted and selected for analysis. Selected data is then examined using statistical models. Distribution fitting of time-between-failure (TBF) and time-to-repair (TTR) are accomplished using three different models. Goodness-of-fit criteria is used to ascertain the best fitting model. Reliability in terms of mean-time-between-failure (MTBF), and mean-time-to-repair (MTTR) are calculated using the model which best represents the failure data. Exponential distribution best represents the time between failure and lognormal distribution the time to repair data. A well-known risk management technique Failure Mode Effect and Criticality Analysis is used to evaluate the critical breakdowns. Critical system/parts, experiencing regular failures is delineated based on this analysis. INTRODUCTION Mining is a capital intensive process, and huge monetary investment is required to develop and operate a mining project. Heavy and expensive equipment’s are employed in development and operation of these projects. In order to ensure timely completion of set milestones, it is mandatory that equipment’s perform their required task productively. Delays are not unusual owing to breakdown of these equipment’s. Breakdown or failure experienced by any of the equipment pose heavy financial burden. Moreover, frequent times, companies have to employ and dedicate additional resources to make up for such delays. Delays in project is not only detrimental to company’s image in market, but it also interrupts customer commitments. Mines having history of not fulfilling their promise usually get lower commodity price. Penalties are also imposed on the companies defaulting its obligations. Especially, in today’s world where competition among the companies are growing, success means keeping up the commitments in a timely manner. Heavy machinery and equipment are instrumental in success of any project. These machinery and equipment’s have to reliable in a sense that they can perform the set task in given time period. Reliability of these equipment plays a pivotal role in success of any project. The reliability analysis of mining equipment has long history. Many researchers have applied different statistical models for analyzing the reliability of mining machines (Samanta, Sarkar [1]. Kumar and Klefsjö [2] demonstrated the use of the power law process model for reliability assessments of repairable mining machines. Barabady and Kumar [3] performed the reliability analysis from failure data of the crushing plants."
